式中、個々のCpはシクロペンタジエニルリガンドであり、それぞれがハフニウムに結合し;個々のRは水素化物およびC1からC10アルキル、最も好ましくは水素化物およびC1からC5アルキルから独立して選択され;Xは水素化物、ハロゲン化物、C1からC10アルキルおよびC2からC12アルケニルからなる群から選択され、より好ましくは、Xはハロゲン化物、C2からC6アルキレンおよびC1からC6アルキルからなる群から選択され、最も好ましくは、Xは塩素、フッ素、C1からC5アルキルおよびC2からC6アルキレンからなる群から選択される。最も好ましい実施形態において、ハフノセンは上記の式(2)により表され、式中、少なくとも1つのR基は上記で定義したアルキルであり、好ましくはC1からC5アルキルであり、他は水素化物である。最も好ましい実施形態において、個々のCpは、メチル、エチル、プロピル、ブチル、およびこれらの異性体からなる群から選択される1、2または3基で独立して置換される。
触媒成分の調製
ハフノセン成分は当分野で公知の技術により調製できる。例えば、HfCl4(1.00当量)を−30℃から−50℃のエーテルに添加し、かき混ぜ、白色懸濁液を得ることができる。次いで懸濁液は−30から−50℃に再冷却することができ、その後リチウム・プロピルシクロペンタジエニド(2.00当量)を少しずつ添加する。反応は薄茶色に変化し、リチウム・プロピルシクロペンタジエニドを添加すると懸濁固体で粘度が高くなる。次いで反応は徐々に室温まで温められ、10から20時間攪拌され得る。次に、得られる茶色の混合物は濾過し、茶色固体および麦わら色の溶液が得られる。次いで固体は当分野で公知なようにエーテルで洗浄することができ、混ぜ合わされたエーテル溶液を真空下で濃縮し、低温の白色懸濁液を得る。次いでオフホワイトの固体生成物を70から95パーセントの収率で濾過により単離し、真空乾燥する。
触媒組成物は約80:1から130:1のAl/Hfモル比で作製すべきであり、完成触媒へのハフニウム装填は下記の一般手法を用いて約0.6から0.8重量パーセントHfであるべきである。メチルアルミノキサン(MAO)を含むトルエンを清潔で乾燥した容器に添加し、50から80rpmおよび60から100°Fの範囲の温度で攪拌すべきである。次いで追加のトルエンを攪拌しながら添加することができる。その後ハフノセンはトルエンに溶解し、MAOとともに容器に入れる。次いでメタロセン/MAO混合物は30分から2時間攪拌することができる。次に、適量のシリカ(22から28μmの範囲の平均粒径、600℃で脱水)を添加し、さらに1時間以上攪拌することができる。その後該液体は移すことができ、触媒組成物を高温で流動窒素下で攪拌しながら乾燥する。
エチレン/1−ヘキセン・コポリマーは下記の一般手法に従って製造した。触媒組成物はシリカ担持ビス(n−プロピルシクロペンタジエニル)ハフニウムジクロライドをメタルモキサン(methalumoxane)とともに含み、Al:Hf比は約80:1から130:1である。触媒組成物は、流動床気相重合反応器に乾燥注入した。より具体的には、重合は約2068から2586kPaの全圧で作動する336.5〜419.3mm ID直径気相流動床反応器で実施した。反応床の重量は約41〜91kgであった。流動気体は毎秒約0.49から0.762mの速度で該床を通過した。該床から出る流動気体は反応器の上部に位置する樹脂遊離帯に入った。次に流動気体は再循環ループに入り、循環気体コンプレッサーおよび水冷熱交換器を通過した。鞘側の水温は反応温度を既定値に維持するよう調整した。エチレン、水素、1−ヘキセンおよび窒素は、所望の気体濃度を維持するのに十分な量でコンプレッサーの直上流の循環気体ループに供給された。気体濃度はオンライン蒸気画分分析器により測定した。生成物(本発明ポリエチレン粒子)は、生成物箱に移される前に反応器から回分様式でパージ容器に回収された。樹脂の残留触媒および活性剤は生成物ドラムで湿潤窒素パージで失活した。触媒はステンレス鋼注入管を通って所望のポリマー製造速度を維持するのに十分な速度で反応器床に供給された。さらに後述の通り、本発明ポリエチレン試料1−2を製造するこの一般法を用いて2回の個別の重合稼働を行った。
本発明繊維1−26を調製した後、下記の方法に従って、本発明スパンボンド布1−26を形成し、それらの物理的性質について試験した。結果は表Iおよび図1−6に示す。
比較繊維1−13を調製した後、下記の方法に従って、比較スパンボンド布1−13を形成し、それらの物理的性質について試験した。比較繊維のポリマー成分の特性は表IIAに報告する。結果は表IIおよび図1−6に示す。
本発明ポリエチレン試料1(X8050)は、190℃および2.16kgで測定される約80g/10分のメルトインデックス(I2)および約0.955g/cm3の密度を有するポリエチレン組成物である。
試験方法は下記を含む:
密度(g/cm3)はASTM−D792−03、方法Bに従って、イソプロパノール中で測定した。試料は、測定前の熱平衡に到達させるために、23℃で8分間イソプロパノール槽で調整後1時間以内の成形で測定した。試料は、ASTM D−4703−00Annex Aに従って、約190℃および15℃/分の冷却速度の初期熱期間で手順Cにより圧縮成形した。試料は「触れる程度に冷却」するまで冷却を継続しながらプレス機で45℃に冷却した。
Mポリエチレン=Ax(Mポリスチレン)B
式中、Mは分子量であり、Aは0.41の値を有し、Bは1.0に等しい。マルチ検出器補正を測定する体系的アプローチは、「Balke, Mourey, et al. (Mourey and Balke, Chromatography Polym. Chpt 12, (1992))」および「Balke, Thitiratsakul, Lew, Cheung, Mourey, Chromatography Polym. Chpt 13, (1992))」により公開されたものと一致する方式で行い、狭基準の較正曲線からの狭基準カラム較正結果に対するDow広範ポリスチレン1683からの二重検出器対数結果を社内ソフトウェアを用いて最適化した。オフセット測定の分子量データは、「Zimm (Zimm, B. H., J. Chem. Phys., 16, 1099 (1948))」および「Kratochvil(Kratochvil, P., Classical Light Scattering from Polymer Solutions, Elsevier, Oxford, NY (1987))」により公開されたものと一致する方式で得られた。分子量の測定用に用いた全注入濃度は、115,000g/mol分子量の直鎖ポリエチレンホモポリマーからの試料の屈折率面積および屈折率検出器の較正から得られ、これはNISTポリエチレンホモポリマー鎖1475を参照して測定した。クロマトグラフ濃度はアドレス指定第2ビリアル係数効果(分子量に及ぼす濃度の影響)を排除するのに十分低いと推測された。分子量の計算は社内ソフトウェアを用いて行った。数平均分子量、重量平均分子量、およびz平均分子量の計算は下記の方程式に従って為され、屈折計シグナルは重量分率に正比例すると推測する。基線を差し引いた屈折計シグナルは以下の方程式の重量分率とそのまま置き換えられる。分子量は従来の較正曲線から、または絶対分子量は光散乱対屈折計比から得られることに留意されたい。z−平均分子量の改良推定、基線を差し引いた光散乱シグナルは、重量平均分子量と重量分率の積に以下の方程式(2)で置き換えられる:
Claims (17)
- ポリプロピレン、ポリエステル、およびポリアミドからなる群から選択されるポリマー材料を含む第1構成要素;ならびに
100重量パーセント以下のエチレン由来の単位、20重量パーセント未満の1またはそれ以上のα−オレフィンコモノマー由来の単位を含むポリエチレン組成物を含む第2構成要素
を含む複合繊維であって、
前記ポリエチレン組成物が、0.945から0.965g/cm3の範囲の密度、1.70から3.5の範囲の分子量分布(Mw/Mn)、0.2から150g/10分の範囲のメルトインデックス(I2)、2.5未満の範囲の分子量分布(Mz/Mw)、前記組成物の骨格に存在する1000炭素原子当たり0.1未満ビニルの範囲のビニル不飽和を有する複合繊維。 - 前記繊維が1.6から2.4g/9000mの範囲のフィラメント当たりデニールを有する、請求項1に記載の複合繊維。
- 前記複合繊維が芯/鞘コンフィギュレーションを有し、前記芯は前記第1構成要素を含み、前記鞘は前記第2構成要素を含む、請求項1に記載の複合繊維。
- 前記複合繊維が芯/鞘コンフィギュレーションであり、80/20から40/60の芯/鞘比を有する、請求項3に記載の複合繊維。
- 前記複合繊維が連続繊維またはステープル繊維である、請求項1に記載の複合繊維。
- ポリプロピレン、ポリエステル、およびポリアミドからなる群から選択されるポリマー材料を含む第1構成要素を選択する段階;
100重量パーセント以下のエチレン由来の単位、20重量パーセント未満の1またはそれ以上のα−オレフィンコモノマー由来の単位を含むポリエチレン組成物を含む第2構成要素を選択する段階であって、前記ポリエチレン組成物が、0.945から0.965g/cm3の範囲の密度、1.70から3.5の範囲の分子量分布(Mw/Mn)、0.2から150g/10分の範囲のメルトインデックス(I2)、2.5未満の範囲の分子量分布(Mz/Mw)、前記組成物の骨格に存在する1000炭素原子当たり0.1未満ビニルの範囲のビニル不飽和を有する段階;
前記第一構成要素および前記第2構成要素を紡いで複合繊維にする段階;ならびに
それにより前記複合繊維を形成する段階

前記第一構成要素および前記第2構成要素を紡いで1またはそれ以上の複合繊維にする段階;
1またはそれ以上の複合繊維を表面に配置する段階;
それにより織布を形成する段階;
1またはそれ以上の複合繊維を前記織布に接着させる段階;
それによりスパンボンド布を形成する段階
を含む、スパンボンド布を製造する方法。 - 請求項1に記載の1またはそれ以上の複合繊維を含む不織布。
- 前記不織布が1mg/cm2未満の範囲の摩耗抵抗を有する、請求項13に記載の不織布。
- 前記布が50から200パーセントの範囲の縦方向の引張伸びおよび50から250パーセントの範囲の横方向の引張伸びを有する、請求項13に記載の不織布。
- 請求項13に記載の1またはそれ以上の不織布を含む製品。
- 前記製品が、内装、衣料、壁紙、カーペット、おむつの表面シート、おむつの裏シート、医療用布、外科用布、病衣、拭き取り繊維、織物、および地質織布からなる群から選択される、請求項15に記載の製品。
