Abstract

【課題】ガラス層と樹脂層の多層複合構造を有し、形状を任意に成形可能な複層構造体を提供する。【解決手段】本複層構造体は、厚み１０μｍ以上２００μｍ以下のガラス層と、樹脂層と、を有する複層構造体であって、１つのガラス層と１つの樹脂層との積層構造を単位積層構造とし、前記複層構造体の厚み方向において、前記単位積層構造の数が５層以上２００００層以下である。【選択図】図１

Description

本発明は、ガラス層と樹脂層とを有する複層構造体に関する。
ガラスと樹脂フィルムを複数層重ねた複層構造体は、ガラスの持つ剛性と樹脂の持つ靭性とを併せ持つ複合材料として知られている。この複層構造体は、高強度の衝撃に対してガラスへの破壊と樹脂による衝撃吸収の繰り返しにより外部衝撃を急峻に減少させる効果を持つ。この複層構造体は、このような特徴から防弾ガラスやセキュリテーィ用のガラスとして外部からの衝撃に対し亀裂破損を防止する用途に広く使われる。

従来の複層構造体は、数ｍｍの厚みを有する板ガラスを複数枚使用しており、複層する数が多いほど耐衝撃性は高まるものの、ガラスは比重が大きいため重量の問題が課題となっていた。ガラスの活用シーンを広げるため、ガラスを曲げた曲面ガラスがデザイン性の観点からショーケースや建築部材などに用いられるが、複層構造体を曲面ガラスに適応させるには、複層構造体を曲面形状に熱変形させる必要があり、数百度のガラスの軟化点では樹脂層が熱分解してしまい現実的ではない。事前にガラス曲面を形成し樹脂と積層する手法もあるが、高い生産性を得ることは困難である。
又、円筒の複層構造体を得ることができれば、高強度の配管素材として活用でき、これまで金属表面にガラス処理を施した化学プラントなどへ割れない透明な視認化可能な配管を提供できるが、ガラス管と樹脂管を複数積層することは困難極まりない。
本発明は、上記の点に鑑みてなされたもので、ガラス層と樹脂層の多層複合構造を有し、形状を任意に成形可能な複層構造体を提供することを目的とする。
本複層構造体は、厚み１０μｍ以上２００μｍ以下のガラス層と、樹脂層と、を有する複層構造体であって、１つのガラス層と１つの樹脂層との積層構造を単位積層構造とし、前記複層構造体の厚み方向において、前記単位積層構造の数が５層以上２００００層以下である。
開示の技術によれば、ガラス層と樹脂層の多層複合構造を有し、形状を任意に成形可能な複層構造体を提供できる。

以下、図面を参照して発明を実施するための形態について説明する。各図面において、同一構成部分には同一符号を付し、重複した説明を省略する場合がある。
［複層構造体］
図１は、本実施形態に係る複層構造体を例示する斜視図である。図１に示すように、複層構造体１０は、ガラス層１１と樹脂層１２が交互に複数層配置された構造である。
より詳しくは、複層構造体１０は、１つのガラス層１１と１つの樹脂層１２との積層構造を単位積層構造１３とし、複層構造体１０の厚み方向（積層方向）において、単位積層構造１３が、ガラス層１１と樹脂層１２が交互に配置されるように複数個積層されて固定された構造である。なお、単位積層構造１３は、互いに接着層又は粘着層を介して積層されてもよい。
単位積層構造１３において、例えば、ガラス層１１と樹脂層１２とは同一の厚みである。但し、単位積層構造１３において、ガラス層１１と樹脂層１２とは厚みが異なってもよい。又、ガラス層１１と樹脂層１２の厚みが任意の厚みで積層された厚さの異なる複数種類の単位積層構造を組み合わせても良い。
単位積層構造１３の層数は５層～２００００層であり、好ましくは１０層～１０００層であり、更に好ましくは２０層～１００層である。この範囲であれば、軽さと耐衝撃性を両立した複層構造体１０を得ることができる。なお、各図では、図面作成の便宜上、単位積層構造１３の積層数が５層よりも少ない場合があるが、実際には、単位積層構造１３の層数は５層以上２００００層以下となる。
図２は、本実施形態の変形例１に係る複層構造体を例示する斜視図である。複層構造体の構造は、図１に示す複層構造体１０のように、ガラス層１１と樹脂層１２の主面が平面でもよいし、図２に示す複層構造体１０Ａのように、ガラス層１１と樹脂層１２の主面が曲面でもよい。或いは、本実施形態に係る複層構造体の構造は、ガラス層１１と樹脂層１２の主面が平面である部分と曲面である部分とが組み合わされてもよい。
図３は、本実施形態の変形例２に係る複層構造体を例示する斜視図である。図３に示す複層構造体１０Ｂのように、単位積層構造１３をロール状に積層すれば、代表的には円筒形状を構成することができる。図３において、複層構造体１０Ｂの中心近傍のＳは、空間を示している。
複層構造体１０Ｂの柱状構造の横断面は、図４（ａ）に示すように、例えば、円である。但し、複層構造体１０Ｂの柱状構造の横断面は、円には限定されず、図４（ｂ）に示すような楕円であってもよいし、図４（ｃ）や図４（ｄ）に示すような直線と曲線の組み合わせであっても良い。図４（ｃ）の断面の例は角が丸みを帯びた長方形であり、図４（ｄ）の断面の例は角が丸みを帯びた六角形である。
［ガラス層］
ガラス層１１は、特に限定はなく、目的に応じて適切なものを採用できる。ガラス層１１は、組成による分類によれば、例えば、ソーダ石灰ガラス、ホウ酸ガラス、アルミノ珪酸ガラス、石英ガラス等が挙げられる。又、アルカリ成分による分類によれば、無アルカリガラス、低アルカリガラスが挙げられる。上記ガラスのアルカリ金属成分（例えば、Ｎａ２Ｏ、Ｋ２Ｏ、Ｌｉ２Ｏ）の含有量は、好ましくは１５重量％以下であり、更に好ましくは１０重量％以下である。
ガラス層１１の厚みｔ１は、例えば、１０μｍ以上２００μｍ以下である。ここで、１０μｍ～２００μｍの厚みのガラス層とは、ガラス層の平均厚みが１０μｍ～２００μｍであるガラス層を意味する。
ガラス層１１の厚みｔ１は、ガラスの持つ表面硬度や気密性や耐腐食性を考慮すると、１０μ以上が好ましい。又、曲面構造を得る上で単一のガラス層１１はフィルムのような可撓性を有することが望ましいため、ガラス層１１の厚みｔ１は２００μｍ以下が好ましい。特に好ましくは５０μｍ～１００μｍである。
ガラス層１１の波長５５０ｎｍにおける光透過率は、好ましくは８５％以上である。ガラス層１１の波長５５０ｎｍにおける屈折率は、好ましくは１．４～１．６５である。ガラス層１１の密度は、好ましくは２．３ｇ／ｃｍ３～３．０ｇ／ｃｍ３であり、更に好ましくは２．３ｇ／ｃｍ３～２．７ｇ／ｃｍ３である。
ガラス層１１の成形方法は、特に限定はなく、目的に応じて適切なものを採用できる。代表的には、ガラス層１１は、シリカやアルミナ等の主原料と、芒硝や酸化アンチモン等の消泡剤と、カーボン等の還元剤とを含む混合物を、１４００℃～１６００℃程度の温度で溶融し、薄板状に成形した後、冷却して作製できる。ガラス層１１の成形方法としては、例えば、スロットダウンドロー法、フュージョン法、フロート法等が挙げられる。これらの方法によって板状に成形されたガラス層は、薄板化したり、平滑性を高めたりするために、必要に応じて、フッ酸等の溶剤により化学的に研磨されてもよい。
［樹脂層］
本願において、樹脂層は、樹脂成分を含む層を指す。樹脂層は、樹脂層を形成するための無機粒子等の添加剤を含んでいてもよい。具体的には、接着層、粘着層又は中間膜のみで構成される層は樹脂層に該当する。図５（ａ）は、樹脂層１２が接着層、粘着層又は中間膜のみで構成される例である。
又、可撓性を有する樹脂フィルムとガラス層とを接着層又は粘着層を介して積層した場合、樹脂フィルムと、接着層又は粘着層とを有する層は樹脂層に該当する。つまり、単位積層構造において、樹脂層は、可撓性を有する樹脂フィルムと、ガラス層と樹脂フィルムとの間に設けられる接着層又は粘着層とを有する構成であってもよい。図５（ｂ）は、樹脂層１２が樹脂フィルム１２１と接着層１２２から構成される例である。樹脂層１２は、接着層１２２に代えて粘着層を有してもよい。
樹脂層１２の厚みｔ２は、例えば、０．１μｍ～２ｍｍである。ここで、０．１μｍ～２ｍｍの厚みの樹脂層とは、樹脂層の平均厚みが０．１μｍ～２ｍｍである樹脂層を意味する。
［樹脂フィルム］
可撓性の樹脂基材としては、例えば、ポリエーテルサルホン系樹脂；ポリカーボネート系樹脂；アクリル系樹脂；ポリエチレンテレフタレート系樹脂、ポリエチレンナフタレート系樹脂等のポリエステル系樹脂；ポリオレフィン系樹脂；ノルボルネン系樹脂等のシクロオレフィン系樹脂；ポリイミド系樹脂；ポリアミド系樹脂；ポリイミドアミド系樹脂；ポリアリレート系樹脂；ポリサルホン系樹脂；ポリエーテルイミド系樹脂等が挙げられる。中でもポリエチレンテレフタレート、ポリカーボネート、ポリオレフィンを使用することが好ましい。樹脂基材の色は特に限定しないが、透明性の観点から不透明なものは好まれない。樹脂フィルムの厚みは２５μｍ～１ｍｍ程度が好ましく。特に好ましくは５０μｍ～５００μｍである。
［接着剤、粘着剤、中間膜］
接着剤若しくは粘着剤としては、任意の適切な接着剤若しくは粘着剤が用いられる。具体的には、アクリル系粘着剤、シリコーン系粘着剤、ゴム系粘着剤、紫外線硬化性アクリル系接着剤、紫外線硬化性エポキシ系接着剤、熱硬化性エポキシ系接着剤、熱硬化性メラミン系接着剤、熱硬化性フェノール系接着剤が挙げられる。
又、中間膜としては、エチレンビニルアセテート（ＥＶＡ）の中間膜、ポリビニルブチラール（ＰＶＢ）等のポリビニルアセタール系樹脂の中間膜、ポリ塩化ビニル（ＰＶＣ）等のポリハロゲン化ビニル樹脂の中間膜等が利用できる。接着層、粘着層及び中間膜の厚みは樹脂層の厚みの範囲内であれば特に限定されない。
［複層構造体の製造方法］
（樹脂層１２が接着層、粘着層、又は中間膜のみで構成される場合）
図６は、樹脂層が接着層のみで構成される場合の複層構造体の製造方法を例示する図である。樹脂層１２が接着層のみで構成される場合は、例えば、図６に示す方法により、複層構造体１０Ｂを製造できる。樹脂層１２が粘着層又は中間膜のみで構成される場合も、図６と同様の方法により、複層構造体１０Ｂを製造できる。
具体的には、送り出しロール３００に巻かれたガラス層１１を、送り出しロール３００から矢印方向に繰り出しながら、ガラス層１１の片面に接着剤１２２Ａを積層し、所望の内径を有する巻き取りロール３５０に巻き取る。接着剤１２２Ａが液状の場合は、硬化装置４００を用いて接着剤１２２Ａを硬化させて樹脂層１２とする。硬化装置４００は、例えば、紫外線照射装置や加熱装置である。その後、巻き取りロール３５０を除去することで、ガラス層１１と樹脂層１２との積層構造である単位積層構造１３が所望の層数積層された複層構造体１０Ｂが得られる。樹脂層１２は、接着剤１２２Ａが硬化した接着層から構成される。
なお、樹脂層１２としてＥＶＡやＰＶＢ等の中間膜を用いる際は、熱を与えながら巻き取りロール３５０で巻き取ることが好ましい。
又、樹脂層１２が中間膜のみで構成される場合、ガラス層１１と樹脂層１２との単位積層構造１３の中間膜側の面を別の単位積層構造１３のガラス層１１側と熱圧着することでも複層構造体１０Ｂを作製できる。原理的には、積層させる際にガラス層１１と中間膜とが接着し得る温度に単位積層構造１３の温度を上げることで複層構造体１０Ｂを作製可能である。
例えば、温度を上げる方法としては、任意の柱状構造（筒状）の複層構造体１０Ｂを作製する際に、積層と同時又は積層後に加熱されたロールを最外層に押し付けることで圧着させる方法が挙げられる。又、予めガラス層１１と中間膜とを積層させた単位積層構造１３のシートを作製する場合には、ラミネーションのロールの温度を上げることで単位積層構造１３のシートを得ることができる。単位積層構造１３を得る別の方法として、ガラス層１１と中間膜を重ねた状態で一旦巻き取った後、ロールを真空下に置き、赤外線等を用いて温度を上げ接着しても良い。
（樹脂層１２が樹脂フィルムと接着層又は粘着層で構成される場合）
図７は、樹脂層が樹脂フィルムと接着層で構成される場合の複層構造体の製造方法を例示する図である。樹脂層１２が樹脂フィルムと接着層で構成される場合は、例えば、図７に示す方法により、複層構造体１０Ｂを製造できる。樹脂層１２が樹脂フィルムと粘着層で構成される場合も、図７と同様の方法により、複層構造体１０Ｂを製造できる。
具体的には、送り出しロール３００に巻かれたガラス層１１と、送り出しロール３１０に巻かれた樹脂フィルム１２１を、送り出しロール３００及び３１０から矢印方向に繰り出しながら、樹脂フィルム１２１の両面に接着剤１２２Ａを積層し、所望の内径を有する巻き取りロール３５０に巻き取る。その後、巻き取りロール３５０を除去することで、ガラス層１１と樹脂層１２との積層構造である単位積層構造１３が所望の層数積層された複層構造体１０Ｂが得られる。樹脂層１２は、樹脂フィルム１２１と、接着剤１２２Ａが硬化した接着層１２２から構成される。
なお、樹脂フィルム１２１の両面に接着剤１２２Ａを積層する方法に代えて、図８に示すように、ガラス層１１の片面及び樹脂フィルム１２１の片面に各々接着剤１２２Ａを積層する方法を用いてもよい。図８では、送り出しロール３２０Ａ及び３２０Ｂに巻かれたフィルム状の接着剤１２２Ａをガラス層１１の片面及び樹脂フィルム１２１の片面に供給している。
又、以下の方法を用いてもよい。
まず、図９（ａ）に示すように、送り出しロール３００に巻かれたガラス層１１と、送り出しロール３１０に巻かれた樹脂フィルム１２１を、送り出しロール３００及び３１０から矢印方向に繰り出しながら、樹脂フィルム１２１の片面にコーター５００を用いて接着剤１２２Ａを積層し、ニップロール３３０を通して巻き取りロール３６０に巻き取る。これにより、ガラス層１１と樹脂フィルム１２１を接着剤１２２Ａを介して積層させた複合ロール１０Ｘが作製される。
次に、図９（ｂ）に示すように、複合ロール１０Ｘを矢印方向に繰り出しながら、樹脂フィルム１２１の片面にコーター５００を用いて接着剤１２２Ａを積層し、所望の内径を有する巻き取りロール３５０に巻き取る。その後、巻き取りロール３５０を除去することで、ガラス層１１と樹脂層１２との積層構造である単位積層構造１３が所望の層数積層された複層構造体１０Ｂが得られる。この場合は、単位積層構造１３は、互いに接着層を介して積層される。図９（ｂ）において、樹脂フィルム１２１の両面に接着剤１２２Ａを積層してもよい。
なお、図６～図９に示した何れの方法においても、接着剤は硬化が必要なものは巻き取りながら、又は巻き取った後に、熱や光で硬化させる必要がある。又、接着剤が液状のものは、図９に示すように、樹脂フィルム１２１にコーター５００を用いて塗布し積層させるか、図７に示すように、巻き取り部分に液だまりを作り、巻き取りと同時に接着剤の層を形成する方法が挙げられる。
図６～図９に示した何れの方法においても、複層構造体１０Ｂの厚みは巻き取りの回数によって制御可能である。又、複層構造体１０Ｂの内径は、巻き取りロール３５０の外径を選択することで任意に制御可能である。
又、複層構造体を２種類以上組み合わせる際には、例えば、ある複層構造体を上記方法で巻き取ったのち、別の厚みや材質からなるフィルムをその上から複数巻き取ることで円筒の内側と外側で異なる複層構造体からなる積層体を作製可能である。その場合、ガラスを含まない樹脂フィルムのみを接着剤を介して巻き取る等の構成を入れることも当然可能である。
複層構造体１０Ｂは一般的には円筒であるが、巻き取りロール３５０の形状を変えることで、図４に示したような様々な形状の複層構造体１０Ｂを作製可能である。
更に、複層構造体１０Ｂの柱状構造を分断することで、図１０に示すボード１０Ｃや図１１に示すボード１０Ｄのように、半円や任意の曲面形状のボードを得ることができる。ボード１０Ｃ及び１０Ｄを組み合わせることで様々な立体構造を作り出すことができる。又、複層構造体１０Ｂの柱状構造を分断することで、図１に示す複層構造体１０や図２に示す複層構造体１０Ａを作製可能である。
［用途］
本実施形態に係る複層構造体は、例えば、工業用の配管、建築資材、ショーケース、曲面窓等に使用することができる。
このように、本実施形態に係る複層構造体は、厚み１０μｍ以上２００μｍ以下のガラス層と、樹脂層と、を有する複層構造体であって、１つのガラス層と１つの樹脂層との積層構造を単位積層構造とし、複層構造体の厚み方向において、単位積層構造の数が５層以上２００００層以下である。これにより、本実施形態に係る複層構造体は、高強度の衝撃を吸収するガラス層と樹脂層の多層複合構造を取りつつ軽量であり、平面だけでなく曲面、円筒の形状を任意に成形可能となる。
以上、好ましい実施形態等について詳説したが、上述した実施形態等に制限されることはなく、特許請求の範囲に記載された範囲を逸脱することなく、上述した実施形態等に種々の変形及び置換を加えることができる。

Claims (6)

  1. 厚み１０μｍ以上２００μｍ以下のガラス層と、樹脂層と、を有する複層構造体であって、
    １つのガラス層と１つの樹脂層との積層構造を単位積層構造とし、
    前記複層構造体の厚み方向において、前記単位積層構造の数が５層以上２００００層以下であることを特徴とする複層構造体。
  2. 前記単位積層構造において、前記樹脂層は、可撓性を有する樹脂フィルムと、前記ガラス層と前記樹脂フィルムとの間に設けられる接着層又は粘着層と、を有する請求項１に記載の複層構造体。
  3. 前記単位積層構造において、前記樹脂層は中間膜であることを特徴とする請求項１に記載の複層構造体。
  4. 前記中間膜が、ポリビニルアセタール系樹脂又はポリハロゲン化ビニル樹脂であることを特徴とする請求項３に記載の複層構造体。
  5. 前記単位積層構造は、互いに接着層又は粘着層を介して積層されていることを特徴とする請求項１乃至４の何れか一項に記載の複層構造体。
  6. 筒状であることを特徴とする請求項１乃至５の何れか一項に記載の複層構造体。
