Description

用於製造以凝膠為主之複合材料之方法
本發明係關於用於製造以凝膠為主之複合材料之方法、藉由此方法所獲得之材料以及其在若干應用中的用途。
複合材料基本上為各自保持其自己之不同性質的兩種或兩種以上材料之組合。所得材料具有並非組份之單獨特性的特性。最普遍地,複合材料具有體相,其為連續的,被稱作基質;且具有分散的、非連續的相,被稱作增強體。基本複合物之一些其他實例包括混凝土(與砂及骨材混合的水泥)、增強之混凝土(混凝土中有鋼筋)及玻璃纖維(樹脂基質中有玻璃絲束)。
以下各原因係為某些應用選擇複合物的原因中之一些原因:
-高強度重量比(低密度高拉伸強度)
-高抗蠕變力
-高溫下之高拉伸強度
-高韌度
典型地,增強材料為堅固的,而基質通常為延性或韌性之材料。若複合物被正確地設計並製造,則其會將增強體之強度與基質之韌度組合以達成在任何單一習知材料中不可得到之合乎需要之性質的組合。舉例而言:聚合物/陶瓷複合物具有大於聚合物組份之模數,但並不如陶瓷般易碎。
由於增強材料在複合物之強化機制中起到主要作用,因此根據增強體之特性對複合物進行分類為便利的。以下三個類別為常用的:
a)「纖維增強」,其中纖維為主要承重組份。
b)「顆粒增強」,其中負荷由基質及顆粒分攤。
c)「分散體強化」,其中基質為主要承重組份。
d)「結構複合物」,其中性質取決於成分及幾何設計。
一般而言,複合物之強度主要取決於樹脂中之纖維(或顆粒)增強體之量、配置及類型。另外,複合物係常常用改變加工或效能參數之填充劑及添加劑來調配。
先進之複合物利用樹脂與纖維之組合,通常為碳/石墨、克維拉,或纖維玻璃與環氧樹脂。纖維提供高硬度,而周圍聚合樹脂基質將結構固持於一起。複合物之基本設計概念為體相接受大表面積上之負荷,且將其轉移至增強材料,增強材料可承載更大之負荷。此等材料起初係為了用在航太工業中而開發的,因為對於某一應用而言,其具有比金屬高之硬度重量比或強度重量比。此意謂著金屬零件可被由先進複合物所製造的重量更輕之零件替換。
因此,在先前技術中,在複合物中實施聚合物及其類似者為所熟知的,然而,此相對昂貴且不環保。此外,如所提及之填充劑之添加一般需要表面處理,此暗示著高的加工成本。
因此,仍需要提供有成本效益且環保之複合材料。
為了尋找此目標之解決方案,調查了若干材料,尤其係纖維素及碳酸鈣。
纖維素為綠色植物之主細胞壁的結構組份且為地球上最常見的有機化合物。其在許多應用及工業中具有高的重要性。
作為原材料之纖維素漿由木材或植物(諸如,大麻、亞麻及馬尼拉麻)之莖加工而成。漿纖維主要由纖維素及其他有機組份(半纖維素及木質素)建置。纖維素巨分子(由1-4醣聯β-D-葡萄糖分子構成)係藉由氫鍵聯接在一起以形成所謂之初級原纖維(微胞),其具有晶型及無晶型域。若干初級原纖維(約55個)形成所謂之微原纖維。約250個此等微原纖維形成一個原纖維。
該等原纖維配置於不同層中(其可含有木質素及/或半纖維素)以形成纖維。個別纖維亦藉由木質素鍵結在一起。
當纖維在所施加能量下被細化時,其被原纖化,此係因為細胞壁破裂且被撕成經附著條帶,亦即,撕成原纖維。若此破裂繼續以將原纖維與纖維本體分離,則其釋放原纖維。纖維破裂成微原纖維被稱作「微原纖化」。此過程可繼續,直至不留下纖維且僅保留奈米大小(厚度)之原纖維為止。
若過程繼續進行且將此等原纖維分裂成愈來愈小之原纖維,則該等原纖維最終變成纖維素片段或奈米原纖維凝膠。取決於此最後步驟進行的程度,一些奈米原纖維可能保留在奈米原纖維凝膠當中。分裂成初級原纖維可被稱作「奈米原纖化」,其中可存在該兩個狀態之間的平滑過渡。初級原纖維在水相環境中形成凝膠(初級原纖維之亞穩網路),該凝膠可被稱作「奈米原纖維凝膠」。可認為由奈米原纖維所形成之凝膠含有奈米纖維素。
奈米原纖維凝膠為合乎需要的,此係因為其通常含有極細之原纖維,被認為係部分由奈米纖維素構成,向其自身或所存在之任何其他材料展示出比並不如此細或不展現奈米纖維素結構之原纖維強的結合位能。
自未公開之歐洲專利申請案第09 156 703.2號,得知奈米原纖維纖維素凝膠。然而,不存在關於複合材料之形成的教示。
現已發現,此等纖維素凝膠可形成為複合材料,該等複合材料可藉由向此等凝膠添加填充劑及/或顏料而更容易/更快地製造,且產生改良之流動性,且其與許多其他複合材料相比為更環保的。
因此,上述問題係藉由用於製造複合材料之方法來解決,該等複合材料包含奈米原纖維纖維素凝膠,該方法之特徵為以下步驟:a)提供纖維素纖維;b)提供至少一種填充劑及/或顏料;c)將步驟a)之纖維素纖維與步驟b)之至少一種填充劑及/或顏料組合;d)在存在至少一種填充劑及/或顏料的情況下使纖維素纖維原纖化,直至形成凝膠為止; e)提供至少另一種填充劑及/或顏料;f)將步驟d)之凝膠與步驟e)之至少另一種填充劑及/或顏料組合。
本發明之背景中的奈米原纖維纖維素意謂著纖維,其至少部分分裂成初級原纖維。若此等初級原纖維處在水相環境中,則形成凝膠(細度極限被視為基本上為奈米纖維素的初級原纖維之亞穩網路),其指定為「奈米原纖維凝膠」,其中奈米纖維與奈米原纖維凝膠之間存在平滑過渡,包含含有變化範圍之奈米原纖維的奈米原纖維凝膠,其皆由根據本發明之術語奈米原纖維纖維素凝膠組成。
就此而言,本發明之背景中的原纖化意謂著主要沿著纖維及原纖維之長軸來分裂纖維及原纖維從而分別導致纖維及原纖維之直徑減小的任何過程。
根據本發明之方法,纖維素纖維在至少一種填充劑及/或顏料存在的情況下原纖化提供奈米原纖維纖維素凝膠。執行原纖化,直至形成凝膠為止,其中凝膠之形成係藉由獨立於剪切速率監視黏度來加以驗證。在剪切速率之逐步增加後,即獲得反映出黏度減小之某一曲線。若隨後剪切速率逐步減小,則黏度再次增加,但在剪切速率範圍之至少部分內的相應值隨著剪切逼近零而低於在增加剪切速率時的相應值,在對照剪切速率標繪黏度時藉由滯後顯示來用圖形表達。一觀測到此行為,就形成根據本發明之奈米原纖維纖維素凝膠。關於奈米原纖維纖維素凝膠之製造的其他細節可自未公開之歐洲專利申請案第09 156 703號得到。
可用在本發明之方法中的纖維素纖維可為天然、化學、機械、化學機械、熱機械漿中所含有的纖維素纖維。尤其有用之漿為選自包含以下各者之群的漿:棺木漿、雲杉木漿、松木漿、山毛櫸木漿、麻漿、棉漿、竹漿、蔗渣及其混合物。在一具體實例中,此纖維素纖維之全部或部分可自回收包含纖維素纖維之材料的步驟流出。因此,漿亦可為經回收及/或經脫墨之漿。
纖維素纖維之大小原則上並非關鍵的。本發明中有用之纖維一般為市售的且在用於其製造之裝置中可加工的任何纖維。取決於其來源,纖維素纖維可具有50 mm至0.1 μm之長度。此等纖維以及具有較佳20 mm至0.5 μm、更佳10 mm至1 mm且典型地2 mm至5 mm之長度的此等纖維可有利地用在本發明中,其中更長及更短之纖維亦可為有用的。
其宜用在本發明中,因為纖維素纖維係以懸浮液、尤其以水懸浮液之形式提供。較佳地,此等懸浮液具有0.2至35 wt%、更佳0.25至10 wt%、甚至更佳0.5至5 wt%、尤其1至4 wt%、最佳1.3至3 wt%(例如,1.5 wt%)之固體含量。
步驟b)及e)之至少一種填充劑及/或顏料獨立地選自包含以下各者之群:沈澱碳酸鈣(PCC);天然重質碳酸鈣(GCC);表面改質碳酸鈣;白雲石;滑石;膨土;黏土;菱鎂礦;緞光白;海泡石、碳鈣鎂礦、矽藻土;矽酸鹽;及其混合物。
沈澱碳酸鈣(其可具有球文石、石灰質或文石質結晶結構)及/或天然重質碳酸鈣(其可選自大理石、石灰石及/或白堊)尤其較佳。
在特殊具體實例中,超細離散稜柱形、偏三角面或菱形沈澱碳酸鈣之使用可為有利的。
該(等)填充劑及/或顏料可以粉末形式提供,但其較佳以懸浮液(諸如,水懸浮液)之形式添加。在此情況下,懸浮液之固體含量並非關鍵的,只要其為可泵抽液體便可。
在較佳具體實例中,步驟b)之填充劑及/或顏料顆粒具有0.01至15 μm、較佳0.1至10 μm、更佳0.3至5 μm、尤其0.5至4 μm且最佳0.7至3.2 μm(例如,2 μm)之中值粒徑。
為了判定具有大於0.5 μm之d50的顆粒的重量中值粒徑d50,使用來自Micromeritics公司(USA)之Sedigraph 5100裝置。量測係在0.1 wt% Na4P2O7之水溶液中執行。樣本係使用高速攪拌器及超音波來分散。為了判定具有d50 500 nm之顆粒的體積中值粒徑,使用來自Malvern公司(UK)的Malvern Zetasizer Nano ZS。量測係在0.1 wt% Na4P2O7之水溶液中執行。樣本係使用高速攪拌器及超音波來分散。
若在步驟e)中所添加之該(等)填充劑及/或顏料在粒徑方面為相當細之產品,且尤其較佳包含具有在奈米範圍中之中值直徑d50(與凝膠形成中所使用之該(等)顏料及/或填充劑相反,該(等)顏料及/或填充劑為相當粗的)的顆粒之至少一部分,則變成尤其有利的。
因此,進一步較佳的是,步驟e)之填充劑及/或顏料顆粒具有0.01至5 μm、較佳0.05至1.5 μm、更佳0.1至0.8 μm且最佳0.2至0.5 μm(例如,0.3 μm)的中值粒徑,其中粒徑係如上文所提及般判定。
該(等)填充劑及/或顏料可與諸如選自包含以下各者之群之分散劑的分散劑相關聯:聚羧酸之均聚物或共聚物及/或其鹽或衍生物,諸如基於例如丙烯酸、甲基丙烯酸、順丁烯二酸、反丁烯二酸、衣康酸之酯;例如丙烯醯胺或諸如甲基丙烯酸甲酯之丙烯酸酯,或其混合物;鹼性聚磷酸鹽、磷酸、檸檬酸及酒石酸及其鹽或酯;或其混合物。
纖維與步驟b)及/或e)之至少一種填充劑及/或顏料的組合可藉由在一個或若干步驟中將填充劑及/或顏料添加至纖維來執行。同樣,可在一個或若干步驟中將纖維添加至填充劑及/或顏料。在原纖化步驟之前或期間,步驟b)之填充劑及/或顏料以及纖維可完全或部分地添加。然而,在原纖化之前添加為較佳的。
在原纖化過程期間,該(等)填充劑及/或顏料之大小以及纖維之大小可改變。
較佳地,在乾重基礎上的纖維對步驟b)之該(等)填充劑及/或顏料的重量比為1:33至10:1、更佳1:10至7:1、甚至更佳1:5至5:1、典型地1:3至3:1、尤其為1:2至2:1,且最佳1:1.5至1.5:1(例如,1:1)。
步驟b)中之填充劑及/或顏料之劑量可為關鍵的。若存在過多之填充劑及/或顏料,則此可能會影響凝膠之形成。因此,若在特定組合中觀測不到凝膠形成,則可能有必要減少填充劑及/或顏料之量。
此外,在一具體實例中,該組合在原纖化之前要儲存2至12小時、較佳3至10小時、更佳4至8小時(例如,6小時),此係因為此理想地造成促進原纖化之纖維膨脹。
纖維膨脹可藉由在增加之pH下儲存,以及藉由添加如同例如銅(II)乙二胺、鐵-鈉-酒石酸鹽或鋰-氯/二甲基乙醯胺之纖維素溶劑,或藉由此項技術中已知的任何其他方法來促進。
原纖化係藉由可用於此之任何裝置來執行。較佳地,該裝置為均質機。其亦可為超細摩擦磨機,諸如來自Masuko Sangyo Co. Ltd(Japan)之超微粒融碎機或如US 6,214,163或US 6,183,596中所描述之超細摩擦磨機。

此外較佳地,以乾重為基礎的纖維對步驟e)之填充劑及/或顏料的重量比為1:9至99:1、較佳1:3至9:1、更佳1:2至3:1(例如,2:1)。
關於填充劑及/或顏料之總含量,尤其較佳地,以複合材料之乾重為基礎,步驟b)及e)之填充劑及/或顏料係以10 wt%至95 wt%、較佳15 wt%至90 wt%、更佳20至75 wt%、甚至更佳25 wt%至67 wt%、尤其33至50 wt%之量存在。
步驟d)之凝膠與步驟e)之至少另一種填充劑及/或顏料的組合可僅藉由混合該組合(例如,藉由抹刀)來執行。此外,藉由安裝有溶解器圓盤之攪拌器混合該等組份可為有利的。
隨後,可使所得組合去水。就此而言,一般而言,可使用熟習此項技術者已知的任何常用去水方法,諸如加熱脫水、壓力脫水、真空脫水、冷凍脫水,或在超臨界條件下脫水。去水步驟可在熟知裝置中執行,諸如在壓濾機中執行,例如如實施例中所描述。一般而言,可應用水系統之模製領域中所熟知的其他方法以獲得本發明之複合物。
如上文針對壓實複合材料之製造所定義的奈米原纖維纖維素凝膠之使用為本發明之另一態樣,其中凝膠與至少另一種填充劑及/或顏料組合,且所得組合經去水,如上文詳細描述。
本發明之另一態樣為藉由根據本發明之方法或藉由將奈米原纖維纖維素凝膠用於製造如所提及之複合材料所獲得的複合材料。
該複合材料可宜用在諸多應用中,諸如塑膠、油漆、橡膠、混凝土、陶瓷、面板、外殼、箔片、薄膜、塗層、擠壓型材、黏著劑、食物或用在傷口癒合應用中,且可容易地替換用作(例如)構造材料、包裝等的諸如塑膠之某些材料。
實施例
材料
OC-GCC:可購自Omya AG之 10-AV;由高純度、白色大理石所製造的細碳酸鈣粉末;重量中值粒徑d 50為藉由Malvern Mastersizer X所量測之10 μm。
HO-ME:可購自Omya AG之 HO-ME;選定的、天然重質碳酸鈣(大理石),為呈預先分散之研磨漿形式的高細度之微晶質、菱形顆粒形狀(固體含量62 wt%);重量中值粒徑d 50為藉由Sedigraph 5100所量測之0.8 μm。
奈米-GCC:天然重質碳酸鈣(來自Vermont之大理石);分散之研磨漿(固體含量50 wt%);體積中值粒徑為藉由Malvern Zetasizer Nano ZS所量測之246 nm的d 50
漿:具有25 SR之桉木漿。
凝膠形成
將呈乾式紙型原紙(dry mat)形式之120 g桉木漿撕成片且與5880 g自來水混合,且添加各別量之OC-GCC(見表1)。使用Pendraulik(溶解器圓盤)以4000 rpm來攪拌所得混合物至少15分鐘。調配物之原纖維含量為3 wt%。
隨後,在超細摩擦磨機(來自Masuko Sangyo Co. Ltd(Japan)之超微粒融碎機(型號MKCA 6-2)中在單遍中於50 μm之「間隙」(動態0點)下按以下設置來原纖化所得混合物:在2500 rpm下5遍,在2000 rpm下2遍,在1500 rpm下2遍,在1000 rpm下2遍,在750 rpm下2遍,在500 rpm下2遍。
磨石為具有46之磨粒等級(磨粒大小297至420 μm)的碳化矽。
調配物之製造
為了獲得並測試奈米纖維素凝膠之緻密,根據表2來製造用於標本製造之以下調配物。
將樣本1之凝膠與如表2中所提及的相應量之額外GCC混合且用抹刀人工摻合。
隨後,將調配物放入至小型壓濾機中(Whatman Schleicher & Schuell之濾紙,589/2,白色絲帶;壓濾機:fann壓濾機,系列3000,fann instrument公司,Houston Texas,USA),其放入量使得達成約3 mm之最終標本厚度(經由密度所計算)。PMMA圓盤(厚度:10 mm,直徑:78 mm(配合壓濾機之內徑)置放於調配物之頂部上,該調配物再次由相同調配物之額外材料覆蓋(約已存在之調配物之量的10至20 wt%)。
接著關閉壓濾機且應用以下壓力概況:1巴15分鐘,4巴120分鐘,6巴45分鐘。
隨後,將「半乾」圓盤(固體含量:約50 wt%)取出壓濾機且切成五個相同之矩形(40 mm×10 mm)。將此等矩形置放於兩張濾紙與用鋼球加重之兩塊鋁板(約3000g)之間,且在烘箱中在約80℃下脫水整夜。

Claims (21)

  1. 一種用於製造複合材料之方法,該複合材料包含奈米原纖維纖維素凝膠,該方法之特徵為以下步驟:a)提供纖維素纖維;b)提供至少一種填充劑及/或顏料;c)將步驟a)之該等纖維素纖維與步驟b)之該至少一種填充劑及/或顏料組合;d)在存在該至少一種填充劑及/或顏料的情況下使該等纖維素纖維原纖化,直至形成一凝膠為止;e)提供至少另一種填充劑及/或顏料;f)將步驟d)之該凝膠與步驟e)之該至少另一種填充劑及/或顏料組合。
  2. 如申請專利範圍第1項之方法,其特徵為,步驟f)之該組合係在去水步驟g)中去水。
  3. 如申請專利範圍第1或2項中任一項之方法,其特徵為該等纖維素纖維為選自包含以下各者之群的漿中所含有的纖維素纖維:桉木漿、雲杉木漿、松木漿、山毛櫸木漿、麻漿、棉漿、竹漿、蔗渣,以及經回收及/或經脫墨之漿,及其混合物。
  4. 如申請專利範圍第3項之方法,其特徵為,該等纖維素纖維係以一懸浮液之形式提供,較佳地,該懸浮液具有0.2至35wt%之一固體含量。
  5. 如申請專利範圍第1或2項之方法,其特徵為,步驟b)及e)之該(等)填充劑及/或顏料 獨立地選自包含以下各者之群:沈澱碳酸鈣(PCC);表面改質碳酸鈣;天然重質碳酸鈣(PCC);白雲石;滑石;膨土;黏土;菱鎂礦;緞光白;海泡石、碳鈣鎂礦、矽藻土;矽酸鹽;及其混合物。
  6. 如申請專利範圍第5項之方法,其特徵為,步驟b)及e)之該(等)填充劑及/或顏料獨立地選自包含以下各者沈澱碳酸鈣之群:具有球文石、石灰質或文石質結晶結構的沈澱碳酸鈣。
  7. 如申請專利範圍第5項之方法,其特徵為,步驟b)及e)之該(等)填充劑及/或顏料獨立地選自包含以下各者沈澱碳酸鈣之群:超細離散稜柱形、偏三角面或菱形沈澱碳酸鈣。
  8. 如申請專利範圍第5項之方法,其中該天然重質碳酸鈣係選自大理石、石灰石及/或白堊;及其混合物。
  9. 如申請專利範圍第1或2項之方法,其特徵為,步驟b)之該等填充劑及/或顏料顆粒具有0.01至15μm之一中值粒徑。
  10. 如申請專利範圍第1或2項之方法,其特徵為,步驟e)之該等填充劑及/或顏料顆粒具有0.01至5μm的一中值粒徑。
  11. 如申請專利範圍第1或2項之方法,其特徵為,步驟b)及/或e)之該填充劑及/或顏料與選自包含以下各者之群的分散劑相關聯:聚羧酸之均聚物 或共聚物及/或其鹽或衍生物,選自基於丙烯酸、甲基丙烯酸、順丁烯二酸、反丁烯二酸、衣康酸之酯;丙烯醯胺或諸如甲基丙烯酸甲酯之丙烯酸酯,或其混合物;鹼性聚磷酸鹽、磷酸、檸檬酸及酒石酸及其鹽或酯;或其混合物。
  12. 如申請專利範圍第1或2項之方法,其特徵為,纖維與步驟b)及/或e)之至少一種填充劑及/或顏料的組合係藉由在一個或若干步驟中將該填充劑及/或顏料添加至該等纖維或將該等纖維添加至該填充劑及/或顏料來執行。
  13. 如申請專利範圍第1或2項之方法,其特徵為,在該原纖化步驟(d)之前或期間完全或部分地添加步驟b)之該填充劑及/或顏料及/或該等纖維。
  14. 如申請專利範圍第13項之方法,其特徵為,在該原纖化步驟(d)之前,完全或部分地添加步驟b)之該填充劑及/或顏料及/或該等纖維。
  15. 如申請專利範圍第1或2項之方法,其特徵為,在乾重基礎上的纖維對步驟b)之填充劑及/或顏料的重量比為1:33至10:1。
  16. 如申請專利範圍第1或2項之方法,其特徵為,該原纖化係藉由一均質機或一超細摩擦磨機來執行。
  17. 如申請專利範圍第1或2項之方法,其特徵為,以乾重為基礎的纖維對步驟e)之填充劑及/ 或顏料的重量比為1:9至99:1。
  18. 如申請專利範圍第1或2項之方法,其特徵為,以該複合材料之乾重為基礎,步驟b)及e)之填充劑及/或顏料的總含量為10wt%至95wt%。
  19. 一種如申請專利範圍第1至18項中任一項中所定義的奈米原纖維纖維素凝膠在製造一複合材料方面的用途,該複合材料之該製造係藉由將該凝膠與至少另一種填充劑及/或顏料組合並對此組合去水來進行。
  20. 一種藉由如申請專利範圍第1至18項中任一項之方法或如申請專利範圍第19項之用途所獲得的複合材料。
  21. 一種如申請專利範圍第20項之複合材料在諸多應用中之用途,選自構造或包裝材料的塑膠、油漆、橡膠、混凝土、陶瓷、面板、外殼、箔片、薄膜、塗層、擠壓型材、黏著劑、食物或用在傷口癒合應用中。
