Description
本出願は、2006年7月21日に出願された米国仮出願第60/831,740号に基づく優先権を主張する。
(a)セルシアンの前駆体を混合して、混合物を形成する工程、
(b)前記混合物を四フッ化ケイ素含有雰囲気下で加熱してフッ素含有中間体を形成する工程、及び、
(c)実質的にフッ素を含まない雰囲気下で前記フッ素含有中間体を加熱して、融合した六方晶系セルシアン粒子から構成されるろ過媒体を形成する工程。驚くべきことに、本発明の第2の態様の方法により作製されるセルシアンにより、300℃前後において不連続な体積変化を示すことのない非対称粒子状のセルシアンセラミックを作製することができる。これは、セルシアンの低温で安定な単斜相を高温で安定な六方相に変えたことに伴う低温層の変化によるものである。
(a)セルシアンの前駆体を混合して、混合物を形成する工程、
(b)前記混合物を四フッ化ケイ素含有雰囲気下で加熱してフッ素含有中間体を形成する工程、及び、
(c)続いて前記フッ素含有中間体を実質的にフッ素を含まない雰囲気下で加熱して六方晶系セルシアンセラミックを形成する工程。
60質量部のκ−アルミナ6〜15μmパウダー(Selecto Scientific、ジョージア州)を40質量部の99.8%炭酸バリウム1μmパウダー(Alpha Aesar、ワードヒル、マサチューセッツ州)と混合して、ペレット状にプレスして、石英炉内で600/500torrのSiF4圧力下で約4時間加熱した。SiF4下での加熱の後に得られた(中間)相は、セルシアン相、アルミナ相及びBa−Al−F相であった。次に、サンプルを空気中で1400℃にて2時間加熱処理した。得られた組成物は、65.8質量%の六方晶系セルシアン、3.4質量%のAl2O3、4.9質量%のBaAl2O4及び25.9質量%のBaAl12O19からなるものであった。単斜晶系セルシアンは検出されなかった。微小構造は、ほぼ全体的に板状構造であり、これによりセルシアンとアルミン酸バリウムの2つの主な相は、板状の形状を有していることが示唆された。これらの板状構造体は、典型的には直径が30〜50μmで、厚さが1〜5μmであった。最終的な六方晶系セルシアンセラミックは、図1に示すように板状粒子が融合して構成されており、約60%の多孔率を有し、平均気孔サイズは約10μmであった。
κ−Al2O3、炭酸バリウム、99.5%シリカ2μmパウダー(Alpha Aeser)を一緒に混合して混合物を調製した。この混合物のAl/Si比は3:1であった。炭酸バリウムの量は、混合物全体の30質量%であった。この混合物をペレット状にプレスして、500/600torrのSiF4圧力下で約4時間反応させ、次に、空気中で1400℃にて2時間加熱処理した。融合した板状セラミック(多孔率63%)は、約70質量%の六方晶系セルシアンと30質量%の未反応α−アルミナを有していた。このセラミック体は、300℃において不連続性の欠けた熱膨張を示した。熱膨張係数は、200℃で4.2×10−6ppm/℃、500℃で4.5×10−6ppm/℃及び1000℃で5.5×10−6ppm/℃であった。
κ−Al2O3、炭酸バリウム及びシリカを一緒に混合して混合物を調製した。この混合物のAl/Si比は3:1であった。炭酸バリウムの量は、混合物全体の40質量%であった。この混合物を実施例2の記載と同様に処理した。処理完了後において、多孔率は約60〜62%であり、強度は約17MPa(4点曲げ試験:ASTM C1421−99)であり、弾性率は約23GPa(ASTM C1259−94)であった。セラミック体は、27質量%のAl2O3、69質量%の六方晶系セルシアン及び3質量%のBaAl12O19からなるものであった。
Claims (20)
- 内部にフィルター媒体と該フィルター媒体を通じてろ過すべき流体を流すための流入口及び流出口を有するハウジングで構成される、改善された粒子ろ過装置であって、前記フィルター媒体が融合した板状のセラミック粒子で構成される多孔性セラミックで構成される、ろ過装置。
- 前記多孔性セラミックが、8ppm/℃以下の最大体積熱膨張係数を有する、請求項1に記載のろ過装置。
- 前記多孔性セラミックが、6ppm/℃以下の最大熱膨張係数を有する、請求項2に記載のろ過装置。
- 前記多孔性セラミックが、4ppm/℃以下の最大熱膨張係数を有する、請求項3に記載のろ過装置。
- 前記多孔性セラミックが、3ppm/℃以下の熱膨張係数を有する、請求項4に記載のろ過装置。
- 前記多孔性セラミックが、セルシアン粒子で構成される、請求項1〜5のいずれか1項に記載のろ過装置。
- 前記セルシアン粒子が、100℃から1000℃の範囲で連続的な体積膨張係数を示す、請求項6に記載のろ過装置。
- 前記ろ過装置が、ディーゼルエンジン排気装置内に組み込まれた、請求項1〜7のいずれか1項に記載のろ過装置。
- 前記融合した板状のセラミック粒子が、セルシアン粒子の50体積%以上を占める、請求項1〜8のいずれか1項に記載のろ過装置。
- 前記セルシアン粒子が、前記融合した板状のセラミック粒子を75体積%以上の割合で含む、請求項9に記載のろ過装置。
- 前記セルシアン板状粒子が、六方晶系構造を有する、請求項10に記載のろ過装置。
- 前記セルシアン板状粒子が、連続的な熱膨張係数を有する、請求項11に記載のろ過装置。
- 前記融合した板状のセラミック粒子が、
(a)セルシアンの前駆体を混合して、混合物を形成する工程、
(b)前記混合物を四フッ化ケイ素含有雰囲気下で加熱してフッ素含有中間体を形成する工程、及び、
(c)続いて前記フッ素含有中間体をフッ素を含まない雰囲気下で加熱して六方晶系セルシアンセラミックを形成する工程
を含む方法により形成される六方晶系セルシアン粒子から構成される、請求項1〜12のいずれか1項に記載のろ過装置。 - 前記四フッ化ケイ素が、個別のガスとして提供される、請求項13に記載のろ過装置。
- 前記四フッ化ケイ素が、前駆体化合物の分解により提供される、請求項13に記載のろ過装置。
- 融合した六方晶系セルシアンセラミック粒子で構成され、100℃〜1000℃の範囲において連続的な熱膨張係数を有する、多孔性セルシアンセラミック。
- 前記セルシアンセラミックが、約30%以上の多孔率を有する、請求項16に記載の多孔性セルシアンセラミック。
- 前記セルシアンセラミックが、約50%以上の多孔率を有する、請求項17に記載の多孔性セルシアンセラミック。
- 前記多孔率が、60%以上である、請求項18に記載の多孔性セルシアンセラミック。
- (a)セルシアンの前駆体を混合して、混合物を形成する工程、
(b)前記混合物を四フッ化ケイ素含有雰囲気下で加熱してフッ素含有中間体を形成する工程、及び、
(c)続いて前記フッ素含有中間体をフッ素を含まない雰囲気下で加熱して六方晶系セルシアンセラミックを形成する工程
を含む方法により作製される、請求項16〜19のいずれか1項に記載の多孔性セルシアン。
