Description

미네랄 섬유계 천장 타일
본 발명은 미네랄 섬유계 방음 천장 타일에 관한 것이다.
본 출원은 2016년 1월 14일에 출원된 출원 번호 14/995,213의 부분 계속 출원이다.
용어 미네랄 섬유(mineral fiber) 및 미네랄 울(mineral wool)은 본원에서 혼용하여 사용된다. 달천정(suspended ceiling)에 널리 사용되는 방음 타일은 이의 소리 흡수 및 소리 전달 특성으로 평가된다. 업계에서, 소리 흡수는 소음 감소 계수(noise reduction coefficient, NRC)로 측정되고, 이는 허용 가능한 음향 특성을 갖는 것으로 인정받기 위해 0.55를 초과해야 한다. 고성능 타일은 일반적으로 NRC 등급이 대략 0.85 이상이다. 소리 전달은 천장 감쇠 등급(ceiling attenuation class, CAC)으로 측정되고, 허용 가능한 값은 23 이상이다.
일반적인 유형의 천장 타일은 잘 알려진 물 펠트(water felted) 공정 또는 습식 배치(wet laid) 공정으로 주로 미네랄 울로 만들어진 베이스 매트(basemat) 또는 코어(core)를 갖는다. 미네랄 울, 결합제 및 기타 소량의 다른 고형물이 희석된 물 슬러리에 혼합되고 움직이는 유공성(foraminous) 스크린 상에 침착된다. 혼합 공정 동안, 상기 미네랄 울 섬유는 뭉쳐지고, 매트 형성 스크린 상에 침착될 때 그 특성을 크게 유지시키는 결절을 형성하는 경향이 있다. 물은 중력과 진공으로 스크린 상의 고형물로부터 분리되고, 이어서 고형물은 열 및 공기 건조되어 단단한 베이스 매트를 형성한다.

통상적인 미네랄 울 기반의 습식 배치된 베이스 매트는 약 14 내지 약 16.5 파운드/입방 피트의 밀도 범위에 있다. 상기 밀도 범위의 하측은, 적어도 부분적으로, 특히 베이스 매트가 적당히 낮은 캘리퍼 제품에 사용될 때, 생산 공정을 거치면서 그 완전성을 유지하기에 충분히 낮은 밀도와 습윤 강도를 갖는 매트를 형성하는 것이 어렵다는 제한이 있었다. 본 출원에서 전형적으로 사용되는 미네랄 섬유는 3.5 내지 4.1 미크론의 평균 섬유 직경을 갖는다.
본 발명은 소음 흡수 및 소음 전달 모두에서 비교적 높은 음향 특성을 달성하는 미네랄 섬유 천장 타일을 포함한다. 본 발명의 구조물은 본 출원에서 전통적으로 사용된 미네랄 섬유 직경과 비교하여 비교적 큰 평균 직경의 미네랄 울 섬유로 제조된 저밀도의 습식 배치된 베이스 매트를 특징으로 한다. 상대적으로 큰 섬유 직경은 물 펠트 공정 또는 습식 배치 공정의 그물(wire) 스크린 상에 침착되고 형성될 때 베이스 매트의 로프트(loft) 또는 자유 부피의 증가를 제공하는 것으로 밝혀졌다. 증가된 로프트는 비교적 낮은 밀도 및 공기 유동 저항을 갖는 베이스 매트의 개발을 허용한다. 그 결과 캘리퍼가 낮을 때, 즉 비교적 얇은 마감 타일에서도 높은 소음 감소 계수(NRC)의 잠재성을 갖는다.
개시된 베이스 매트가 있고 백코트(backcoat)가 없는 천장 타일은 유용한 값의 천장 감쇠 등급(CAC)을 나타낸다. 더욱이, 개시된 천장 타일 구조물은 점토-기반의 백 코트의 적용에 의한 NRC의 제한된 손실만으로도 증가된 CAC 성능을 위해 용이하고 저렴하게 조절될 수 있다.

도 1은 본 발명에 따라 구성된 고성능 음향 천장 타일(10)을 도시한다. 도시된 타일은 정사각형이며, 공칭적으로 주요 면에서 2 피트 x 2 피트 값을 갖는다. 2 피트 x 4 피트와 같은 다른 통상적인 면 크기가 고려된다. 당업자는 본 명세서에서 언급된 치수가 산업계 기준에 따라 동등한 치수로 변경될 수 있음을 이해할 것이다.
타일(10)은 타일이 설치될 때 공간을 향하여 베이스 매트의 측면 상에 부직포 베일 또는 스크림(12)으로 덮인 베이스 매트 또는 코어(11)를 포함한다. 상기 베일(12)은 방의 한 면에 페인트칠 될 수 있으며, 베이스 매트의 뒷면에는 선택적인 백 코팅이 제공될 수 있다.
상기 베이스 매트(11)는 주로 미네랄 섬유 및 결합제로 구성된 물 기반의 희석된 슬러리로 형성된다. 예로서, 상기 베이스 매트 고형물 구성 성분(중량% 기준)은 대략 하기 물질과 같을 수 있다:
일반 물질 함량을 포함하여 85 내지 95%, 바람직하게는 약 91.8%의 미네랄 울;
0 내지 3%, 바람직하게는 약 1.5%의 석고;
5 내지 10%, 바람직하게는 6.7%의 결합제(들), 예를 들어 3.8% 라텍스, 2.9% 전분.
살생물제 또는 난연제와 같은 기타 물질 소량이 포함될 수 있다. 전체적으로, 상기 고형물은 물을 포함하는 나머지 중량과 함께 4.2 내지 4.5%의 슬러리 중량으로 나타낼 수 있다.
전술한 바에 따르면, 베이스 매트는 주로 미네랄 섬유이고, 미네랄 섬유 및 결합제는 바람직하게는 고형물의 90%를 초과하고, 결합제는 바람직하게는 미네랄 울의 중량의 약 1/11 내지 1/15 사이이다.
상기 매트는 업계에서 잘 알려진 통상의 습식 배치 공정 또는 물 펠트 공정으로 형성된다. 베이스 매트 구성 성분은 희석된 물 슬러리에서 철저히 혼합되며, 이 슬러리는 조절된 높이의 층에서 움직이는 유공성 스크린 상에 침착된다. 물은 중력과 진공에 의해 스크린을 통해 고형물로부터 배출된다. 여전히 습기가 남아있는 베이스 매트는 또 다른 상부 스크린 및/또는 롤러로 원하는 두께로 스크린 상에 약간 가압되고 이어서 오븐에서 건조된다. 결합제는 경질 다공성 덩어리에 미네랄 섬유를 함께 고정시키는 역할을 한다.
베이스 매트의 한 면은, 통상적으로 부직포 섬유 유리 베일이 베이스 매트에 접착되는 것을 용이하게 하기 위해 평평하다. 적합한 베일의 예는 오웬스 코닝 베일(Owens Corning Veil) 네덜란드 B.V.에서 제조된 CH52 제품이며 하기와 같이 설명된다:

적절한 접착제는 베일 또는 베이스 매트의 공기 흐름 특성을 크게 변경시키지 않고 베일을 베이스 매트에 부착시키는데 사용된다. 접착제는, 3.6 내지 3.9 g/ft2의 비율로 도포되는, 헨켈(HenkleTM)에 의해 시판되는 아쿠언스(AquenceTM) PL114A와 같은 상업적으로 입수가능한 물 기반 제품일 수 있다. 베일의 외부 표면은 전형적으로 예를 들어 11.2g/ft2의 고형물 코팅(주로 TiO2)을 사용하여 다공성 또는 비 차단 광 반사 코팅 또는 페인트로 커버되어 0.87의 원하는 광 반사율(LR)을 달성하거나, 또는 90의 LR을 위해, 약 15g/ft2의 고형물 코팅을 사용한다. 베일의 주요 기능은 광 반사 코팅을 위해 비교적 균일하고 평평한 표면을 제공하기 위한 심미적인 것이다. LR 코팅 및 베일은 베이스 매트의 음향 특성에 큰 영향을 미치지 않는다. 또한, 베일은 타일이 천장 격자에 설치되고 그 둘레에서 지지될 때 타일이 처지는 것을 저항하는 역할을 한다.
본 발명의 한 양태에 따르면, 공칭 1/2 인치 및 5/8 인치의 캘리퍼 타일과 같은 저 캘리퍼 음향 천장 타일 구조물은 바람직하게는 약 10.0 내지 약 14.5파운드/입방 피트, 더욱 바람직하게는 약 11.4 내지 약 14.2 파운드/입방 피트의 밀도를 갖는 습윤 펠트 미네랄 섬유 기반의 베이스 매트로부터 제조된다.
저 캘리퍼 제품에서 이러한 비교적 낮은 밀도를 얻기 위해, 종래의 미네랄 울 제형을 변형시키고, 외관상 직관과 반대로, 통상적으로 사용된 것으로부터 섬유 직경을 증가시키기 위해 수정하는 것이 바람직하다는 것이 밝혀졌다. 전술한 바와 같이, 전형적이고 통상적인 평균 미네랄 울 평균 직경은 전형적으로 3.5 내지 4.1 미크론이다. 본 발명은 6 미크론의 목표를 갖고 제조된 랜덤 길이에서 4.5 내지 8.3 미크론의 평균 미네랄 울 섬유 직경을 고려한다.
전형적인 선행 기술의 미네랄 울 제형은 슬래그 94 중량% 및 화강암 암석 6 중량%이다. 본 발명에서 사용된 중량%를 기준으로 한 신규한 슬래그/천연 암석은 슬래그 83%에서 "높은 화강암" 울을 17% 포함하고, 슬래그 80%에서 20%의 현무암을 포함한다. 잠재적인 다른 제형은 60% 슬래그, 40% 현무암 암석의 현무암 울을 포함한다. 전술한 중량% 비율은, 예를 들어 화강암 또는 현무암을 10% 증가시키거나 감소시키고 슬래그를 동일한 퍼센트만큼 감소시키거나 증가시킴으로써 변화될 수 있다. 현무암을 포함하는 미네랄 섬유 조성물은 화강암/슬래그 조성물보다 큰 탄성 또는 회복력을 갖고, 현재 바람직하다.
본원에 사용된 용어 "슬래그"는 국립 슬래그 협회(National Slag Association)(미국)에 의해 일반적으로 보고된 주요 화학 성분을 갖는 철 고로 슬래그이다.

Claims (15)

  1. 미네랄 섬유 및 전분 및/또는 라텍스의 결합제로 주로 제조된 음향 타일에 대한 습식 배치된 베이스 매트(wet laid basemat)로서, 상기 미네랄 섬유는 6 중량% 초과하는 함량의 슬래그 및 천연 암석으로 형성되고, 상기 미네랄 섬유는 4.5 내지 8.3 미크론의 직경을 갖고, 상기 베이스 매트는 11.4 내지 14.2 파운드/입방 피트의 밀도를 갖는, 습식 배치된 베이스 매트.
  2. 제1항에 있어서,
    상기 천연 암석이 화강암인, 습식 배치된 베이스 매트.
  3. 제2항에 있어서,
    상기 미네랄 섬유 내의 화강암 함량이 약 17 중량%인, 습식 배치된 베이스 매트.
  4. 제1항에 있어서,
    상기 천연 암석이 현무암인, 습식 배치된 베이스 매트.
  5. 제4항에 있어서,
    상기 미네랄 섬유 내의 현무암 성분이 약 20 중량% 내지 약 40 중량%인, 습식 배치된 베이스 매트.
  6. 제1항에 있어서,
    상기 미네랄 섬유가, 분진 제거 액체(de-dusting liquid)가 사용되고 상기 미네랄 섬유가 상기 분진 제거 액체의 잔여물을 운반하는 통상적인 방사 공정의 산물인, 습식 배치된 베이스 매트.
  7. 타일의 실질적으로 모든 두께를 형성하는 습식 배치된 미네랄 섬유 베이스 매트 및 상기 베이스 매트의 한쪽 면에 부착되고 상기 베이스 매트로부터 떨어진 한쪽 면 위에 광반사 공기 투과성 코팅으로 덮인 부직포 다공성 유리 섬유 베일을 갖는 저 캘리퍼 음향 타일로서,
    상기 베이스 매트의 중량의 적어도 90%가 미네랄 울 및 바인더를 포함하고, 상기 바인더의 중량이 상기 미네랄 섬유의 중량의 1/11 미만이며, 상기 베이스 매트가 약 11.4 내지 약 14.2 파운드/입방 피트의 밀도를 갖고, 상기 미네랄 섬유가 4.5 내지 8.3 미크론의 평균 직경을 갖고, 상기 베이스 매트의 두께가 11/16 인치 미만이고, 상기 베이스 매트, 베일 및 코팅의 복합체는, 상기 복합체의 캘리퍼가 공칭적으로 1/2 인치인 경우, 약 0.60의 NRC(noise reduction coefficient) 및 약 23의 CAC(ceiling attenuation class)를 나타내고, 상기 복합체의 상기 캘리퍼가 공칭적으로 5/8 인치인 경우, 약 0.75의 NRC 및 약 24의 CAC를 나타내는, 저 캘리퍼 음향 타일.
  8. 제7항에 있어서,
    상기 미네랄 섬유가 철 고로 슬래그와 화강암의 혼합물로 제조되되, 화강암의 중량%가 6%를 초과하는, 저 캘리퍼 음향 타일.
  9. 제7항에 있어서,
    상기 미네랄 섬유가 철 고로 슬래그와 현무암의 혼합물로 제조되는, 저 캘리퍼 음향 타일.
  10. 제9항에 있어서,
    상기 현무암이 상기 미네랄 섬유의 중량의 약 20% 내지 약 40%의 범위인, 저 캘리퍼 음향 타일.
  11. 제7항에 있어서,
    상기 미네랄 섬유가 습식 배치 공정에서 저밀도 베이스 매트의 제조를 용이하게 하는 역할을 하는 방진(anti-dusting) 액체로 미스트 코팅된, 저 캘리퍼의 음향 타일.
  12. 타일의 실질적으로 모든 두께를 형성하는 습식 배치된 미네랄 섬유 베이스 매트 및 상기 베이스 매트의 한쪽 면에 부착되고 상기 베이스 매트로부터 떨어진 한쪽 면 위에 광반사 공기 투과성 코팅으로 덮인 부직포 다공성 유리 섬유 베일을 갖는 고성능 음향 타일로서,
    상기 베이스 매트의 중량의 적어도 90%가 미네랄 울 및 바인더를 포함하고, 상기 바인더의 중량이 상기 미네랄 섬유의 중량의 1/11 미만이며, 상기 베이스 매트가 약 11.4 내지 약 14.2 파운드/입방 피트의 밀도를 갖고, 상기 미네랄 섬유가 4.5 내지 8.3 미크론의 평균 직경을 갖고, 상기 베이스 매트의 두께가 5/8 인치보다 크고, 상기 베이스 매트의 후면이 음향 반사 재료로 덮여있고, 상기 타일이 적어도 0.85의 NRC를 나타내는, 고성능 음향 타일.

    상기 미네랄 섬유가 슬래그 및 화강암의 혼합물이되, 상기 화강암이 상기 섬유의 6 중량%를 초과하는, 고성능 음향 타일.
  15. 제12항에 있어서,
    상기 미네랄 섬유가 슬래그와 현무암의 혼합물이되, 상기 현무암이 상기 미네랄 섬유의 약 20 중량% 내지 약 40 중량%인, 고성능 음향 타일.
