Abstract
Description
a)10〜80質量%の、酸性基を含み、かつ少なくとも50mol%の程度まで中和されているモノエチレン性不飽和モノマー又は塩基性の架橋性ポリマー、
b)酸性基を有するモノエチレン性不飽和モノマーが使用される場合、場合により追加的に50質量%までの他のモノエチレン性不飽和モノマー、
c)0.001〜10質量%の架橋剤、
d)モノエチレン性不飽和モノマーが使用される場合、追加的な開始剤、
e)0.1〜20質量%の少なくとも1つの界面活性剤、
f)場合により可溶化剤、
g)場合により、増粘剤、発泡体安定剤、重合調節剤、充填剤、繊維及び/又はセル成核剤
(各場合において、水性混合物の総重量に基づく)、並びに
h)最終乾燥発泡体の重量に対して1〜50質量%の無機固体
(ここで、水を含む混合物の個別の成分の総量は合計で100質量%となる)を含む水性混合物が形成される。
架橋性の塩基性ポリマーからの超吸収性発泡体の製造は、本明細書において明確に参照されるWO03/066716A1によって既知である。
重合性水性混合物、並びに酸性基を有するモノマーも、更なるエチレン性不飽和モノマーを含むことができる。適切なエチレン性不飽和モノマーは、例えば、アクリルアミド、メタクリルアミド、クロトンアミド、ジメチルアミノエチルメタクリレート、ジメチルアミノエチルアクリレート、ジメチルアミノプロピルアクリレート、ジエチルアミノプロピルアクリレート、ジメチルアミノブチルアクリレート、ジメチルアミノエチルメタクリレート、ジエチルアミノエチルメタクリレート、ジメチルアミノネオペンチルアクリレート及びジメチルアミノネオペンチルメタクリレートである。
ここで、モノマー混合物の重合に関して(あるいは塩基性ポリマーの架橋に関して)、「架橋剤」は、典型的には顆粒状超吸収性物質の場合における「内部架橋剤」として知られおり、超吸収性物質のポリマー鎖を互いに架橋して、典型的には、ポリマー鎖の架橋重合又は架橋の際に架橋剤の拡散の効果と別に、超吸収性物質の容量にわたって実質的に均一の程度の架橋を達成する架橋剤を意味することが理解される。しかし超吸収性物質は、また多くの場合に、容積に対して表面の架橋の程度を増大する表面架橋剤により表面が後架橋される。
重合反応に使用される開始剤は、重合条件下でフリーラジカルに分解する全ての化合物、例えば過酸化物、ヒドロペルオキシド、過酸化水素、過硫酸塩、アゾ化合物及びいわゆるレドックス開始剤であり、また、フリーラジカルを生成する他の任意の方法、例えば高エネルギー放射線、例はUV光線であることができる。水溶性開始剤又はUV光線の使用が好ましい。幾つかの場合において、異なる重合開始剤の混合物、例えば過酸化水素とペルオキソ二硫酸ナトリウム又はペルオキソ二硫酸カリウムの混合物の使用が有利である。過酸化水素とペルオキソ二硫酸ナトリウムの混合物は、任意の比率で使用することができる。適切な有機過酸化物は、例えばアセチルアセトン過酸化物、メチルエチルケトン過酸化物、tert−ブチルヒドロペルオキシド、クメンヒドロペルオキシド、tert−アミルペルピバレート、tert−ブチルペルピバレート、tert−ブチルペルネオヘキサノエート、tert−ブチルペルイソブチレート、tert−ブチルペル−2−エチルヘキサノエート、tert−ブチルペルイソノナノエート、tert−ブチルペルマレエート、tert−ブチルペルベンゾエート、ジ(2−エチルヘキシル)ペルオキシジカーボネート、ジシクロヘキシルペルオキシジカーボネート、ジ(4−tert−ブチルシクロヘキシル)ペルオキシジカーボネート、ジミリスチルペルオキシジカーボネート、ジアセチルペルオキシジカーボネート、アリルペルエステル、クミルペルオキシネオデカノエート、tert−ブチルペル−3,5,5−トリメチルヘキサノエート、アセチルシクロヘキシルスルホニルペルオキシド、ジラウリルペルオキシド、ジベンゾイルペルオキシド及びtert−アミルペルネオデカノエートである。更に適切な重合開始剤は、アゾ開始剤、例えば2,2’−アゾビス(2−アミジノプロパン)ジヒドロクロリド、2,2’−アゾビス(N,N−ジメチレン)イソブチルアミジンジヒドロクロリド、2−(カルバモイルアゾ)イソブチロニトリル、2,2’−アゾビス[2−(2’−イミダゾリン−2−イル)プロパン]ジヒドロクロリド及び4,4’−アゾビス(4−シアノ吉草酸)である。記述された重合開始剤は、慣用の量、例えば、重合されるモノマーに対して、一般に少なくとも0.01mol%、好ましくは少なくとも0.05mol%、より好ましくは少なくとも1mol%の量、一般に最大5mol%、好ましくは最大2mol%の量で使用される。
重合性又は架橋性の水性混合物は、更なる成分として、0.1〜20質量%の少なくとも1つの界面活性剤を含む。界面活性剤は、発泡体の製造及び安定化において重要な意味がある。互いに適合性のある、アニオン性、カチオン性又は非イオン性の界面活性剤又は界面活性剤混合物を使用することが可能である。低分子量のあるいはポリマーの界面活性剤を使用することが可能であり、異なる種類、あるいは同じ種類の界面活性剤の組み合わせが有利であることが見出されている。有用な非イオン性界面活性剤は、例えば、アルキレンオキシド、特にエチレンオキシド、プロピレンオキシド及び/又はブチレンオキシドと、アルコール、アミン、フェノール、ナフトール又はカルボン酸との付加生成物である。有利には、使用される界面活性剤は、エチレンオキシド及び/又はプロピレンオキシドと、少なくとも10個の炭素原子を含むアルコールとの付加生成物、アルコール1molあたり3〜200molが付加されたエチレンオキシド及び/又はプロピレンオキシドを含む付加生成物である。付加生成物は、ブロック又はランダム分布の形態でアルキレンオキシド単位を含む。有用な非イオン性界面活性剤の例は、7molのエチレンオキシドと1molの獣脂アルコールとの付加生成物、9molのエチレンオキシドと1molの獣脂アルコールとの反応生成物及び80molのエチレンオキシドと1molの獣脂アルコールとの付加生成物である。更なる有用な市販の非イオン性界面活性剤は、オキソアルコール又はチーグラーアルコールとアルコール1molあたり5〜12molのエチレンオキシド、特に7molのエチレンオキシドの反応生成物から構成される。更なる有用な市販の非イオン性界面活性剤は、ヒマシ油をエトキシル化することによって得られる。例えば、12〜80molのエチレンオキシドをヒマシ油1mol毎に加える。更なる有用な市販の生成物は、例えば、18molのエチレンオキシドと1molの獣脂アルコールとの反応生成物、10molのエチレンオキシドと1molのC13/C15オキソアルコールとの付加生成物又は7〜8molのエチレンオキシドと1molのC13/C15オキソアルコールとの反応生成物である。更なる有用な非イオン性界面活性剤は、フェノールアルコキシレートであり、例えば、9molのエチレンオキシドと反応するp−tert−ブチルフェノール又は1molのC12〜C18アルコール及び7.5molのエチレンオキシドから形成される反応生成物のメチルエーテルである。
架橋性の水性混合物は、場合により少なくとも1つの可溶化剤を更なる成分として含むことができる。これは、水混和性有機溶媒、例えばジメチルスルホキシド、ジメチルホルムアミド、N−メチルピロリドン、一価アルコール、グルコール、ポリエチレングルコール又はそれらから誘導されるモノエーテル(ここでモノエーテルは分子において二重結合を何も含まない)を意味することが理解される。適切なエーテルは、メチルグルコール、ブチルグリコール、ブチルジグリコール、メチルジグリコール、ブチルトリグリコール、3−エトキシ−1−プロパノール及びグリセリルモノメチルエーテルである。
架橋性の水性混合物は、場合により、増粘剤、発泡体安定剤、繊維及び/又はセル成核剤を含むことができる。増粘剤は、例えば、発泡体構造を最適化するため及び発泡体安定性を改善するために使用される。これは、発泡体が重合の際に僅かしか縮まない効果を達成する。有用な増粘剤には、水性系の粘度を著しく増加し、塩基性ポリマーのアミノ基と反応しない、この目的において既知の全ての天然及び合成ポリマーが含まれる。これらは、水膨張性又は水溶性の合成及び天然ポリマーであることができる。増粘剤の包括的な概説は、例えばR.Y. Lochhead and W.R. Fron, Cosmetics & Toiletries, 108, 95−135 (May 1993)及びM.T. Clarke, "Rheological Additives" in D. Laba (ed.) "Rheological Properties of Cosmetics and Toiletries", Cosmetic Science and Technology Series, Vol. 13, Marcel Dekker Inc., New York 1993において見出される。
塩含有水溶液のためにも高い吸収能力を有する発泡体を製造するために、塩基性及び酸性の超吸収性物質が、好ましくは非中和形態で混合物に使用される。酸性の吸水性ポリマーの中和の程度は、例えば、0〜100mol%、好ましくは0〜75mol%、通常は0〜50mol%である。遊離塩基の形態の吸水性の塩基性ポリマーは、酸で中和されている形態よりも高い、塩含有水溶液、特に酸性水溶性の吸収能力を有する。塩基性ポリマーが単独の吸収性ポリマーとして使用される場合、中和の程度は、例えば、0〜100mol%、好ましくは060〜mol%である。
モノマー又は塩基性ポリマー、架橋剤、無機粉末及び界面活性剤、並びに場合により更なる成分を含有する上記記載の架橋性の水性混合物が、最初に発泡される。例えば、不活性ガスを例えば2〜400バールの圧力で架橋性の水性混合物に溶解し、次に大気圧に減圧することが可能である。ダイを通した減圧は、自由流動性発泡体を形成する。架橋性の水性混合物を、不活性ガスの微細気泡を分散する別の方法により発泡させることもできる。架橋性の水性混合物を、針金製泡立て器を備えたフードプロセッサーにおいて水性混合物を発泡させることによって、実験室で発泡させることができる。発泡体の製造は、好ましくは不活性ガス雰囲気下、不活性ガスを用いて、例えば、窒素又は希ガスと標準圧下又は例えば25バールまでの高圧下で混合し、続いて減圧することによって実施される。発泡体の稠度、ガス気泡の大きさ及び発泡体におけるガス気泡の分布は、例えば、界面活性剤、可溶化剤、発泡体安定剤、セル成核剤、増粘剤及び充填剤の選択によって広範囲に変わることができる。これは、密度、発泡体の開放セル含有量及び発泡体の壁厚を容易に調整することを可能にする。水性混合物は、好ましくは水性混合物の構成成分の沸点よりも低い温度、例えば室温から100℃まで、好ましくは20〜50℃で発泡する。しかし、混合物を耐圧密閉容器で発泡させることにより、最低沸点によって成分の沸点よりも高い温度で処理することも可能である。架橋性混合物は、自由流動性であり長期間安定している発泡体の形態で得られる。20℃の温度での発泡架橋製混合物の密度は、例えば0.01〜0.9g/cm3である。
プロセスの第2段階において、モノマーを重合して及び/又は塩基性ポリマーを架橋して、吸水性の塩基性ポリマーを形成する。重合では、例えばエチレン性不飽和二重結合を含む少なくとも2つの化合物が架橋剤として使用される。重合は、慣用のフリーラジカル形成開始剤の存在下で実施される。その結果、超吸収性物質である架橋されたポリマーが得られる。
・ ジ−又はポリエポキシド、例えばホスホン酸ジグリシジルエーテル、エチレングリコールジグリシジルエーテル又はポリアルキレングリコールのビスクロロヒドリンエーテルのようなジ−又はポリグリシジル化合物、
・ アルコキシシリル化合物、
・ アジリジン単位を含み、ポリエーテル又は置換炭化水素を基礎とするポリアジリジン化合物、例えばビス−N−アジリジノメタン、
・ ポリアミン又はポリアミドアミン及びそれらのエピクロロヒドリンとの反応生成物、
・ エチレングリコール、1,2−プロパンジオール、1,4−ブタンジオール、グリセロール、メチルトリグリコール、平均分子量Mwの200〜10000を有するポリエチレングリコール、ジ−及びポリグリセロール、ペンタエリスリトール、ソルビトールのようなポリオール、これらのポリオールのオキシエチレート及びカルボン酸とのそのエステル又は炭酸エチレン若しくは炭酸プロピレンのような炭酸のオキシエチレート、
・ 尿素、チオ尿素、グアニジン、ジシアンジアミド、2−オキサゾリジノン及びその誘導体、ビスオキサゾリン、ポリオキサゾリン、ジ−及びポリイソシアネートのような炭酸誘導体、
・ 例えばメチレンビス(N−メチロールメタクリルアミド)又はメラミン−ホルムアルデヒド樹脂のようなジ−及びポリ−N−メチロール化合物、
・ 2つ以上のブロックイソシアネート基を有する化合物、例えば2,2,3,6−テトラメチル−4−ピペリジノンでキャップされているトリメチルヘキサメチレンジイソシアネート。
錯化剤
本発明の一実施態様において、発泡体、好ましくは酸性基を有するモノマーを含む重合性混合物から得られた発泡体の安定性は、発泡体表面に錯体を形成することによって増加する。発泡体における錯体は、少なくとも1つの錯化剤による処理によって形成される。錯化剤は、錯化カチオンを含む作用物質である。これは、好ましくは二価又は多価カチオンの溶液を噴霧することによってもたらされ、この場合、カチオンは官能基、例えばポリマー発泡体の酸性基と反応して、錯体を形成することができる。二価又は多価カチオンの例は、公式には、そのアミン基が常に、非常に高いpHであっても、アンモニウム基又はMg2+、Ca2+、Al3+、Sc3+、Ti4+、Mn2+、Fe2+/3+、CO2+、Ni2+、Cu2+、Zn2+、Y3+、Zr4+、La3+、Ce4+、Hf4+及びAu3+のような金属カチオンに部分的にプロトン化している、部分的又は完全に加水分解したポリビニルアミド(「ポリビニルアミン」として知られている)のようなビニルアミンモノマーから、完全に又は部分的に形成されたポリマーである。好ましい金属カチオンは、Mg2+、Ca2+、Al3+、Ti4+、Zr4+及びLa3+であり、特に好ましい金属カチオンは、Al3+、Ti4+及びZr4+である。金属カチオンを単独で又は互いの混合物として使用することができる。アニオンは大きな制限を受けることはなく、記述された金属カチオンのうち、適切な金属塩は、使用される溶媒に十分な可溶性を有するもの全てである。特に適した金属カチオンは、弱錯化アニオン、例えば塩化物、硝酸塩及び硫酸塩、硫酸水素塩、炭酸塩、炭酸水素塩、硝酸塩、リン酸塩、リン酸水素塩、リン酸二水素塩、並びに酢酸塩及び乳酸塩のようなカルボン酸塩である。硫酸アルミニウムAl2(SO4)3の使用が特に好ましい。金属塩に使用される溶媒は、水、アルコール、DMF、DMSO及びこれらの成分の混合物であることができる。特に好ましいものは、水及び水/アルコール混合物、例えば水/メタノール、水/1,2−プロパンジオール及び水/1,3−プロパンジオールである。非常に好ましいものは、水である。
場合により、発泡体を少なくとも1つの膨張遅延剤で処理する。膨張遅延剤は、湿潤又は乾燥状態(発泡体中<10質量%の水)の超吸収性発泡体の表面に適用され、液体吸収の遅延をもたらす物質を意味すると理解され、幾つかの用途において有利でありうる。膨張遅延剤による超吸収性物質の処理は既知である。
場合により表面が後架橋された本発明のヒドロゲル発泡体を全ての目的に使用することができ、例えば、EP858478B1によって既知の架橋ポリアクリレートのような酸性基を含むポリマーを基礎とするヒドロゲル発泡体が使用される。本発明のヒドロゲル発泡体は、例えば、体液を吸収する衛生用品、創傷を覆う包帯材料、密封物質、包装材料、土壌改良剤、土壌代替品、脱水スラッジ、酸性の水性廃棄物の吸収、ラッカーの残量の廃棄のための水性ラッカーの増粘、水含有油若しくは炭化水素の脱水、又は換気系のフィルターの材料における使用に適している。
遠心分離保持能力([CRC」)
この方法において、超吸収性発泡体の保持能力を、超吸収性発泡体1gあたりの重力に対するティーバッグの液体のgによって測定した。CRCを測定するために、0.2000+/−0.0050gの試験する超吸収性発泡体を、60×85mmの大きさのティーバッグに導入し、続いて密閉した。残留水分は発泡体の吸水を低下させ、したがってCRCを低下させるため、理想的には、発泡体は乾燥、すなわち無水である。しかし、CRCは、典型的には少なくとも3g/gの値であり、多くの場合にそれよりも有意に高いので、発泡体の特定の含水量は、顕著な測定誤差をもたらさない。湿潤発泡体の重量に対して5質量%までの含水量は、通常はより高い含水量でも、問題なく許容される。測定されるCRC値は、必要であれば、発泡体の含水量により算術的に修正することもできる。
含水量は、EDANA(European Disposables and Nonwovens Association, Avenue Eugene Plasky 157, 1030 Brussels, Belgium; www.edana.org)から得られる推奨方法430.2−0により決定する。
実施例に使用される発泡体の製造
ビーカーの中で、磁気撹拌機を用いて、以下の成分を混合した:

- 乾燥発泡体の総重量に対して、少なくとも1質量%の無機粉状固体を含み、少なくとも1つの表面に図柄を有する、超吸収性発泡体。
- 乾燥発泡体の総重量に対して、少なくとも5質量%の無機固体を含む、請求項1に記載の発泡体。
