組成物のスラリーを、水硬バインダー、フライアッシュおよびその他任意の成分を水と混合することにより調製する。スラリー中の固形含量は、好ましくは50〜90%、より好ましくは55〜80%、およびもっとも好ましくは60〜70%の間である。
スラリーを、ブラシ、ローラー、ナイフまたはスプレーなどの任意の好都合な手段により、基層に塗布する。特定の実施態様では、スラリーを、濠国仮特許出願第PR3475号および同号PR3477号(参考として本明細書中に援用される)に記載の装置および方法を用いて塗布する。
スラリーを、好ましくは自己レベリングし、そして物品上に均一な塗膜を形成するように設計する。塗装される建築材は、ある程度の多孔性を発揮し、スラリーを脱水し、そして均一な付着セメント質層を形成する。脱水時間は、塗布される物質の多孔性、その含水量および厚さ、ならびにスラリー組成物の粘度によって、かなり劇的に異なり得るが、通常10〜90秒かかり得る。スラリーの脱水時間を短縮するため、必要に応じて、真空を用い得る。これは、塗装加工を建築材の形成加工の速さ(たとえばハチェック(Hatschek)生産ラインで40〜45秒)に調整する場合、特に有用である。
形成後、建築材と塗膜からなる未完成の積層品は、好ましくは短時間、たとえば最大48時間で前養生され、そののち、常温で空気/湿気養生、40〜90℃の間で蒸気養生、または120〜200℃の間で蒸気圧力容器内でオートクレーブ養生される。
機能:研磨可能で、耐久性のある外観用途用仕上げ層
低粘度のスラリー(体積50mlの漏斗での排水時間=3.4秒)を基層(James Hardie Industries社製のHardiform(商標)厚さ12mmのセルロース繊維で補強されたセメントベースのグリーンシート)に塗布した。スラリーを90秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、180℃の温度および0.80MPaの圧力下で8時間オートクレーブ養生し、その後、塗膜を100番(100 grit)の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:滑り防止フローリング、耐摩耗性静電気消散フローリングおよび防音天井パネル用仕上げ層
低粘度のスラリー(体積50mlの漏斗での排水時間=4.2秒)を基層(James Hardie Industries社製のHardiform(商標)厚さ12mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーを60秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、180℃の温度および0.80MPaの圧力下で8時間オートクレーブ養生した。その後、塗膜を100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:細繊維セメントで補強されたセメントベースのライニング用の可撓性でかつ研磨可能な仕上げ層
低粘度のスラリー(体積50mlの漏斗での排水時間=2.8秒)を基層(James Hardie Industries社製のHardiflex(商標)厚さ4.5mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーを120秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、48時間前養生し、その後180℃の温度および0.80MPaの圧力下で8時間オートクレーブ養生した。その後、塗膜を100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:細繊維セメントで補強されたセメント系ライニング用の可撓性でかつ研磨可能な仕上げ層
低粘度のスラリー(体積50mlの漏斗での排水時間=4.5秒)を基層(James Hardie Industries社製のHardiflex(商標)厚さ4.5mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーは90秒(真空なし)で脱水され、厚さ1.25mmの塗膜を形成した。塗装されたシートは、オートクレーブ内で180℃の温度と0.80MPaの圧力下で8時間養生された。その後、100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
a)テラゾ(耐摩耗性装飾的仕上げ):脱水スラリーの仕上げ層は、大理石の小片ならびに着色セメントおよびフィラーを含み得る。ついで耐摩耗性装飾的仕上げを形成するために、研磨およびつや出しが行われ得る。たとえば、繊維セメント基板上のこのような塗膜は、フローリング用タイル、装飾的な壁用ライニングまたは前仕上げされた繊維セメント外装材として用いられ得る。
b)スタッコ(オレンジピール)仕上げ:これは、スラリーを塗付する速度および体積を調節し、スタッコ風の外観を有する仕上げ層を完成させることにより達成され得る。上と同様に、このような製品は、前仕上げされたセメント外装材として使用され得る。
c)研磨可能仕上げ:これは、研磨およびシールされ得る塗膜層を得る塗布方法のうち、おそらくもっとも簡易かつ単純な適用であり、塗装可能で滑らかな、割れがなくそして低透過性の表面を与える。このような製品は各種内用および外用の用途に用いられ得る。
d)可撓性仕上げ:この塗膜層は、可撓性を向上させる各種フィラーおよびその他の添加剤(たとえば、エチレンビニルアセテート、スチレンブタジエンゴム、アクリル酸スチレン)を含み得る。得られる面は、研磨可能、加工可能(すなわち、切れ目を入れ折る(score and snap)ことにより)釘付け可能で、割れたり欠けたりせず、可撓性でかつ曲げ可能であるように設計され、表面は塗装可能である。このような塗料は、可撓性を得るために通常適度に薄い建築材に塗布され得る。様々な用途があるが、とくに湿った場所における内用ライニング適用または、たとえば塗装可能な繊維セメントサイディングなどの外装材として好適である。
e)スキムコート仕上げ:このような脱水スラリーの塗料を、石膏ベース建築材に塗布し、それによって、滑らかで平らな、予めスキムコートされた塗装可能な面が得られる。
f)ゴム引き仕上げ:ゴム粉末をスラリー組成物に添加することにより、繊維セメント基材上に塗膜層が形成され得、滑り防止フローリング、耐摩耗性静電気消散フローリングまたは防音天井パネルとして使用できる。
Claims (93)
- 建築材塗装方法であって、水硬バインダーおよび多量の脱水剤を含む塗料組成物を用意する工程、該組成物のスラリーを作製する工程、該スラリーを塗装される物品に塗布する工程、および該物品を通して該スラリーを脱水する工程からなり、
前記脱水剤が、i)全乾燥成分に対して、組成物の10〜60%である粒子径が10〜100μmの第1のフライアッシュ成分とii)全乾燥成分に対して、組成物の5〜30重量%である最大粒子径が10μmの第2のフライアッシュ成分からなる方法。 - 前記脱水剤が、脱水の際、スラリーおよび塗装される物品の多孔性を保つために十分な量で含まれている請求項1記載の方法。
- 前記脱水剤が、粒子状物質である請求項1または2記載の方法。
- 前記脱水剤が、フライアッシュ、アルミナ三水和物、シリカ粉末、セノスフィア、およびこれらの混合物から選択される請求項1〜3のいずれか1項に記載の方法。
- 前記スラリーの含水率が50%以下である請求項1〜4のいずれか1項に記載の方法。

- 前記塗装される物品が、セメント質の建築用板材または建築材、あるいは石膏建築用板材である請求項50〜54のいずれか1項に記載の複合体。
- 前記塗膜が、繊維を含む請求項50〜55のいずれか1項に記載の複合体。
- 前記物品上の塗膜層の厚さが0.1〜10mmである請求項50〜56のいずれか1項に記載の複合体。
- 研磨後の塗膜層の厚さが0.05〜5mmである請求項50〜57のいずれか1項に記載の複合体。
- 前記塗料に用いる水硬バインダーが、白色、灰色、または着色セメント、水硬石灰、およびこれらの混合物よりなる群から選択される請求項50〜58のいずれか1項に記載の複合体。
- 前記塗料に含まれるセメントが、ポルトランドセメント、混合セメント、高炉スラグ、ポゾラン、メーソンリーセメント、オイルウェルセメント、天然セメント、アルミナセメント、膨張セメント、およびこれらの混合物よりなる群から選択される請求項50〜59のいずれか1項に記載の複合体。
- 前記組成物に含まれるバインダーが、全乾燥成分に対して、10〜50重量%である請求項50〜60のいずれか1項に記載の複合体。
- 前記脱水剤が、フライアッシュである請求項50〜61のいずれか1項に記載の複合体。
- 前記脱水剤が、粒子径が100μmより大きい粗いフライアッシュを含む請求項50〜62のいずれか1項に記載の複合体。
- 前記組成物が、塗膜の物性を向上させる添加剤を含む請求項50〜63のいずれか1項に記載の複合体。
- 前記組成物が、前記スラリーの塗装される物品への加工性および適用性を向上させる添加剤を含む請求項50〜64のいずれか1項に記載の複合体。
- 前記組成物が、塗装される建築材の物性を向上させる添加剤を含み、塗装される物品を通してスラリーを脱水する際に、該添加剤で建築材が処理される請求項50〜65のいずれか1項に記載の複合体。
- 建築材塗装用の水硬バインダー系塗料組成物の改良方法であって、脱水剤をバインダーに添加する工程を含み、
前記脱水剤が、i)全乾燥成分に対して、組成物の10〜60%である粒子径が10〜100μmの第1のフライアッシュ成分とii)全乾燥成分に対して、組成物の5〜30重量%である最大粒子径が10μmの第2のフライアッシュ成分からなり、
組成物より得られるスラリーを建築材に塗布した後に、該スラリーが建築材を通して脱水される量の脱水剤を、該バインダーに添加する方法。 - 前記脱水剤が、脱水の際、スラリーおよび塗装される物品の多孔性を保つために十分な量で含まれている請求項67記載の方法。
- 前記脱水剤が、粒子状物質である請求項67または68記載の方法。
- 前記脱水剤が、フライアッシュ、アルミナ三水和物、シリカ粉末、セノスフィア、およびこれらの混合物より選択される請求項67〜69のいずれか1項に記載の方法。
- 前記スラリーの含水率が50%以下である請求項67〜70のいずれか1項に記載の方法。
- 前記塗膜が、繊維を含む請求項67〜71のいずれか1項に記載の方法。
- 前記塗料に含まれる水硬バインダーが、白色、灰色、または着色セメント、水硬石灰、およびこれらの混合物よりなる群から選択される請求項67〜72のいずれか1項に記載の方法。
- 前記塗料に含まれるセメントが、ポルトランドセメント、混合セメント、高炉スラグ、ポゾラン、メーソンリーセメント、オイルウェルセメント、天然セメント、アルミナセメント、膨張セメント、およびこれらの混合物よりなる群から選択される請求項67〜73のいずれか1項に記載の方法。
- 前記組成物に含まれるバインダーが、全乾燥成分に対して、10〜50重量%である請求項67〜74のいずれか1項に記載の方法。

- 前記組成物が、塗膜の物性を向上させる添加剤を含む請求項67〜77のいずれか1項に記載の方法。
- 前記組成物が、前記スラリーの塗装される物品への加工性および適用性を向上させる添加剤を含む請求項67〜78のいずれか1項に記載の方法。
- 前記組成物が、塗装される建築材の物性を向上させる添加剤を含み、塗装される物品を通してスラリーを脱水する際に、該添加剤で建築材が処理される請求項67〜79のいずれか1項に記載の方法。
- 物品上のセメント質スラリー塗膜を脱水するための脱水剤であって、塗装される物品を通してスラリーを脱水するに十分な量の粒子状物質からなり、
前記脱水剤が、i)全乾燥成分に対して、組成物の10〜60%である粒子径が10〜100μmの第1のフライアッシュ成分とii)全乾燥成分に対して、組成物の5〜30重量%である最大粒子径が10μmの第2のフライアッシュ成分からなる脱水剤。 - 前記脱水剤が、脱水の際、スラリーおよび塗装される物品の多孔性を保つために十分な量で含まれている請求項81記載の脱水剤。
- 前記脱水剤が、フライアッシュ、アルミナ三水和物、ケイ砂粉末、セノスフィア、およびこれらの混合物より選択される請求項81または82記載の脱水剤。
- 前記スラリーを脱水する物品が、セメント質の建築用板材または建築材、あるいは石膏建築用板材である請求項81〜83のいずれか1項に記載の脱水剤。
- 前記スラリーが、繊維を含む請求項81〜84のいずれか1項に記載の脱水剤。
- 前記塗膜が、白色、灰色、または着色セメント、水硬石灰、およびこれらの混合物よりなる群から選択された水硬バインダーを含む請求項81〜85のいずれか1項に記載の脱水剤。
- 前記塗膜が、ポルトランドセメント、混合セメント、高炉スラグ、ポゾラン、メーソンリーセメント、オイルウェルセメント、天然セメント、アルミナセメント、膨張セメント、およびこれらの混合物よりなる群から選択されたセメントを含む請求項81〜86のいずれか1項に記載の脱水剤。

- 前記脱水剤が、フライアッシュである請求項81〜88のいずれか1項に記載の脱水剤。
- 前記脱水剤が、粒子径が100μmより大きい粗いフライアッシュを含む請求項81〜89のいずれか1項に記載の脱水剤。
- 前記セメント質スラリー塗膜が、該塗膜の物性を向上させる添加剤を含む請求項81〜90のいずれか1項に記載の脱水剤。
- 前記セメント質スラリー塗膜が、該塗膜への加工性および適用性を向上させる添加剤を含む請求項81〜91のいずれか1項に記載の脱水剤。
- 前記セメント質スラリー塗膜が、塗装される物品の物性を向上させる添加剤を含み、塗装される物品を通してスラリーを脱水する際に、該添加剤で建築材が処理される請求項81〜92のいずれか1項に記載の脱水剤。
