Abstract
摩擦元件,尤其是用于离合器中的摩擦元件,是包括用一种粘合剂树脂浸渍过的纤维绳,然后缠绕成一个摩擦元件和硫化,当这些纤维绳是由玻璃纤维、丙烯酸纤维和金属丝组成时,这些摩擦元件能显著地改善耐磨性能和爆破强度。先捻成一根纱,再以相反方向捻成合股纱的纤维绳,大大地有助于提高性能。尤其是较好的耐衰减性和接合感应与高的爆破强度。
Description
这项发明是关于改进制造定形摩擦元件,例如离合器衬片之类。实际上,此项发明中之摩擦元件是采用特别方法将纤维捻成合股线,以便改善其摩擦特性和爆破强度。这样的摩擦元件既符合已知的普通一般的摩擦元件的要求,而最重要的就是可以减少因采用石棉作为摩擦元件必备成份所助成环境污染及危害人类健康的可能性。
一直以来矿物石棉都是用于制造耐热或隔热的产品。自12世纪开始,用石棉纤维编织成之布就是普通使用之防火布。故此石棉质被认为是制造摩擦元件之主要物质,例如汽车所用之制动器及离合器,这并不惊奇,因它能承受高温高压,近50年来,石棉便成为摩擦元件的主要组成部份。
摩擦元件中之石棉通常先制成纱线形状,而中间包着一细条金属丝作芯子,以提供摩擦元件制造处理纱线时所需要的拉力强度。通常用一种强力纤维物质如棉纤维来加强石棉纤维以便使石棉制成细纱。棉或其他纤维加入到石棉是为了改善石棉细纱的可纺性与拉力强度,这些增强物是为了承压而不是增容。近年来,对在石棉线纱里包含一定量其他纤维如棉,目的是为供制造摩擦元件之用以便使它变得更好承压,通常如果没有这样的其他纤维则仅被称作“石棉纱线”。
自从1970年通过职业安全与健康法案后,因职业上能容忍之石棉接触标准逐渐降为零,因为长期接触石棉可引至癌症。因此值得(或者将来法案规定)完全取消用石棉来制造摩擦元件。
有人提议用玻璃纤维来制造摩擦制品。早期提议用玻璃纤维来补强含石棉质之摩擦元件,初时只作为传统的摩擦元件之底垫,其后便有作为面层。加入玻璃纤维的目的是提高摩擦元件的爆破强度(爆破强度是一个指标,用于表示摩擦元件在离心力作用下不致于散碎,爆破强度的试验通常是在高温下进行的)。
最近,已提出纯粹用玻璃纤维或与金属丝或片一起使用制成不含石棉的摩擦元件)例如美国专利3756910号和3,967,037号。这表明玻璃纤维尤其是在高温时不但能改进爆破强度和耐磨损,而且也用作有效的摩擦组成部份。通常,这样的摩擦元件的制造能以普通工艺技术,用热硫化的有机粘合剂把这些玻璃纤维结合成块。
但纯粹用“玻璃纤维”来制造摩擦元件比起采用含有石棉的有一毛病,其特别显著就是与另一摩擦元件接触时有杂声、震动或不正常摩擦作用,故此在高级汽车工业中较难容忍及被接受。其中一补救方法在美国专利4,418,115号描述的就是采用一组由玻璃纤该和丙烯酸或改良的丙烯酸纤维组合。
其实还有许多其他方法来改良不含石棉质的摩擦元件之耐磨擦及耐磨耗性能,以求促进不含石棉质摩擦元件之商业价值。
用来制造一种已改善的无石棉摩擦元件的成份是由有机纤维,金属丝和补强成份的玻璃纤维以及一种交联聚合的粘合剂组成。有机纤维,金属丝和玻璃纤维绞成一条纱线,然后浸渍树脂粘合剂,再绕于离合器元件上。当交联后,粘合剂把玻璃纤维、金属丝和有机纤维在摩擦元件中形成一个整体。
有效地用于这个发明中的交联聚合粘合剂就是通常用在摩擦元件中称为“粘合剂”或“粘合胶浆”。
这种粘合剂含有一种交联或硫化树脂如一种酚醛树脂。在这里所说的“酚醛树脂”是用来表示和包括热固性树脂。这些树脂是以一种醛和一种酚缩合为基础。有效地生成酚醛树脂的醛类不仅局限于甲醛、乙醛、丙烯醛之类。酚类可以是亲电子的芳族代替,如酚、间苯二酚、邻苯二酚、氨基苯酚等类似物。而可熔酚醛树脂和线型酚醛清漆类型树酯都属于“酚醛树脂”范围之内。可熔酚醛树脂是以碱性催化剂合成为特征,而线型酚醛清漆是以酸性催化剂合成为特征。通常可熔酚醛树脂比线型酚醛清漆有更高度羟甲基化。在一个特殊的系统中,可熔酚醛树脂和线型酚醛清漆之间的选择是随在这个系统中其他物质而定。在粘合剂中,酚、甲醛,线型酚醛树脂是最优先选用的。
除了酚醛树脂胶粘剂外,通常还可以含有一种弹性体如天然橡胶或合成橡胶。在这里所使用的“合成橡胶”是属烃链橡胶,这些橡胶是以一种二烯单体为基础的。用来制备适当的合成橡胶的二烯单体包括有氦丁二烯,丁二烯,异戊二烯,1,3-环戊二烯,二聚环戊二烯等类似物。具有自由基,阴离子或阳离子共聚作用而带有共轭不饱和单体的其他烯烃类都能有效地制成合成橡胶。这些烯烃类包括丙烯单体如异丁烯酸、丙烯酸、丙烯腈、甲基丙烯腈、甲基异丁烯酸、丙烯酸甲脂、丙烯酸乙脂、甲基丙烯酸乙脂等等;单烯烃类的碳氢化合物如乙烯、丙烯、苯乙烯,α-甲基丙烯酸乙脂等等;其它官能的单不饱和单体如乙烯基吡啶,乙烯基吡咯烷酮或类似乙烯基功能的单体。也包含在合成橡胶范围内的非硫氢链状橡胶如硅橡胶。在选择一种弹性体用作粘合剂成份时,应当注意保证此弹性体的化学成份不能影响摩擦元件的功能与使用寿命。
粘合剂中除了包括聚合体成份外还可以加入其他物质。例如加入硫化剂以加速不饱和橡胶的交联。典型的硫化剂有硫黄、氧化锌(用来硫化氯丁橡胶),过氧化物,二亚硝基苯等等。硫化促进剂可以采用如氧化锌,硬脂酸等等。聚胺类(尼龙)也可以加进粘合剂以促进酚醛树脂与弹性体的交联和相互作用。代表性之尼龙包括有四胺、环丁烷、三胺、四乙烯、五胺、二苯胍等。
填充剂也可以加入粘合剂中以改善摩擦元件的物理性能和降低成本。常用的填充剂包括碳黑、陶土、石墨、硫化铅、硫化铝、硅藻石、云母、石灰、石膏等同类物都可以采用。商业上有大量酚醛橡胶和酚醛胶粘剂可供选择。这些树脂可加入上述物质以改良粘合剂,配合本发明之用。
一般而言,这些粘合剂以及所有配合剂都可以溶于或能扩散于一种溶剂内制成可溶性聚合物。需用足够的溶剂使能达到适合粘合剂溶解(或扩散)粘度以便与玻璃和有机纤维组合达到合适比例之粘合剂补强物。非溶性有机纤维与玻璃纤维大约占所制成之摩擦元件总重量的20~75%而最佳重量比例为30~65%。如果有机纤维、金属丝和玻璃纤维成份太低的话,会造成不足够的补强作用。如果这些纤维比例太高也会使这摩擦元件消耗量太大。
此发明中所实际应用的玻璃纤维是那些一般所用之补强的硬树脂物质。玻璃纤维的表面必需用一种具有桥键成分粘合剂加以处理以便以使玻璃纤维与摩擦元件有效地结合(化学或物理)。
在制造过程中,每条玻璃纤维都用一种含有偶联剂的胶浆处理以便使玻璃纤维表面与摩擦元件的基体连接起来。此偶联剂包括硅烷偶联剂和Werner(韦尔纳)复合式偶联剂。典型的硅烷偶联剂有乙烯基,烷基,β-氯代丙基,苯基,硫代-烷基,硫代-烷芳基,异丁烯酸,环氧,巯基硅烷类,及其它们的水解物,聚合体之水解物或是它们之任何混合物。Werner(韦尔纳)型偶联剂包括含有三价原子核如铬以及配价的一种有机酸如甲基丙烯酸。这些配合剂甚为普遍而且容易购买。玻璃丝线之各种规格也可在市面购买及适用于本发明。
玻璃纤维的形状完全可以与摩擦元件生产的特殊方法相协调。因此,在生产摩擦元件时玻璃纤维的形状可以采用合股线、纱线和粗纱等。在生产离合器时,摩擦元件的玻璃纤维最好是连续的而直径应计算至最佳耐爆破强度,同时具有最方便的生产工艺。
适用于本发明的有机纤维有丙烯酸纤维,包括改性的丙烯酸纤维。这些纤维在市场上以纤维或纱线分类容易购买。而金属丝可以是铜或铜合金如黄铜或青铜。
丙烯酸纤维,玻璃纤维和金属丝线之比例和它们的组合所捻成的纱线对其后的产品达到好的摩擦特性和爆破强度是很重要的。此发明中之纤维需经捻合成为纱线。例如玻璃纤维首先编成左向或“Z”形之纱线。然后,捻成“Z”形的玻璃纱线与所需要的丙烯酸纤维和金属丝线组合捻成一种右向合股纱或“S”形合股线。捻向初时可以为“S”形后期为“Z”形,最重要的是最终纱线结构的捻向一定要与最初纱线的捻向相反。各式各样的交替捻合是有的如玻璃纤维和丙烯酸纤维先组合捻成“Z”形,然后与金属丝线捻成“S”形的多元组合纱,或玻璃纤维、丙烯酸纤维和铜丝一起先捻成一组“Z”形纱线,然后,将二组或多组纱线再捻合成“S”形的合股纱。在这些组合的线绳中金属丝、丙烯酸线和玻璃纤维的比例可以变化如玻璃纤维大约占重量比之30~70%,丙烯酸线大约占重量比之15~25%,而金属丝大约占重量之15~45%。
除了能改善摩擦元件的特性外,许多组份如玻璃纤维、丙烯酸纤维和金属丝可以降低摩擦元件的重量,改善在接合时的反应性,提高耐高温性和提供高的爆破强度。
本发明的摩擦元件的制造可以按照已知的工艺规程和技术。这些综合纱线用交联聚合粘合剂的配方制成一种浸渍溶剂来浸渍。这些胶粘剂溶液粘度十分低以便浸湿这些纤维。然后胶粘剂溶液蒸发干燥至“B”程度。而此“B”程度的组合物在加热和压力下模压成交联聚合物。然后此模制品经机械加工成最后形状。
其中一个最普通的摩擦元件成形方法是先制一个预制件,此方法尤其适用于离合器衬片。预制件是在“B”程度时的一个结构不精确的制品,由纺织或缠绕的补强物构成,并已浸渍交联粘合剂,近似最后摩擦元件的外形。此预成型件在加热和压力下模压成最后形状。
一种特殊方法制成一种预成形件是包括制好一条由一根或多根互相联系平行排列的连续合股线,而且已浸渍粘合剂和处理到“B”程度。此连续不断的合股纱带通过盛有有机交联粘合剂溶液的浸槽内,这些溶液的粘度已调节好以便能充分浸渍这些纤维物和粘附着这些粘合剂。用一个模具控制胶粘剂的附着量,接着通过一个保持一定温度的干燥塔以便使胶粘剂的溶剂充分挥发而制成“B”程度。然后停放在圆桶内以备用。
当制造一个预成型件时,将一条或多条“B”程度已浸渍的合股线采用一般方法以波浪形式缠绕在一个转动的离合器的芯子上,以便制成一个合符设计尺寸,外形和重量的预制件。这个预制件经加热和加压便制成一个硫化了的摩擦元件,这与众所周知的该类制品相一致。
本发明的一个最大优点是可以用现有的工业和设备来制造摩擦元件。
下列为此发明之具体例子,其实,此发明不止局限于此,因还有其他数不胜数之变化和改良。
合股线的制造
例1·将含有硅酮偶联剂和具有tox200(200g/1000米)重量的H(E型)玻璃细丝所制成的粗玻璃纤维捻成具有大约每米70捻的左向或Z形捻向。然后将四条Z形捻向的粗玻璃纤维与每种直径大约为8mil的二条丙烯酸纤维和二条铜线制成右捻或S型捻向的合股线,捻度大约每米70,其重量的构成是玻璃纤维占47.3%,丙烯酸纤维占17.5%和铜丝占35.2%。
例2·将二条由重量为te×200的H(E型)玻璃细丝制成的粗玻璃纤维与一条丙烯酸纤维和一条铜丝(直径大约8mil)捻成捻度大约为每米70左向或Z型。然后再将二条这样的Z型纱线捻成捻度大约为70右向或S型的合股线。
浸渍液和离合器衬片的制造
例3·将依例1中预制的4条合股线浸入具有酚醛树脂溶液中,其重量组成是酚醛树脂占25.7%,橡胶和橡胶促进剂占24.9%,硫黄占15.5%,石墨占5.5%,各种填充剂占28.4%。
将四条此种合股线合成一条平行排列的带并通过盛有胶粘树脂的浸渍槽,然后再通过一个恒温80℃的烘箱。树脂的粘附量大约占整个已涂树脂的带子总重量的38.5%。预制件的制备是以普通方法将上述的带子缠绕在一个波浪形的转动芯子上。然后将此预制件放在一个离合器模具内在5000磅/吋2和160℃模压3 1/4 分钟,接着在180~260℃硫化7 1/2 小时以便提供作离合器衬片的试验。
例4·将4条依例2方法预制的合股线同样经浸渍制成一个带状物并绕成一个预制件,再经如例3那样模压和硫化并作试验。
试验例:A-E 大体上依例1的相同方法制备的各种合股线再依例3制成离合器衬片。这些合股线的试验例子与离合器特性试验报告一起概括在表1内。
装配在离合器组件内之此类离合器衬片通过测力计试验以决定摩擦和耐磨特性。特性衰减是在一个标准krauss试验机测定,爆破强度是在一个离心爆破机测定,升温至500°F,爆破时记录转速。这试验报告概括在表1内。
从这些数据可知,如果合股纱线是依本发明制造则摩擦元件的爆破强度是显著的。而合股纱线之结构形式也有助于爆破强度的提高如例3和4所比较所示。也可看到若减少铜线含量如试验B或增加玻璃纤维的含量如试验A都会影响抗衰减性和耐磨性能。当把一个离合器装配在一辆Ford Escort汽车内做模拟试验时,如果离合器衬片,按例3制作与用玻璃纤维和人造丝制作比较前者显著地减少冲击性。
由此可见此项发明是可以改进摩擦元件,此元件包括含有一种树脂粘合剂和一个合股纤维的复合体,而这合股纤维是由30~70%重量比之玻璃纤维,15~25%重量比之丙烯酸纤维和15~45%重量比之金属纤维。
合股线最好是由纱线捻合成的复合体,首先每种都具有方向相同的捻向,捻度为每米50~120,然后再将所有纱线以相反方向捻合,捻度为每米50~120成一复合体。合股线可以完全由金属丝,丙烯酸和玻璃纤维捻合而成,也可以把合股线再与金属丝或丙烯酸纤维组合。按此发明所制成的摩擦元件明显地改进其强度,耐衰减性和耐磨特性,超过由其他纤维成份的同类结构。这特有的技术将得到公认,无数的实例和多途径制造方法,优其采用的添加剂,摩擦改良剂,交替的树脂成份等,此发明的内容还可以进一步适合用于生产多种多样的摩擦元件,这与本发明的精神与范围是一致的。
Claims (5)
1、在一个配用于离合器中的摩擦元件里,包括有用一种粘合剂树脂浸渍的合股纤维和经一个波浪外形处理,然后硫化成一个设计形状,在改进的方面来说,合股纤维是由包括大约30~70%重量比的玻璃纤维,大约15~25%重量比的丙烯酸纤维和15~45%重量比的金属丝。
2、权项1中的摩擦元件,在改进方面是说合股线是由纱线的复合体组成,纱线是以每米50~120捻度捻合而成,然后再以与原纱线相反方向每米50~120捻度捻合成合股线。
3、权项1中的摩擦元件,在改进方面是说合股线至少有二根具有每米50~120捻度的纱线和至少一根铜线组成,然后再以原纱线相反方向每米50~120捻度捻合成合股线。
4、适合用于制造摩擦元件的合股线的组成是大约30~70%重量比之玻璃纤维,大约15~25%重量比之丙烯酸纤维和大约15~45%重量比之金属丝,在这里说明,合股线应有每米50~120捻度的纱线,而复合体是再由每米50~120捻度与原捻度方向相反的合股线组成。
5、权项4中的合股线的组成至少有二条纤维线和至少一条铜丝。
