[式中、Aはp,p’−Ph−O−Ph−基であり、Phはフェニレン基であり、Bはp−フェニレンであり、そして、Dはm−フェニレンである]
によって表される繰り返し単位を含む(好ましくは、実質的にそれらからなるか、又はそれらからなっている)ポリエーテルケトンケトンの中の式I:式II(T:I)の異性体比を選択して、非晶質ポリマーを得る。「非晶質ポリマー」という用語は、本発明の目的においては、示差走査熱量測定(DSC)による結晶融点を示さないポリマーを意味している。
イソフタレートの比率が高い(T/I=(55:45)〜(65:35)、最も好ましくは60/40)、非晶質グレードのポリエーテルケトンケトン(A−PEKK)例えばOxford Performance Materials製のOXPEKK SPの溶液を、100gの濃硫酸にXXgのPEKKを溶解させることによって調製する。その溶液を、強い鉱酸とは反応しないような適切な構成とした浴の中に入れ、繊維の群から作成したガラス繊維糸(yarn)をその浴の中に通して、その溶液のかなり均質なコーティングを得る。次いで、塩基性溶液又は単なる水の入っている第二の浴を通過させることによって、その酸性溶液を中和させるか、又は単に希釈する。その溶液を中和又は希釈させる作用によって、ポリマーが不溶性となり、繊維の上にポリマーのコーティングが残る。
実施例1に記載したような非晶質グレードのA−PEKKから微細粉末を製造し、金属繊維を粉末コーティングするために使用する。粉末コーティングのためには、一般的な二種の方法を採用することができる。第一の方法においては、微細粉末の静電スプレーを、繊維が炉に入る直前に繊維に適用するが、その炉は、A−PEKKが溶融して(約320℃)、その繊維の上に一般的には連続のコーティングを形成するような温度に加熱しておく。別な方法として、繊維を加熱してから、微細なA−PEKKの粉末を含む流動浴に入れることも可能である。具体的な粉末コーティング方法についての更に詳しいことは、以下の文献に見出すことができる:「Powder Coating.The Complete Finisher’s Handbook」(1997,Powder Coating Inst.,ISBN:0964309106)、又は「Organic Coatings:Science and Technology」(Society of Plastics Engineers Monographs)(Vol.2)(Z.W.Wicks Jr.,Frank N.Jones, and S.P.Pappas(著者ら)。本明細書に記載する用途では、不浸透性(impermeable)A−PEKKコーティングをする必要はなく、A−PEKKの適度に(reasonably)完全な層のみの適用で充分である。
金属又はガラスのストランドを完全に織るか、そうでなければ成形したマットを、製造後に、予備成形したマット又は布を、実施例1に記載した溶液を通すか、又は実施例2に記載した粉末コーティング法によって、サイジングさせることができる。
A−PEKKサイジングした繊維は、各種のポリマー加工方法によって物品の中に組み入れることができる。チョップトファイバーは、二軸スクリュー押出機を使用して繊維をポリマーの中にコンパウンディングすることによって慣行的に組み入れられるし、連続繊維の組み入れは、引き出し成形法等によって実施することができる。A−PEKKサイジングは、各種のその他の高温ポリマーマトリックスと相溶性があり、そしてPEKKは、極めて良好な接着性を有しているので、A−PEKKサイジングが、マトリックスの内部に拡散して、それらの繊維をマトリックスポリマーの内部への組み入れや分散を促進させることが可能であり、繊維のマトリックスへの接着性が改良される。図1の写真は、PEKKによって発揮されたガラス繊維への接着性と、他の高温ポリマー、この場合ポリエーテルエーテルケトン(PEEK)によって発揮された接着性との対比を示している。写真からもわかるように、PEKK複合材料の場合の不良は、その不良がPEKKマトリックスの中にあるので、凝集性である。この場合の破断面は、繊維とPEKKマトリックスとの間で効果的な荷重伝達が起きた結果として生じた顕著な延性を示している。それとは対照的に、PEEK系における不良は、繊維が明らかにマトリックスから引き抜かれているので、接着性である。その破断面は、明らかな脆性破断プロセスを示していて、この場合、繊維とマトリックスとの相互作用が効果的ではないということを示唆している。この系においては、荷重伝達が有効であるとの期待はできない。凝集性不良によって試験片を破壊するエネルギーは、マトリックスそのものの強度に依存し、一般的には、接着性不良よりも高いとみなされている。
Claims (15)
- 非晶質ポリエーテルケトンケトンのコーティングを有する繊維を含む、サイジングした繊維。
- 前記繊維がモノフィラメントである、請求項1に記載のサイジングした繊維。
- 前記繊維がマルチフィラメントである、請求項1に記載のサイジングした繊維。
- 前記繊維が、50ミクロン〜1mmの直径を有する、請求項1〜3いずれか1項に記載のサイジングした繊維。
- 前記繊維が、ガラス繊維、炭素繊維、鉱物繊維、金属繊維、及びポリマー繊維からなる群から選択される、請求項1〜4いずれか1項に記載のサイジングした繊維。
- 前記コーティングが、1〜50ミクロンの厚みを有する、請求項1〜5いずれか1項に記載のサイジングした繊維。
- 前記非晶質ポリエーテルケトンケトンが、(55:45)から(65:35)までのT:I比を有する、請求項1〜6いずれか1項に記載のサイジングした繊維。
- 前記非晶質ポリエーテルケトンケトンが、式I及びII
−A−C(=O)−B−C(=O)− (I)
−A−C(=O)−D−C(=O)− (II)
[式中、Aはp,p’−Ph−O−Ph−基であり、Phはフェニレン基であり、Bはp−フェニレンであり、そして、Dはm−フェニレンである]
で表される繰り返し単位を含む、請求項1〜7いずれか1項に記載のサイジングした繊維。 - ポリマーマトリックスと、非晶質ポリエーテルケトンケトンのコーティングを有する繊維を含むサイジングした繊維とを含む、強化ポリマー。
- 前記ポリマーマトリックスが、結晶質及び/又は高温熱可塑性プラスチックを含む、請求項9に記載の強化ポリマー。
- 前記ポリマーマトリックスが、結晶質ポリ(アリールエーテルケトン)を含む、請求項9又は10に記載の強化ポリマー。
- サイジングした繊維を製造する方法であって、非晶質ポリエーテルケトンケトンを用いて繊維をコーティングすることを含む、方法。
- 非晶質ポリエーテルケトンケトン及び溶媒を含むサイジング組成物を前記繊維の表面に適用し、前記溶媒を乾燥により除去する、請求項12に記載の方法。
- 非晶質ポリエーテルケトンケトン及び酸を含むサイジング組成物を前記繊維の表面に適用し、前記酸を抽出希釈によって除去するか及び/又は中和させる、請求項12に記載の方法。
- 強化ポリマーを製造する方法であって、ポリマーを、非晶質ポリエーテルケトンケトンを用いてコーティングされた繊維を含むサイジングした繊維と組み合わせることを含む、方法。
