Description
a)複数の上記乾燥テープを自動化配置法(ATL又はAFP)により配置して多層プリフォームを形成することであって、圧密化されたプリフォームが初期厚T1を有する、配置すること;
b)液体成形プロセスにおいてプリフォームに液状樹脂を注入すること;
c)樹脂を注入したプリフォームを硬化させ、厚さT2を有する複合構造体を形成すること
を含む。

から選択され、式中AはCO又はSO2であり、Phはフェニレンであり、n=1から2であって端数を含むことができ、a=1から4であって端数を含むことができ、但しaが1を上回るとき、フェニレンは単一の化学結合若しくは−CO−又は−SO2−以外の二価基を介して直鎖状に結合するか、又は直接若しくは酸性アルキル基、(ヘテロ)芳香族、環状ケトン、環状アミド、イミド、環状イミン及びこれらの組み合わせからなる群より選択される環状部分を介して融合している。一実施態様では、熱可塑性ポリマーはPES−PEESコポリマーである。この固体結合材料の作製方法は、Cytec Technology Corp.を出願人とする米国特許第8927662号に見ることができ、この特許文献はその全体が参照により本明細書に援用される。
X−Ph−SO2−Ph−X−PhSO2Ph(「PES」)及び (I)
X−(Ph)a−X−PhSO2Ph(「PEES」) (II)

a)親水性及び疎水性ブロックを含む単官能又は多官能性ブロックコポリマー又はグラフトブロックコポリマーである非イオン性界面活性剤;

c)非イオン性界面活性剤とアニオン性界面活性剤の組み合わせ
から選択される。
(a)以下の式により表されるポリオキサマー(polyoxamer):

[式中、x、y、z=整数又は分数であり、但し比(x+z)/yが1.32以上であり、エチレンオキシドの含有量が50〜99重量%の範囲内であり、
ポリオキサマーが、ゲル浸透クロマトグラフィー(GPC)により測定して1000g/mol〜100000g/molの範囲の数平均分子量(Mn)を有する];及び
(b)ポリオキサミン(polyoxamine)
[式中、a、b、c、d、e、f、g、h及び整数又は分数であり、ポリオキサミンは、1000g/mol〜100000g/molの範囲の数平均分子量を有する]。
アニオンを形成することのできる、イソシアネート基に対して反応性である少なくとも二つの基を有する化合物;
60から400g/molのMnを有する低モル質量;

から選択される、少なくとも400g/mol(GPCにより測定して)の数平均モル質量(Mn)を有する一又は複数のポリオールと反応させることにより合成することができる。

と、二価の炭化水素基、例えばアルキレン、アルキリデン、脂環式、例えばシクロアルキリデン、ハロゲン化アルコキシ又はアリールオキシ置換アルキレン、アルキリデン及び脂環式基、並びにアルカリレン(alkarylene)及びハロゲン化、アルキル、アルコキシ又はアリールオキシ置換芳香族基及びAr基に会合した環を含む芳香族基とを含む二価基であるか;或いはRは、ポリアルコキシ、又はポリシロキシ、又は芳香族環によって分離された二以上のアルキリデン基、三級アミノ基、エーテル結合、カルボニル基又は硫黄含有基、例えばスルホキシドなどでありうる]を有するものである。
ビス(ヒドロキシフェニル)アルカン、例えば2,2−ビス−(4−ヒドロキシフェノール)プロパン、2.4’−ジヒドロキシジフェニルメタン、ビス(2−ヒドロキシフェニル)メタン、ビス(4−ヒドロキシフェニル)メタン、ビス(4−ヒドロキシ−2,6−ジメチル−3−メトキシフェニル)メタン、l,l−ビス(4−ヒドロキシフェニルエタン、l,2−ビス(4−ヒドロキシフェニル)−エタン、1,1−ビス(4−ヒドロキシ−2−クロロフェニル)エタン、1,1−ビス−(3−メチル−4−ヒドロキシフェニル)エタン、1,3−ビス(3−メチル−4−ヒドロキシフェニル)プロパン、2,2−ビス(3−フェニル−4−ヒドロキシフェニル)−プロパン、2,2−ビス(3−イソプロピル−4−ヒドロキシフェニル)プロパン、2,2−ビス(2−イソプロピル−4−ヒドロキシフェニル)プロパン、2,2−ビス−(4−ヒドロキシルナフチル)プロパン、2,2−ビス(4−ヒドロキシフェニル)−ペンタン、3,3−ビス(4−ヒドロキシフェニル)ペンタン、2,2−ビス(4−ヒドロキシフェニル)ヘプタン、ビス(4−ヒドロキシフェニル)フェニルメタン、ビス(4−ヒドロキシフェニル)シクロヘキシルメタン、1,2−ビス(4−ヒドロキシ−フェニル−1,2−ビス(フェニル)プロパン、2,2,−ビス(4−ヒドロキシフェニル)−l−フェニル−プロパンなど;
ジ(ヒドロキシフェニル)スルホン、例えばビス(4−ヒドロキシ−フェニル)スルホン、2,4’−ジヒドロキシジフェニルスルホン、5’−クロロ−2,4’−ジヒドロキシジフェニルスルホン、5’−クロロ−4,4’−ジヒドロキシジフェニルスルホンなど;
ジ(ヒドロキシフェニル)エーテル、例えばビス(4−ヒドロキシ−フェニル)エーテル、4,3’−、4,2’−、2,2’−、2,3’−、ジ−ヒドロキシジフェニルエーテル、4,4’−ジヒドロキシ−2,6−ジメチルジフェニルエーテル、ビス(4ヒドロキシ−3−イソブチルフェニル)エーテル、ビス(4−ヒドロキシ−3−イソプロピルフェニル)エーテル、ビス(4−ヒドロキシ−3−クロロフェニル)−エーテル、ビス(4−ヒドロキシ−3フルオロフェニル)エーテル、ビス(4−ヒドロキシ−3−ブロモフェニル)エーテル、ビス(4−ヒドロキシナフチル)エーテル、ビス(4−ヒドロキシ−3−クロロナフチルエーテル、ビス(2−ヒドロキシジフェニル)−エーテル、4,4’−ジヒドロキシ−2,6−ジメトキシジフェニルエーテル、4,4−ジヒドロキシ−2,5−ジエトキシジフェニルエーテルなど
が含まれる。

Claims (11)
- 初期厚さT1を有し、自動化配置法により配置された複数の重ね合わされた繊維テープを含む、液体成形法において液状樹脂を受け取るように構成されたプリフォームであって、
各テープは、互いに平行に整列した一方向性繊維の層、一方向性繊維の層の少なくとも一方の側に接着された不織ベール、及び二つの異なる結合材料を含み、第1の結合材料が一方向性繊維の層及び/又は不織ベールに分配され、第2の結合材料が一方向性繊維間とベールの部分の上の空間を含むテープ全体に分配され、
第1の結合材料は:
(i)50℃以下の温度で固体であり、示差走査熱量測定(DSC)により測定して75℃から125℃の範囲内に軟化点を有し、エポキシ樹脂と熱可塑性ポリマーのブレンドを含むが75℃を上回る温度で活性な触媒又は架橋剤を何も含まないバインダー;又は
(ii)少なくとも一つの多官能性エポキシ樹脂と、少なくとも一つの熱可塑性ポリマーと、アニオン性界面活性剤及び非イオン性界面活性剤から選択される少なくとも一つの界面活性剤とを含む組成物
であり、
第2の結合材料は、
(iii)架橋していない、部分的に若しくは完全に架橋した、又は修飾されたポリウレタンポリマーである、ポリウレタン;
(iv)架橋していない、部分的に若しくは完全に架橋した、又は修飾されたエポキシである、エポキシ;並びに
(v)架橋していないか、部分的に若しくは完全に架橋したポリ(ヒドロキシエーテル) 樹脂
からなる群より選択され、
不織ベールを含むテープは、多孔性であって、その後の液体成形法に使用される液状樹脂に対して透過性であり;かつ
プリフォームは加熱すると、自動化配置法の加熱及び成形プロセスにより決定される低バルク特性を呈する、
プリフォーム。 - 結合材料(ii)中の界面活性剤が:
a)親水性及び疎水性ブロックを含む単官能性又は多官能性ブロックコポリマー又はグラフトブロックコポリマーである非イオン性界面活性剤;
b)以下の式で表されるアニオン性界面活性剤:
A−R
[式中、Rは4〜50の炭素原子を有する(C4からC50)アルキル、アリール、アリール−アルキル、又はアルキレン鎖であり;Aはカルボン酸、又はスルホン酸、又はリン酸基のリチウム、ナトリウム、カリウム、アンモニウム、四級アンモニウムアミンの塩である];並びに
c)非イオン性界面活性剤とアニオン性界面活性剤の組み合わせ
から選択される、請求項1に記載のプリフォーム。 - 第1の結合材料が材料(i)である、請求項1に記載のプリフォーム。
- 第1の結合材料が材料(ii)である、請求項1に記載のプリフォーム。
- テープの不織ベールが、ランダムに配向された繊維;パターン(グリッドパターンを含む)に配向された繊維;又は多孔性膜の形態である、請求項1に記載のプリフォーム。
- 各テープが、一方向性繊維の層の両側に接着された熱可塑性繊維の二つの不織ベールを含む、請求項1に記載のプリフォーム。
- 各テープが、一方向性繊維の層の一方の側に接着された炭素繊維の一つの不織ベールを含む、請求項1に記載のプリフォーム。
- 各テープが、0.1cmから61cmの幅、少なくとも幅の10倍の長さ、及び約75μmから300μm、又は100μmから250μmの厚さを有する、請求項1に記載のプリフォーム。
- 結合材料が、繊維及び不織ベールを保持するために十分な量で存在するが、結合材料の総量はテープの総重量に基づき15%未満である、請求項1に記載のプリフォーム。
- 結合材料(i)中の熱可塑性ポリマーが、PES−PEESコポリマーであり、結合材料(ii)中の熱可塑性ポリマーが、−(PhSO2Ph)−の繰り返し単位を含むポリアリールスルホンポリマーであり、ここで−(PhSO2Ph)−単位は、平均で少なくとも二つの前記単位−(PhSO2Ph)−が、各ポリマー鎖中に順に存在するような割合でポリアリールスルホン中に存在する、請求項1に記載のプリフォーム。
- 複合構造体の作製方法であって:
a)液体成形法において請求項1に記載のプリフォームに液状樹脂を注入すること;及び
b)樹脂を注入したプリフォームを硬化させて複合構造体を形成すること
を含み、プリフォームは加熱すると、自動化配置法の加熱及び成形プロセスにより決定される低バルク特性を呈し、複合構造体の硬化後の厚さT2は、プリフォームの初期厚さT1の0%から10%だけ低減する(即ち0.90T1≦T2≦1.00T 1 )、
方法。
