Abstract
【解決手段】 ケッチェンブラック(a1)と、ファーネスブラック、黒鉛及び導電性ウィスカーから選ばれる少なくとも1種の導電性粉末(a2)とからなる導電性フィラー(A)を顔料分散用樹脂(B)を用いて分散させてなる導電性フィラー分散ペースト、基体樹脂及び硬化剤を含んでなるカチオン電着塗料。

(イ) 基体樹脂と硬化剤の固形分合計100重量部あたり、ケッチェンブラック(a1 )を少なくとも2重量部含む導電性フィラー(A)を30〜100重量部含有し

(ロ) 導電性粉末(a2)/ケッチェンブラック(a1)の重量比が0.4〜20の範 囲内にあり、
(ハ) 顔料分散用樹脂(B)が、モノもしくはポリアルキレングリコールまたはそのモ ノエーテル誘導体で変性された(メタ)アクリル系単量体(b1)、含窒素ラジカ ル重合性不飽和単量体(b2)及びその他のラジカル重合性不飽和単量体(b3) を共重合させてなるアクリル樹脂系の顔料分散用樹脂である
ことを特徴とするカチオン電着塗料を提供するものである。
導電性フィラー(A)
本発明は、形成される電着塗膜に導電性を付与するための導電性フィラーとして、ケッチェンブラック(a1)と、ファーネスブラック、黒鉛及び導電性ウィスカーから選らばれる導電性粉末(a2)とを組み合わせて使用する。
ケッチェンブラック(a 1 )
ケッチェンブラック(a1)は、中空シェル状の構造を有するカーボンブラックであり、他のカーボンブラックより少ない量で樹脂に導電性を付与することができるという特性を有する。

ケッチェンブラック(a1)としては、例えば、ケッチェンブラックEC、ケッチェンブラックEC600JD、カーボンECP、カーボンECP600JD(以上、ライオン株式会社製、商品名)などの市販品を使用することができる。
導電性粉末(a 2 )
本発明においては、ファーネスブラック、黒鉛及び導電性ウィスカーから選ばれる少なくとも1種の導電性粉末(a2)が、上記のケッチェンブラック(a1)と組み合わせて使用される。かかる導電性粉末(a2)をケッチェンブラック(a1)と併用することにより、電着塗膜中に形成される導電経路がより緻密なものとなる。特に、本来少ない添加量で樹脂に導電性を付与することができるという特性をもつケッチェンブラック(a1)を上記のごとき導電性粉末(a2)と組み合わせることによって、電着塗料中のケッチェンブラック(a1)と導電性粉末(a2)の合計含有量が比較的少なくても、形成される塗膜の導電性を十分に確保することができ、そのため、塗装ラインにおいて長期間にわたり使用しても、フィルターの閉塞が発生するがことなく、塗膜の仕上り性や耐衝撃などに優れた塗装物品を得ることができる。
導電性フィラー分散ペーストの調製
以上に述べたケッチェンブラック(a1)と導電性粉末(a2)とからなる導電性フィラー(A)は、カチオン電着塗料に配合するに先立ち、予め、アクリル樹脂系顔料分散樹脂(B)を用いて分散させることによって、導電性フィラー分散ペーストが調製される。顔料分散樹脂として、さらにオニウム塩型の顔料分散用樹脂(C)を併用することもできる。
アクリル樹脂系顔料分散用樹脂(B):
アクリル樹脂系顔料分散用樹脂(B)は、モノもしくはポリアルキレングリコールまたはそのモノエーテル誘導体で変性された(メタ)アクリル系単量体(b1)(以下、「変性(メタ)アクリル系単量体(b1)」という)、含窒素ラジカル重合性不飽和単量体(b2)及びその他のラジカル重合性不飽和単量体(b3)を共重合させてなる顔料分散用樹脂である。
変性(メタ)アクリル系単量体(b 1 ):
モノもしくはポリアルキレングリコールまたはそのモノエーテル誘導体で変性された(メタ)アクリル系単量体(b1)には、(メタ)アクリル酸とモノもしくはポリアルキレングリコールまたはそのモノエーテル誘導体とのエステル化物が包含され、例えば、下記一般式(1)
で示されるものが挙げられる。
含窒素ラジカル重合性不飽和単量体(b 2 ):
含窒素ラジカル重合性不飽和単量体(b2)には、1分子中に1個もしくは複数個の塩基性窒素原子と1つのエチレン性不飽和結合を含有する単量体が包含され、代表的なものとしては、含窒素複素環を有する不飽和単量体(b2−1)及び(メタ)アクリル酸の含窒素誘導体(b2−2)が挙げられる。以下、これらの単量体についてさらに具体的に説明する。
(1)例えば、1−ビニル−2−ピロリドン、1−ビニル−3−ピロリドン等のビニルピロピドン類;
(2)例えば、2−ビニルピリジン、4−ビニルピリジン、5−メチル−2−ビニルピリジン、5−エチル−2−ビニルピリジン等のビニルピリジン類;
(3)例えば、1−ビニルイミダゾール、1−ビニル−2−メチルイミダゾール等のビニルイミダゾール類;
(4)例えば、2−ビニルキノリン等のビニルキノリン類;
(5)例えば、3−ビニルピペリジン、N−メチル−3−ビニルピペリジン等のビニルピペリジン類;
(6)例えば、式(2)
で示されるN−(メタ)アクリロイルモルホリンや式(3)
で示されるN−(メタ)アクリロイルピロリジンなど。
(メタ)アクリル酸の含窒素誘導体(b2−2)には、(メタ)アクリル酸エステルのエステル部分に置換もしくは未置換のアミノ基を含むもの及び(メタ)アクリル酸のアミドが包含され、特に、下記式(4)又は式(5)
で示されるアミノアルキル(メタ)アクリレート、(メタ)アクリルアミド及びそれらの誘導体が好ましい。ここで「低級」なる語は、この語が付された基の炭素原子数が6個以下、好ましくは4個以下であることを意味する。
その他のラジカル重合性不飽和単量体(b 3 ):
その他のラジカル重合性不飽和単量体(b3)としては、以上に述べた変性(メタ)アクリル系単量体(b1)及び/又は含窒素ラジカル重合性不飽和単量体(b2)と重合可能なものであれば特に制限はなく、例えば、アクリル酸、メタクリル酸、クロトン酸、イタコン酸、マレイン酸、無水マレイン酸、フマル酸、2−カルボキシエチル(メタ)アクリレート、2−カルボキシプロピル(メタ)アクリレート等のカルボキシル基含有ラジカル重合性不飽和単量体;例えば、アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、アクリル酸ブチル、アクリル酸ヘキシル、アクリル酸オクチル、アクリル酸ラウリル、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸プロピル、メタクリル酸イソプロピル、メタクリル酸ブチル、メタクリル酸ヘキシル、メタクリル酸オクチル等のアクリル酸又はメタクリル酸のC1〜C20アルキルエステル;グリシジル(メタ)アクリレート;アリル(メタ)アクリレート等のアクリル酸又はメタクリル酸のC2〜8アルケニルエステル;ヒドロキシエチル(メタ)アクリレート、ヒドロキシプロピル(メタ)アクリレート等のアクリル酸又はメタクリル酸のC2〜8ヒドロキシアルキルエステル;アリルオキシエチルアクリレート、アリルオキシメタクリレート等のアクリル酸又はメタクリル酸のC3〜18アルケニルオキシアルキルエステル;例えば、スチレン、α−メチルスチレン、ビニルトルエン、p−クロルスチレンなどのビニル芳香族化合物;例えば、ブタジエン、イソプレン、クロロプレン等のポリオレフィン系化合物;アクリロニトリル、メタクリロニトリル、メチルイソプロペニルケトンなどが挙げられる。これらのその他のラジカル重合性不飽和単量体(b3)はそれぞれ単独で又は2種もしくはそれ以上組合わせて使用することができる。
カチオン電着塗料の調製
本発明のカチオン電着塗料は、通常の電着塗料の調製法と同様にして、例えば、基体樹脂及び硬化剤を含んでなる電着塗料用エマルションに、前述の如くして調製される導電性フィラー分散ペーストを添加し、均一に混合することにより調製することができる。
基体樹脂:
本発明のカチオン電着塗料における基体樹脂としては、カチオン電着塗料の基体樹脂として通常使用されているものが同様に使用可能であり、具体的には、例えば、分子中にアミノ基、アンモニウム塩基、スルホニウム塩基、ホスホニウム塩基などのカチオン化可能な基を有する樹脂(以下、カチオン性樹脂という)が挙げられ、樹脂種としては、例えば、エポキシ樹脂系、アクリル樹脂系、ポリブタジエン樹脂系、アルキド樹脂系、ポリエステル樹脂系などのいずれの樹脂であってもよい。特に、ポリエポキシド化合物にアミノ基含有化合物を付加反応させて得られるアミン付加エポキシ樹脂が好適である。
硬化剤
本発明のカチオン電着塗料において使用される硬化剤としては、防食性や硬化性などの観点から、ポリイソシアネート化合物とブロック剤とのほぼ化学理論量での付加反応生成物であるブロック化ポリイソシアネート化合物が好適である。
エチレングリコールモノブチルエーテル200部を反応容器に入れ、加熱して120℃にした。次に、以下に示す成分割合の混合物(I)及び混合物(II)を、反応温度を120℃に保ち且つ反応溶液をかきまぜながら、反応容器中に別々に約2時間かけて滴下した。反応は窒素注入下で行った。

エピコート828EL(ジャパンエポキシレジン株式会社製、商品名、エポキシ樹脂)1010部に、ビスフェノールA 390部、ポリカプロラクトンジオール(数平均分子量約1200)240部及びジメチルベンジルアミン0.2部を加え、130℃でエポキシ当量が約1090になるまで反応させた。
撹拌機、温度計、滴下ロート及び還流冷却器を取り付けたフラスコに、エチレングリコールモノブチルエーテル398部、EHPE−3150(ダイセル化学株式会社製、商品名、エポキシ当量180の脂環型エポキシ樹脂)900部、ジエタノールアミン315部、アミン化合物(注3)371部及びエポキシアミン生成物(注4)1651部を仕込み、混合撹拌しながら徐々に加熱し、150℃で反応させ、エポキシ当量が0になったことを確認し、次いでエチレングリコールモノブチルエーテルを加えて固形分を調整し、アミン価96.5mgKOH/g及び固形分60%の酸中和型エポキシ樹脂系の顔料分散用樹脂No.4を得た。
温度計、攪拌機、還流冷却器及び水分離器を取り付けた反応容器に、ステアリン酸285部、ヒドロキシルエチルアミノエチルアミン104部及びトルエン80部を仕込み、混合撹拌しながら徐々に加熱し、必要に応じてトルエンを除去し温度を上げながら反応水18部を分離除去した後、残存するトルエンを減圧除去することにより得られるアミン価150及び凝固点76℃のアミン化合物。
撹拌機、温度計、滴下ロート及び還流冷却器を取付けたフラスコに、ジエタノールアミン105部、エポキシ当量190のビスフェノールAジグリシジルエーテル760部、ビスフェノールA 456部及びエチレングリコールモノブチルエーテル330部を添加し、150℃でエポキシ基残量が0になるまで反応させることにより得られる固形分80%のエポキシアミン生成物。
固形分60%の顔料分散用樹脂No.1 16.7部(固形分10部)、ケッチェンブラックEC(注5)4部、バルカンXC−72(注7)60部及び脱イオン水130.7部をボールミルに仕込んで20時間分散し、固形分35%の導電性フィラー分散ぺーストNo.1を得た。
製造例4と同様にして、下記表1(実施例用)及び表2(比較例用)に示す配合で導電性フィラー分散ペーストNo.2〜No.24を得た。

温度計、還流冷却器及び攪拌機を備えた内容積2リットルのセパラブルフラスコに、50%ホルマリン240部、フェノール55部、98%工業用硫酸101部及びメタキシレン212部を仕込み、84〜88℃で4時間反応させる。反応終了後、静置して樹脂相と硫酸水相とを分離した後、樹脂相を3回水洗し、20〜30mmHg/120〜130℃の条件で20分間未反応メタキシレンをストリッピングして、粘度1050センチポイズ(25℃)のフェノール変性のキシレンホルムアルデヒド樹脂240部を得た。
反応容器中にコスモネートM−200(三井化学社製、商品名、クルードMDI)270部及びメチルイソブチルケトン25部を加え70℃に昇温した。その中に2,2−ジメチロールブタン酸15部を徐々に添加し、ついでエチレングリコールモノブチルエーテル118部を滴下して加え、70℃で1時間反応させた後、60℃に冷却し、プロピレングリコール152部を添加した。
製造例28で得た基体樹脂93.8部(固形分75部)、製造例29で得たブロック化ポリイソシアネート硬化剤27.8部(固形分25部)及び10%ぎ酸15部を混合し均一に撹拌した後、脱イオン水157.4部を強く撹拌しながら約15分かけて滴下し、固形分34%のカチオン電着塗料用のエマルションNo.1を得た。基体樹脂の水酸基と硬化剤のイソシアネート基との当量比(OH/NCO)=1/0.57であった。
製造例28で得た基体樹脂75部(固形分60部)、製造例29で得たブロック化ポリイソシアネート硬化剤44.4部(固形分40部)、ジオクチル錫ジベンゾエート2.5部(固形分1部)及び10%ぎ酸15部を混合し均一に撹拌した後、脱イオン水160部を強く撹拌しながら約15分かけて滴下し、固形分34%のカチオン電着塗料用のエマルションNo.2を得た。基体樹脂の水酸基と硬化剤のイソシアネート基との当量比(OH/NCO)=1/1.13であった。
製造例30で得たエマルションNo.1を294部(固形分100部)に、製造例4で得た導電性フィラー分散ペーストNo.1を211.4部(固形分74部)及び脱イオン水364.6部を加えて、固形分20%のカチオン電着塗料No.1を得た。
実施例1と同様にして、下記表3に示す配合でカチオン電着塗料No.2〜No.15を得た。
製造例30で得たエマルションNo.1 294部(固形分100部)に、製造例17で得た導電性フィラー分散ペーストNo.14 211.4部(固形分74部)及び脱イオン水364.6部を加えて、固形分20%のカチオン電着塗料No.16を得た。
比較例1と同様にして、下記表4に示す配合でカチオン電着塗料No.17〜No.28を得た。
実施例1〜15及び比較例1〜13で得た各カチオン電着塗料中に、0.8×150×70mmのステンレス鋼板(SUS304)を浸漬し、それをカソードとして印加電圧50Vにて通電時間を調整して硬化膜厚20μmの電着塗膜を形成せしめ、水洗後、170℃−30分の焼付けを行なって試験塗板を得た。試験塗料及び試験塗板の性能試験の結果を下記表5及び表6に示す。
○:残渣量が10mg/L未満、
△:残渣量が11〜15mg/L、
×:残渣量が15mg/Lを越える。
◎:問題なく良好、
○:塗膜にツヤびけがやや見られるが、製品としては問題なし、
△:塗膜のブツ、肌荒れがみられる、
×:塗膜のブツ、肌荒れが著しい。
◎:錆、フクレの最大幅がカット部より2mm未満(片側)、
○:錆、フクレの最大幅がカット部より2mm以上でかつ3mm未満(片側 )、
△:錆、フクレの最大幅がカット部より3mm以上でかつ4mm未満(片側 )、
×:錆、フクレの最大幅がカット部より4mm(片側)を越える。
◎:異常なし、剥離面積0%、
○:剥離面積1〜10%、
△:剥離面積11〜50%、
×:剥離面積51〜100%。
Claims (5)
- ケッチェンブラック(a1)と、ファーネスブラック、黒鉛及び導電性ウィスカーから選ばれる少なくとも1種の導電性粉末(a2)とからなる導電性フィラー(A)を顔料分散用樹脂(B)を用いて分散させてなる導電性フィラー分散ペースト、基体樹脂及び硬化剤を含んでなるカチオン電着塗料であって、
(イ) 基体樹脂と硬化剤の固形分合計100重量部あたり、ケッチェンブラック(a1 )を少なくとも2重量部含む導電性フィラー(A)を30〜100重量部含有し
、
(ロ) 導電性粉末(a2)/ケッチェンブラック(a1)の重量比が0.4〜20の範 囲内にあり、
(ハ) 顔料分散用樹脂(B)が、モノもしくはポリアルキレングリコールまたはそのモ ノエーテル誘導体で変性された(メタ)アクリル系単量体(b1)、含窒素ラジカ ル重合性不飽和単量体(b2)及びその他のラジカル重合性不飽和単量体(b3) を共重合させてなるアクリル樹脂系の顔料分散用樹脂である
ことを特徴とするカチオン電着塗料。 - 顔料分散用樹脂として、オニウム塩型の顔料分散用樹脂(C)をさらに含有する請求項1に記載のカチオン電着塗料。
- 形成塗膜の抵抗値が50Ω以下である請求項1又は2に記載のカチオン電着塗料。
- 被塗物に請求項1〜3のいずれか1項に記載のカチオン電着塗料を電着塗装することを特徴とする導電性塗膜の形成方法。
- 被塗物が固体電解質型燃料電池の金属セパレーターである請求項4に記載の方法。
