Abstract

Description
項1.1層又は複数層からなる木質基材上に、発泡層及び床材用化粧シートが順に積層された床用化粧材であって、該木質基材中の発泡層に接する層の比重が0.6以上であり、該発泡層の厚みが0.5 mm以下であり且つ発泡セル体積が0.001〜0.055 mm3である床用化粧材。
項2.前記発泡層の比重が0.05〜0.7である、項1に記載の床用化粧材。
項3.前記発泡層の引張弾性率が3〜20 MPaである、項1又は2に記載の床用化粧材。
項4.溝加工及び/又は面取り加工されている、項1〜3のいずれか一項に記載の床用化粧材。
項5.木質基材の裏面に防湿シートがラミネートされている、項1〜4のいずれか一項に記載の床用化粧材。
本発明の床用化粧材は、1層又は複数層からなる木質基材上に、発泡層及び床材用化粧シートが順に積層された床用化粧材であって、該木質基材中の発泡層に接する層の比重が0.6以上であり、該発泡層の厚みが0.5 mm以下であり且つ発泡セル体積が0.001〜0.055 mm3であることを特徴とする。
木質基材は、1層又は複数層のどちらの構成であってもよいが、複数層である場合は、2〜6層であることが好ましい。
発泡層としては、従来公知の任意の樹脂発泡手法を採ることができる。そのような方法としては、例えば、(1)熱可塑性樹脂のペレット又はビーズにガスを含浸させ、押出し機で加熱・溶融し、ダイを出たところで発泡成形する方法、(2)熱可塑性樹脂のペレット又はビーズを押出し機にて、加熱・溶融し、その中へガスを注入、混練し、ダイを出たところで発泡成形する方法、(3)発泡剤を含んだ熱可塑性樹脂のペレット又はビーズを押出し機で加熱・溶融し、ダイから吐出したときは未発泡のシート成型をし、後加工で加熱又は電子線の照射により発泡および架橋させる方法、(4)熱可塑性樹脂のペレットと成型温度で分解してガスを発生する化学発泡剤を混合し、押出し機で加熱・溶融し、ダイ出口で発泡成形する方法などが挙げられる。
1.一面の2辺AとB、隣接面より2辺AとCを大きいものから順に5つ計測する。
2.求めた4辺から異なる辺3つにより、直方体の体積を求める。
3.直方体と同体積の立方体の1辺を3乗根より求める。
4.立方体に内接する球の体積を求めた値を発泡セル体積(最大セル体積)とする。
上記1〜3より、式(A×B×C)(1/3)=Rから立方体の1辺Rが求められる。それに内接する球の体積を、式4/3×π×(R/2)3から求めると、発泡セル体積が得られる。
発泡層のおもて面には床材用化粧シートが積層されている。床材用化粧シートは限定的ではないが、例えば、基材シート上に絵柄層(ベタインキ層・柄インキ層)、透明性樹脂層及び表面保護層を順に有するものが好ましい。以下、この床材用化粧シートを例示的に説明する。
防湿シートは、木質基材の裏面に設けられることが好ましい。防湿シートは、温度40℃、湿度90%における透湿度が7g/m2・24時間以下のものが好ましい。防湿シートは限定されないが、例えば、ポリエチレン,ポリプロピレン等のオレフィン系熱可塑性樹脂、ポリエチレンテレフタレート,ポリブチレンテレフタレート,ポリエチレンナフタレート等のエステル系熱可塑性樹脂などの合成樹脂製フィルムが使用できる。この中でも、特に少なくとも合成樹脂製基材層と蒸着層とを有するものが好ましい。以下、この態様について例示して説明する。
(床材用化粧シートの作製)
0.06mm厚の着色ポリプロピレンフィルムからなる樹脂シートの上に、アクリル−ウレタン系樹脂のインキを使用し、グラビア印刷法により固形分量が2g/m2となるように塗工してベタインキ層を形成した。
発泡セル体積が0.009mm3、厚み0.5mmの発泡シート(東レペフ加工品株式会社製 トーレペフ 5Z005)の両面にコロナ処理を施し、床材用化粧シートの裏面に塗工している裏面プライマーを施した。
床材用化粧シートと発泡シートに、ウレタン系接着剤(固形分量8g/m2)を塗工し、発泡体付き床材用化粧シートを作製した。
実施例1の発泡シートに代えて、発泡セル体積が0.004mm3、厚み0.2mmの発泡シート(東レペフ加工品株式会社製 トーレペフ 5S002)を用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の床材用化粧シートに代えて、透明性樹脂層の厚みが0.15mmである厚み230μmの床材用化粧シートを用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の床材用化粧シートに代えて、透明性樹脂層の厚みが0.2mmである厚み280μmの床材用化粧シートを用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の床材用化粧シートに代えて、裏面に0.25mm厚のポリプロピレン製バッカー層をラミネートした厚み410μmの床材用化粧シートを用い、基材裏面に下記の防湿シートを積層した以外は、実施例1と同様にして床用化粧材を得た。
12μm厚さの二軸延伸ポリエチレンテレフタレートフィルムを用意し、片面に2液硬化型ウレタン系樹脂からなるプライマー層を設けた。更にプライマー層の上にアルミニウム蒸着層を設けた。これにより得られるフィルムを「蒸着PETフィルム」と呼称する。
基材裏面に上記の防湿シートを積層した以外は、実施例1と同様にして床用化粧材を得た。
実施例1の基材に代えて、合板(比重0.5)を用い、実施例1の発泡シートに代えて、発泡セル体積が0.004mm3、厚み0.2mmの発泡シート(東レペフ加工品株式会社製 トーレペフ5S002)を用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の発泡シートに代えて、発泡セル体積が0.062mm3、厚み0.5mmの発泡シート(東レペフ加工品株式会社製 トーレペフ 30020)を用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の発泡シートに代えて、発泡セル体積が0.012mm3、厚み1.0mmの発泡シート(東レペフ加工品株式会社製 トーレペフ 10010)を用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の発泡シートに代えて、エチレン−αオレフィン共重合体100重量部に対し、ADCA系発泡剤1部及びステアリン酸亜鉛発泡助剤1部を添加し、180μmのシートを作製し、温度220℃で発泡させて作製した発泡シートを用いた以外は、実施例1と同様にして床用化粧材を得た。
実施例1の基材に代えて合板(比重0.5)を用い、発泡シートを用いなかった以外は、実施例1と同様にして床用化粧材を得た。
発泡シートを用いなかった以外は、実施例1と同様にして床用化粧材を得た。
実施例1の床材用化粧シートに代えて、裏面に0.25mm厚のポリプロピレン製バッカー層をラミネートした厚み410μmの床材用化粧シートを用い、発泡シートを用いなかった以外は、実施例1と同様にして床用化粧材を得た。
床用化粧材の耐衝撃性をデュポン衝撃試験機(JIS K5600−5−3に準拠)を用いて評価した。具体的には、30cmの高さから500 gの錘を化粧材表面に落下させて凹み量を測定することにより評価した。凹み量が、400μm以下の場合、一般的な耐傷性カラーフロアと同等以上の床材性能を有していると判断した。
床用化粧材について、耐キャスター性を、床材疲労試験機No.159-S(株)安田精機製作所を使用して評価した。
床用化粧材に対して床材用化粧シート側からルーター切削により溝を切削加工した。加工面を観察し、「○」を「毛羽立ちはほとんど認められない」、「×」を「毛羽立ちが顕著に認められる」と評価した。
床用化粧材の表面と剛球の間にプレスケールを設置し、530 g鋼球を高さ200 mmから落下させ、鋼球と床材の設置面積を測定した。「△」を「耐傷性突き板フロア同等レベル」、「○」を「それ以上」、「×」を「それ以下」と評価した。
床用化粧材を温度40℃、湿度90%の環境下に24時間放置した。
表1、2から、比重の大きい木質基材上に発泡層、床材用化粧シートを順に積層し、当該発泡層の厚みおよび発泡セル体積を規定することにより、一般的な耐傷性カラーフロアと同等以上の床材性能および歩行感(クッション性)を有することが分かる。
