Description
すなわち、本発明は、
〔1〕金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料と発泡ポリウレタン樹脂の反応成形材料とを注入して一体に表皮を形成するインサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、
前記インサート成形方法は、発泡ポリウレタン樹脂の反応成形材料が注入後間もなく発泡を開始する第1の発泡剤と、第1の発泡剤の発泡開始に遅れて発泡を開始する第2の発泡剤を含み、表皮が前記の反応成形材料の注入点から離間した点に基材の表面に沿って至る一体かつ均一な層を形成することを特徴とするインサート成形方法であり、前記軟質の表皮は、表面側の無発泡ポリウレタン樹脂層と、無発泡ポリウレタン樹脂層と基材との間の発泡ポリウレタン樹脂層とが、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品、
〔2〕金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料と発泡ポリウレタン樹脂の反応成形材料とを注入して一体に表皮を形成するインサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、
前記インサート成形方法は、発泡ポリウレタン樹脂の反応成形材料が注入後間もなく発泡を開始する第1の発泡剤と、第1の発泡剤の発泡開始に遅れて発泡を開始する第2の発泡剤を含み、表皮が前記の反応成形材料の注入点から離間した点に基材の表面に沿って至る一体かつ均一な層を形成することを特徴とするインサート成形方法であり、前記軟質の表皮は、表面側の第1無発泡ポリウレタン樹脂層と、基材側の第2無発泡ポリウレタン樹脂層と、これらの層のの間の発泡ポリウレタン樹脂層が、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品、
〔3〕金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料を注入し、この無発泡ポリウレタン樹脂の反応成形材料注入の直後に発泡ポリウレタン樹脂の反応成形材料を注入して一体に表皮を形成する、インサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、
前記インサート成形方法は、発泡ポリウレタン樹脂の反応成形材料が発泡剤(気体発泡剤を除く)を溶解している反応成形材料と注入後直ちに発泡を開始する第1の発泡剤を含む反応成形材料とから選択した1の反応成形材料と、
前記1の反応成形材料の発泡開始の後に発泡を開始する第2の発泡剤を含む他の反応成形材料と、よりなり、
前記軟質の表皮は、表面側の無発泡ポリウレタン樹脂層と、無発泡ポリウレタン樹脂層と基材との間の発泡ポリウレタン樹脂層とが、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品、
〔4〕金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料を注入し、この無発泡ポリウレタン樹脂の反応成形材料注入の直後に発泡ポリウレタン樹脂の反応成形材料を注入して一体に表皮を形成する、インサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、
前記インサート成形方法は、発泡ポリウレタン樹脂の反応成形材料が発泡剤(気体発泡剤を除く)を溶解している反応成形材料と注入後直ちに発泡を開始する第1の発泡剤を含む反応成形材料とから選択した1の反応成形材料と、
前記1の反応成形材料の発泡開始の後に発泡を開始する第2の発泡剤を含む他の反応成形材料と、よりなり、
表皮は前記無発泡ポリウレタン樹脂と発泡ポリウレタン樹脂の両方の反応成形材料の注入点から離間した点まで至る金型キャビティの内の基材表面に沿って一体かつ均一な層を形成することを特徴とするインサート成形方法であり、前記軟質の表皮は、表面側の第1無発泡ポリウレタン樹脂層と基材側の第2無発泡ポリウレタン樹脂層と、これらの層の間の発泡ポリウレタン樹脂層が、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品、
〔5〕前記〔1〕〜〔4〕のいずれか一項に記載の成形品であって、この成形品はエアバッグ装置用のカバーパネルであり、前記の一体かつ均一の層を形成した離隔所定点までの範囲に乗員に対向して膨張したエアバッグの圧力で開口を形成する膨出開口予定部を形成したことを特徴とする成形品、
〔6〕カバーパネルはインストルメントパネルの被覆体であり、乗員に近接する近接側と乗員から離隔する反乗員側とを有し、近接側に前記の一体かつ均一の層を形成した前記〔2〕、〔4〕または〔5〕に記載の成形品、
〔7〕 前記〔2〕又は〔4〕に記載の成形品であって、成形品は乗員が握るための把持部と車体に把持部を取り付けるための取付部とを有する把持部材であって、表皮は、基材把持部と、基材取付部の基材把持部側の基部と、を覆い、把持部の一点から離間する把持部の他点との間に一体かつ均一の把持層を形成した成形品、
〔8 〕 インサート成形方法において発泡ポリウレタン樹脂の反応成形材料を、無発泡ポリウレタン樹脂反応成形材料の粘度が400cps〜700cpsに増粘された状態で金型キャビティ内に注入することを特徴とする請求項1〜4のいずれか一項に記載の成形品、
に関する。
本発明に使用する発泡剤は、キャビティ内で前記の発泡条件を満たすような発泡剤であれば特に制限はなく、二酸化炭素、窒素、空気等のガス、あるいはこれらのガスと化学発泡剤の組み合わせで用いられる。化学発泡剤としては、水や酸(蟻酸など)がある。また、フロンやペンタン等の熱蒸発発泡剤を使用することもできる。
成形の取り扱い上で特に好ましい発泡剤は、蟻酸と二酸化炭素の組み合わせである。
エアバッグカバーパネルの成形の実施例を説明する。
表皮成形用材料としてスキン層用原料とクッション層用原料を用意した。スキン層用原料には、アミン系架橋剤とグリコール系架橋剤を1:1混合した架橋剤と、金属系触媒とアミン系触媒を組み合わせた触媒をそれぞれ配合した平均分子量4000〜6000のポリオールと、三量体以上の割合が90%以上(クルードタイプ)の芳香族イソシアネートを、混合時のタックフリータイム(硬化までの必要時間)20〜30秒程度になるように調整したものを用いる。このスキン層用原料供給装置(第1RIM機)は、イソシアネート用タンクとポリオール用タンクとピグメント(着色剤)用タンクと注入ヘッドとこれらタンクと注入ヘッドとを結ぶフィードライン及び送液装置から概略構成される。
クッション層用原料は、グリコール系の架橋剤及び触媒をそれぞれ5重量%、0.3重量%加えた平均分子量5000〜7000程度のポリオールと、発泡剤として蟻酸を添加しさらに炭酸ガスを溶解させ、3量体以上の割合が5%以下(ピュアMDIの変性タイプ)の芳香族イソシアネートとを、混合時にはクリームタイム(混合後の発泡開始時間)0秒、ライズタイプ(混合後の発泡停止時間)20〜30秒に調整したものを使用した。
ステアリングホィールの成形の実施例を説明する。
先の実施例1と異なる本実施例の特徴点について説明し、前記実施例と同一の箇所については説明を省略する。

- 金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料と発泡ポリウレタン樹脂の反応成形材料とを注入して一体に表皮を形成するインサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、
前記インサート成形方法は、発泡ポリウレタン樹脂の反応成形材料が注入後間もなく発泡を開始する第1の発泡剤と、第1の発泡剤の発泡開始に遅れて発泡を開始する第2の発泡剤を含み、表皮が前記の反応成形材料の注入点から離間した点に基材の表面に沿って至る一体かつ均一な層を形成することを特徴とするインサート成形方法であり、前記軟質の表皮は、表面側の無発泡ポリウレタン樹脂層と、無発泡ポリウレタン樹脂層と基材との間の発泡ポリウレタン樹脂層とが、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品。 - 金型キャビティ内に基材を配置し、常圧下でその基材の表面側に沿って無発泡ポリウレタン樹脂の反応成形材料と発泡ポリウレタン樹脂の反応成形材料とを注入して一体に表皮を形成するインサート成形方法により成形された基材の表面に沿って軟質の表皮が一体に成形された成形品であって、

表皮が前記無発泡ポリウレタン樹脂と発泡ポリウレタン樹脂の両方の反応成形材料の注入点から離間した点まで至る金型キャビティの内の基材表面に沿って一体かつ均一な層を形成することを特徴とするインサート成形方法であり、前前記軟質の表皮は、表面側の第1無発泡ポリウレタン樹脂層と基材側の第2無発泡ポリウレタン樹脂層と、これらの層の間の発泡ポリウレタン樹脂層が、注入点から基材表面の離隔所定点に亘って一体かつ均一の層を形成した成形品。 - 請求項1〜4にいずれか一項に記載の成形品であって、この成形品はエアバッグ装置用のカバーパネルであり、前記の一体かつ均一の層を形成した離隔所定点までの範囲に乗員に対向して膨張したエアバッグの圧力で開口を形成する膨出開口予定部を形成したことを特徴とする成形品。
- カバーパネルはインストルメントパネルの被覆体であり、乗員に近接する近接側と乗員から離隔する反乗員側とを有し、近接側に前記の一体かつ均一の層を形成した請求項2、4または5に記載の成形品。
- 請求項2又は4に記載の成形品であって、成形品は乗員が握るための把持部と車体に把持部を取り付けるための取付部とを有する把持部材であって、表皮は、基材把持部と、基材取付部の基材把持部側の基部と、を覆い、把持部の一点から離間する把持部の他点との間に一体かつ均一の把持層を形成した成形品。
- インサート成形方法において発泡ポリウレタン樹脂の反応成形材料を、無発泡ポリウレタン樹脂反応成形材料の粘度が400cps〜700cpsに増粘された状態で金型キャビティ内に注入することを特徴とする請求項1〜4のいずれか一項に記載の成形品。
