ポリオレフィンは、熱可塑性組成物の約60重量%〜約99重量%、いくつかの態様において、約60重量%〜約98重量%およびいくつかの態様において約80重量%〜約95重量%を典型的には構成する。ポリオレフィンは、約100°C〜約220°C、いくつかの態様において約120°C〜約200°Cおよびいくつかの態様において約140°C〜約180°Cの融解温度を有してもよい。融解温度をASTM D−3417に従って示差走査熱量測定(「DSC」)を使用して測定してもよい。たとえば、適切なポリオレフィンは、エチレン重合体(たとえば、低密度ポリエチレン(「LDPE」)、高密度ポリエチレン(「HDPE」)、直鎖状低密度ポリエチレン(「LLDPE」)、その他)、プロピレンホモポリマー(たとえば、シンジオタクチック、アタクチック、アイソタクチック、その他)、プロピレン共重合体などを含んでいてもよい。一つの特定の態様において、重合体は、ホモポリプロピレンまたはプロピレン共重合体などのプロピレン重合体である。たとえば、プロピレン重合体は、約10重量%以下のその他の単量体を含む実質的にアイソタクチックポリプロピレンホモポリマーまたは共重合体、すなわち少なくとも約90重量%のプロピレンから形成されてもよい。このようなホモポリマーは、約140℃〜約170℃の融点を有し得る。
本明細書に使用される、用語「ナノ含有物添加剤」は、ナノスケールサイズの分離したドメインの形態で重合体マトリクス内に分散することができる材料を一般にいう。たとえば、延伸の前に、ドメインは、約1〜約1000ナノメートル、いくつかの態様において約5〜約800ナノメートル、いくつかの態様において約10〜約500ナノメートルおよびいくつかの態様において約20〜約200ナノメートルの平均横断面寸法を有してもよい。ドメインは、楕円、球状、円柱状、板状、管状、その他などの様々な異なる形状を有してもよい。一つの態様において、たとえば、ドメインは、実質的に楕円形状を有する。ナノ含有物添加剤は、連続相ポリオレフィンマトリックスの重量に基づいて、熱可塑性組成物の約0.05重量%〜約20重量%、いくつかの態様において約0.1重量%〜約10重量%およびいくつかの態様において約0.5重量%〜約5重量%の量で典型的には使用される。同様に、全ての熱可塑性組成物におけるナノ含有物添加剤の濃度は、熱可塑性組成物の約0.01重量%〜約15重量%、いくつかの態様において約0.05重量%〜約10重量%およびいくつかの態様において約0.3重量%〜約6重量%であってもよい。
必須ではないが、また、本発明の組成物は、マイクロ含有物添加剤を使用してもよい。本明細書に使用される、用語「マイクロ含有物添加剤」は、マイクロスケールサイズの分離したドメインの形態で重合体マトリクス内に分散することができる任意の材料を一般にいう。たとえば、延伸の前に、ドメインは、約0.1μm〜約25μm、いくつかの態様において約0.5μm〜約20μmおよびいくつかの態様において約1μm〜約10μmの平均横断面寸法を有してもよい。使用されるときに、本発明者は、マイクロスケールおよびナノスケール相ドメインが、変形および伸長のひずみ(たとえば、延伸)にさらされて細孔のネットワークを作り出すときに、独特の様式で相互作用することができるということを発見した。すなわち、伸長のひずみが、材料の不適合性から生じる応力集中の結果として、マイクロスケールの分離した相ドメインの近くで集中的な局在化された剪断帯域および/または応力強度帯域(たとえば、垂直応力)を惹起することができると考えられる。これらの剪断および/または応力強度帯域は、マイクロスケールドメインに隣接したポリオレフィンマトリックスにおいていくつかの最初の剥離を生じさせる。しかし、とりわけ、ナノスケールの分離した相ドメインの近くで作り出される局在化された剪断または応力強度帯域は、マイクロスケール帯域と重なってさらにさらなる剥離を重合体マトリクスにおいて生じさせ得るし、それによって、ナノスケールドメインおよび/またはマイクロスケールドメインに隣接した相当な数のナノ細孔を作り出す。
非常に様々な成分を様々な異なる理由のために組成物において使用してもよい。たとえば、一つの特定の態様において、相間モディファイアーをナノ含有物および/またはマイクロ含有物添加剤とポリオレフィンマトリックスとの間の摩擦および連結性の程度を減少させるのを補助するために熱可塑性組成物において使用してもよく、およびしたがって、剥離の程度および均一性を増強する。このように、細孔は、組成物の全体にわたってより均一な様式で分布するようになることができる。モディファイアーは、それが熱可塑性組成物により容易に組み込まれ、および重合体表面に容易に移動することを可能にして、それが相対的に低い粘度を有するように室温(たとえば、25℃)にて液体または半固体形態であってもよい。ポリオレフィンマトリックスおよび添加剤の界面にて物理的力を減少させることによって、モディファイアーの低い粘度、疎水性性質が剥離を容易にするのを補助することができると考えられる。本明細書に使用される、用語「疎水性」は、約40°以上、およびいくつかの場合において、約60°以上の空気における水の接触角を有する材料を典型的にはいう。対照的に、用語「親水性」は、約40°より小さい空気における水の接触角を有する材料を典型的にはいう。接触角を測定するための一つの適切な試験は、ASTM D5725−99(2008)である。
本発明のポリオレフィン材料は、熱可塑性組成物を延伸することによって一般に形成し得る。最初の熱可塑性組成物を形成するために、成分は、様々な公知の技術のいずれかを使用して典型的には混合される。一つの態様において、たとえば成分は、別々に供給されても、または組み合わされてもよい。たとえば成分は、本質的に均一な乾燥混合物を形成するために最初に乾燥混合されてもよく、および同様に、これらは散発的に材料を混合する融解処理装置に同時に、または順々にのいずれかで供給されてもよい。バッチおよび/または連続的な融解処理技術を使用してもよい。たとえば、ミキサー/ニーダー、Banburyミキサー、Farrel連続ミキサー、一軸押出成形機、二軸押出成形機、ロールミル、その他を、材料を混合する、および融解する工程に利用してもよい。特に適切な融解処理装置は、共回転、二軸押出成形機(たとえば、New JerseyのRamseyのWerner & Pfleiderer Corporationから利用可能なZSK−30押出成形機またはEnglandのStoneのThermo Electron Corp.から利用可能なThermo Prism(商標)USALAB 16押出成形機)でもよい。このような押出成形機は、供給およびガス抜きポートを含んでいても、および高強度分配および散発性混合を提供してもよい。たとえば、成分を二軸押出成形機の同じまたは異なる供給ポートに供給し、および融解混合して実質的に均一な溶解した混合物を形成してもよい。必要に応じて、また、その他の添加剤を重合体融解物に射出し、および/またはその長さに沿って異なる位置に別々に押出成形機に供給してもよい。
その独特の、および有益な特性のため、本発明の生じるポリオレフィン材料は、吸収性物品、包装用フィルム、バリヤーフィルム、医学的製品(たとえば、ガウン、外科的ドレープ、フェイスマスク、頭を覆うもの、外科的キャップ、靴カバー、滅菌ラップ、加温ブランケット、加温パッド、その他)および同様のものなどの物品の様々な異なるタイプにおける使用に非常に適する。たとえば、ポリオレフィン材料は、水またはその他の液体を吸収することができる「吸収性物品」に組み込まれてもよい。いくつかの吸収性物品の例は、おむつ、トレーニングパンツ、吸収性パンツ、失禁用物品、女性衛生製品(たとえば、生理用ナプキン)、水着、乳児を拭くもの、ミットを拭くものおよびなど、などの個人世話吸収性物品;衣類、開窓材料、アンダーパッド、ベッドパッド、包帯、吸収性ドレープおよび医学的な拭くものなどの医学的吸収性物品;給食ワイパー;衣類物品;ポーチおよびなどを含むが、限定されない。このような物品を形成するのに適切な材料および工程は、当業者に周知である。たとえば、吸収性物品は、実質的に液体不透過性層(たとえば、外筒)、液体透過性層(たとえば、体側ライナー、サージ層、その他)および吸収性コアを典型的には含む。一つの態様において、たとえばポリオレフィン材料は、繊維材料(たとえば、不織ウェブ)の形であってもよく、および吸収性物品の外筒を形成するのに使用されてもよい。必要に応じて、不織ウェブを水蒸気透過性または水蒸気不透過性のいずれかである液体不透過性フィルムにラミネートしてもよい。同様に、ポリオレフィン材料は、水蒸気透過性または水蒸気不透過性のいずれかである外筒の液体不透過性フィルムなどの吸収性物品において使用されるフィルムの形であってもよい。
本発明は、以下の実施例に関してよりよく理解され得る。
メルトフローレート:
メルトフローレート(「MFR」)は、典型的には190℃、210℃または230℃にて、10分に2160グラムの負荷にさらされるときに、押出式レオメーターオリフィス(0.0825インチの直径)を通して押し出される重合体の重量(グラムにおいて)である。特に明記しない限り、メルトフローレートは、Tinius Olsen Extrusion PlastometerでASTM Test Method D1238に従って測定される。
ガラス転移温度(Tg)は、ASTM E1640−09に従って動的機械分析(DMA)によって測定してもよい。TA InstrumentsからのQ800機器を使用してもよい。実験の実行を3℃/分の加熱率で−120℃〜150℃の範囲において温度スイープモードで、張力/張力形状において実行してもよい。ひずみ振幅頻度を試験の間に一定に(2Hz)保持してもよい。3つの独立した試料を試験して平均ガラス転移温度を得てもよく、それは正接δ曲線のピーク値によって定義され、正接δは、損失率対貯蔵率(正接δ=E”/E’)の比として定義される。
係数をASTM D638−10に記載されているように(50mm/分または87.7%.分変形の率にて引いた検体)、射出成形されたタイプIドッグボーンを引くためにMTS810油圧張力フレームを利用して測定してもよい。張力フレームグリップは、115mmの名目標点距離であってもよい。ピーク応力、破壊応力、破壊点伸長および破壊点容積あたりのエネルギーをASTM D638−10に記述された(検体は、8.4mm/分または87.7%/分変形の率にて引かれてもよい)、射出成形されたType Vドッグボーンを引くためにMTS Synergie 200張力フレームを使用して測定してもよい。張力フレームグリップは、25.4mmの名目標点距離であってもよい。それぞれの試験において、検体を40時間より少なく、23℃±2℃および50%±10%の相対湿度にて条件づけてもよい。試験条件は、23℃±2℃および50%±10%の相対湿度にてであってもよい。5つの検体をそれぞれの組成物について試験してもよい。コンピュータプログラム(たとえば、TestWorks 4)は、試験の間にデータを収集し、およびそれから平均係数、ピーク応力、破壊応力、破壊点伸張および破壊点容積あたりのエネルギーを測定し得る応力対ひずみ曲線を生成するのに使用してもよい。
フィルムをMTS Synergie200張力フレームにおいて引張特性(ピーク応力、係数、破壊点ひずみおよび破壊点容積あたりのエネルギー)について試験してもよい。試験をASTM D638−10(約23℃にて)に従って行ってもよい。フィルム試料を試験の前に3.0mmの中心幅でドッグボーン形状に切断してもよい。ドッグボーンフィルム試料を18.0mmの標点距離でMTS Synergie 200装置におけるグリップを使用して適所に保ってもよい。フィルム試料を破壊が生じるまで5.0in/分のクロスヘッド速度にて伸ばしてもよい。5つの試料を縦方向(MD)および横方向(CD)の両方においてそれぞれのフィルムについて試験してもよい。コンピュータプログラム(たとえば、TestWorks 4)を試験の間にデータを収集し、および係数、ピーク応力、伸長および破壊するためのエネルギーを含む多数の特性を測定し得る応力対ひずみ曲線を生成するのに使用してもよい。
繊維引張特性を23℃にてASTM 638−10に従って測定してもよい。たとえば、個々の繊維検体を最初に長さ38ミリメートルまで短縮してもよく(たとえば、剪刀で切断する)、および黒いベルベット布上に別々に置いてもよい。10〜15の繊維検体をこのように収集してもよい。次いで、繊維検体を51ミリメートル×51ミリメートルの外部寸法および25ミリメートル×25ミリメートルの内寸を有する長方形の紙フレームにおいて実質的に直線の状態で乗せてもよい。それぞれの繊維検体の末端は、繊維末端を接着テープでフレームの側面に慎重に固定することによって、フレームに機能的に付着してもよい。それぞれの繊維検体を従来の研究室顕微鏡を使用してその外部の、相対的により短い、横断繊維寸法について測定してもよく、それを適切に較正し、および40×倍率にセットしてもよい。この横断繊維寸法を個々の繊維検体の直径として記録してもよい。フレームは、繊維検体への過剰な損傷を回避する様式で一定の率の伸長タイプ引張試験機の上および下のグリップにおいて試料繊維検体の末端を乗せるのを補助する。
密度およびパーセント空隙容量を測定するために、検体の幅(Wi)および厚み(Ti)を延伸前に最初に測定してもよい。また、延伸の前の長さ(Li)は、検体の表面上の2つのマーキングの間の距離を測定することによって測定してもよい。その後、検体を延伸して細孔形成を惹起してもよい。次いで、検体の幅(Wf)、厚み(Tf)および長さ(Lf)をDigimatic Caliper(Mitutoyo Corporation)を利用して、ほとんど0.01mmまで測定してもよい。延伸前の容積(Vi)をWi×Ti×Li=Viによって算出してもよい。また、延伸後の容積(Vf)をWf×Tf×Lf=Vfによって算出してもよい。密度(Ρf)をΡf=Ρi/Φによって算出してもよく、式中Ρiは前駆体材料の密度であり、およびパーセント空隙容量(% Vv)を:%Vv=(1−1/Φ)×100によって算出した。
静水圧試験は、静圧下で液体の水による透過に対する材料の耐性の計測であり、およびAATCC Test Method 127−2008に従って行われる。それぞれの検体についての結果をセンチメートル(cm)で平均し、および記録してもよい。より高い値は、透水に対してより大きな耐性を示す。
材料のWVTRを測定するのに使用される試験は、材料の性質に基づいて異なってもよい。WVTR値を測定するための一つの技術は、E96/96M−12, Procedure Bである。もう一つの方法は、INDA Test Procedure IST−70.4(01)の使用を含む。INDA試験手順は、以下の通りに要約される。乾燥チャンバーは、耐久性のあるガードフィルムおよび試験される試料材料によって公知の温度および湿度の湿式チャンバーから分けられる。ガードフィルムの目的は、エアギャップを特徴づけると共に、確かなエアギャップを定義し、およびエアギャップにおける空気を静かにさせる、または鎮めることである。乾燥チャンバー、ガードフィルムおよび湿式チャンバーは、テストフィルムが封止される拡散セルを構成する。試料ホルダは、MinnesotaのMinneapolisのMocon/Modem Controls, Inc.によって製造されるPermatran−W Model 100Kとして公知である。第1の試験は、100%の相対湿度を生成する蒸発器アセンブリーの間のガードフィルムおよびエアギャップのWVTRでされる。水蒸気は、エアギャップおよびガードフィルムを介して広まり、および次いで、水蒸気濃度と比例する乾燥ガスフローと混合する。電気シグナルは、処理のためにコンピュータに送られる。コンピュータは、エアギャップおよびガードフィルムの透過速度を算出し、およびさらなる使用のために値を保存する。

熱伝導率(W/mK)および熱抵抗(m2K/W)をAnter Unitherm Model 2022検査器を使用してASTM E−1530−11(「Resistance to Thermal Transmission of Materials by the Guarded Heat Flow Meter Technique」)に従って測定してもよい。標的試験温度は25℃でもよく、および加荷重は0.17MPaでもよい。試験の前に、試料を23℃(+2℃)の温度および50%(+10%)の相対湿度にて40+時間に条件づけてもよい。また、熱アドミタンス(W/m2K)は、1を熱抵抗で割ることによって算出し得る。
Frazier多孔度を、試料の8”ストリップ(縦方向に沿って測定される)を切断すること、および試料アコーディオンスタイルを折り畳んで(横方向において)6層を得ることによって、Frazier(登録商標)Low Differential Pressure Air Permeability Tester (FAP−LP)において測定した。
5重量%アルコキシル化アルコール(Pluriol(登録商標)WI 285, BASF)と組み合わせた95重量%アイソタクチックプロピレンホモポリマーを含んだ前駆体混合物を作製した(M3661、230℃にて14g/10のメルトフローレートおよび150℃の融解温度、Total Petrochemicals)。成分を共回転二軸押出成形機(30mmの直径およびL/D=44をもつWerner and Pfleiderer ZSK−30)において調合した。押出成形機は、7つの加熱帯域を有した。押出成形機における温度は、180℃〜220℃の範囲であった。重合体を毎時15ポンドにてホッパーにて重量測定で押出成形機に供給し、および液体を、臑動ポンプを使用してバレルに射出した。押出成形機を毎分200回転(RPM)にて作動した。バレルの最後の区画において(正面)、直径6mmの3穴ダイを、押出し物を形成するのに使用した。押出し物をコンベアベルトにおいて空冷し、およびConair Pelletizerを使用して小球形にした。射出成形された検体(ASTM D638 Type 1)を3つの加熱区画をもつBoy 22D射出成形機を使用して前駆体混合物で作製した。加熱区画における温度は、185〜220℃の範囲であった。射出保持圧力時間は14s〜24s、冷却期間は12〜23sの範囲であり、サイクルタイムは22s〜43sの範囲であり、および型温度を約21℃にてセットした。
前駆体混合物を実施例1に記述した様式で92.5%重量%ポリプロピレン(M3661, Total Petrochemicals)および7.5重量%ポリ乳酸(PLA 6252、210℃にて70〜85g/10分のメルトフローレート、Natureworks(登録商標))から形成した。また、射出成形された検体を実施例1に記載したように延伸前および後に形成し、および試験した。結果を図3〜4に示す。図3に示したように、混合物は、相対的に大きなドメインサイズを示した。延伸の際、図4に示したように、混合物のより大きなドメインサイズは、相対的に長い、および広い細孔を形成する傾向があった。また、応力ひずみ曲線を延伸された試料について生成し、および図5に示す。示したように、混合物は、早すぎるおよびランダムな破損を示した。
前駆体混合物を実施例1に記述した様式で、約91.8重量%ポリプロピレン(M3661, Total Petrochemicals)7.4重量%PLA 6252および0.7重量%のポリエポキシドから形成した。ポリエポキシドは、6g/10分(190℃/2160g)のメルトフローレート、8重量%のグリシジルメタクリラート含有量、24重量%のメチルアクリラート含有量および68重量%のエチレン含有量を有するポリ(エチレン−コ−メチルアクリラートコ−グリシジルメタクリラート)(LOTADER(登録商標)AX8900, Arkema)であった。また、射出成形された検体を実施例1に記載したように延伸前および後に形成し、および試験した。結果を図6〜7に示す。図6に示したように、混合物は、相対的に小さなドメインサイズを示した。延伸の際に、図7に示したように、混合物の小さなドメインサイズは、相対的に小さな細孔を形成する傾向があった。また、応力ひずみ曲線を延伸された試料について生成し、および図8に示す。示したように、混合物は、整然としたポリプロピレンのそれに類似の優れた機械的特性を示した。また、延伸され成形されたバーの首領域の切片を切断し、および次いで、ヘキサン(0.65g/ccの密度)に浸した。延伸され成形されたバーの首領域がヘキサン中に浮いたことを観察し、それは密度が0.65g/cc未満であることを示唆した。
繊維を0.75インチの一軸押出成形機および0.6mmの直径をもつ16穴スピナレットを備えたDavis−Standard繊維紡績ラインを使用して、実施例3の前駆体混合物から製造した。繊維を異なる引抜き比にて収集した。巻き取り速度は、1〜1000m/分の範囲であった。押出成形機の温度は、175℃〜220℃の範囲であった。繊維を25℃にて400%の伸長まで300mm/分にて引張試験機において延伸した。材料形態を解析するために、繊維を液体窒素において凍結割断し、および高真空にてScanning Electron Microscope Jeol 6490LVを介して解析した。結果を図9〜11に示す。示したように、延伸方向において高度に伸長される球状細孔を形成する。ナノ細孔(幅〜50ナノメーター、長さ〜500ナノメーター)およびミクロ細孔(幅〜0.5マイクロメーター、長さ〜4マイクロメーター)を形成した。
93重量%ポリプロピレン(Total M3661)および7重量%Lotader(登録商標)AX8900)の混合物を共回転二軸押出成形機(30mmの直径およびL/D=44をもつWerner and Pfleiderer ZSK−30)において調合した。押出成形機は、7つの加熱帯域を有した。押出成形機における温度は、180℃〜220℃の範囲であった。重合体を毎時15ポンドにてホッパーにて重量測定で押出成形機に供給した。押出成形機を毎分200回転(RPM)にて作動した。バレルの最後の区画において(正面)、直径6mmの3穴ダイを、押出し物を形成するのに使用した。押出し物をコンベアベルトにおいて空冷し、およびConair Pelletizerを使用して小球形にした。射出成形された検体(ASTM D638 Type 1)を3つの加熱区画でBoy 22D射出成形機において得た。加熱区画の温度は、185〜220℃の範囲であった。材料形態を解析するために、未延伸成形されたバーをかみそりの刃で切断し、および横断面領域を1〜0.05ミクロンのサイズを有する酸化アルミニウム研磨ディスクを使用して磨いた。Lotader(登録商標)AX8900を抽出するために、磨かれた検体を12時間クロロホルムに浸漬した。
91.1重量%ポリプロピレン(Total M3661)、7.4重量%ポリ乳酸(NatureWorks 6251)および1.5%Lotader(登録商標)AX8900)を実施例5に記述した押出成形機および条件において調合した。この場合、次いで、5%のPluriol(登録商標)WI 285を、臑動ポンプを使用してバレルに射出した。射出成形されたバーを上記の通りに調製した。未延伸バーおよび延伸されたバーの首領域を液体窒素において凍結割断した。割断表面を金のパラジウム合金でスパッター被覆し、および高真空にてScanning Electron Microscope Jeol 6490LVを介して解析した。結果を図16〜17に示す。
91.5重量%ポリプロピレン(Total Petrochemicals M−3661)、7.5重量%ポリ乳酸(Natureworks Ingeo 6251D)および1.0重量%のポリエポキシドモディファイアー(Arkema Lotader AX8900)を含んだ材料の混合物を形成した。次いで、この混合物を220℃にて二軸押出成形機を介して融解混合して、均一な重合体混合物を形成した。溶融ポリマー混合物を、マルチフィラメントダイを介して押出し成形し、水を介してクエンチし、およびVirginiaのEagle RockのGala Industriesから利用可能なものなどの水中ペレット製造システムを介してペレットに切断した。次いで、調合されたペレットを鋳造されたフィルムダイをもつ一軸押出成形機(24:1の長さ対直径比)にフラッド供給した。材料を220℃の温度にて溶解し、および25℃の温度にて鋳造ロール上にフィルムダイを介して押出し成形した。融解延伸力を融解したフィルムに適用して、およそ177〜203マイクロメートルまで厚みを減少させた。
フィルムを、厚みが254〜279マイクロメートルである場合を除き、実施例7に記載したように形成した。
実施例7のフィルムは、300%のひずみまで毎分50ミリメートルの率にて張力フレーム(たとえば、MTS systemsから利用可能なSintech 1/Sフレーム)において延伸される固体状態であった。延伸の後、フィルムの長さが縦方向において5.2倍増加し、およびフィルムの幅が20%まで減少したことを測定した。
実施例8のフィルムは、300%のひずみまで毎分50ミリメートルの率にて張力フレーム(たとえば、MTS systemsから利用できるSintech 1/Sフレーム)において延伸される固体状態であった。延伸の後、フィルムの長さが縦方向において5.6倍増加し、およびフィルムの幅が20%まで減少したことを測定した。フィルムのSEM顕微鏡写真を図18〜19に示す。
フィルムを、厚みが48〜55マイクロメートルである場合を除き、実施例7に記載したように形成した。
78重量%ポリプロピレン(Total Petrochemicals M−3661)、15重量%ポリ乳酸(Natureworks Ingeo 6251D)および7.0重量%のポリエポキシドモディファイアー(Arkema Lotader AX8900)を含んだ材料の混合物を形成した。次いで、この混合物を220℃にて二軸押出成形機を介して融解混合して、均一な重合体混合物を形成した。溶融ポリマー混合物をマルチフィラメントダイを介して押出し成形し、水を介してクエンチし、VirginiaのEagle RockのGala Industriesから利用可能なものなどの水中ペレット製造システムを介してペレットに切断した。次いで、調合されたペレットを鋳造されたフィルムダイで一軸押出成形機(24:1の長さ対直径比)にフラッド供給した。材料を220℃の温度にて溶解し、および25℃の温度にて鋳造ロール上にフィルムダイを介して押出し成形した。融解延伸力を融解したフィルムに適用して、およそ48〜55マイクロメートルまで厚みを減少させた。
フィルムを、厚みが70〜80マイクロメートルである場合を除き、実施例12に記載したように形成した。
フィルムを、厚みは120〜132マイクロメートルである場合を除き、実施例12に記載したように形成した。
91.8重量%のアイソタクチックポリプロピレン(M3661、230℃にて14g/10分のメルトフローレートおよび150℃の融解温度、Total Petrochemicals)、7.45%ポリ乳酸(PLA)(Ingeo 6251D、210℃にて70〜85 g/10のメルトフローレート、Natureworks)および0.75%ポリエポキシド相容化剤(Arkema Lotader(登録商標)AX8900)を含んだ前駆体ポリマー混合物を作製した。ポリエポキシドモディファイアーは、5〜6g/10分(190℃/2160g)のメルトフローレート、7〜11重量%のグリシジルメタクリラート含有量、13〜17重量%のメチルアクリラート含有量および72〜80重量%のエチレン含有量を有するをもつポリ(エチレン−コ−メチルアクリラート−コ−グリシジルメタクリラート)(Lotader(登録商標)AX8900, Arkema)であった。成分を共回転二軸押出成形機(30mmの直径およびL/D=44をもつWerner and Pfleiderer ZSK−30)において調合した。押出成形機は、7つの加熱帯域を有した。押出成形機における温度は、180℃〜220℃の範囲であった。重合体を毎時6.8キログラム(毎時15ポンド)にてホッパーにて重量測定で押出成形機に供給した。押出成形機を毎分200回転(RPM)にて作動した。バレルの最後の区画において(正面)、直径6mmの3穴ダイを押出し物を形成するのに使用した。押出し物をコンベアベルトにおいて空冷し、およびConair Pelletizerを使用して小球形にした。
複合繊維を2つの一軸押出成形機(直径1.25−in)を備えた複合繊維ラインにおいて製造した。複合繊維は、30/70、外筒/コア配置を有し、外筒を100重量%ポリプロピレン(M3661, Total Petrochemicals)から形成し、およびコアを実施例15の混合物から形成した。押出成形機は、外筒およびコア重合体組成物を直径0.5mmおよび4:1の長さ/直径比(L/D)の288のキャピラリーの1つのスピナレットに供給した。繊維を毎分660メートルの回転速度にて8kg/時間の率にて回転し、および延伸後の工程のためのスプールに収集した。外筒およびコア両方のための押出成形温度プロフィールは、以下の通りだった:ゾーン1=220℃、ゾーン2=225℃、ゾーン3=230℃、ゾーン4=240℃およびスピンビーム=240℃。次いで、融解紡績繊維を毎分1200メートルの率にて2つのゴデットロール(単一の工程延伸)の間に200%まで室温(25℃)にて延伸した。次いで、繊維を圧着し(1インチあたり19のひだ)、および38mmの長さに切断した。次いで、繊維を液体窒素中でかみそりの刃で切断し、および走査電子顕微鏡検査を介して解析した。割断された表面をもつものを75sの間15mAを使用してDenton Vacuum Desk Vスパッターシステムにおいて金パラジウムでスパッター被覆し、およびField Emission Quanta 650におけるSEMを介して解析した。結果を図20〜21に示す。
93重量%ポリプロピレンマトリックス(M3661、Total Petrochemicals)および7重量%のLotader(登録商標)AX8900を含んだ前駆体ポリマー混合物を実施例15に記載したように作製した。中空複合繊維を2つの一軸押出成形機(直径1.25−in)を備えた複合繊維ラインにおいて製造した。複合繊維は、50/50、外筒/コア配置を有し、外筒を100重量%ポリプロピレン(Achieve 3854)から形成し、およびコアを上記の混合物から形成した。押出成形機は、外筒およびコア重合体組成物を4Cセグメントキャピラリーデザインの72のキャピラリーの1つのスピナレットに供給した。繊維を毎分198メートルの回転速度にて2kg/時間の率にて回転し、および延伸後の工程のためのスプールにおいて収集した。外筒およびコア両方のための押出温度プロフィールは、以下の通りだった:ゾーン1=220℃、ゾーン2=225℃、ゾーン3=230℃、ゾーン4=240℃およびスピンビーム=240℃。繊維をスピナレットの下35cmに位置する水浴においてクエンチした。次いで、クエンチされた繊維を毎分1200メートルの率にて2つのゴデットロール(単一の工程延伸)の間に200%まで室温(25℃)にて延伸した。次いで、繊維を液体窒素においてかみそりの刃で切断し、および走査電子顕微鏡検査を介して解析した。割断した表面をもつものを75sの間15mAを使用してDenton Vacuum Desk Vスパッターシステムにおいて金パラジウムでスパッター被覆し、およびField Emission Quanta 650におけるSEMを介して解析した。結果を図22〜23に示す。また、繊維の種々の特性を下の表に提供したように試験した。
前駆体混合物を、材料を毎時270キログラム(毎時600ポンド)の製造率および220℃の温度にて64mmの共回転二軸押出成形機を使用して製造した場合を除き、実施例15に記載したように形成した。溶融ポリマー混合物をマルチフィラメントダイを介して押出し成形し、水を介してクエンチし、およびVirginiaのEagle RockのGala Industriesから利用可能なものなどの水中ペレット製造システムを介してペレットに切断した。単成分繊維を1.25の一軸押出成形機24L/Dおよび2つのスピナレットを備えた単成分繊維紡績ライン(FiberVisions)において毎時22.5キログラムの率にて混合物から形成し、それぞれの1つは、直径0.35mmの675のラウンドキャピラリー(1,350の総量)および4:1L/D 比を有した。紡績速度は、毎分435メートルであった。7つの押出成形機加熱帯域およびスピンビーム温度プロフィールを220℃にて保持した。紡績ラインは片面気流冷却ボックスを備え、および気温は21℃であった。融解延伸された繊維を冷延伸なしで5ポンドのスプールにおいて収集した。融解方向づけられた繊維は、1フィラメントあたり10.7デニールのデニールを有した。
Claims (41)
- 熱可塑性組成物の延伸によって形成されるポリオレフィン材料であって、熱可塑性組成物は、分離したドメインの形態で連続相内で分散するポリオレフィンマトリックス重合体およびナノ含有物添加剤を含む連続相を含むポリオレフィン材料であって、多孔質ネットワークは、約800ナノメートル以下の平均横断面寸法を有する複数のナノ細孔を含む組成物に定義され、組成物は、約0.90g/cm3以下の密度を有する、ポリオレフィン材料。
- 請求項1のポリオレフィン材料であって、ナノ細孔は、約5〜約700ナノメートル、および好ましくは、約10〜約500ナノメートルの平均横断面寸法を有する、ポリオレフィン材料。
- 請求項1または2のポリオレフィン材料であって、ナノ細孔は、約100〜約5000ナノメートル、好ましくは約50〜約2000ナノメートル、およびより好ましくは、約100〜約1000ナノメートルの平均軸寸法を有する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ポリオレフィンマトリックス重合体は、ASTM D1238に従って2160グラムの負荷にておよび230°Cにて測定され、10分あたり約0.5〜約80グラム、いくつかの態様において10分あたり約1〜約40グラム、およびいくつかの態様において、10分あたり約5〜約20グラムのメルトフローレートを有する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ポリオレフィンマトリックス重合体は、プロピレンホモポリマー、プロピレン/α−オレフィン共重合体、エチレン/α−オレフィン共重合体またはそれらの組み合わせである、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ポリオレフィンマトリックス重合体は、実質的にアイソタクチックポリプロピレンホモポリマーまたは少なくとも約90重量%のプロピレンを含む共重合体である、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、連続相は、熱可塑性組成物の約60重量%〜約99重量%を構成する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ナノ含有物添加剤は、室温にて液体または半固体である、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ナノ含有物添加剤は、非極性成分を有する重合体である、ポリオレフィン材料。
- 請求項9のポリオレフィン材料であって、重合体は、微晶ポリオレフィンワックスである、ポリオレフィン材料。
- 請求項9のポリオレフィン材料であって、重合体は、極性成分をさらに含む、ポリオレフィン材料。
- 請求項11のポリオレフィン材料であって、重合体は、官能性をもたせられたポリオレフィンである、ポリオレフィン材料。
- 請求項12のポリオレフィン材料であって、官能性をもたせられたポリオレフィンは、ポリエポキシドである、ポリオレフィン材料。
- 請求項9のポリオレフィン材料であって、ナノ含有物添加剤は、ASTM D1238に従って2160グラムの負荷にておよび融解温度より少なくとも約40℃上の温度にて(たとえば、190℃にて)測定され、10分あたり約0.1〜約100グラム、好ましくは10分あたり約0.5〜約50グラム、およびより好ましくは、10分あたり約5〜約15グラムのメルトフローレートを有する、ポリオレフィン材料。
- 請求項9のポリオレフィン材料であって、ポリオレフィンのメルトフローレート対ナノ含有物添加剤のメルトフローレートの比は、約0.2〜約8、好ましくは約0.5〜約6、およびより好ましくは、約1〜約5である、ポリオレフィン材料。
- 前述の請求項の請求項いずれかのポリオレフィン材料であって、ナノ含有物添加剤は、ナノスケールドメインの形態であるポリオレフィン材料であって、ナノスケールドメインは、約1ナノメートル〜約1000ナノメートルの平均横断面寸法を有する、ポリオレフィン材料。
- 前述の請求項の請求項いずれかのポリオレフィン材料であって、ナノ含有物添加剤は、連続相の重量に基づいて、組成物の約0.05重量%〜約20重量%を構成する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、組成物は、分離したドメインの形態で連続相内で分散するマイクロ含有物添加剤をさらに含む、ポリオレフィン材料。
- 請求項18のポリオレフィン材料であって、マイクロ含有物添加剤は、重合体である、ポリオレフィン材料。
- 請求項19のポリオレフィン材料であって、マイクロ含有物添加剤の重合体は、スチレン共重合体、フッ素重合体、ポリビニルアルコール、ポリビニルアセテートまたはポリエステルである、ポリオレフィン材料。
- 請求項19のポリオレフィン材料であって、マイクロ含有物添加剤の重合体は、ポリ乳酸である、ポリオレフィン材料。
- 請求項19のポリオレフィン材料であって、マイクロ含有物添加剤の重合体は、約0℃以上、好ましくは約5℃〜約100℃、より好ましくは約30℃〜約80℃、およびさらにより好ましくは約50℃〜約75℃のガラス転移温度を有する、ポリオレフィン材料。
- 請求項19のポリオレフィン材料であって、マイクロ含有物添加剤は、2160グラムの負荷にておよび210℃の温度にて測定され、10分あたり約5〜約200グラム、好ましくは10分あたり約20〜約150グラム、およびより好ましくは、10分あたり約40〜約100グラムのメルトフローレートを有する、ポリオレフィン材料。
- 請求項19のポリオレフィン材料であって、マイクロ含有物添加剤のメルトフローレート対ポリオレフィンマトリックス重合体のメルトフローレートの比は、約0.5〜約10、好ましくは約1〜約8、およびより好ましくは、約2〜約6である、ポリオレフィン材料。
- 請求項18のポリオレフィン材料であって、ポリオレフィンマトリックス重合体のヤング弾性率対マイクロ含有物添加剤のヤング弾性率の比は、約1〜約250、好ましくは約2〜約100、およびより好ましくは、約2〜約50である、ポリオレフィン材料。
- 請求項18のポリオレフィン材料であって、マイクロ含有物添加剤は、約1マイクロメートル〜約400マイクロメートルの平均軸寸法を有するマイクロスケールドメインの形態である、ポリオレフィン材料。
- 請求項18のポリオレフィン材料であって、マイクロ含有物添加剤は、連続相の重量に基づいて、組成物の約1重量%〜約30重量%を構成する、ポリオレフィン材料。
- 前述の請求項の請求項いずれかのポリオレフィン材料であって、熱可塑性組成物は、相間モディファイアーをさらに含む、ポリオレフィン材料。
- 前述の請求項の請求項いずれかのポリオレフィン材料であって、多孔質ネットワークは、ミクロ細孔をさらに含む、ポリオレフィン材料。
- 前述の請求項の請求項いずれかのポリオレフィン材料であって、多孔質ネットワークは、組成物の全体にわたって実質的に均一な様式で分布する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ナノ細孔は、一般に平行した列に分布する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ポリオレフィン材料の総細孔容積は、1立方センチメートルあたり約15%〜約80%である、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、ナノ細孔は、ポリオレフィン材料の総細孔容積の約20容量%以上を構成する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、熱可塑性組成物は、約0.85g/cm3以下、好ましくは約0.80g/cm3以下、より好ましくは約0.10 g/cm3〜約0.75g/cm3、およびさらにより好ましくは、約0.20g/cm3〜約0.70g/cm3の密度を有する、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、熱可塑性組成物は、一般に発泡剤のない、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料であって、熱可塑性組成物は、一般に細孔を惹起する無機酸化物充填剤のない、ポリオレフィン材料。
- 前述の請求項のいずれかのポリオレフィン材料を含む吸収性物品であって、吸収性物品は、実質的に液体不透過性層、液体透過性層および吸収性コアを含む、吸収性物品。
- 請求項37の吸収性物品であって、実質的に液体不透過性層は、ポリオレフィン材料を含む、吸収性物品。
- 請求項38の吸収性物品であって、実質的に液体不透過性層は、フィルムに積層された不織ウェブ材料を含む吸収性物品であって、およびフィルムは、ポリオレフィン材料を含む、吸収性物品。
- 請求項1〜36のいずれかのポリオレフィン材料を形成するための方法であって、方法は:
ポリオレフィンマトリックス重合体およびナノ含有物添加剤を含む熱可塑性組成物を形成すること;および
熱可塑性組成物を延伸する固体状態、
を含む、方法。 - 請求項40の方法であって、熱可塑性組成物は、約1.1〜約3.0の延伸比まで伸ばされる、熱可塑性組成物。
