(i)基材層を提供する工程、
(ii)水硬バインダーおよび脱水剤を含むスラリー組成物を提供する工程、
(iii)該基材層に該スラリーを塗布し、機能層を形成する工程、
(iv)該機能層を脱水する工程、
(v)工程(ii)から(iv)を任意に繰り返す工程、
を含み、ここで、脱水剤の量が多孔性を維持するのに十分であり、それによって、基材層および任意のさらなる機能層を通じて各機能層を脱水する複合体製造方法。
組成物のスラリーを、水硬バインダー、フライアッシュおよびその他任意の成分を水と混合することにより調製する。スラリー中の固形含量は、好ましくは50〜90%、より好ましくは55〜80%、およびもっとも好ましくは60〜70%の間である。
スラリーを、ブラシ、ローラー、ナイフまたはスプレーなどの任意の好都合な手段により、基層に塗布する。スラリーを、好ましくは自己レベリングし、そして物品上に均一な塗膜を形成するように設計する。塗装される建築材は、ある程度の多孔性を発揮し、スラリーを脱水し、そして均一な付着セメント質層を形成する。脱水時間は、塗布される物質の多孔性、その含水量および厚さ、ならびにスラリー組成物の粘度によって、かなり劇的に異なり得るが、通常10〜90秒かかり得る。スラリーの脱水時間を短縮するため、必要に応じて、真空を用い得る。これは、塗装加工を建築材の形成加工の速さ(たとえばハチェック生産ラインで40〜45秒)に調整する場合、特に有用である。
形成後、建築材と塗膜からなる未完成の積層品は、好ましくは短時間、たとえば最大48時間で前養生され、そののち、常温で空気/湿気養生、40〜90℃の間で蒸気養生、または120〜200℃の間で蒸気圧力容器内でオートクレーブ養生される。
機能:研磨可能で、耐久性のある外観用途用仕上げ層
低粘度のスラリー(体積50mlの漏斗での排水時間=3.4秒)を基層(James Hardie Industries社製のHardiform(商標)厚さ12mmのセルロース繊維で補強されたセメントベースのグリーンシート)に塗布した。スラリーを90秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、180℃の温度および0.80MPaの圧力下で8時間オートクレーブ養生し、その後、塗膜を100番(100 grit)の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:滑り防止フローリング、耐摩耗性静電気消散フローリングおよび防音天井パネル
低粘度のスラリー(体積50mlの漏斗での排水時間=4.2秒)を基層(James Hardie Industries社製のHardiform(商標)厚さ12mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーを60秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、180℃の温度および0.80MPaの圧力下で8時間オートクレーブ内養生した。その後、塗膜を100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:細繊維セメントで補強されたセメントベースのライニング用の可撓性かつ研磨可能な層
低粘度のスラリー(体積50mlの漏斗での排水時間=2.8秒)を基層(James Hardie Industries社製のHardiflex(商標)厚さ4.5mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーを120秒(真空なし)で脱水し、厚さ1.25mmの塗膜を形成した。塗装されたシートを、48時間前養生し、その後180℃の温度および0.80MPaの圧力下で8時間オートクレーブ養生した。その後、塗膜を100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
機能:細繊維セメントで補強されたセメント系ライニング用の可撓性でかつ研磨可能な層
低粘度のスラリー(体積50mlの漏斗での排水時間=4.5秒)を基層(James Hardie Industries社製のHardiflex(商標)厚さ4.5mmのセルロース繊維で補強されたセメントベースのグリーンシート)上に塗布した。スラリーは90秒(真空なし)で脱水され、厚さ1.25mmの塗膜を形成した。塗装されたシートは、オートクレーブ内で180℃の温度と0.80MPaの圧力下で8時間養生された。その後、100番の研磨紙ベルトを備えた工業研磨機を用いて、厚さ0.60mmへと均一に研磨した。
Claims (48)
- 基材層およびその上に設置された1つ以上の機能層からなる複合体であって、各機能層が水硬バインダーの混合物を含み、ここで、脱水剤の量が、該基材層と任意のさらなる機能層を通じて各機能層を脱水するのに十分であり、
前記脱水剤が、
i)全乾燥成分に対して組成物の10〜60%である、粒子径が10〜100μmの第1のフライアッシュ成分;および
ii)全乾燥成分に対して組成物の5〜30重量%である、最大粒子径が10μm程度の第2のフライアッシュ成分からなる複合体。 - 各機能層が、該機能層に所望の特性を与える1つ以上の機能的添加剤を含む請求項1記載の複合体。
- 前記基材層が、繊維補強基材である請求項1または2記載の複合体。
- 前記基材層が、補強セメント質物である請求項1〜3のいずれか1項に記載の複合体。
- 前記機能層が、基材層の両面に設置されている請求項1〜4のいずれか1項に記載の複合体。
- 前記機能層が、基材層の一面に設置されている請求項1〜5のいずれか1項に記載の複合体。
- 各機能層が、補強層により被覆されている請求項1〜6のいずれか1項に記載の複合体。
- 前記補強層が、繊維メッシュまたはネッティングを含む請求項1〜7のいずれか1項に記載の複合体。
- 前記補強層が、繊維補強セメント質層である請求項1〜8のいずれか1項に記載の複合体。
- 請求項1〜9のいずれか1項に記載の複合体であって、該複合体が、その間に位置される1つ以上の機能層を有する繊維補強セメント質層によって規定されている外層を含む複合体。
- 前記機能層が、繊維補強セメント質層と関連して、繊維含有量が低い請求項1〜10のいずれか1項に記載の複合体。
- 請求項1〜11のいずれか1項に記載の複合体であって、添加剤および/またはフィラーが、前記機能層に加えられ、複合体に所望の音響特性、熱または火に対する性能、密度変更、費用または生産効率、圧縮または引張強度、透水性、密度または美的特性が与えられる複合体。
- 前記脱水剤が、脱水の際、機能層および基材層の多孔性を維持するのに十分な量で含まれる請求項1〜12のいずれか1項に記載の複合体。
- 前記脱水剤が、粒子状物質である請求項1〜13のいずれか1項に記載の複合体。
- 前記脱水剤が、フライアッシュ、アルミナ三水和物、シリカ粉末、セノスフィア、およびこれらの混合物から選択される請求項1〜14のいずれか1項に記載の複合体。
- 塗装された物品が、塗装後、空気養生、蒸気養生、またはオートクレーブ内での熱水養生により養生される請求項1〜15のいずれか1項に記載の複合体。
- 前記塗装される物品が、セメント質の建築用板材または建築材、あるいは石膏建築用板材である請求項1〜16のいずれか1項に記載の複合体。
- 前記物品上の機能層の厚さが0.1〜10mmである請求項1〜17のいずれか1項に記載の複合体。
- 前記塗料に含まれる水硬バインダーが、白色、灰色、または着色セメント、水硬石灰、およびこれらの混合物からなる群から選択される請求項1〜18のいずれか1項に記載の複合体。
- 前記組成物に含まれるバインダーが、全乾燥成分に対して10〜50重量%である請求項1〜19のいずれか1項に記載の複合体。
- 前記脱水剤が、フライアッシュである請求項1〜20のいずれか1項に記載の複合体。
- 前記脱水剤が、粒子径が100μmより大きい、粗画分フライアッシュを含む請求項1〜21のいずれか1項に記載の複合体。
- 前記機能層が、基材層の物性を向上させる添加剤を含み、機能層を脱水する際、基材層が添加剤で処理される請求項1〜22のいずれか1項に記載の複合体。
- 複合体の製造方法であって、該方法が、
(i)基材層を提供する工程、
(ii)水硬バインダーおよび脱水剤を含むスラリー組成物を提供する工程、
(iii)該基材層に該スラリーを塗布し、機能層を形成する工程、
(iv)該機能層を脱水する工程、
(v)工程(ii)から(iv)を任意に繰り返す工程、
を含み、ここで、脱水剤の量が多孔性を維持するのに十分であり、
前記脱水剤が、
i)全乾燥成分に対して組成物の10〜60%である、粒子径が10〜100μmの第1のフライアッシュ成分;および
ii)全乾燥成分に対して組成物の5〜30重量%である、最大粒子径が10μm程度の第2のフライアッシュ成分からなり、
それによって、基材層および任意のさらなる機能層を通じて各機能層を脱水する複合体製造方法。 - 各機能層が、該機能層に所望の特性を与える1つ以上の機能的添加剤を含む請求項24記載の方法。
- 前記基材層が、繊維補強基材である請求項24または25記載の方法。
- 前記基材層が、補強セメント質物である請求項24〜26のいずれか1項に記載の方法。
- 前記機能層が、基材層の両面に設置されている請求項24〜27のいずれか1項に記載の方法。
- 前記機能層が、基材層の一面に設置されている請求項24〜28のいずれか1項に記載の方法。
- 各機能層が、該機能層に所望の特性を与える1つ以上の機能的添加剤を含む請求項24〜29のいずれか1項に記載の方法。
- 各機能層が、補強層により被覆されている請求項24〜30のいずれか1項に記載の方法。
- 前記補強層が、繊維メッシュまたはネッティングを含む請求項24〜31のいずれか1項に記載の方法。
- 前記補強層が、繊維補強セメント質層である請求項24〜32のいずれか1項に記載の方法。
- 請求項24〜33のいずれか1項に記載の方法であって、該複合体が、その間に位置される1つ以上の機能層を有する繊維補強セメント質層によって規定されている外層を含む方法。
- 前記機能層が、繊維補強セメント質層と関連して、繊維含有量が低い請求項24〜34のいずれか1項に記載の方法。
- 請求項24〜35のいずれか1項に記載の方法であって、添加剤および/またはフィラーが、前記機能層に加えられ、複合体に所望の音響特性、熱または火に対する性能、密度変更、費用または生産効率、圧縮または引張強度、透水性、密度または美的特性が与えられる方法。
- 前記脱水剤が、脱水の際、機能層および基材層の多孔性を維持するのに十分な量で含まれる請求項24〜36のいずれか1項に記載の方法。
- 前記脱水剤が、粒子状物質である請求項24〜37のいずれか1項に記載の方法。
- 前記脱水剤が、フライアッシュ、アルミナ三水和物、シリカ粉末、セノスフィア、およびこれらの混合物から選択される請求項24〜38のいずれか1項に記載の方法。

- 前記塗装される物品が、セメント質の建築用板材または建築材、あるいは石膏建築用板材である請求項24〜40のいずれか1項に記載の方法。
- 前記物品上の機能層の厚さが0.1〜10mmである請求項24〜41のいずれか1項に記載の方法。
- 前記塗料に含まれる水硬バインダーが、白色、灰色、または着色セメント、水硬石灰、およびこれらの混合物からなる群から選択される請求項24〜42のいずれか1項に記載の方法。
