Abstract
Description
多層吸収性物品は、追加の捕捉層(2)及び分散層(3、4)、または慣用のADL(19)を含む、少なくとも三つの機能をもつことができる。頂部層は捕捉層(2)であり、これは液体を迅速に捕捉し、且つ前記捕捉層(2)の下に配置された分配層(distribution layers)(3、4)に送達するのに適している。前記分配層により、液体はユーザーから遠くへ移動することができる。第三の機能は、液体によって再び湿潤するのを防ぐことである。
典型的なSAP粒子(21)は、乾燥粒子の重量をベースとして、約10倍、水を吸い込むことができる架橋親水性ポリマー鎖から構成される。親水性ポリマーは、天然または合成ポリマーであるか、両方の種類の混合物である。一般的な天然ポリマーとしては、例えばカルボキシレート、ホスホネート若しくはスルホキシレートなどの追加の親水性機能により最終的に変性されたセルロースまたはスターチなどのセルロースベースのポリマーが挙げられる。合成親水性ポリマーは一般に、ポリエーテルまたはポリアクリレートベースのポリマーである。
吸収性コアは一般に、SAP粒子(21)と、繊維、層、毛羽またはこれらの任意の組み合わせなどの支持体(23)との混合物を含む。
たとえば、米国特許第5,763,331号(特許文献2)は、紙または不織布などの支持層にしっかり接着されたアクリレートまたは生分解性材料ファミリーなどのSAP粒状材料(granular material)を含む毛羽のない吸収性コアを開示する。主な支持層に超吸収性粒状成分を糊付けするのに使用される接着剤は、噴霧により適用される。
米国特許出願第2008/312625号(特許文献11)、米国特許出願第2008/312632号(特許文献12)及び米国特許出願第2008/3126621号(特許文献13)は、それぞれの層がSAP粒子を含む支持体と、前記SAP粒子を覆う熱可塑性樹脂接着剤をもつ二つの吸収性層を含む、実質的にセルロースを含まない吸収性コアを開示する。この二つの吸収性層は、2つの吸収性層の熱可塑性接着剤の一部が接触するように、継ぎ合わせる。二つの吸収性層は、吸収性微粒子ポリマー材料のそれぞれのパターンが互いに相殺するように、組み合わされている。
本発明の目的は、吸収性コアの体液吸収能、取り込み速度及び再湿潤性に何らかの特性を与える(impart)ことなく、通常、40〜60重量%の範囲で含まれる吸収性コアに一般に使用される毛羽を減らすことによって、吸収性物品の厚さを減らす(薄肉化する)ことである。さらに、本発明に従った吸収性構造体は毛羽がない。ここで毛羽がないとは、層が4重量%未満の毛羽を含むこと、好都合には、吸収性構造体が毛羽を全く含まないことであり、毛羽とはセルロース毛羽を指すと理解すべきである。
さらなる側面では、本発明は、改善された多層吸収性コアを形成するためにADLを含む吸収性構造体に関し、ここで前記ADL及び吸収性層は一体であり、且つ統合されている。
本発明のさらなる目的は、吸収性物品に直接取り込むことができる、統合されたすぐに使える吸収性構造体を提供する。
本発明者らは、吸収性コア及び/またはADLを含む、毛羽のない吸収性構造体を開発した。前記吸収性構造体は、サイズ分布のあるSAP粒子(21)と、繊維性、不織親水性または疎水性支持体(23)とを含み、前記SAP粒子(21)は、そのサイズ分布をベースとして繊維支持体(23)内部に分散されている。得られた吸収性構造体はさらに、スパンボンド、PEフィルム、PETフィルム、ポリオレフィン、多層フィルム、同時押出フィルム、梳毛された不織材料または任意の好適な材料などの被覆層(22)によりコーティングされ、接着剤を用いてコアに維持される。
本発明に従って、SAP粒子(21)は、コーティングされるか、部分的または完全にコーティングされる。
EN 67ポリマーグレードであり、これは通常、Evonik:Favor SXM 10000で最大80重量%SAP充填量比でSAPと毛羽を含む吸収性コアで使用される。
吸収性コア
本発明に従った吸収性コアは、不織性支持体(23)にSAP粒子(21)を完全に浸透させることによって得ることができ、従って図23に示されているように、追加の慣用ADL(19)を使用すべきである。
ゲルによる閉塞を防ぐために、膨潤SAP粒子(21)は、体液などの流体が吸収性層の中を通り抜けることができるように十分に透過性であるべく十分に隔たっていなければならない。これは、SAP粒子のサイズ勾配をベースとして、支持体(23)内部にSAP粒子(21)を分配することによって、本発明者により得られた。理論にとらわれないが、より小さなSAP粒子(21)だけが、z-方向に沿って支持体(23)内に深く浸透し、より大きなSAP粒子(21)は支持体(23)の外側部分に残ったままと考えられる。より小さなSAP粒子(21)は互いに十分に隔たっているので、ゲルによる閉塞問題を予防する一方で、より大きなSAP粒子(21)は、過剰の体液を次第に吸収することができる。
図23は、SAP粒子(21)サイズ勾配に依存して、支持体(23)内部にSAP粒子(21)の分散と不織構造体(23)とを含む、本発明に従った吸収性コアを説明する。吸収性コアはさらに、吸収性コア頂部で慣用のADL(19)と組み合わされる。
捕捉、分散、層(ADL)
第二の態様では、特定量及びサイズのSAP粒子(21)は、ADL構造体を含む支持体(23)中に、そのサイズ分布勾配をベースとして分散され、例えば支持体(23)はSAP粒子(21)で部分的に浸透される。図9及び10はこの第二の態様を説明する。

本発明に適したADLは毛羽がなく、迅速に液体を取り込み、良好な再湿潤特性を確保するので、液体が表面から戻るのを防ぎ、且つ頂部表面を乾燥したままにする。また液体は確実に十分に広がり、分配されるので、全てのコアがその最大まで使用される。
本発明に従った吸収性構造体は、吸収性区分と、捕捉(14)及び分散(16)区分とを含むことができる。図22に示されているこれらの具体的な態様において、吸収性構造体は、相互浸透(interpenetrating)ネットワークを形成する、ポリエステルまたはポリエチレンテレフタレート(PET)、ポリエチレン(PE)、ポリプロピレン(PP)、coPP、PET/PE、PET/PP、PET/cop、PP/PE、PLA、PLA/PP、PVA、ビスコース、綿、毛、PET/coPET、アセテート、PTE、PVC、竹、PBT、PA、アクリル、モダクリル(Modacryl)、及び/または再生繊維などの、単層または多層の不織繊維支持体(23)と、SAP粒子(21)と、接着剤約0.1〜50g/m2、好ましくは0.7〜25g/m2、より好ましくは約2〜7g/m2とから構成される。好ましくは、吸収性構造体は、全く毛羽を含まない。繊維の性質により吸収性層内部に大量のSAP粒子(21)を配合し、これによりSAP粒子(21)の膨潤によるゲルの閉塞を受けずに液体を吸収することができるようにすることも可能である。本発明の好ましい態様では、吸収性構造体は、SAP粒子(21)約25〜300g/ADL及び/または支持体(23)m2、好ましくは約60〜150g/m2を含み;SAP粒子(21)約0.1〜1000g/m2、赤ちゃん用おむつまたは大人の尿漏れ防止パッドに関してはSAP粒子(21)の好ましい量は、100〜500g/m2、女性用ケア製品では10〜200g/m2、及び創傷包帯用では約200〜400g/m2を変動する。一般に、吸収性構造体は、約10〜60g/コア被覆層(22)m2を含む。
別の態様では、SAP粒子(21)は、繊維ネットワークの空隙容積勾配(18a,18b,18c)に浸透する。繊維の空隙容積勾配(18a,18b,18c)のため、より小さな粒子はより大きな粒子よりも深く浸透する。繊維構造体の頂部側は実質的にSAP粒子(21)がなく、且つさらに捕捉(14)、分配(16)及び再浸潤(15)層として機能することができる。
本発明に好適な吸収性構造体を製造するための方法は図13に説明されており、以下の段階を含む:
・繊維支持体(7)を巻き戻す。粉末散布(8)によりまたはドラム形成により、標準的なおむつラインの真空技術により、前記支持体(7)をSAP粒子(21)で覆う。
・交流電場(alternative electrical field)を印加して、確実にSAP粒子(21)を均質分配させる。この方法は、本明細書中、参照として含まれる欧州特許第EP1 526 214号またはEP2 165 015号に記載される、Fibroline法(9)としても公知である。
・コア被覆層材料(22)を巻き戻す(11)。
・コア被覆層(22)及び/または支持体表面(7)の内面上に接着剤(10)を適用する。
・前記支持体(7)を、前記コア被覆層材料(22)で覆う。
・圧力により確実に接着させる(12)。
・前記吸収性構造体を巻きとる(13)。
・場合により、製品をカレンダー処理にかけて、長手方向にチャネル構造をつくりだす。
小さな粒子はADLに効率的に浸透でき、より大きなサイズの粒子は拡散層の外側に残ったままで貯蔵層(20)を形成するので、約45μm〜約850μm、好ましくは約100μm〜約800μmの粒径のSAP粒子(21)、及び約300〜600μmの平均径サイズをもつSAP粒子(21)が好ましい。
本発明に従った好適な接着剤は、良好な接着を提供しなければならず、液体が吸収性層に到達できるよう液体に対して透過性でなければならず、且つSAP粒子(21)が体液により膨潤するときに、ゲルによる閉塞問題を避けるために、少なくとも100%、好ましくは600〜1800%の破断点伸びをもたなければならない。好ましい接着剤は、水ベースの接着剤及び固体粉末接着剤であり、これを粉末化してSAP粒子(21)を接着する。好適な市販の接着剤としては、Bostik H4245;Bostik H20028;Bostik H4322またはFuller Full-Care 8400Aがあるが、これらに限定されない。
本発明に従った吸収性コア及び/またはADLを含む吸収性構造体を製造するための方法は、図13及び26に記載する。
支持体層(7)の巻き戻しは、幾つかの吸収性構造体を並行して加工するのに十分に幅広でなければならない。従って、図14に説明されているように、支持体(7)の幅または横寸法またはy方向にわたって不連続様式でSAP粒子(21)を散布及び供給することが可能である。
・繊維支持体(7)を巻き戻す。支持体(7)の空隙容積分布に依存して、支持体(7)は、SAP粒子(21)の損失を防ぐために、プロセスの間、上向きに維持することができる。
・粉末散布(8)により、支持体(7)の横方向またはy-方向にわたって、支持体(7)上に一定量のSAP粒子(21)を部分的に付着させる。
・交流電場(9)を印加して、SAP粒子(21)を確実に均質分布させる。前記SAP粒子(21)は支持体(7)に浸透して、閉じ込めまたは絡み合いにより及び/または任意の結合段階の後に繊維質支持体(7)に保持する、ここで前記SAP粒子(21)は、接着剤を添加することにより不織繊維に接着する。
・支持体(7)表面上及び/またはコア被覆層材料(22)上にホットメルト接着剤を適用する。
・コア被覆層を巻き戻す(11)。
・前記支持体(7)を前記コア被覆層(22)で覆う。ここで前記SAP粒子(21)が存在する場合、前記ホットメルト接着剤は被覆層(22)を支持体(7)に接着し、SAP粒子を全体として結合する(21)。支持体(7)が粒子を含まない場合には、接着剤はコア被覆層(22)材料を、SAP粒子(21)を本質的に含まない支持体(7)の部分の上で支持体(7)に接着して、吸収性コアを封止する。封止によって、切断した時にSAP粒子(21)が落下するのを防ぎ、且つSAP粒子(21)が側部へ移動するのを防ぐ。
さらに、Fibolineプロセスの間に側部へ幾らか移動が起きるので(図20)、吸収性構造体の横寸法にわたってSAP粒子(21)の分散プロフィールをつくりだし(図16)、吸収性構造体の中間部分により高いSAP粒子(21)濃度ゾーンと、側部により低いSAP粒子(21)濃度ゾーンとをつくりだして、吸収性構造体の中心部により高い体液貯蔵能力を提供して、漏れが起きる可能性を食い止める。
図18に示されているように、長手寸法(x-方向)に沿ったプロフィール化吸収性構造体は、前記供給ロールを使用して得ることができ、前記構造体はおむつの正面部及び中間部により多量のSAP粒子(21)と、おむつの背面部により少量のSAPを含む。
FAVOR SXM 10000は、おおよそ以下のサイズ分布をもつ部分的に中和した、架橋ナトリウムポリアクリレートポリマーである。
Claims (26)
- 吸収性コア(5)及び/または捕捉(2)及び分散(3)層を含む一体吸収性構造体であって、前記吸収性コア(5)及び/または捕捉(2)及び分散(3)層は、超吸収性粒子が浸透するのに適した空隙容積をもつ少なくとも一つの不織性支持体(23)層を含み、前記超吸収性粒子は、前記吸収性コア(5)及び/または捕捉(2)及び分散(3)層の深さ方向またはz-方向に沿ったサイズ分布勾配に従って支持体層(23)内に分散されていることを特徴とする、前記構造体。
- 前記吸収性構造体は毛羽がないことを特徴とする、請求項1に記載の吸収性構造体。
- 超吸収性粒子サイズ分布勾配が、約45〜約850μm、好ましくは約100〜800μmである、請求項1または2に記載の吸収性構造体。
- 前記吸収性層(23)は、約0.1〜20000cm3/支持体(23)表面m2の空隙容積、好ましくは約10〜6000cm3/支持体(23)表面m2の空隙容積をもつことを特徴とする、請求項1〜3のいずれかに記載の吸収性構造体。
- 前記支持体層(23)が多層支持体(23)であることを特徴とする、請求項1〜4のいずれかに記載の吸収性構造体。
- 前記支持体層(23)が捕捉(14)及び分散(16)層を含むことを特徴とする、請求項5に記載の吸収性構造体。
- 前記支持体層(23)は頂部捕捉(14)及び分散(16)層と中間層を含む三重層であり、前記中間層は、支持体(23)m2当たり約10〜約600cm3の空隙容積をもち、且つ底部層は、支持体(23)m2当たり約10〜約600cm3の空隙容積をもつことを特徴とする、請求項6に記載の吸収性構造体。
- 前記不織繊維が、ポリエステルまたはポリエチレンテレフタレート(PET)、ポリエチレン(PE)、ポリプロピレン(PP)、coPP、PET/PE、PET/PP、PET/cop、PP/PE、PLA、PLA/PP、PVA、ビスコース、綿、ウール、PET/coPET、アセテート、PTE、PVC、竹、PBT、PA、アクリル、モダクリル再生繊維の群から選択されることを特徴とする、請求項1〜7のいずれかに記載の吸収性構造体。
- 前記超吸収性粒子がポリアクリレートポリマーであることを特徴とする、請求項1〜8のいずれかに記載の吸収性構造体。
- 前記超吸収性粒子を、前記吸収性構造体の長手寸法またはx-方向に沿ったプロフィールに応じて付着することを特徴とする、請求項1〜9のいずれかに記載の吸収性構造体。
- 前記超吸収性粒子が、前記吸収性構造体の横方向またはy-方向に沿ったプロフィールに応じて付着されることを特徴とする、請求項1〜10のいずれかに記載の吸収性構造体。
- 前記超吸収性粒子が、互いに隔てられた支持体(23)上の別々のゾーンに分散され、これによって前記吸収性構造体のx-方向及び/またはy-方向に沿って流体が流れやすく且つ吸い上げやすくすることを特徴とする、請求項1〜11のいずれかに記載の吸収性構造体。
- 繊維支持体(7)を巻き戻す;
前記支持体(7)を超吸収性粒子で少なくとも部分的に覆う;
交流電場を印加して、超吸収性粒子の均質分布を確保する;
コア被覆層材料(22)を巻き戻す(11);
コア被覆層材料(22)の内面及び/または支持体(7)表面に接着剤を適用する;
前記コア被覆層材料(22)で支持体(7)を覆う;
圧力により確実に接着させる;
各段階を含む、請求項1に定義された吸収性構造体を製造するための方法。 - 繊維支持体(7)を巻き戻す;
前記支持体(7)の横寸法にわたって前記支持体(7)を超吸収性粒子で部分的に覆う;
交流電場を印加して、超吸収性粒子の均質分布を確保する;
コア被覆層材料(22)及び/または前記支持体(7)表面にホットメルト接着剤を適用する;
コア被覆層材料を巻き戻す(11);
前記コア被覆層材料(22)で支持体(7)を覆う;
圧力により確実に接着させる、
個々のコアを得るために、前記支持体(7)が超吸収性粒子を本質的に含まない場所で層を切断する;
各段階を含む、請求項1に定義された多重(multiple)吸収性構造体を製造するための方法。 - 支持体(7)表面を超吸収性粒子で覆う段階で、真空技術により粉末散布またはドラム形成を利用することを特徴とする、請求項13または14に記載の方法。
- 装置が、ADL及び/またはコア生産ラインのライン若しくはオフライン、またはおむつ若しくは女性用ケア製品ラインのライン若しくはオフラインにあることを特徴とする、請求項13または14に記載の方法を実施するのに適した前記装置。
- 請求項1〜12に定義されるような吸収性構造体を含む吸収性物品。
- (a)液体透過性トップシート;
(b)液体非透過性バックシート;
(c)(a)と(b)との間に配置される吸収性構造体を含む、請求項17に記載の吸収性物品。 - 前記吸収性構造体の頂部に配置された追加の捕捉(2)及び分散(3)層を含む、請求項18に記載の吸収性物品。
- 前記吸収性構造体の真下に配置された追加の吸収性コアを含む、請求項18に記載の吸収性物品。
- 請求項1に定義されたように少なくとも二つの吸収性構造体を含む、請求項18に記載の吸収性物品。
- 前記吸収性物品が身体の形に合っていることを特徴とする、請求項17〜21に記載の吸収性物品。
- 前記物品が、おむつ、軽度/重度尿漏れ防止パッド、女性用ケア生理用ナプキン及びパンティーライナーまたは創傷包帯からなる群から選択される、請求項17〜22に記載の吸収性物品。
- 前記吸収性物品が、超吸収性粒子約0.1〜約1000g/m3、好ましくは約100〜約500g/m3を含むことを特徴とする、請求項23に記載のおむつまたは軽度及び/または重度尿漏れ防止パッド。
- 前記吸収性物品が、超吸収性粒子約約0.1〜約1000g/m3、好ましくは超吸収性粒子約10〜約200g/m3を含むことを特徴とする、請求項23に記載の女性用ケア生理用ナプキンまたはパンティーライナー。
- 前記吸収性物品が、超吸収性粒子約0.1〜約1000g/m3、好ましくは約100〜約700g/m3、好ましくは超吸収性粒子約200〜約400g/m3を含むことを特徴とする、請求項23に記載の創傷包帯。
