Description

The present invention relates to a decorative sheet material laminated with cushioning material for use in vehicle seats, including passenger cars.

Traditionally, vehicle seats have been required to be comfortable to sit in, have a high level of design, and be durable enough to withstand frequent use. Some seats also have built-in sensors that detect when an occupant is seated, and some seats even have built-in seat heaters, such as a flat seat heater built between the cushion pad and the upholstery cover.

For example, Patent Document 1 discloses an invention for a seat cushion with a button-down design that does not use buttons so that the user does not feel a foreign object when sitting down. The cushion has a cover, cover pad, and pull-in material that are joined together with decorative pattern lines, and the pull-in material is engaged with a fastener on the cushion pad so as to be pulled in, forming a recess in the cover pad that has a bulge that corresponds to the decorative pattern, and forming wrinkles on the outside of the recess that start from the recess.

Patent Document 2 also discloses an invention for a vehicle seat in which, in order to provide a better finish with undulations on the design surface of the seat cover when the seat pad is covered with the seat cover, the seat cover is constructed by laminating a surface material and an elastic material, and is provided with a stitched portion exposed on the design surface and an anchor portion that is disposed on the back side of the elastic material and is less susceptible to bending deformation than the surface material, and in the recesses of the seat cover, the surface material that is bent toward the seat pad with the elastic material crushed is sewn to the anchor portion by the stitched portion.

公開実用昭57-192261号公報Publicly-known Utility Model Publication No. 57-192261 特開2020-1560号公報JP 2020-1560 A

However, the seat cushion described in Patent Document 1 uses a strip of cloth material as the pull-in material, and both ends of the cloth material are overlapped and the surface skin, cover pad, backing fabric and pull-in material are sewn together using a decorative pattern line, while the pull-in material is strongly pulled toward the cavity of the cushion pad and engaged with the insert wire. Therefore, the button-down style design without using buttons is only formed when the cushion pad is assembled into a seat. Therefore, until the seat is assembled, the evaluation of the finished design is uncertain, and the durability of the recesses is also difficult to evaluate.

The vehicle seat described in Patent Document 2 has a more finished, undulating surface, but there is room for improvement in terms of the seat cover's ability to conform to the seat shape, surface wear resistance, and recesses.

In addition, there must be no restrictions on installing various sensors or seat heaters, i.e., when installing them between the cushion pad and the upholstery cover, and seat comfort must not be compromised.

The present invention was made in consideration of this technical background, and aims to provide a decorative sheet material for vehicle interiors that has recesses on its surface, has an excellent uneven feel, and is excellent in conformity with the shape of the seat, and allows the design of the decorative sheet material to be evaluated (uneven feel) and the durability of the recesses, such as their abrasion resistance and scratch resistance, without even having to assemble it into a seat, and also provides excellent seating comfort by minimizing discomfort to the buttocks and back when sitting.

To achieve the above objective, the present invention provides the following means:

The thickness of the backing material is in the range of 1.0 mm to 4.0 mm .

[2] The backing material is a composite material in which a needle-punched nonwoven fabric and a resin film are laminated,
2. The decorative sheet material for vehicle interiors according to item 1, wherein the needle-punched nonwoven fabric has a basis weight in the range of 200 g/m 2 to 800 g/m 2 .

[3] The decorative sheet material for vehicle interiors according to the preceding paragraph 1 , wherein the depth of the recess is in the range of 2/5 to 4/5 of the thickness of the decorative sheet material.

[4] The decorative sheet material for vehicle interiors according to the above item 1 or 3 , wherein linear grooves connecting the recesses with adjacent recesses are formed on the surface of the decorative sheet material.

[5] The decorative sheet material for vehicle interiors according to the above item 1 or 2 , wherein the area of one of the backing materials is in the range of 3.0 cm 2 to 20.0 cm 2 .

[6] The decorative sheet material for vehicle interiors according to the preceding paragraph 1 , wherein the cushion layer has a thickness in the range of 2.5 mm to 12.0 mm.

[7] The decorative sheet material for vehicle interiors according to the above item 1 or 3 , wherein the recess is substantially circular.

In the invention of [1], the recess is formed on the surface of the decorative sheet material corresponding to the position where the backing material is sewn to the back side of the decorative sheet material, so that it has an excellent uneven feel, and it is possible to evaluate the design of the decorative sheet material (uneven feel) and evaluate the durability of the recess, such as abrasion resistance and scratch resistance, without even assembling it into a seat. In addition, because the backing material is sewn only to the back side of the recess, it is possible to reduce the effect on conformity to the seat shape and provide a decorative sheet material for vehicle interiors that is excellent in seating comfort with reduced discomfort to the buttocks and back when sitting.

In the invention [2], the backing material is a composite material in which a needle-punched nonwoven fabric and a resin film are laminated, and the basis weight of the needle-punched nonwoven fabric is in the range of 200 g/ m2 to 800 g/ m2 , and the thickness of the needle-punched nonwoven fabric is in the range of 1.0 mm to 4.0 mm. Therefore, the recesses formed on the surface of the decorative sheet material can be maintained, and the depressions caused by sewing the back surface corresponding to the recesses, i.e., depressions from the back surface, can be sufficiently suppressed.

In the invention of [3], the depth of the recess is in the range of 2/5 to 4/5 of the thickness of the decorative sheet material, so that not only is the texture excellent, but the recess has excellent abrasion resistance and scratch resistance, and durability can be fully guaranteed.

In the invention of [4], linear grooves connecting the recesses with adjacent recesses are formed on the surface of the decorative sheet material, so that in addition to the design provided by the recesses, a three-dimensional effect can be expressed as a composite pattern.

In the invention [5], the area of one piece of the backing material is in the range of 3.0 cm 2 to 20.0 cm 2 , so that there is no discomfort to the buttocks or back when sitting, and the material cost of the decorative sheet material can be kept to a minimum.

In the invention of [6], the thickness of the cushion layer is in the range of 2.5 mm to 12.0 mm, so the depth of the recess can be guaranteed, and a three-dimensional effect can be expressed both visually and tactilely while also achieving cushioning properties.

In the invention of [7], the recess is approximately circular, so the design has no directional characteristics, and durability, etc. can be evaluated equally from any direction of 360 degrees on the surface of the decorative sheet. In addition, the sheet is excellent in conforming to the seat shape without anisotropy, which improves the finish after upholstery.

Next, the decorative sheet material for vehicle interiors of the present invention will be described in detail with reference to Figures 1 to 4.

Fig. 1 is a cross-sectional view showing one embodiment of a decorative sheet material for vehicle interior according to the present invention. As shown in Fig. 1, the decorative sheet material for vehicle interior 1 according to the present invention includes:
A decorative sheet material in which a skin layer 2 and a cushion layer 3 are laminated together and a recess 4 is formed, the recess 4 being formed on the surface of the decorative sheet material 1 corresponding to a position where a backing material 5 is sewn to the rear surface of the decorative sheet material 1 ;
The cushion layer 3 has a backing fabric laminated on the back surface.
The backing material 5 is characterized in that its thickness is in the range of 1.0 mm to 4.0 mm .

By adopting such a configuration, the decorative sheet material 1 for vehicle interiors has an excellent uneven feel, and it is possible to evaluate the design of the decorative sheet material 1 (uneven feel) and the durability of the recesses 4, such as their abrasion resistance and scratch resistance, without even having to assemble it into a seat. In addition, because the backing material 5 is sewn only to the back side of the recesses 4, it is possible to reduce the effect on conformability to the seat shape and provide a decorative sheet material 1 for vehicle interiors that is excellent in seating comfort with reduced discomfort to the buttocks and back when sitting.

The surface layer 2 is not particularly limited, but examples thereof include woven fabric, knitted fabric, nonwoven fabric, and synthetic leather. When the surface layer 2 is made of fiber, examples thereof include synthetic fibers such as polyester fiber, polyamide fiber, and polyacrylonitrile fiber, cotton, and rayon fiber. These may be combined as appropriate. When the surface layer 2 is made of synthetic leather, examples thereof include polyurethane resin and polyvinyl chloride resin.

The cushion layer 3 is preferably made of soft urethane foam, since the density and hardness can be selected within ranges that provide good cushioning properties, with the density preferably falling within the ranges of 15 kg/m 3 to 45 kg/m 3 and the hardness preferably falling within the ranges of 60 N to 180 N/cm 2 .

1, a backing fabric (knitted fabric or nonwoven fabric) is preferably laminated on the back surface of the soft urethane foam, since this has excellent processability in the manufacturing process of the decorative sheet material for vehicle interiors 1 and improves workability when cutting the decorative sheet material for vehicle interiors 1. Examples of the knitted fabric include tricot and jersey. Examples of the nonwoven fabric include spunbond nonwoven fabric and spunlace nonwoven fabric. The basis weight of the knitted fabric or nonwoven fabric is preferably, for example, 20 g/m 2 to 100 g/m 2 .

The recess 4 is a depression formed on the surface of the decorative sheet material 1 corresponding to the position where the backing material 5 is sewn to the back of the decorative sheet material 1 with embroidery thread. To sew the backing material 5 to the back of the decorative sheet material 1, an industrial sewing machine is preferably used, and a computer sewing machine or an embroidery machine (including a multi-head embroidery machine) is preferable because the sewing pattern can be easily set and spot stitching can be performed. The stitches are formed by sewing the backing material 5 using an industrial sewing machine, a computer sewing machine, or an embroidery machine, and examples of the stitches include crosses, - characters, stars, and balls. The thickness of the embroidery thread is preferably in the range of 160 denier to 450 denier. By setting it in this range, a more detailed design can be achieved. In addition, since the embroidery thread is located in the recess 4, damage to the embroidery thread is suppressed, and the embroidery thread has excellent durability such as abrasion resistance and scratch resistance.

The shape of the recess 4 is such that the skin layer 2 is pulled by sewing the backing material 5, while the cushion layer 3 is compressed, and the skin layer 2 maintains a bulge toward the surface. Similarly, a recess is also formed in the backing material 5 on the back side of the decorative sheet material 1 by sewing.

The backing material 5 is not particularly limited, but may be a single material selected from the group consisting of woven fabric, knitted fabric, nonwoven fabric, and resin film, or a composite material in which multiple materials are laminated together. Examples of the material for the woven fabric or knitted fabric include polyester fiber, polypropylene fiber, and nylon fiber. Examples of the nonwoven fabric include needle punched nonwoven fabric, spunlace nonwoven fabric, and spunbonded nonwoven fabric. Examples of the material for the nonwoven fabric include polyester fiber, polypropylene fiber, nylon fiber, polyethylene fiber, and rayon fiber. Examples of the resin film include, but are not particularly limited, polyethylene film, polyethylene terephthalate film, urethane film, and polypropylene film.

The weight of the backing material 5 is preferably in the range of 200 g/m2 to 800 g/m2, since this reduces the depression caused by sewing the backing material 5, i.e., the depression from the back surface , and reduces the sinking from the recess 4 on the front surface side of the decorative sheet material 1. The thickness of the backing material 5 is preferably in the range of 1.0 mm to 4.0 mm , since this reduces deformation in order to reduce the depression caused by sewing the backing material 5, i.e., the depression from the back surface, in the same way as the lifting from one point by the embroidery thread, and further reduces discomfort to the buttocks and back when sitting, resulting in excellent sitting comfort.

The backing material 5 is a composite material in which a needle-punched nonwoven fabric and a resin film are laminated, and the needle-punched nonwoven fabric preferably has a basis weight in the range of 200 g/m 2 to 800 g/m 2 and a thickness in the range of 1.0 mm to 4.0 mm.

By adopting this configuration, it is possible to maintain the recess 4 formed on the front surface, and to sufficiently suppress the indentation caused by sewing the back surface corresponding to the recess 4, i.e., the indentation from the back surface.

Figure 2 is a cross-sectional view showing an example of the backing material 5 sewn from the cushion layer 3 side of the decorative sheet material 1 for vehicle interiors according to the present invention. This example is a cross-sectional view of the backing material 5, which is a laminated material consisting of three layers. That is, the backing material 5 is a composite material in which a resin film 8, a needle-punched nonwoven fabric 9, and a resin film 10 are laminated in this order. The resin films 8 and 10 may be the same, but in order to reduce the discomfort felt when sitting on the skin layer 2 side of the decorative sheet material 1 for vehicle interiors, it is preferable that the resin film 8 of the backing material 5 in contact with the cushion layer 3 side of the decorative sheet material 1 for vehicle interiors is flexible, while the resin film 10 is preferably a different type, since it has a hardness that is as unlikely to deform as possible in order to suppress dents caused by sewing.

The depth D1 of the recesses 4 is preferably in the range of 2/5 to 4/5 of the thickness D0 of the decorative sheet material 1. By setting it in this range, not only is the texture excellent, but the abrasion resistance and scratch resistance of the recesses 4 are excellent, and durability can be sufficiently guaranteed. Note that the thickness D0 of the decorative sheet material means the total thickness of the part without the backing material 5, that is, the skin layer 2 and the cushion layer 3 (including the backing cloth, if any), since the backing material 5 is somewhat deflected.

Figure 3 is a plan view of one embodiment of the decorative sheet material 1 for vehicle interiors according to the present invention, seen from the skin layer 2 side. In Figure 3, the grooves 7 are indicated by double lines. Linear grooves 7 connecting adjacent recesses 4 are formed on the surface of the decorative sheet material, which is preferable because it not only provides design by the recesses 4, but also allows for a three-dimensional effect to be expressed as a composite pattern.

It is preferable that the grooves 7 are shallower than the depth of the recesses 4. The grooves 7 are formed on the surface of the decorative sheet material 1 when the skin layer 2 is pulled when the backing material 5 is sewn to the rear surface of the decorative sheet material 1. The grooves 7 are formed from the periphery of the recesses 4 toward the adjacent other recesses 4, and it is preferable that the grooves 7 are formed in the same direction as the stitching of the embroidery thread when sewing. For example, if the stitch is a cross, the grooves 7 are formed in four directions, at 0 o'clock, 3 o'clock, 6 o'clock, and 9 o'clock, if the cross is likened to the face of a clock, and if the stitch is a line stitch, the grooves 7 are formed in two directions, at 3 o'clock and 9 o'clock.

In Figure 3, the stitches 6 are omitted except for the cross stitch shown in the circle as an enlarged view, but it shows that a groove 7 is formed between each of the nine recesses 4 and the recesses 4 located in the same position in the direction of the cross stitch 6, for a total of 12 grooves 7. In this way, the grooves 7 are formed by the stitching of the embroidery thread during sewing, and in combination with the recesses 4, the decorative sheet material 1 for vehicle interiors can have a more complex pattern.

The area of each backing material 5 is preferably in the range of 3.0 cm 2 to 20.0 cm 2. This range is preferable because it causes no discomfort to the buttocks or back when sitting, and also minimizes the material cost of the decorative sheet material 1.

Figure 4 is a plan view of one embodiment of the decorative sheet material 1 for vehicle interiors according to the present invention, seen from the cushion layer 3 side. In other words, the shape of the backing material 5 is illustrated. As shown in Figure 4, examples include a circle, an ellipse, a rectangle, a triangle, a hexagon, and a parallelogram. Of these, a circle is preferable in terms of balance in all four directions, and a rectangle, a triangle, a hexagon, and a parallelogram are preferable because they can reduce material loss.

The thickness of the cushion layer 3 is preferably in the range of 2.5 mm to 12.0 mm. This range is preferable because it ensures the depth D1 of the recesses 4, and it is possible to achieve a three-dimensional effect both visually and tactilely while also achieving cushioning properties.

The recess 4 is preferably approximately circular. By being approximately circular, the design has no directional characteristics, and durability, etc. can be evaluated equally from any direction on the surface of the decorative sheet material 1. In addition, it has excellent conformability to the seat shape without anisotropy, which improves the finish after upholstery.

The sheet material used in the present invention is a sheet material in which the surface layer 2 and the cushion layer 3 are laminated and integrated by a known method such as a frame lamination method or a lamination method using an adhesive. The backing material 5 may be a single material or a composite material, but a composite material is preferable. It is easy to use an adhesive or a hot melt resin film to adhere the single backing material 5 to the back surface of the sheet material. The backing material 5 and the hot melt resin film are each punched and cut to a specific size in advance, and the hot melt resin film and the backing material 5 are layered in order on the back surface of the sheet material, and the hot melt resin film and the backing material 5 are heated to the adhesion temperature of the hot melt resin film to adhere them. In addition, when a composite backing material 5 is used, for example, a resin film and a nonwoven fabric that have been previously laminated may be punched and cut to a specific size, and the hot melt resin film may be layered on the back surface of the sheet material, and the hot melt resin film may be heated to the adhesion temperature of the hot melt resin film to adhere them. The embroidery machine is positioned at the center of the backing material 5 (single or composite) prepared in this manner from the surface side of the sheet material, and the embroidery thread is sewn to obtain a decorative sheet material 1 for vehicle interiors in which recesses 4 are formed on the surface of the sheet material. The position of the recesses 4 on the surface can be determined appropriately depending on the desired design. For example, to arrange linear grooves 7 in a lattice pattern as shown in Figure 3, the backing material 5 can be positioned so that the intersections of the lattice become the recesses 4, and the backing material 5 can be sewn from the surface side with an embroidery machine. The stitches 6 made with the embroidery thread can be in the form of a cross.

Next, the present invention will be described in detail with reference to examples, but the present invention is not limited to these examples. The skin layer, cushion layer, backing material, and depth of the recesses used in Table 1 are shown in Table 2, along with the evaluation results.

<実施例1>
Example 1
The above materials, embroidery machine, etc. were used to obtain a decorative sheet material for vehicle interiors. That is, the cushion layer was laminated on the woven fabric by the frame lamination method to obtain a sheet material. Next, 12 backing materials were prepared, and the backing materials were arranged and bonded at 12 locations on the back side of the sheet material at 8 cm intervals. At that time, the polyurethane resin hot melt film side of the backing material was welded to the cushion layer side of the back side of the sheet material by pressing at a temperature of 145° C. for 15 seconds. Next, a multi-head embroidery machine was used to sew embroidery threads in a cross shape from the surface of the sheet material corresponding to the position of the backing material of the sheet material, thereby obtaining a decorative sheet material for vehicle interiors in which a recess was formed on the surface of the sheet material. Note that the direction of the cross stitches was set to be the same for all of them. The needle speed during embroidery was 800 rpm. The depth (D 1 ) of the recess from the surface of the obtained decorative sheet material for vehicle interiors was 5.5 mm. The depth (D 1 ) of the recess was 49.8% of the thickness (D 0 ) of the decorative sheet material. Thus, wear of the embroidery thread in the recess due to sitting, etc. was suppressed, and durability could be maintained even with relatively thin embroidery thread, and a fine design was expressed, and linear grooves connecting the recesses with the adjacent recesses were formed on the surface like lines on a checkerboard, and a three-dimensional effect was expressed as a composite pattern. In addition, the backing material was not felt as a foreign object when sitting. In other words, there was no discomfort in the buttocks or back. In addition, test pieces necessary for evaluation were prepared from the decorative sheet material for vehicle interiors, and were measured or tested by each evaluation method or test method for evaluation. The evaluation results were "Good" for unevenness, "Good" for abrasion resistance (Taber), and "Good" for scratch resistance, all of which were acceptable.

<実施例2>
Example 2
A decorative sheet material for vehicle interiors was obtained in the same manner as in Example 1, except that, instead of the woven fabric, vinyl chloride (thickness 0.75 mm, basis weight 650 g/m 2 , backing base fabric 150 denier dope-dyed yarn) was used as the surface layer, and instead of the nylon spunbond nonwoven fabric, spunlace (polyethylene terephthalate fiber, basis weight 40 g/m 2 , thickness 0.3 mm) was used as the backing fabric of the cushion layer. The depth (D 1 ) of the recess from the surface of the decorative sheet material for vehicle interiors thus obtained was 5.4 mm. The percentage of the depth (D 1 ) of the recess relative to the thickness (D 0 ) of the decorative sheet material was 48.9%. In this way, wear of the embroidery thread in the recess due to sitting, etc. was suppressed, and durability could be maintained even with relatively thin embroidery threads, and a fine design was expressed, and further, linear grooves connecting the recesses and adjacent recesses were formed on the surface like the lines of a checkerboard, as in Example 1, and a three-dimensional effect was expressed as a composite pattern. In addition, the backing material was not felt as a foreign object when sitting. In other words, there was no discomfort in the buttocks or back. The necessary test pieces were prepared from the decorative sheet material for vehicle interiors, and were evaluated by measuring or testing using each evaluation method or test method. The evaluation results were "Good" for unevenness, "Good" for abrasion resistance (Taber), and "Good" for scratch resistance, all of which were acceptable.

<比較例1>
<Comparative Example 1>
In Example 1, a decorative sheet material was obtained in the same manner as in Example 1, except that no backing material was used on the back surface of the sheet material, and embroidery thread was sewn in a cross shape using a multi-head embroidery machine from the surface of the sheet material corresponding to the positions of the checkerboard with 8 cm intervals (12 positions in total). The depth (D 1 ) of the recess from the surface of the decorative sheet material thus obtained was 3.3 mm. The percentage of the depth (D 1 ) of the recess to the thickness (D 0 ) of the decorative sheet material was 29.9%. In addition, it was not recognized that linear grooves connecting the recesses and the adjacent recesses were formed like checkerboard lines on the surface. It was evaluated in the same manner as in the examples. The evaluation results were "x" for the unevenness, "good" for the abrasion resistance (Taber), and "x" for the scratch resistance. It was unsuccessful except for the abrasion resistance (Taber).

The decorative sheet materials for vehicle interiors of Examples 1 and 2 of the present invention have recesses on the surface, excellent unevenness, and excellent conformity to the seat shape. By preparing test pieces from the decorative sheet materials without assembling them into a seat, it was possible to evaluate the design (unevenness) and durability such as wear resistance and scratch resistance of the recesses. Moreover, there was no discomfort felt on the buttocks or back when sitting. Also, all evaluations were passed.
On the other hand, the decorative sheet material of Comparative Example 1 was rated as "good" in terms of abrasion resistance (Taber), passing the evaluation, but failed the evaluations of unevenness and scratch resistance. Although it had recesses on the surface, it could not be said to have excellent design.
