Description
本発明の偏光板は、偏光子の少なくとも一面に順次に形成されている接着剤層及び粘着剤層を含む。
上記のように、粘着剤層において偏光子に付着する第1表面の引張弾性率を高く設定し、高温または高湿条件のような苛酷条件で偏光子の収縮または膨脹現象を抑制することができる。また、偏光板を液晶パネルのガラス基板などに付着する第2表面は、低い引張弾性率を有するようにして、被着体に対して優れた濡れ性を有するようにすることができる。
窒素ガスが還流され、温度調節が容易となるように冷却装置を設置した1L反応器にn−ブチルアクリレート(n−BA)63重量部、2−ヒドロキシエチルメタクリレート(2−HEA)2重量部及び2−メトキシエチルアクリレート35重量部を投入した。次いで、反応器に分子量調節剤としてn−DDM(n−dodecyl mercaptan)を単量体100重量部に対して0.04重量部で投入し、溶剤としてエチルアセテート(EAc;ethylaceate)を投入し、酸素除去のために窒素ガスを60分間パージング(purging)した。その後、温度を64℃に維持し、反応開始剤であるAIBN(azobisisobutyronitrile)を単量体100重量部に対して0.05重量部で投入し、7時間反応させた。反応後に、エチルアセテートで希釈し、重量平均分子量が55万であるアクリル樹脂(A)を製造した。
窒素ガスが還流され、温度調節が容易となるように冷却装置を設置した1L反応器にn−ブチルアクリレート(n−BA)99重量部及び2−ヒドロキシエチルメタクリレート(2−HEA)1重量部を投入し、次いで、溶剤としてエチルアセテート(EAc;ethylaceate)を投入した。その後、酸素除去のために窒素ガスを60分間パージング(purging)し、温度を64℃に維持した。混合物を均一にした後、反応開始剤であるAIBN(azobisisobutyronitrile)を単量体100重量部に対して0.05重量部で投入し、7時間反応させた。反応後に、エチルアセテートで希釈し、重量平均分子量が180万であるアクリル樹脂(B)を製造した。
〔第1粘着剤層の製造〕
アクリル樹脂(A)100重量部、多官能性アクリレートであるペンタエリスリトールトリアクリレート80重量部、光開始剤として2−ヒドロキシ−2−メチルフェニルプロパン−1−オン−3重量部、架橋剤(TDI系イソシアネート、Coronate L、日本ポリウレタン(日本国)社製)5重量部及びシランカップリング剤(KBM−403、Shin−Etsu(日本国)社製、 γ−グリシドキシプロピルトリメトキシシラン)0.1重量部を配合し、固形分濃度が35重量%となるように溶剤で希釈し、均一に混合し、第1粘着剤組成物を製造した。次いで、製造された粘着剤組成物をシリコーン化合物で離型処理されたPET(poly(ethylene terephthalate))フィルム(厚さ:38μm、MRF−38、三菱社製)の離型処理面に乾燥後の厚さが25μmとなるようにコーティングし、110℃のオーブンで3分間乾燥させた。次いで、乾燥したコーティング層上に離型処理されたPETフィルム(厚さ:38μm、MRF−38、三菱社製)の離型処理面を追加にラミネートし、下記条件でUV(ultraviolet ray)を照射し、第1粘着剤層を形成した。形成された第1粘着剤層の引張弾性率(25℃)は、400MPaであった。本実施例で引張弾性率は、後述する方式によって測定される。

アクリル樹脂(A)100重量部、多官能性アクリレートであるペンタエリスリトールトリアクリレート15重量部、光開始剤として2−ヒドロキシ−2−メチルフェニルプロパン−1−オン3重量部、架橋剤(TDI系イソシアネート、Coronate L、日本ポリウレタン(日本国)社製)0.5重量部及びシランカップリング剤(KBM−403、Shin−Etsu(日本国)社製、γ−グリシドキシプロピルトリメトキシシラン)0.1重量部を配合し、固形分濃度が13重量%となるように溶剤で希釈し、均一に混合し、第2粘着剤組成物を製造した。次いで、製造された粘着剤組成物をシリコーン化合物で離型処理されたPETフィルム(厚さ:38μm、MRF−38、三菱社製)の離型処理面に乾燥後の厚さが25μmとなるようにコーティングし、110℃のオーブンで3分間乾燥させた。乾燥されたコーティング層上に離型処理されたPETフィルム(厚さ:38μm、MRF−38、三菱社製)の離型処理面を追加にラミネートし、下記条件で UV(ultraviolet ray)を照射し、第2粘着剤層を形成した。形成された第2粘着剤層の引張弾性率(25℃)は、0.2MPaであった。

上記製造された第1及び第2粘着剤層をラミネータを利用して互いにラミネートし、2層構造の粘着剤層を製造し、これを使用して偏光板を製造した。偏光板の製造順序は、次の通りである。まず、ポリビニルアルコール系樹脂フィルムを延伸し、ヨードで染色した後、ホウ酸(boric acid)水溶液で処理して偏光子を製造した。次いで、偏光子の一面に60μm厚さのTAC(Triacetyl cellulose)フィルムを水系ポリビニルアルコール系接着剤で付着した。次いで、上記ポリビニルアルコール系偏光子においてTACフィルムが付着していない面に水系ポリビニルアルコール系接着剤組成物を乾燥後の厚さが400nmとなるように塗布した。上記水系ポリビニルアルコール系接着剤組成物としては、TAC保護フィルムを偏光子に付着するのに使用される一般的な接着剤組成物を使用した。その後、上記製造された2層構造の粘着剤層を上記接着剤組成物の塗布面にラミネートし、接着剤組成物を乾燥し、接着させることによって、偏光板を製造した。上記過程で、第1粘着剤層がポリビニルアルコール系偏光子側に配置されるようにした(偏光板構造:TACフィルム→水系ポリビニルアルコール系接着剤→偏光子→水系ポリビニルアルコール系接着剤→第1粘着剤層→第2粘着剤層→PET離型フィルム)。
粘着剤層を偏光子に付着させる水系ポリビニルアルコール系接着剤組成物の塗布厚さを乾燥後の接着剤層の厚さが100nmとなるように調節したことを除いて、実施例1と同一の方式で偏光板を製造した。
粘着剤層の製造時に第2粘着剤層の厚さが23μmとなるようにし、また、偏光子に付着させる水系ポリビニルアルコール系接着剤組成物の塗布厚さを乾燥後の接着剤層の厚さが50nmとなるように調節したことを除いて、実施例1と同一の方式で偏光板を製造した。
粘着剤層の製造時に第2粘着剤層の厚さが23μmとなるようにし、また、偏光子に付着させる水系ポリビニルアルコール系接着剤組成物の塗布厚さを乾燥後の接着剤層の厚さが20nmとなるように調節したことを除いて、実施例1と同一の方式で偏光板を製造した。
粘着剤層を偏光子に付着させる水系ポリビニルアルコール系接着剤組成物の塗布厚さを乾燥後の接着剤層の厚さが8nmとなるように調節したことを除いて、実施例1と同一の方式で偏光板を製造した。
粘着剤層を偏光子に付着させる過程で水系ポリビニルアルコール系接着剤を使用せず、粘着剤層を直接偏光子に付着させたことを除いて、実施例1と同一の方式で偏光板を製造した(偏光板構造:TACフィルム→水系ポリビニルアルコール系接着剤→偏光子→第1粘着剤層→第2粘着剤層→PET離型フィルム)。
粘着剤層を偏光子に付着させる水系ポリビニルアルコール系接着剤組成物の塗布厚さを乾燥後の接着剤層の厚さが100nmとなるように調節し、また、粘着剤層の製造時に第1粘着剤層の厚さが5μmであり、第2粘着剤層の厚さが3μmとなるようにしたことを除いて、実施例1と同一の方式で偏光板を製造した。
1.引張弾性率の評価
本明細書で粘着剤の引張弾性率は、ASTM D638で規定された方式によって引張による応力−変形試験法を通じて測定するか、直接引張弾性率を測定しにくい場合には、下記方式で貯蔵弾性率を測定し、下記換算式によって換算して求める。具体的には、実施例または比較例で製造されるものであって、PET離型フィルム(厚さ:38μm、MRF−38)、粘着剤層及びPET離型フィルム(厚さ:38μm、MRF−38)の積層構造を有するサンプルを長さ7cm、幅1cmのサイズのdog bone typeの試験片に裁断し、試験片の両末端を引張実験用ジグ(Jig)で固定し、前記ASTM D638によって引張弾性率を測定する。このような引張弾性率の測定条件は、下記の通りである。

測定条件:
Load cell:500N
引張速度:3mm/sec
粘着剤層を15cm×25cm×25μm(横×縦×厚さ)のサイズに裁断し、裁断された粘着剤層を5層に積層させる。次いで、積層された粘着剤層を直径が8mmの円形に裁断した後、ガラスを利用して、圧縮した状態で、一晩放置し、各層間の界面でのウェット性(wetting)を向上させることによって、積層時に生じた気泡を除去して試料を製造する。次いで、試料をパラレルプレート(parallel plate)上に載置し、ギャップを調整した後、Normal & Torqueのゼロ点を合わせて、Normal forceの安定化を確認した後、下記条件で貯蔵弾性率を測定し、下記換算式によって引張弾性率を求める。

試験タイプ: dynamic strain frequency sweep
歪み=10.0[%]、 温度:30℃
開始時周波数(initial frequency):0.4rad/s、

前記換算式でEは、引張弾性率を示し、Gは、貯蔵弾性率を示す。
製造された偏光板を180mm×250mm(幅×長さ)のサイズに裁断した試験片を19インチ市販パネルにラミネータで付着し、サンプルを準備した。付着時に加えられた圧力は、約5Kg/cm2であり、気泡または異物が界面に発生しないようにクリーンルームで作業を行った。その後、パネルをオートクレーブ(50℃及び5気圧)で約30分間圧着処理し、恒温恒湿条件(23℃及び50%相対湿度)で24時間保持した。次いで、サンプルの耐湿熱耐久性は、サンプルを60℃の温度及び90%の相対湿度の条件下で100時間放置した後、粘着界面での気泡または剥離の発生有無を観察した。また、耐熱耐久性は、サンプルを90℃の温度条件下で100時間放置した後、粘着界面での気泡または剥離の発生有無を観察した。耐湿熱または耐熱耐久性の測定直前に製造されたサンプルを常温で24時間放置し、評価を進行した。評価条件は、下記の通りである。
〈耐久信頼性評価基準〉
○:気泡及び剥離発生なし
△:気泡及び/または剥離が少し発生
×:気泡及び/または剥離が多量発生
実施例または比較例で製造された偏光板を180mm×130mm(横×縦)のサイズに裁断した試験片をガラス基板(soda lime glass)に付着し、サンプルを製造した。次いで、製造されたサンプルを60℃の温度に水に投入し、24時間放置した後、取り出し、気泡または剥離の発生有無を観察し、下記基準によって耐水性を評価した。耐水性の測定直前に製造されたサンプルを常温で24時間放置し、評価を進行した。評価条件は、下記の通りである。
〈耐水性評価基準〉
○:接着剤層と粘着剤層の界面または偏光子と粘着剤層の界面で気泡及び剥離発生なし
△:接着剤層と粘着剤層の界面または偏光子と粘着剤層の界面で気泡及び/または剥離が若干発生
×:接着剤層と粘着剤層の界面または偏光子と粘着剤層の界面で気泡及び/または剥離が多量発生
アクリル樹脂の重量平均分子量及び分子量分布は、GPCを使用して、以下の条件で測定した。検量線の製作には、Agilent systemの標準ポリスチレンを使用して、測定結果を換算した。
〈重量平均分子量測定条件〉
測定器:Agilent GPC(Agilent 1200 series, 米国)
カラム:PL Mixed B 2個連結
カラム温度:40℃
溶離液:テトラヒドロフラン
流速:1.0mL/min
濃度:〜2mg/mL(100μL injection)

Claims (10)
- 偏光子と;上記偏光子の少なくとも一面に直接付着していて、また、厚さが10nm〜600nmである水系ポリビニルアルコール系接着剤層と;偏光子の接着剤層が付着した面の反対面に付着した保護フィルムと;厚さが10μm〜80μmであり、上記接着剤層に直接付着している第1表面と第2表面を有し、上記第1表面が上記第2表面に比べて高い引張弾性率を示し、上記第1表面が25℃で100MPa〜1000MPaの引張弾性率を有し、上記第2表面が25℃で0.01MPa〜0.5MPaの引張弾性率を有する粘着剤層と;を含み、
偏光子は、一面に保護フィルムが付着していない偏光子であり、接着剤層は、上記偏光子の保護フィルムが付着していない面に付着している、偏光板。 - 接着剤層は、厚さが15nm〜500nmである、請求項1に記載の偏光板。
- 粘着剤層は、多官能性架橋剤によって架橋されたアクリル樹脂を含む架橋構造及び重合された多官能性アクリレートを含む架橋構造を含む、請求項1に記載の偏光板。
- 粘着剤層は、多官能性架橋剤によって架橋されたアクリル樹脂を含む、請求項1に記載の偏光板。
- アクリル樹脂は、(メタ)アクリル酸エステル系単量体を重合単位で含む、請求項3または4に記載の偏光板。
- 保護フィルムは、セルロースフィルム;ポリエステルフィルム;ポリカーボネートフィルム;ポリエーテルスルホンフィルム;アクリルフィルム;またはポリオレフィンフィルムである、請求項1に記載の偏光板。
- 反射防止層、防眩層、位相差板、広視野角補償フィルム及び輝度向上層よりなる群から選択された1つ以上の層をさらに含む、請求項1に記載の偏光板。
- 液晶パネルと;上記液晶パネルの一面または両面に付着している請求項1に記載の偏光板と;を含み、上記偏光板の上記粘着剤層は、偏光板を上記液晶パネルに付着するための粘着剤層である液晶表示装置。
- 液晶パネルが受動マトリックス方式のパネル;能動マトリックス方式のパネル;横電界型パネルまたは垂直配向型パネルである、請求項9に記載の液晶表示装置。
