マクロモノマー(MM)を、実施例1.1〜1.4中の乳化重合プロセスによって調製した。類似の付属部品を有する5ガロン用反応器で調製された実施例1.3を除いて、重合は、機械的攪拌器、温度制御装置、凝縮器、モノマー供給ライン、および窒素流入口を備えた5リットル用4つ首丸底反応フラスコで実施した。実施例1.1〜1.4に使用される水、界面活性剤、モノマー、連鎖移動剤(CTA)、および開始剤の特定量を、表2に示す。これらの成分を、以下の手段によって添加した。反応フラスコとは異なるフラスコで、モノマー溶液を、窒素パージ下で、表2に列挙される全てのモノマーから構成されるモノマー混合物中に連鎖移動剤を溶かすことによって調製した。脱イオン水および界面活性剤を、室温で反応フラスコ中に導入して、水界面活性剤溶液を形成した。水界面活性剤溶液を窒素パージ下で攪拌しながら混合し、80℃まで加熱した。80℃の温度に達した時、および界面活性剤の完全溶解の時に、開始剤(CVA)を、2分間攪拌しながらこの水界面活性剤溶液に添加して、開始剤を溶解させた。開始剤の溶解後、MMA(それぞれ、実施例1.3については350g、実施例1.1および1.2については63g)を反応フラスコ中に導入し、10分間反応させた。アクリルラテックスポリマー(150nmの粒子サイズおよび固形分30%を有するアクリルラテックス241g)が、実施例1.4のためのシードとして使用された。10分経った時、20重量%のモノマー溶液を、攪拌しながら反応フラスコに添加した。この最初の装入に続いて、残りのモノマー溶液を、攪拌しながら2時間にわたって供給して、反応混合物を形成した。供給期間の終わりに、反応混合物をさらに2時間80℃に維持した。ついでこの反応混合物を室温に冷却し、フィルター布を通過させて、あらゆる凝固物を除去した。
MAAマクロモノマー(PMAA−MM)を、機械的攪拌器、凝縮器、温度制御装置、開始剤供給ラインおよび窒素流入口を備えた2リットルじゃま板フランジ付フラスコ中で水性溶液重合によって調製した。この装置を、0.018gのCoBFを添加した後、30分間窒素でパージした。脱イオン水1080gを、フラスコに加え、窒素パージ下で55℃まで加熱した。510mlのMAAおよび0.01gのCoBFを含むモノマー混合物を、窒素下で別々に調製した。脱イオン水が、55℃の温度に達したときに、1.94gの開始剤(Wako VA−044)を、反応フラスコに添加した。開始剤の添加に続いて、モノマー混合物を、攪拌しながら反応フラスコに60分間にわたって添加した。ついで温度を、モノマー混合物供給の完了に続いて2時間、55℃に維持した。反応フラスコを室温まで冷却することにより、MAA−MM(実施例2.1)を、ロータリーエバポレーションにより乾燥ポリマーとして単離した。MAA−MMの数平均分子量(Mn)を、ポリマー鎖のメチルおよびメチレン基に関してビニル末端基について積算して、プロトン核磁気共鳴によって4030であると決定した。
実施例3.1〜3.8において、グラフトコポリマーを、機械的攪拌機、温度制御装置、開始剤供給ライン、および窒素流入口を備えた5リットル四つ口丸底反応フラスコにおいて半連続エマルジョン重合プロセスによって調製した。実施例3.1〜3.9において用いられたマクロモノマー(MM、エマルジョンとして)、水、界面活性剤、モノマー、酸含有モノマー、および開始剤の特定量を、表3に示す。これらの成分を、下記手順にしたがって添加した。脱イオン水(表3中のH2O#2)、界面活性剤、およびモノマー(表3に列挙されているもの)のモノマーエマルジョンを、別のフラスコで調製した。脱イオン水(表3中のH2O#1)、表1に示されている実施例からのMM、および20%のモノマーエマルジョンを、室温で反応フラスコに導入し、反応混合物を形成した。この反応混合物を、窒素パージ下、攪拌しつつ85℃まで加熱した。85℃に達した時、この開始剤と緩衝溶液とを、反応フラスコ中に導入した。残留モノマーエマルジョンを、温度を90℃に維持しつつ30分にわたって添加した。これらの供給が完了した時、反応混合物を、1時間反応温度に維持した。その結果として生じたコポリマー組成物を、実施例5に記載されているように、転化率およびその他の特性について分析した。標準的GC方法によって測定されたBAの転化率は、装入されたBAの総重量を基準にして、99重量%よりも大きかった。
(2)1分子当たり1個〜40個のエチレンオキシド基を有するエトキシ化C6〜C18アルキルエーテルスルフェート(水中で30%活性)。実施例3.1を除く。
(4)10gの水に溶解されたNaPS。
(5)15gの水に溶解された炭酸ナトリウム。
(6)PMAA−MM(実施例2.1の方法により調製された)
(7)ドデシルメルカプタン
前の実施例において調製されたグラフトコポリマー組成物を、重量%固体、粒子サイズ、重量平均分子量、数平均分子量、およびマクロモノマーの、組み込みパーセントを決定するために、様々な分析技術によってキャラクタリゼーションした。
キャップストック材料の試験片を試験するために使用される耐衝撃性方法は、衝撃頭部形状H.25を用いた落下ダート耐衝撃性試験−米国材料試験協会規格(ASTM)方法D−446号であった。試験は、以下の方法で調製された1mmキャプストック物質のプラークで行われた:乾燥粉末を、6分間190℃で、コリン・ミル(Colin Mill)(ドイツ国アイカホ(Aichach,Germany)のダブリュ.エイチ.ジーエムビーエイチ・マシンネンファブリク(W.H. Colin GmbH Maschinenfabrik))を用いて溶融混合した。190℃の温度で操作しながら、リライアブル・プレス(Reliable Press)(オハイオ州クリーブランド(Cleveland,Ohio))のレリアブル・プレス・シーオー.(Reliable Press Co.))を用いて、試験プラークを調製した。加圧操作は、3分間69MPa、続いて2分間496MPaで行い、496MPaで3分間の冷却期間(室温)で行った。
試験フィルムは、上記の衝撃試験と同様に調製された。引張試験は、2.54cm/分のクロスヘッド速度でインストロン(Instron)の引張試験機で行われた。ゲージ長さは、2.54cmであり、サンプルは、寸法1mm×12.7mm×76.2mmを示す形状の長方形であった。破壊時の引張強度(破壊時の力/最初の横断面積)、および破壊時の伸び率を測定した(破壊時の伸張−ゲージ長さ)/ゲージ長さ)。ヤング率は、曲線の最初の線状部分の間の応力−歪曲線の勾配である。
衝撃事象に続いて、落下ダート耐衝撃性試験から得られる試験片を、ダートが、試験片に衝撃を与える領域周辺の応力白化について試験した。格付けは、合格/不合格であった。衝撃の領域内の外観において材料が応力白化を示すか、または材料がもとのままである(すなわち、白化なし)かのいずれかである。
Claims (16)
- (a)キャップストック組成物を形成する工程、
(b)前記キャップストック組成物を、供給部および計量部を含む押出装置に供給する工程、
(c)前記キャップストック組成物を計量し溶融させて、キャップストック溶融体を形成する工程、
(d)前記キャップストック溶融体を、キャップストック溶融層に形成する工程、
(e)前記キャップストック溶融層を押出する工程、および
(f)前記キャップストック溶融層を冷却して、固形キャップストック層を形成する工程、
を含む固形キャップストック層を形成する方法であって、
前記キャップストック組成物が、主鎖および少なくとも1つのグラフトセグメントを含むコームコポリマーを包含し、
(i)前記グラフトセグメントおよび前記主鎖の重量比(グラフトセグメントの重量:主鎖の重量)が、30:70〜60:40であり、前記主鎖がエチレン性不飽和モノマーを重合単位として含み、前記グラフトセグメントがエチレン性不飽和モノマーを重合単位として含み、
(ii)コームコポリマーにより形成されるフィルムが2つの異なるポリマー相を有するように、前記主鎖が室温で前記グラフトセグメントと非混和性であり、
(iii)前記主鎖が、−65℃〜10℃のガラス転移温度を有し、
(iv)前記グラフトセグメントが、60〜180℃のガラス転移温度を有することを特徴とする方法。 - キャップストック組成物を形成する工程がさらに以下の工程:
(A)マクロモノマーの複数の水不溶性粒子を含むマクロモノマー水性エマルジョンを形成し:(i)マクロモノマーは少なくとも1種の第一のエチレン性不飽和モノマーを重合単位として含み;および(ii)マクロモノマーはさらに(a)10〜1000の重合度および(b)少なくとも1つの末端エチレン性不飽和基を有し;
(B)少なくとも1種の第二のエチレン性不飽和モノマーを含むモノマー組成物を形成し;
(C)マクロモノマー水性エマルジョンの少なくとも一部分と前記モノマー組成物の少なくとも一部分とを合わせて、重合反応混合物を形成し;
(D)開始剤の存在下で、マクロモノマーと第二のエチレン性不飽和モノマーとを重合して、複数のコームコポリマー粒子を製造し;および
(E)コームコポリマー粒子を単離して、固体コームコポリマーを形成すること:
を含む、請求項1記載の方法。 - マクロモノマーが水性乳化重合により製造されるマクロモノマーである請求項2記載の方法。
- コームコポリマーが80,000〜2,000,000の重量平均分子量を有する請求項1〜3のいずれか1項に記載の方法。
- (A)(a)キャップストック組成物を形成する工程、
(b)前記キャップストック組成物を、供給部および計量部を含む第一の押出装置に供給する工程、
(c)前記キャップストック組成物を計量し溶融させて、キャップストック溶融体を形成する工程、
(d)前記キャップストック溶融体を、キャップストック溶融層に形成する工程、および
(e)前記キャップストック溶融層を押出す工程、
を含み、
前記キャップストック組成物が、主鎖および少なくとも1つのグラフトセグメントを含むコームコポリマーを包含し、
(i)前記グラフトセグメントおよび前記主鎖の重量比(グラフトセグメントの重量:主鎖の重量)が、30:70〜60:40の重量比であり、前記主鎖がエチレン性不飽和モノマーを重合単位として含み、前記グラフトセグメントがエチレン性不飽和モノマーを重合単位として含み、
(ii)コームコポリマーにより形成されるフィルムが2つの異なるポリマー相を有するように、前記主鎖が室温で前記グラフトセグメントと非混和性であり、
(iii)前記主鎖が、−65℃〜10℃のガラス転移温度を有し、
(iv)前記グラフトセグメントが、60〜180℃のガラス転移温度を有することを特徴とする方法によって、キャップストック溶融層を形成する工程、
(B)(a)基体組成物を形成する工程、
(b)前記基体組成物を、供給部および計量部を含む第二の押出装置に供給する工程、
(c)前記基体組成物を計量し溶融させて、基体溶融体を形成する工程、
(d)前記基体溶融体を、基体溶融層に形成する工程、
(e)前記基体溶融層を押出す工程、
を含み、
前記基体組成物が、熱可塑性ポリマーを包含することを特徴とする方法によって基体溶融層を形成する工程、
(C)前記キャップストック溶融層に、前記基体溶融層を接触させて、多層溶融複合材を形成する工程、および
(D)前記多層溶融複合材を冷却して、固形基体層上に配置された固形キャップストック層を有する前記多層ポリマー複合材を形成する工程、
を含むことを特徴とする同時押出方法。 - 前記熱可塑性ポリマーが、ポリ(ハロゲン化ビニル)、塩素化ポリ(塩化ビニル)、ABS三元ポリマー、ポリ芳香族、ポリアミド、ポリエステル、ポリオレフィン、およびこれらの組合せから成る群から選択されるポリマーである請求項5に記載の方法。
- 前記熱可塑性ポリマーが、ポリ(塩化ビニル)、およびABS三元ポリマーから成る群から選択されるポリマーである請求項6に記載の方法。
- キャップストック組成物を形成する工程がさらに以下の工程:
(A)マクロモノマーの複数の水不溶性粒子を含むマクロモノマー水性エマルジョンを形成し:(i)マクロモノマーは少なくとも1種の第一のエチレン性不飽和モノマーを重合単位として含み;および(ii)マクロモノマーはさらに(a)10〜1000の重合度および(b)少なくとも1つの末端エチレン性不飽和基を有し;
(B)少なくとも1種の第二のエチレン性不飽和モノマーを含むモノマー組成物を形成し;
(C)マクロモノマー水性エマルジョンの少なくとも一部分と前記モノマー組成物の少なくとも一部分とを合わせて、重合反応混合物を形成し;
(D)開始剤の存在下で、マクロモノマーと第二のエチレン性不飽和モノマーとを重合して、複数のコームコポリマー粒子を製造し;および
(E)コームコポリマー粒子を単離して、固体コームコポリマーを形成すること:
を含む、請求項5〜7のいずれか1項に記載の方法。 - マクロモノマーが水性乳化重合により製造されるマクロモノマーである請求項8記載の方法。
- コームコポリマーが80,000〜2,000,000の重量平均分子量を有する請求項5〜9のいずれか1項に記載の方法。
- (a)熱可塑性樹脂を含む少なくとも1つの固形基体層、および
(b)その上に配置される少なくとも1つの固形キャップストック層であって、コームコポリマーを含む固形キャップストック層、
を包含し、
前記コームコポリマーが、主鎖および少なくとも1つのグラフトセグメントを包含し、
(i)前記グラフトセグメントおよび前記主鎖の重量比(グラフトセグメントの重量:主鎖の重量)が、30:70〜60:40の重量比であり、前記主鎖がエチレン性不飽和モノマーを重合単位として含み、前記グラフトセグメントがエチレン性不飽和モノマーを重合単位として含み、
(ii)コームコポリマーにより形成されるフィルムが2つの異なるポリマー相を有するように、前記主鎖が室温で前記グラフトセグメントと非混和性であり、
(iii)前記主鎖が、−65℃〜10℃のガラス転移温度を有し、
(iv)前記グラフトセグメントが、60℃〜180℃のガラス転移温度を有することを特徴とする多層ポリマー複合材。 - 前記乳化重合のプロセスが遷移金属キレート錯体を用いる請求項3記載の方法。
- 前記キャップストック組成物が、
(A)前記コームコポリマー、
(B)任意に、1以上の滑剤、
(C)任意に、1以上の安定化剤、
(D)任意に、1以上の着色剤、
(E)任意に、1以上のフィラー、および
(F)任意に、1以上のさらなるコームコポリマー
からなる請求項1記載の方法。 - 前記キャップストック組成物が前記コームコポリマーからなる、請求項1記載の方法。
- 前記乳化重合のプロセスが遷移金属キレート錯体を用いる請求項13記載の方法。
- 前記乳化重合のプロセスが遷移金属キレート錯体を用いる請求項14記載の方法。
