Claims (177)
- 차량의 언더캐리지(undercarriage)에 커플링시키도록 구성된 차량용 하부 차폐재로서,
열가소성 중합체 수지에 의해서 함께 고정된 보강 섬유의 무작위 교차(random crossing over)에 의해서 한정된 웹 개방형 구조(web open celled structure)를 포함하는 다공성 열가소성 코어 층으로서, 다공성 열가소성 코어 층 전체에 균일하게 분포된 로프팅제를 더 포함하고, 상기 로프팅제는 열에 노출될 때 상기 다공성 열가소성 코어 층의 두께를 증가시켜서 로프팅 후(post lofted) 코어 층을 제공하기에 효과적이고, 상기 다공성 열가소성 코어 층은 상기 다공성 열가소성 코어 층 부피에 대하여 20% 내지 80%의 공극률을 포함하고, 30중량% 내지 70중량%의 보강 섬유를 포함하고, 20중량% 내지 80중량%의 열가소성 중합체 수지를 포함하고, 2중량% 내지 20중량%의 로프팅제를 포함하는, 다공성 열가소성 코어 층;
상기 로프팅 후 코어 층의 제1 표면 상에 배치된 스크림으로서, 상기 스크림이 적어도 65gsm의 평량을 포함하는, 스크림; 및
상기 로프팅 후 코어 층과 상기 스크림 사이에 상기 로프팅 후 코어 층의 제1 표면 상에 배치된 접착제 층으로서, 열경화성 재료가 혼합된 열가소성 중합체를 포함하여 혼합된 열가소성 폴리올레핀 중합체와 열경화성 재료의 코팅을 상기 로프팅 후 코어 층의 상기 제1 표면 상에 제공하는, 접착제 층을 포함하고,
상기 접착제 층의 코팅 중의 열가소성 폴리올레핀 중합체의 양은 상기 접착제 층의 코팅 중의 열경화성 재료의 양보다 많고, 상기 로프팅 후 코어 층의 평량이 3000gsm 미만이고, 상기 스크림과 상기 로프팅 후 코어 층 간의 성형-후 박리 강도는 1982년 10월 1일자 DIN 53357 A에 의해서 시험되는 경우 기계 방향에 있어서 적어도 0.5N/㎝ 및 횡 방향에 있어서 적어도 0.5N/㎝이고, 상기 차량용 하부 차폐재가 누출없이 5cm 이상의 깊이를 갖는 적어도 하나의 드로잉 영역(drawn area)를 포함하는, 차량용 하부 차폐재. - 제1항에 있어서, 상기 로프팅 후 코어 층의 평량이 1000gsm이고, 접착제 층의 코팅의 평량이 20gsm이고, 로프팅 후 코어 층, 접착제 층 및 스크림의 전체 두께가 20mm이고, 상기 다공성 열가소성 코어 층의 열가소성 중합체가 폴리프로필렌이고, 상기 다공성 열가소성 코어 층의 보강 섬유가 유리 섬유이고, 상기 스크림이 폴리에틸렌테레프탈레이트 스크림인, 차량용 하부 차폐재.
- 제1항에 있어서, 상기 스크림이 적어도 65gsm의 평량 및 적어도 20%의 파단 연신율을 포함하는 다공성 부직포 재료를 포함하는, 차량용 하부 차폐재.

- 제1항에 있어서, 상기 열가소성 중합체 수지는 폴리올레핀 수지, 열가소성 폴리올레핀 블렌드 수지, 폴리비닐 중합체 수지, 부타다이엔 중합체 수지, 아크릴 중합체 수지, 폴리아마이드 수지, 폴리에스터 수지, 폴리카보네이트 수지, 폴리에스터카보네이트 수지, 폴리스타이렌 수지, 아크릴로나이트릴스타이렌 중합체 수지, 아크릴로나이트릴-부틸아크릴레이트-스타이렌 중합체 수지, 폴리에터 이미드 수지, 폴리페닐렌 에터 수지, 폴리페닐렌 옥사이드 수지, 폴리페닐렌설파이드 수지, 폴리에터 수지, 폴리에터케톤 수지, 폴리아세탈 수지, 폴리우레탄 수지, 폴리벤즈이미다졸 수지, 및 이들의 공중합체 및 혼합물로 이루어진 군으로부터 선택되는, 차량용 하부 차폐재.
- 제1항에 있어서, 상기 다공성 열가소성 코어 층의 상기 섬유는 유리 섬유, 탄소 섬유, 흑연 섬유, 합성 유기 섬유, 무기 섬유, 천연 섬유, 미네랄 섬유, 금속 섬유, 금속 처리된 무기 섬유, 금속 처리된 합성 섬유, 세라믹 섬유, 및 이들의 조합물로 이루어진 군으로부터 선택되는, 차량용 하부 차폐재.
- 제1항에 있어서, 상기 접착제 층의 상기 열가소성 중합체는 폴리올레핀을 포함하는, 차량용 하부 차폐재.
- 제14항에 있어서, 상기 접착제 층의 상기 열경화성 재료는 상기 접착제 층의 50중량% 미만으로 존재하는, 차량용 하부 차폐재.
- 제15항에 있어서, 상기 열경화성 재료는 적어도 하나의 에폭시기를 포함하거나 에폭시 접착제인, 차량용 하부 차폐재.
- 제1항에 있어서, 상기 다공성 열가소성 코어 층의 제2 표면 상에 배치된 추가 스킨 재료 및 상기 추가 스킨 재료와 상기 다공성 열가소성 코어 층 사이에 배치된 제2 접착제 층을 더 포함하고, 상기 제2 접착제 층은 열가소성 중합체 및 효과적인 양의 열경화성 재료를 포함하여 1982년 10월 1일자 DIN 53357 A에 의해서 시험되는 경우 적어도 0.5N/㎝의 상기 추가 스킨 재료와 상기 로프팅 후 코어 층 간의 박리 강도를 제공하는, 차량용 하부 차폐재.
- 제17항에 있어서, 상기 제2 접착제 층의 상기 열가소성 중합체는 폴리올레핀을 포함하는, 차량용 하부 차폐재.
- 제18항에 있어서, 상기 제2 접착제 층의 상기 열경화성 재료는 상기 제2 접착제 층의 50중량% 미만으로 존재하는, 차량용 하부 차폐재.
- 제19항에 있어서, 상기 제2 접착제 층의 상기 열경화성 재료는 에폭시기를 포함하거나 또는 에폭시 접착제인, 차량용 하부 차폐재.

상기 수성 발포체 분산액을 형성 부재 상에 배치하는 단계;
상기 배치된 수성 발포체로부터 액체를 제거하여 상기 열가소성 중합체 수지, 상기 보강 섬유 및 상기 로프팅제를 포함하는 웹을 제공하는 단계;
상기 웹을 상기 웹의 상기 열가소성 중합체 수지의 연화 온도를 초과하게 가열하여 다공성 열가소성 코어 층을 제공하는 단계로서, 상기 다공성 열가소성 코어 층은 상기 다공성 열가소성 코어 층 부피에 대하여 20% 내지 80%의 공극률을 포함하고, 30중량% 내지 70중량%의 보강 섬유를 포함하고, 20중량% 내지 80중량%의 열가소성 중합체 수지를 포함하고, 2중량% 내지 20중량%의 로프팅제를 포함하는, 단계;
열가소성 폴리올레핀 중합체 및 열경화성 재료의 혼합물을 포함하는 접착제 층을 상기 다공성 열가소성 코어 층의 제1 표면 상에 코팅으로서 배치하는 단계로서, 상기 접착제 층의 코팅 중의 열가소성 폴리올레핀 중합체의 양은 상기 접착제 층의 코팅 중의 열경화성 재료의 양보다 많은, 단계;
상기 배치된 접착제 층 상에 스크림을 배치하는 단계로서, 상기 스크림이 적어도 65gsm의 평량을 포함하는 단계; 및
상기 배치된 스크림을 갖는 다공성 열가소성 코어 층을 성형하여 로프팅 후 코어 층을 포함하는 차량용 하부 차폐재를 제공하는 단계로서, 상기 로프팅 후 코어 층의 평량이 3000gsm 미만이고, 상기 스크림과 상기 로프팅 후 코어 층 간의 성형-후 박리 강도는 1982년 10월 1일자 DIN 53357 A에 의해서 시험되는 경우 기계 방향에 있어서 적어도 0.5N/㎝ 및 횡 방향에 있어서 적어도 0.5N/㎝이고, 상기 차량용 하부 차폐재가 누출없이 5cm 이상의 깊이를 갖는 적어도 하나의 드로잉 영역(drawn area)를 포함하는, 단계. - 제61항에 있어서, 상기 다공성 열가소성 코어 층을 미리 결정된 두께로 압착하는 단계를 더 포함하는, 차량용 하부 차폐재의 형성 방법.
- 제62항에 있어서, 상기 배치된 스크림을 갖는 상기 다공성 열가소성 코어 층을 로프팅시켜서 상기 로프팅 후 코어 층의 두께를 상기 다공성 열가소성 코어 층의 두께에 비하여 증가시키는 단계를 더 포함하는, 차량용 하부 차폐재의 형성 방법.
- 제63항에 있어서, 상기 접착제 층의 상기 열경화성 재료를 가교결합시키는 단계를 더 포함하는, 차량용 하부 차폐재의 형성 방법.
- 제61항에 있어서, 상기 접착제 층의 상기 열가소성 폴리올레핀 중합체 및 상기 접착제 층의 상기 열경화성 재료를 상기 다공성 열가소성 코어 층 상에 공동-분사함으로써 상기 접착제 층을 배치하는 단계를 더 포함하는, 차량용 하부 차폐재의 형성 방법.
- 제65항에 있어서, 상기 공동-분사된 접착제 층의 상기 열경화성 재료를 가교결합시키는 단계를 더 포함하는, 차량용 하부 차폐재의 형성 방법.
