发明领域
本发明涉及具有较高尺寸稳定性和整体性的新型地毯结构,特别是适用于美国专利US4,822,658所披露的具有钩、环安装系统的地毯结构。
发明背景
大部分地毯都存在某种形式的尺寸稳定性问题,这些问题因温度和温度变化而起,在某些场合还因缺乏大交通量和重压迫等的整体性而起。当用尼龙作为所述主绒层时上述问题尤其突出,因为尼龙吸湿并膨胀至高达其重量的6%。不过,在其它很多方面尼龙是用于制造地毯的优选材料,因为其具有耐用性和成本优势。
一般将尼龙用于制作地毯的绒毛,并将其簇绒到聚丙烯主背层里,主要通过涂于该背层内面的胶乳粘合剂将其粘合在背层上。
由于自身固定到主背层的尼龙绒面是有弹性的,而且比较稳定,能防止因环境中湿度或温度的变化而发生的弯曲或起皱。然而,该中间产品不具备稳定性,整块或簇绒结合成地毯。它仅仅是一块织物。一般,通过采用胶乳粘合剂将露出主背层下面的簇绒束与背层粘接在一起而赋予该主背层整体性,同时增加主背层重量、稳定性和耐用性。然而,一旦这么做,就会因为主绒面中的纤维生长而出现问题,这是因为环境中相对湿度和温度的变化而引起的,这会使整个地毯上的应力加强。由此导致起皱、弯曲和脱层,而且在交通量大的部位会降低地毯的整体性。

发明概述
一方面,本发明部分基于这样的认识:加大主背层内面粘合剂的重量和密度,而不是减轻地毯的环境稳定性问题;还基于这样的认识:可以视需要增加柔性的尺寸稳定的轻质次级层来作为背层,以赋予所述主层需要的稳定性。
本发明提供了一种地毯结构及具有突出尺寸稳定性和整体性的背层,其特别适用于自由浮动系统的安装。
本发明的一方面提供了一种具有选择的尺寸稳定性的地毯,包括:

本发明包括一种用于生产具有一个上层绒毛部分和下层背层的地毯的方法,该方法包括:
生产所述上层绒毛部分,其具有绒毛通过的层,并且绒毛固定于该层;
确定受潮时该上层部分的膨胀力;
将一个背层的第一面固定在上层部分的内面,该背层在其第二面上的具有与匹配钩连接的环;其中,对背层是可进行选择的,以使其足够坚固,以满足或超过组装的地毯中上层绒毛层的所确定的膨胀力,以便该地毯在作为自由浮动安装的部分安装时,能够明显防止因吸湿而膨胀和弯曲。

发明详述
一方面,本发明地毯的上层组成部分包括一种粘合剂,它被涂在主背层的内面,以便将刺入的簇固定在背层上。对粘合剂进行选择,以使其能适应簇纤维的膨大或膨胀。在成品地毯上,在其上部增加一个下部背层,该背层的强度足够大,使该地毯具有安装和使用所需的整体性。
在优选实施方案中,所述上层组成部分的粘合剂可以是夹带有空气的粘合剂,以适应纤维膨胀,或者该粘合剂中含有一种常用的胶乳及用量比常规用量少的填料。在后一种情况下,所述胶乳比常用于地毯主背层背面的胶乳组合物有粘性,但不如它坚固。通常的情况是,粘合剂适应纤维膨胀的能力越大,对设计的下部背层的环境稳定性要求越低。
所述地毯的尺寸稳定性是这样获得的:一方面,使第一地毯部分(为纤维绒毛层、主层和用于主层下面的簇束的粘合剂)的预计的膨胀和收缩与第二地毯部分(优选由足够多层的无纺纺成网状聚酯组成)的稳定性配合力相匹配。通过以下措施产生预定的稳定性:所用诸层的数量和类型、各层所用材料、纺成层或无纺层的应用、热粘合、点粘合或非点粘合、粘合剂量和簇束的包裹程度。如果所用粘合剂量较少,而且在簇束周围形成间隙,则所设计的背层的环境稳定性一般也较低。
如图1所示,优选提供一层纺成网状聚酯1。根据该层所要求的稳定性是可以对该层进行热粘合(例如,点粘合)或不粘合。优选通过Malimo法将环3刺入所述层中,环3优选由聚酯长丝制成。通过涂敷相容性粘合剂5将环固定在所述层上,粘合剂5优选渗入纺成网状基质层足够的深度,以便将环状纤维包裹在所述层中,但不会渗入环中以致明显损害其与用于按US4,822,658所述进行安装的相应钩啮合的能力。
如图2所示,所述背层包括一个第一纺成网状层1、环3和粘合剂或涂层5。还可将另一个优选为纺成网状聚酯7的层粘性接合于所述第一层,以加强地毯背层的尺寸稳定性。在图2所示实施方案中,层1是较轻的无纺成网状材料,易于将环3层刺入该材料中。针刺会削弱该层,最后再增加一个层7以加强尺寸稳定性。在加上层7后将胶粘剂或粘合剂以直线形式涂在背层反面。所述粘合剂被用于将环固定在层1中,也使有关层固定在一起。层7比层1重,而且足够牢固,以使整个地毯复合体具有安装和使用所需的整体性。另外,如图3所示,根据需要可以增加其它层,其中,增加第二个粘合剂涂层或粘合剂9和第三层优选的纺成网状聚酯11。
合适的纺成网状材料为US4,093,763和US4,172,166中所披露的类型,或由荷兰Akzo Nobel公司以COLBAG为商标或北卡罗来那州Durherm的Freudenberg Spunwed公司以LUTRADUR为商标出售的材料。
如果需要的话,在加入胶粘剂或粒合剂层5,9之前可以先对纺成网状层进行预涂,以限制胶粘剂或粘合剂渗入该纺成网状层。对于层5而言,这种措施特别有益,以防胶粘剂大量流入环3中。
如图4所示,还可将一层聚亚胺酯泡沫13作为本发明地毯结构的一部分。这样做可同时起到提供缓冲作用并增加地毯体积的目的。在这种场合下,粘合剂21被涂在主背层的背面,并依次加上纺成网状层41,以将其直接粘合上去。可以通过机械发泡将泡沫层13直接依次加上去,或通过化学吹塑。将在其下面有锁定环45的经编层43依次加在泡沫上。另外,可以分别制造泡沫(可以是板式泡沫)和经编复合体,并用粘合剂固定泡沫和纺成纤维层。
图5中示出了一种地毯,该地毯可以用本发明方法制成。可以理解,可将图1-4所示的任一种背层用于本发明的地毯结构中,只要在温度和湿度的循环条件下,图5中所示第一地毯部分A的预定膨胀和收缩量至少等于或大于对图5中所示第二地毯部分“B”的膨胀和收缩的阻力即可。
如图5所示,第一地毯部分由聚丙烯背层15和尼龙绒毛17组成,该毛绒通常以连续股的形式通过该背层。
这种簇绒方式将簇束19留在主层15下面。簇束19的膨胀和收缩能力对于第一地毯部分A在温度和湿度改变条件下发生弯曲的倾向起着重要作用。为了获得某种程度的簇粘合,需要某种形式的粘合剂,即:使其处于这样的状态:其中尼龙簇束17不易从背层15中拉出来。因此,通常以最低必需量的粘合剂21包裹簇束19,该粘合剂通常为聚亚氨酯。聚亚胺酯的量应当减少到最小,最好使层21不延伸超出簇束的上部23。可以在使用粘合剂后、在粘合剂定型之前用医用刀片部分实现上述目的。医用刀片沿由簇束上部形成的表面刮过并深入凹部25一定程度,以减少第一地毯部分A上的粘合剂21的量。如果可能,可以在诸如部分25处留下某些间隙或空间。
第二地毯部分B有一个优选由纺成网状聚酯组成的背层。当地毯用美国专利US4,822,658所披露的系统安装时,背层具有刺入的长丝或环31。所述环通常由涂在背层29的、与暴露的环31相反的背面的粘合剂或胶粘剂33固定在背层29上,可以用粘合剂33将第二个纺成网状层35加在层29上并与其连接,或者在粘合剂33固化后加上另一种粘合剂或胶粘剂(未示出)。整个第二地毯部分B通常由轻胶粘剂或粘合剂涂层37接合于第一地毯部分A上。这种粘合剂的用量保持量少,以保持在簇束周围有某些间隙或空间。
根据用于将绒毛簇生到地毯主层里的方法和地毯类型,可将大量尼龙长丝定位于背层下面。保留于地毯背层下面的长丝量在很大程度上取决于在生产地毯时所采用的缝法类型。采用直缝法时有10~15%保持在地毯下面,而采用立体缝法时保持在下面的长丝量可高达50%或更高。在任何情况下,无论是通过理论膨胀进行计算或通过实际测试,均可以测定第一地毯部分A在温度和湿度条件下的膨胀和收缩程度。优选方案是在较温暖的条件下润湿第一地毯部分,并使地毯膨胀至其最大宽度。然后固定该片地毯的边缘,并测定收缩力。
当该力为已知的时,第二地毯部分或次背层所需的克服该力的稳定性也可是已知的了。通常简单的牵拉试验,将该部分沿任意方向张紧并施加牵拉力,即可测定第二地毯部分的稳定性。
根据需要可将地毯背层与纺成或无纺材料进行叠放,优选为热粘合、点粘合或非点粘合纺成网状材料,更优选为聚酯。该材料是弹性的、轻质的、非刚性的,但其能阻止所述层的平面运动。也可以放入一层泡沫板或机械发泡的泡沫。
如图4所示,还可将一层聚亚胺酯泡沫13用作本发明地毯结构的一部分。这样做可同时起到提供缓冲作用并增加地毯质量的目的。在这种场合下,粘合剂21被涂在主背层的背面,并依次加上纺成网状层41,以将其直接粘合上去。可以通过机械发泡将泡沫层13直接依次加上去,或通过化学吹塑。将在其下面有锁定环45的经编层43依次加在泡沫上。另外,可以分别制造泡沫(可以是板式泡沫)和经编复合体,并用粘合剂固定泡沫和纺成网状层。

Claims (45)
1.一种具有选择的尺寸稳定性的地毯,包括:
(ⅰ)一个第一地毯部分,该部分包括一个主层,由绒毛大体上覆盖该层的第一面,将该毛绒簇绒通过主层,使簇束留在该主层的第二面,以及包裹簇束的粘合剂,其中该粘合剂在簇束里面和周围含有间隙,使簇束能够膨胀和收缩;
(ⅱ)一个与所述第一地毯部分成层状关系的第二部分,该第二地毯部分由一层或几层构成,使其所具有的预定抗膨胀和收缩力,至少等于或大于在温度和湿度以及地毯绒面的通过交通载荷的循环条件下的第一地毯部分的膨胀和收缩力。
2.如权利要求1的地毯,其中,所述第二地毯部分由下列一层或几层构成:
(a)一个纺织层
(b)一个无纺层
(c)一个泡沫层以及一种化学上相容于并置于各层之间的粘合剂,以便将各层粘合在一起。
3.如权利要求2的地毯,其中,第二地毯部分由所述无纺网状层制成,所述无纺层是纺成网。
4.如权利要求3的地毯,其中,所述纺成网状层是热粘合的。
5.如权利要求3的地毯,其中,所述纺成网状层是点粘合的。
6.如权利要求1的地毯,其中,所述粘合剂形成一个不明显深于该簇束顶部的层。
7.如权利要求1的地毯,其中,具有大体上覆盖底层下面的被刺入底层的环。
8.如权利要求7的地毯,其中,通过粘合底层和其上层的粘合剂将所述环固定在该底层上。
9.一种通过钩将其安装在地面上的地毯,所述钩匹配于并所连接于地毯背面的环,该地毯包括:
一个由绒毛大体上覆盖其第一面的主层,所述绒毛簇绒通过所述主层,使簇束留在主层的第二面;
一种包裹所述簇束并将绒毛和层固定在一起的第一粘合剂,该粘合剂在簇束里面和周围含有间隙,使簇束可以膨胀和收缩;以及
一个背层,具有固定于主层的第二面上的第一面和上面有所述环的第二面,该环被固定在背层里。
10.一种通过钩将其安装在地面上的地毯,所述钩匹配于并可连接于该地毯背面的环,该地毯包括:
一个主层,由绒毛大体上覆盖其第一面,所述绒毛簇绒通过主层,使簇束留在主层的第二面;
一种包裹所述簇束将毛绒和层固定在一起的第一粘合剂,该粘合剂具有足够的延展性,允许被包裹的簇束膨胀,以防该地毯有实质性的膨胀;和
一个背层,具有固定于主层的第二面上的第一面和上面有所述环的第二面,该环被固定在背层里。
11.如权利要求9的地毯,其中,所述背层包括一个纺成网状基质,具有刺入并通过该基质的环,以及用于将环固定在背层里的粘合剂。
12.如权利要求10的地毯,其中,所述背层包括一个纺成网状基质,该基质具有刺入并通过该基质的环,以及用于将环固定在背层里的粘合剂。
13.如权利要求11的地毯,其中,将一种涂覆层涂在该基质上,以减少粘合剂渗入该基质中。
14.如权利要求9的地毯,其中,所述背层包括一个第一纺成网状基质,该基质具有刺入并通过该基质的环,以及用于将环固定在背层里的第二粘合剂。
15.如权利要求10的地毯,其中,所述背层包括一个第一纺成网状基质,该基质具有刺入并通过该基质的环,以及用于将环固定在背层里的第二粘合剂。
16.如权利要求14的地毯,其中,将一种涂覆层涂在基质上,以减少第二种粘合剂渗入该基质中。
17.如权利要求14的地毯,其中,所述背层包括一个第二纺成网状基质,其位于第一纺成网状基质与主层之间。
18.如权利要求17的地毯,其中,由第二粘合剂将第一纺成网状基质固定在第二纺成网状基质上。
19.如权利要求18的地毯,其中,所述第一纺成网状基质较轻,而第二纺成网状基质较重。
20.如权利要求9的地毯,其中,所述背层包括一个位于主层与环中间的泡沫层。
21.如权利要求20的地毯,其中,所述背层包括一个位于主层与泡沫层之间的纺成网状基质。
22.如权利要求21的地毯,其中,由所述粘合剂将纺成网状基质固定在主层上。
23.如权利要求21的地毯,其中,所述泡沫层是板式泡沫。
24.如权利要求21的地毯,其中,所述泡沫层是机械发泡的泡沫。
25.如权利要求24的地毯,其中,所述泡沫层被直接粘接于所述粘合剂上。
26.如权利要求11的地毯,其中,所述基质是点粘合的。
27.如权利要求11的地毯,其中,所述基质是无纺的。
28.如权利要求11的地毯,其中,所述基质是热粘合聚酯。
29.如权利要求9的地毯,其中,所述绒毛是尼龙。
30.如权利要求9的地毯,其中,所述第一层是聚丙烯。
31.如权利要求14的地毯,其中,所述第二粘合剂选自胶乳,乙烯醋酸乙烯酯和氨基甲酸乙酯。
32.如权利要求9的地毯,其中,所述粘合剂包括一种耐火化合物。
33.如权利要求11的地毯,其中,通过Malimo法将所述环刺入所述基质中。
34.如权利要求12所述的地毯,其中,在基质上涂覆一种涂覆层,一减少粘合剂深入基质中的量。
35.如权利要求15所述的地毯,其中,在基质上涂覆一种涂覆层,一减少粘合剂深入基质中的量。
36.如权利要求15所述的地毯,其中,所述背层包括一位于第一纺成网状基质和主层之间的第二纺成网状基质。
37.如权利要求10所述的地毯,其中,所述背层包括一位于主层和环之间的泡沫层。
38.如权利要求12所述的地毯,其中,所述基质是点粘合的。
39.如权利要求12所述的地毯,其中,所述基质是无纺的。
40.如权利要求12所述的地毯,其中,所述基质是热粘合聚酯。
41.如权利要求10所述的地毯,其中,所述绒毛是尼龙。
42.如权利要求10所述的地毯,其中,所述第一层是聚丙烯。
43.如权利要求15所述的地毯,其中,所述第二粘合剂选自胶乳,乙烯醋酸乙烯酯和氨基甲酸乙酯。
44.如权利要求10所述的地毯,其中,所述粘合剂包括一种耐火化合物。
45.如权利要求12所述的地毯,其中,通过Malimo法将所述环刺入所述基质中。
