Abstract

技术领域
本发明涉及粘合剂和包含所述粘合剂的光学层压材料。
背景技术
通常,应用于由TFT或STN构成的液晶显示器的液晶元件具有由保持在两个玻璃衬底之间的液晶组分组成的结构。在玻璃衬底表面上,光学膜如偏振膜和延迟膜是通过主要由丙烯酸树脂组成的粘合剂而层压的。顺序层压有玻璃衬底、粘合剂和光学膜的光学层压材料通常是用以下方法制备的:将粘合剂层压在光学膜上以获得粘合剂光学膜,随后将玻璃衬底层压在其粘合剂表面上。
这样的粘合光学膜容易卷曲,因为其在热或湿-热条件下的膨胀和收缩引起大的尺寸变化,从而导致在获得的光学层压材料的粘合剂层中发泡,或者粘合剂层和玻璃衬底之间起泡或者剥离的问题。此外,由于作用于粘合剂光学膜的残余应力在热或湿-热条件下是不均匀分布的,应力集中于光学层压材料的周边,从而导致造成TN液晶元件(TFT)白色缺陷或者STN液晶元件颜色不规则的问题。
为了再次层压粘合剂光学膜,还希望已经接触了粘合剂层的玻璃衬底表面在粘合剂光学膜从光学层压材料剥离后几乎没有模糊或者胶残余物,即提高所谓的再使用性。如果层压在光学层压材料上的粘合剂光学膜一旦从玻璃衬底上剥离,这能够抑制在玻璃衬底表面上产生胶残余物或者模糊,并且使得可以再次用作玻璃衬底。
此外,液晶显示器目前被用作车载显示器,如汽车导航系统,这种车载应用要求在高温和高湿环境中不造成外观劣化方面的耐久性,所述的外观劣化如发泡、起泡、剥离或模糊。
为了解决这些问题,提出了一种粘合剂,其主要由重均分子量为600,000~2,000,000的高分子量丙烯酸树脂和重均分子量为500,000或更低的低分子量丙烯酸树脂组成(JP-A 2000-109771)。
发明内容
本发明的发明人研究了用主要由丙烯酸树脂组合物组成的粘合剂层压光学膜的光学层压材料的性质,从而发现,当以如下方式对这种光学层压材料进行热冲击时:设置从60℃开始的温度变化,-20℃~60℃作为一个循环(1小时),并且重复该温度循环100次,它们经常导致剥离或者其玻璃板表面模糊,导致耐久性不足。
本发明的目的是提供一种粘合剂,该粘合剂具有提高的再使用性,抑制光学层压材料的白色缺陷的产生,以及抑制玻璃衬底与光学层压材料粘合剂层之间的气泡或剥离和粘合剂层中的发泡,并且如果经受重复的加热和冷却也具有提高的耐久性而没有外观变化,如白色缺陷、起泡、剥离、发泡和模糊;提供一种包括所述粘合剂的粘合剂光学膜,并且提供一种光学层压材料,所述光学层压材料通过粘合剂光学层压材料的粘合剂层将光学膜与玻璃衬底层压。
本发明的方面是一种粘合剂,该粘合剂包括下面描述的丙烯酸树脂(1)、丙烯酸树脂(2)、硅氧烷低聚物(3)和交联剂(4);一种粘合剂光学膜,该粘合剂光学膜包括层压在光学膜的任一表面或两个表面上的粘合剂;和一种光学层压材料,该光学层压材料层压在粘合剂光学膜的粘合剂层上的玻璃衬底。
所述的丙烯酸树脂(1)包括衍生自单体(A)的结构单元(a)和衍生自单体(B)的结构单元(b),并且重均分子量为1,000,000~2,000,000,其中所述的(A)是由式(A)表示的(甲基)丙烯酸酯,

所述丙烯酸树脂(2)包括上述的结构单元(a)和结构单元(b),并且重均分子量为50,000~500,000。
所述硅氧烷低聚物(3)含有2~100个衍生自以下表示的化合物(S)的结构单元(s)。硅氧烷低聚物(3)可以含有两种或多种不同的结构单元(s)。

本发明的粘合剂具有提高的挠性和与光学膜的粘合性。用粘合剂层压光学膜的粘合剂光学膜,例如通过层压在液晶元件的玻璃衬底上,提供本发明的光学层压材料。由于其粘合剂层吸收和释放由光学膜或玻璃衬底在湿-热条件下产生的应力,所述的光学层压材料减小了局部集中的应力,从而可以抑制起泡或者从玻璃衬底的剥离。由于还抑制了由不均匀应力分布造成的光学缺陷,当玻璃衬底是TN液晶元件(TFT)时,产生的白色缺陷得以抑制。此外,由于提高了再使用性,如果一旦层压的粘合剂光学膜从光学层压材料的玻璃衬底上剥离,剥离后在玻璃衬底表面上产生的胶残余物或模糊得到抑制,从而可以将该玻璃衬底再次用作玻璃衬底。
具体实施方式
下面详细解释本发明。
本发明中使用的丙烯酸树脂(1)是这样一种丙烯酸树脂,其包括作为主要成分的衍生自下式(A)表示的(甲基)丙烯酸酯(丙烯酸酯或甲基丙烯酸酯,此定义以下相同)的结构单元(以下,有时称作结构单元(a)),并且包括作为单体(B)的单体(B-1)和/或单体(B-2),其中所述的单体(B-1)包括羧基和一个烯属双键,所述的单体(B-2)包括至少一个极性官能团并且包括烯属双键,所述的极性官能团选自羟基、酰胺基、氨基、环氧基、氧杂环丁烷基、醛基和异氰酸酯基。以下,有时将这些通称为结构单元(b)。

R2的一个或多个氢原子被烷氧基取代的(甲基)丙烯酸酯由如下示例:丙烯酸(甲氧基乙)酯,丙烯酸(乙氧基甲)酯,甲基丙烯酸(甲氧基乙)酯和甲基丙烯酸(乙氧基甲)酯。
丙烯酸树脂(1)可以含有衍生自多个不同的(甲基)丙烯酸酯的结构单元。基于100重量份(非挥发物含量)的丙烯酸树脂(1),结构单元(a)的含量通常为60~99.99重量份,并且优选80~99.6重量份。此处使用的术语“非挥物含量”定义为在120℃加热1小时后留下的残余物的比率,并且以下除非另外定义,“重量份”是非挥发性内含物的重量份。
单体(B)含有烯属双键,并且优选为含有烯属双键的脂肪族化合物。
单体(B-1)由以下示例:不饱和羧酸,并且优选为丙烯酸、甲基丙烯酸、马来酸和衣康酸。含有羟基作为极性官能团的(B-2)的实例包括任选含有另一极性官能团的脂肪族不饱和醇。本发明中使用的脂肪族不饱和醇包括,例如3-丁烯-1-醇,3-丁烯-1,2-二醇,2-甲氧基-3-丁烯-1-醇,2-丁烯-1,4-二醇,2-羟甲基丁二烯,二甲基乙烯基甲醇,2-甲氧基-2-甲基-3-丁烯-醇,3-乙烯基-4-戊烯-1-醇,巴豆醇和2-甲代烯丙醇。这些化合物中,优选的是不饱和羧酸酯的醇残基含有羟基的化合物,更优选的是丙烯酸酯或甲基丙烯酸酯的醇残基含有羟基的化合物,例如,包括(甲基)丙烯酸(2-羟基乙)酯,(甲基)丙烯酸(2-羟基丙)酯和(甲基)丙烯酸(4-羟基丁)酯。含有酰胺基作为极性基团的实例包括任选含有另一极性官能团的脂肪族不饱和酰胺化合物及其N-取代产物,和N-链烯基-取代的羧酸酰胺。本发明中使用的脂肪族不饱和酰胺化合物包括N-烯丙基乙酰胺,N-烯丙基巴比妥酸,N-烯丙基巴豆酸酰胺,N-烯丙基硬脂酸酰胺等。这些当中,优选不饱和酸酰胺化合物,更优选丙烯酸酰胺或甲基丙烯酸酰胺,例如,包括丙烯酰胺,甲基丙烯酰胺,N,N-二甲基氨基丙基丙烯酰胺,双丙酮二酰胺,N,N-二甲基丙烯酰胺,N,N-二乙基丙烯酰胺和N-羟甲基丙烯酰胺。含有环氧基作为极性官能团的单体的实例包括任选含有另一极性官能团的脂肪族不饱和酯的醇残基含有环氧基的化合物,和环氧羧酸酯的醇残基含有烯属双键的化合物。本发明中使用的不饱和酯的醇残基含有环氧基的化合物包括氧化异戊二烯(isopreneoxide),二烯丙基缩水甘油胺等。这些当中,优选的是脂肪族不饱和羧酸酯的醇残基含有环氧基的化合物,更优选的是丙烯酸酯或甲基丙烯酸酯的醇残基含有环氧基的化合物,例如,包括丙烯酸缩水甘油酯和甲基丙烯酸缩水甘油酯。含有氧杂环丁烷基作为极性官能团的实例包括:任选含有另一极性官能团的脂肪族不饱和酯的醇残基含有氧杂环丁烷基的化合物,和氧杂环丁烷羧酸酯的醇残基含有烯属双键的化合物。这些当中,优选脂肪族不饱和羧酸酯的醇残基含有氧杂环丁烷基的化合物,更优选的是丙烯酸酯或甲基丙烯酸酯的醇残基含有氧杂环丁烷基的化合物,例如,包括(甲基)丙烯酸氧杂环丁烷酯,(甲基)丙烯酸(3-氧杂环丁烷基甲)酯,(甲基)丙烯酸[(3-甲基-3-氧杂环丁烷基)甲]酯和(甲基)丙烯酸[(3-乙基-3-氧杂环丁烷基)甲]酯。含有氨基作为极性官能团的实例包括:任选含有另一极性官能团的脂肪族不饱和胺,N-取代的脂肪族不饱和胺,氨基羧酸酯的醇残基含有烯属双键的化合物及其N-取代产物,和不饱和羧酸酯的醇残基含有氨基的化合物及其N-取代产物。本发明中使用的脂肪族不饱和胺包括:一烯丙胺,二烯丙胺,N,N-二甲基烯丙胺,N,N-二乙基烯丙胺,N,N’-二烯丙基哌嗪,甲基烯丙基3-甲氧基丙胺,N-乙基二烯丙胺,甲代烯丙胺,二甲代烯丙胺,N-乙烯基二乙胺等。这些当中,优选不饱和羧酸酯的醇残基含有氨基的化合物,更优选丙烯酸酯或甲基丙烯酸酯的醇残基含有氨基的化合物,例如,包括N,N-二甲基氨基乙基丙烯酸酯和烯丙胺。含有异氰酸酯基作为极性官能团的实例包括:任选含有另一极性官能团的脂肪族不饱和氰基化合物,氰基羧酸酯的醇残基含有烯属双键的化合物,和不饱和羧酸酯的醇残基含有氰基的化合物。本发明中使用的脂肪族不饱和氰基化合物包括烯丙基氰,丙烯醛羟腈,异丁烯醛羟腈,2-羟基-3-丁烯氰化物,二烯丙基乙腈等。这些当中,优选脂肪族不饱和羧酸酯的醇残基含有氰基的化合物,更优选丙烯酸酯或甲基丙烯酸酯的醇残基含有氰基的化合物,例如,包括2-甲基丙烯酰氧乙基异氰酸酯等。含有醛基作为极性官能团的实例包括:任选含有另一极性官能团的脂肪族不饱和醛化合物,含有醛基的羧酸酯的醇残基含有烯属双键的化合物和不饱和羧酸酯的醇残基含有醛基的化合物。本发明中使用的脂肪族不饱和醛包括,例如丙烯醛。单体(B)可以使用两种或多种不同单体(B)的组合形式。
此外,上述单体可以使用其多种。
单体(B)优选为上述的含有羟基作为极性官能团的(B-1)或(B-2),更优选为(甲基)丙烯酸(4-羟基丁)酯,丙烯酸和(甲基)丙烯酸(2-羟基乙)酯。
丙烯酸树脂(1)中结构单元(b)的含量,基于100重量份的丙烯酸树脂(1),通常为约0.01~40重量份,并且优选为0.4~20重量份。优选的是,如果结构单元(b)的含量为20重量份或更低,起泡和玻璃衬底与粘合剂层之间剥离的产生得以抑制。
丙烯酸树脂(1)的分子量是通过凝胶渗透色谱(GPC)测定的聚苯乙烯折合的重均分子量,为1,000,000~2,000,000。优选的是,如果重均分子量为1,000,000或更高,即使在高温和高湿条件下也提高粘合性,并且减少起泡和玻璃衬底与粘合剂层之间剥离的产生,同时提高再使用性。优选的是,如果重均分子量为2,000,000或更低,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生。
制备丙烯酸树脂(1)的方法包括,例如溶液聚合,乳液聚合,本体聚合和悬浮聚合;这些当中,优选溶液聚合。
溶液聚合的具体实例包括以下方法:混合所需的单体和有机溶剂,制备单体浓度为50重量%或更高、并且优选50~60重量%的混合物,在氮气气氛下加入约0.001~0.1重量份的聚合引发剂,然后在约40~90℃、并且优选在50~70℃搅拌混合物8小时或更长的时间,优选约8~12小时。
聚合引发剂由以下示例:热聚合引发剂和光聚合引发剂;光聚合引发剂包括,例如4-(2-羟基乙氧基)苯基(2-羟基-2-丙基)酮。热聚合引发剂包括,例如,偶氮-基的化合物如2,2’-偶氮双异丁腈,2,2’-偶氮双(2-甲基丁腈),1,1’-偶氮双(环己烷-1-腈),2,2’-偶氮双(2,4-二甲基戊腈),2,2’-偶氮双(2,4-二甲基-4-甲氧基戊腈),二甲基-2,2’-偶氮双(2-甲基丙酸酯)和2,2’-偶氮双(2-羟基甲基丙腈);有机过氧化物如月桂基过氧化物,叔丁基过氧化氢,过氧化苯甲酰,过苯甲酸叔丁酯,枯烯过氧化氢,过氧化二碳酸二丙酯,过氧化二碳酸二正丙酯,过氧化新癸酸叔丁酯,叔丁基过氧piparate,(3,5,5-三甲基己酰基)和过氧化物(peroxyde);以及无机过氧化物如过硫酸钾,过硫酸铵和过氧化氢。备选地,可以将热聚合引发剂与还原剂一起使用的氧化还原-基引发剂用作聚合引发剂。
有机溶剂包括,例如,芳族烃如甲苯和二甲苯;酯如乙酸乙酯和乙酸丁酯;脂肪族醇如正丙醇和异丙醇;以及酮如丙酮、甲基乙基酮和甲基异丁基酮。
丙烯酸树脂(2)是包括结构单元(a)和结构单元(b)并且重均分子量为50,000~500,000的丙烯酸树脂。
丙烯酸树脂(2)中结构单元(b)的含量,基于100重量份的丙烯酸树脂(2),通常为约0.05~20重量份,并且优选为0.1~15重量份。优选的是,如果结构单元(b)的含量为0.05重量份或更高,则获得的粘合剂的凝结能力得以提高,并且如果其含量为20重量份或更低,起泡和玻璃衬底与粘合剂层之间剥离的产生得以抑制。
丙烯酸树脂(2)的分子量是通过凝胶渗透色谱(GPC)测定的聚苯乙烯折合的重均分子量,通常为50,000~500,000。优选的是,如果重均分子量为50,000或更高,即使在高温和高湿条件下也提高粘合性,并且减少起泡和玻璃衬底与粘合剂层之间剥离的产生,同时提高再使用性,并且如果重均分子量为500,000或更低,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生。
制备丙烯酸树脂(2)的方法包括,例如溶液聚合,乳液聚合,本体聚合和悬浮聚合。
通常使用聚合引发剂来制备丙烯酸树脂(2)。聚合引发剂的用量,基于100重量份的用于制备丙烯酸树脂的单体总重量,为约0.1~5重量份,优选约0.2~3重量份。
特别优选使用溶液聚合来制备丙烯酸树脂(2)。溶液聚合的具体实例包括以下方法:混合所需的单体和有机溶剂以制备混合物,在氮气气氛下加入聚合引发剂,然后在约40~90℃、并且优选在60~80℃搅拌混合物约3~10小时。为了控制反应,可以在聚合过程中将所要使用的单体或聚合引发剂本身或者以用有机溶剂溶解的形式加入。
用于丙烯酸树脂(2)制备的聚合引发剂和有机溶剂的实例与应用于丙烯酸树脂(1)制备的那些相同。
丙烯酸树脂(1)和/或(2),优选丙烯酸树脂(1),可以还含有衍生自下述单体(C)的重复单元。使用的单体(C)包括,例如,杂环基如2,5-二氢呋喃含有烯属双键的单体,不饱和羧酸酯的醇残基含有至少一个5元或更多元的杂环基团的单体,和其取代基含有不饱和键的N-取代的杂环基团。“至少一个5元或更多元的杂环基团”定义为这样一种基团,其中成员为5个或更多个碳原子、优选5~7个碳原子的脂环烃基的至少一个亚甲基被杂原子如氮、氧或硫原子取代。
优选的单体(C)是含有丙烯酸或甲基丙烯酸作为其不饱和羧酸的化合物,或者环状酰胺,例如,包括N-乙烯基-3-吗啉,丙烯酰吗啉,乙烯基己内酰胺,N-乙烯基-2-吡咯烷酮,N-乙烯基-3-甲基吡咯烷酮,丙烯酸四氢糠酯,甲基丙烯酸四氢糠酯和己内酯改性的丙烯酸四氢糠酯。单体(C)可以使用两种或多种不同的单体(C)。
这些当中,单体(C)优选为N-乙烯吡咯烷酮,乙烯基己内酰胺和丙烯酰吗啉以及它们的混合物。
本发明丙烯酸树脂(1)和/或(2)中含有的衍生自单体(C)的结构单元(结构单元(c))的含量,基于100重量份的丙烯酸树脂(1)或(2),通常为约0.1~30重量份,优选约0.1~20重量份。优选的是,如果结构单元(c)的含量为0.1重量份或更高,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生,并且如果其含量为30重量份或更低,起泡和玻璃衬底与粘合剂层之间剥离的产生得以抑制。
丙烯酸树脂(1)和/或(2),优选丙烯酸树脂(1),还可以含有衍生自分子中包括至少两个烯属双键的单体(D)的重复单元。这种单体(D)的存在可以交联由结构单元(a)等组成的丙烯酸树脂的主链。单体(D)的实例包括:在其分子中含有两个烯属双键的单体(双官能单体),包括(甲基)丙烯酸酯类如二(甲基)丙烯酸乙二醇酯和二(甲基)丙烯酸酯二甘醇酯,双(甲基)丙烯酰胺类如亚甲基双(甲基)丙烯酰胺和亚乙基双(甲基)丙烯酰胺,二乙烯基酯类如己二酸二乙烯酯和癸二酸二乙烯酯,甲基丙烯酸烯丙酯和二乙烯基苯;其分子中含有三个烯属双键单体的(三官能乙烯基单体),包括1,3,5-三丙烯酰六氢-S-三嗪,三烯丙基异氰脲酸酯,三烯丙胺和N,N-二烯丙基丙烯酰胺;和其分子中含有四个烯属双键的单体(四官能乙烯基单体),包括四羟甲基甲烷四丙烯酸酯,均苯四酸四烯丙酯,N,N.N’,N’-四烯丙基-1,4-二氨基丁烷和四烯丙基铵盐。单体(D)可以使用其两种或多种不同的单体(D)。
单体(D)中,优选其分子含有两个由式(D)表示的(甲基)丙烯酰基的单体,
(其中H3表示氢原子或甲基)。
丙烯酸树脂(1)中衍生自单体(D的)结构单元(d)的含量([d-1]),基于100重量份的组成丙烯酸树脂(1)的整个结构单元,为0.05~5重量份,优选约为0.1~3重量份。优选的是,如果[d-1]为0.05重量份或更高,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生,并且如果其含量为5重量份或更低,在制备丙烯酸树脂的过程中凝胶的产生得到抑制。
丙烯酸树脂(1)和/或(2),优选丙烯酸树脂(1),还可以含有衍生自单体(E)的重复单元,单体(E)中丙烯酸酯或甲基丙烯酸酯的醇残基包括烯属双键和至少一个脂环结构。脂环结构定义为通常含有5个或更多个碳原子、优选约5~7个碳原子的环烷烃或环烯烃结构,并且环烯烃结构在其脂环结构中含有烯属双键。具体地,含有脂环结构的丙烯酸酯包括丙烯酸异冰片基酯,丙烯酸环己基酯,丙烯酸二环戊基酯,丙烯酸环十二烷基酯,丙烯酸(甲基环己)酯,丙烯酸(三甲基环己)酯,丙烯酸叔丁基环己基酯,环己基α乙氧基丙烯酸酯和丙烯酸(环己基苯)酯;和含有脂环结构的甲基丙烯酸酯包括,例如甲基丙烯酸异冰片基酯,甲基丙烯酸环己基酯,甲基丙烯酸二环戊基酯,甲基丙烯酸环十二烷基酯,甲基丙烯酸(甲基环己)酯,甲基丙烯酸(三甲基环己)酯,甲基丙烯酸叔丁基环己基酯,环己基α乙氧基甲基丙烯酸酯和甲基丙烯酸(环己基苯)酯。含有多个脂环结构的丙烯酸酯包括衣康酸双环己基甲酯,衣康酸二环辛酯,琥珀酸二环十二烷基甲酯等;并且单体(E)中还包括含有乙烯基的乙酸(乙烯基环己)酯等。
单体(E)可以组合使用其两种或多种不同的单体(E)。
当使用单体(E)用于丙烯酸树脂(1)时,丙烯酸树脂(1)中衍生自单体(E)的结构单元(e)含量,基于100重量份的丙烯酸树脂(1),通常约0.1~30重量份,优选约1~15重量份。优选的是,如果结构单元(e)含量为0.1重量份或更高,起泡和玻璃衬底与粘合剂层之间剥离的产生得以抑制,并且如果结构单元(e)的含量为30重量份或更高,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生。
至于单体(E),由于容易商购,优选的是丙烯酸异冰片基酯,丙烯酸环己基酯,甲基丙烯酸异冰片基酯,甲基丙烯酸环己基酯和丙烯酸二环戊基戊基酯。
当制备用于本发明的丙烯酸树脂(1)和/或(2)时,可以将它们与不同于单体(A)~(E)中任何一种的乙烯基-基单体(F)一起聚合。所述的乙烯基-基单体包括,例如脂肪酸乙烯酯类,卤化乙烯基类,卤化亚乙烯基类,芳族乙烯基类,(甲基)丙烯腈类和共轭二烯化合物。
脂肪酸乙烯酯包括,例如乙酸乙烯酯,丙酸乙烯酯,丁酸乙烯酯,2-乙基己酸乙烯酯和月桂酸乙烯酯。卤化乙烯基类由氯乙烯和溴乙烯示例:;卤化亚乙烯基由偏二氯乙烯示例;和(甲基)丙烯腈由丙烯腈和甲基丙烯腈示例。共轭二烯化合物是其分子中含有共轭双键的烯烃,具体包括异戊二烯,丁二烯和氯丁二烯。芳族乙烯基类是含有乙烯基和芳族基团的化合物,具体包括:苯乙烯类单体如苯乙烯、甲基苯乙烯、二甲基苯乙烯、三甲基苯乙烯、乙基苯乙烯、二乙基苯乙烯、三乙基苯乙烯、丙基苯乙烯、丁基苯乙烯、己基苯乙烯、庚基苯乙烯、辛基苯乙烯、氟苯乙烯、氯苯乙烯、溴苯乙烯、二溴苯乙烯、碘苯乙烯、硝基苯乙烯、乙酰基苯乙烯和甲氧基苯乙烯;和含氮的芳族乙烯基类如乙烯基吡啶和乙烯基咔唑。所述乙烯基-基单体(F)可以组合使用其两种或多种不同的乙烯基-基单体(F)。
丙烯酸树脂(1)中含有的衍生自单体(F)的结构单元(f),基于100重量份组成丙烯酸树脂(1)的整个结构单元,为5重量份或更低,优选为0.05重量份或更低,更优选基本上不含。结构单元(f)在丙烯酸树脂(2)中的含量,基于100重量份组成丙烯酸树脂(2)的整个结构单元,为5重量份或更低,优选0.05重量份或更低,更优选基本上不含。
本发明的粘合剂是包括上述丙烯酸树脂(1)和上述丙烯酸树脂(2)的树脂组合物;并且通常是通过分别制备丙烯酸树脂(1)和丙烯酸树脂(2),然后将它们混合而制备的;作为备选,它可以用以下方法制备:制备丙烯酸树脂(1)和丙烯酸树脂(2)中的任一种,然后在前一种丙烯酸树脂的存在下制备剩余的丙烯酸树脂。还备选的是,可以通过混合丙烯酸树脂(1)和丙烯酸树脂(2),然后用有机溶剂稀释混合物而制备。
至于丙烯酸树脂(1)和丙烯酸树脂(2)的重量比率(非挥发物含量),基于100重量份的丙烯酸树脂(1)和丙烯酸树脂(2)总和,丙烯酸树脂(1)的量通常为40~100重量份,优选约50~70重量份。优选的是,如果丙烯酸树脂(1)的量为10重量份或更高,粘合剂层随着光学膜的尺寸改变而变化,这可以减小液晶元件周边和中心之间的亮度差,从而抑制白色缺陷和颜色不规则的产生,并且如果丙烯酸树脂(2)的量为50重量份或更低,即使在高温或高湿条件下粘合性也得以提高,并且减少起泡和玻璃衬底与粘合剂层之间剥离的产生,同时再使用性也得以提高。
其中将只由丙烯酸树脂(1)和(2)组成的混合物的非挥发性内含物用乙酸乙酯调节到20%的溶液(25℃)的粘度,通常为10Pa·s或更低,优选为0.1~7Pa·s。优选的是,如果粘度为10Pa·s或更低,即使在高温或高湿条件下粘合性也得以提高,并且减少起泡和玻璃衬底与粘合剂层之间剥离的产生,同时再使用性也提高。
本发明中使用的硅氧烷低聚物(3)是含有2~100个衍生自下述化合物(S)的结构单元(s)的低聚物,其通常是通过氧原子与硅原子聚合的。
硅氧烷低聚物(3)是通过缩合由-OR3和-OR4表示烷氧基(或苯氧基)或者由-OR3和-OR4水解制备的羟基而获得的硅氧烷低聚物。优选的是,在粘合剂涂布和干燥步骤的过程中几乎不使这种低聚物即硅氧烷低聚物(3)杂乱。
其中R3和R4表示烷基或苯基。R3和R4通常分别含有约1~10个碳原子。
X和Y表示氢原子,任选取代的烷基,任选取代的苯基,任选取代的烷氧基,任选取代的苯氧基,任选取代的芳烷基,任选取代的芳烷氧基,乙烯基,乙烯氧基,1,2-环氧环己基,1,2-环氧环己氧基,苯乙烯基,苯乙烯氧基,甲基丙烯酰氧基,氨基,脲基,巯基或异氰酸酯基。
将被取代的基团包括苯基,烷氧基,苯氧基,芳烷基,乙烯基,乙烯氧基,1,2-环氧环己基,1,2-环氧环己氧基,苯乙烯基,苯乙烯氧基,甲基丙烯酰氧基,氨基,脲基,巯基或异氰酸酯基等。
X和Y通常分别含有约1~10个碳原子。
硅氧烷低聚物(3)可以包括两种或多种不同的结构单元(s),并且优选为含有其R3和/或R4是乙基的结构单元(s)的硅氧烷低聚物(3)。
优选的是含有衍生自以下化合物(S1)和以下化合物(S2)的结构单元(s)的硅氧烷低聚物(3):
(其中R3、R4、X和Y具有与上述定义相同的含义)。
作为备选,优选的是,当使用含有衍生自以下含有巯基的化合物(S3)和以下化合物(S4)的结构单元的硅氧烷低聚物(3),即使在高温或高湿条件下得到的粘合剂的粘合性也得以提高,并且减少起泡和玻璃衬底与粘合剂层之间剥离的产生,同时提高再使用性;
(其中R5~R10各自独立地表示烷基或苯基,X1表示含有1~10个碳原子的亚烷基,并且Y具有与上述定义相同的含义)。
优选的是,使用通过采用其R5~R10是甲基和/或乙基的化合物获得的硅氧烷低聚物,即使进行热冲击时也减少起泡和玻璃衬底与光学层压材料粘合剂层之间剥离的产生,更优选使用通过采用含有甲氧基和乙氧基的化合物而获得的硅氧烷低聚物(3)。
如上所述,由于硅氧烷低聚物是通过缩合烷氧基(或苯氧基)或者由其水解得到的羟基而获得的硅氧烷低聚物,烷氧基有时留在硅氧烷低聚物中。本发明中使用的硅氧烷低聚物优选是这种其中留有烷氧基的硅氧烷低聚物;例如,当使用上述(S1)~(S4)时,更优选是含有巯基、甲氧基和乙氧基的硅氧烷低聚物(3)。

硅氧烷低聚物(3)的用量,基于100重量份总非挥发性内含物的丙烯酸树脂(1)和(2),通常为约0.001~5重量份,优选为0.05~3重量份。优选的是,如果硅氧烷低聚物(3)的量为0.001重量份或更高,则与玻璃衬底的粘合性得到提高。还优选的是,如果硅氧烷低聚物(3)为5重量份或更低,抑制硅氧烷低聚物(3)从粘合剂层中的渗出。还优选的是,如果硅氧烷低聚物(3)的用量为0.001重量份或更高,耐久性和抗白色缺陷能力均得到提高;并且如果其量为5重量份或更低,则抑制硅氧烷低聚物(3)在粘合剂层表面上的渗出。
本发明中使用的交联剂是在其分子中含有至少两个能够与结构单元(b)交联的官能团的化合物,并且具体由以下示例:异氰酸酯-基化合物、环氧-基化合物、金属螯合物-基化合物和氮丙啶-基化合物。
异氰酸酯-基化合物包括,例如thrylene二异氰酸酯,1,6-己二异氰酸酯,异佛尔酮二异氰酸酯,苯二甲撑二异氰酸酯,氢化的苯二甲撑二异氰酸酯,二苯基甲烷二异氰酸酯,氢化的二苯基甲烷二异氰酸酯,四甲基苯二甲撑二异氰酸酯,萘二异氰酸酯,三苯基甲烷三异氰酸酯和聚亚甲基聚苯基异氰酸酯。此外,在用于粘合剂层的交联剂中还包括加成产物,其中将上述异氰酸酯化合物与多元醇如甘油和三羟甲基丙烷反应,乙基异氰酸酯化合物的二聚体或三聚体。
异氰酸酯-基化合物可以使用不同异氰酸酯-基化合物的混合物。
环氧-基化合物包括,例如双酚A-型环氧树脂,乙二醇缩水甘油醚,聚乙二醇二缩水甘油醚,甘油二缩水甘油醚,甘油三缩水甘油醚,1,6-己二醇缩水甘油醚,三羟甲基丙烷三缩水甘油醚,二缩水甘油基苯胺,N,N,N’,N’-四缩水甘油基-间-二甲苯二胺和1,3-双(N,N-二缩水甘油基氨基甲基)环己烷。
环氧-基化合物可以使用其不同环氧-基化合物的混合物。
金属螯合物-基化合物包括,例如与乙酰基丙酮或乙酰乙酸乙酯配位的多价金属的化合物,所述的多价金属为例如铝、铁、铜、锌、锡、钛、镍、锑、镁、钒、铬和锆。

本发明粘合剂酯交联剂的含量,基于100重量份的丙烯酸树脂(1),为0.001~10重量份,优选0.1~5重量份。
优选的是,如果交联剂的量为0.01重量份或更高,耐久性得到提高,并且如果其量为10重量份或更低,光学层压材料的白色缺陷变得不可察觉。
本发明的粘合剂还可以含有交联催化剂,风化稳定剂,增粘剂,增塑剂,软化剂,染料,颜料,无机填料等。
特别地,粘合剂酯含有交联催化剂和交联剂可以通过短的熟化时间制备粘合剂层,而对于光学层压材料,可以抑制起泡或光学膜与粘合剂层之间剥离和粘合剂层中发泡的产生,同时提高再使用性。
交联催化剂包括,例如,胺-基化合物如六亚甲基二胺,乙二胺,聚乙烯亚胺,六亚甲基四胺,二亚乙基三胺,三亚乙基四胺,异佛尔酮二胺,三亚乙基二胺,聚氨基树脂和三聚氰胺树脂。当对粘合剂使用胺化合物作为交联催化剂时,优选的交联剂是异氰酸酯-基化合物。
用于本发明粘合剂光学膜的光学膜是具有光学特性的膜,例如,包括;偏振膜和延迟膜。偏振膜是具有相对于诸如自然光的入射光发出偏振光功能的光学膜。偏振膜包括:线性偏振膜,其具有吸收振动面平行于光学轴的线性偏振光而透射振动面与其垂直的线性偏振光的特征;偏振光分离膜,其反射振动面平行于光学轴的线性偏振光;和椭圆偏振膜,用下述延迟膜层压偏振膜。偏振膜的具体实例包括单取向的聚乙烯醇,其中吸附二色性着色剂如碘和二色性染料并且定向。

延迟膜包括单轴延迟膜、宽视角延迟膜、低光弹性模量延迟膜、温度补偿延迟膜、LC膜(具有捻回角的棒状液晶)、WV膜(具有倾斜定向的盘状液晶)、NH膜(具有倾斜定向的棒状液晶)、VAC膜(完全双轴取向的延迟膜)、新VAC膜(双轴取向的延迟膜)等。
还粘贴有保护膜的上述光学膜的膜可以是光学膜并且与本发明的粘合剂层压。保护膜包括,例如,除本发明丙烯酸树脂外的丙烯酸树脂的膜,乙酰纤维素-基膜如三乙酸-纤维素膜,聚酯树脂膜,烯烃树脂膜,聚碳酸酯树脂膜,聚醚醚酮树脂膜和聚砜树脂膜。保护膜可以加有紫外线吸收剂如水杨酸酯-基化合物,二苯甲酮-基化合物,苯并三唑-基化合物,三嗪-基化合物,氰基丙烯酸酯-基化合物和镍配盐-基化合物。这些保护膜中,优选乙酰纤维素-基膜。
本发明的光学层压材料由与粘合剂光学膜的粘合剂层层压的玻璃衬底组成。玻璃衬底包括例如,液晶用玻璃衬底,具有抗眩性的玻璃和太阳镜用剥离。这些光学层压材料中,为了可以用于液晶显示器,优选由与位于液晶元件上表面的玻璃衬底层压的粘合剂光学膜(上偏振片)和与位于液晶元件下侧的玻璃衬底层压的另一粘合剂光学膜(下偏振片)组成的光学层压材料。玻璃衬底的成分包括,例如钠钙玻璃、低碱玻璃和无碱玻璃。
制备光学膜和光学层压材料的方法包括,例如,将粘合剂在剥离膜上成层,再在获得的粘合剂层上层压光学膜,剥离掉所述的剥离膜,获得粘合剂光学膜,然后将剥离掉的粘合剂层与玻璃衬底表面相继层压以获得光学层压材料的方法;和将粘合剂在光学膜上成层,粘贴剥离膜以保护成层的粘合剂,获得粘合剂光学膜,然后在与玻璃衬底的表面层压时,从获得的粘合剂光学膜上剥离所述的剥离膜,然后将剥离掉的粘合剂层与玻璃衬底表面层压,获得光学层压材料的方法。剥离膜包括,例如由树脂膜衬底组成的膜,所述树脂膜衬底将要粘贴于粘合剂层的表面经过脱模处理(硅氧烷处理等),所述树脂膜衬底的树脂包括聚对苯二甲酸乙二醇酯,聚对苯二甲酸丁二醇酯,聚碳酸酯和多芳基化合物。
另外,由于已经与粘合剂层接触的玻璃衬底表面在将粘合剂光学膜从本发明光学层压材料剥离后,其上几乎没有模糊或胶残余物,这种玻璃衬底可以容易地再次与粘合剂光学膜层压;即再使用性得到提高。
本发明的液晶显示器含有本发明的光学层压材料,这样的液晶显示器包括例如,用于个人电脑如笔记本型、台式和PDA(个人数字助理)的个人电脑的液晶显示器;液晶电视,车载显示器,电子字典,数码相机,数码摄像机,电子计算器,时钟等。
实施例
本发明将参考实施例详细描述。除非另外定义,实施例中使用的术语“份”或“%”表示按照重量计的值。非挥发物含量是按照JIS K-5407代码确定的。具体而言,其用经过以下程序后得到的干燥后重量与样品溶液重量的比率表示;以合适的量取样粘合剂溶液并且称重,将其放入盘中,然后将盘放入防爆炉中,在115℃干燥取样的溶液2小时。用布氏粘度计在25℃测定粘度。在以下条件下用凝胶渗透色谱(GPC)测定以标准聚苯乙烯计的重均分子量:样品注射量,100μml;顺序串联的柱子(两个TSKgelG6000HXL柱,两个TSKgel G5000HXL柱,均可商购自Tosoh Co.,Ltd.);温度,40℃;流速,1ml/分钟;洗脱液,四氢呋喃)。
<丙烯酸树脂1的制备实施例>
(合成实施例1)
向装备有冷却器、用于引入氮气的导管、温度计和搅拌器的反应器中,装入81.8份丙酮、98.9份作为单体(A)的丙烯酸丁酯(以下简称BA)和1.1份作为单体(B)的丙烯酸(以下简称AA)的混合溶液,然后通过用氮气替换其中的空气而将反应器中的氧清除的条件下,将反应器中的混合物加热到55℃,然后将通过在10份丙酮中溶解0.14份偶氮双异丁腈(以下简称AIBN)制备的溶液全部加入。当加入引发剂后经过1小时时,在以17.3重量份/小时的速度连续加入丙酮以将除单体外的丙烯酸树脂的浓度调节到35重量%的条件下,将反应器中的混合物在54~56℃保持12小时,最后加入乙酸乙酯将反应物浓度调节到20%。重均分子量为1,200,000并且Mw/Mn为3.9。
(合成实施例2)
向与实施例1相同的反应器中,装入208份丙酮、210份作为单体(A)的丙烯酸丁酯和2.5份作为单体(B)的丙烯酸的混合溶液,然后通过用氮气替换其中的空气而将反应器中的氧清除的条件下,将反应器中的混合物加热到55℃,然后将含有0.15份2,2’-偶氮双(2,4-二甲基戊腈)和5份丙酮的溶液全部加入。然后,将反应器中的混合物在55℃反应11小时以完成聚合。用GPC测定的聚苯乙烯折合的重均分子量为788,000并且Mw/Mn为3.2。
<丙烯酸树脂2的制备实施例>
(合成实施例3)
向与实施例1相同的反应器中,装入222份乙酸乙酯、35份丙烯酸丁酯、44份甲基丙烯酸丁酯、20份丙烯酸甲酯作为提供结构单元(a)的单体和1份丙烯酸羟基乙酯作为提供结构单元(b)的单体的混合溶液,然后在用氮气替换反应器中的空气后,将反应器中的混合物加热到75℃。在将通过在12.5份乙酸乙酯中溶解0.55份AIBN制备的溶液全部加入后,将在69~71℃保持下的反应器中的混合物在69~71℃保持8小时以完成反应。用GPC测定的聚苯乙烯折合的重均分子量为90000,并且Tg为-13℃。
(实施例1~8,比较例1~8)
<粘合剂的制备实施例>
将丙烯酸树脂(1)和(2)以表1所列的重量比率混合,获得丙烯酸树脂组合物的乙酸乙酯溶液。向100份获得非挥发物含量的溶液中,混合表1所列的交联剂和0.1份硅氧烷低聚物(3)(溶液),获得本发明的粘合剂。丙烯酸树脂(1)和(2)的混合比率、硅氧烷低聚物(3)的种类和交联剂的种类一起示于表1中。
<光学层压材料的制备实施例>
<粘合剂光学膜和光学层压材料的制备实施例>
用涂敷器将如此获得的粘合剂涂布在脱模处理过的聚对苯二甲酸乙二醇酯膜(可商购自LINTEC,商品名PET3811)的脱模处理表面上,获得干燥后厚25μm的膜,随后在90℃干燥1分钟,获得片状粘合剂。然后,制备偏振膜(具有三层结构的膜,其中将三乙酰纤维素-基保护膜层压在吸附碘的聚乙烯醇的取向膜的两个表面上)作为光学膜,将上面具有获得的粘合剂的表面用层压机粘贴在所述光学膜上,随后在23℃、65%湿度下进行熟化10天,获得具有粘合剂层的粘合剂光学膜。将这种粘合剂光学膜连续粘贴在正交尼科尔棱镜构造的液晶单元用玻璃衬底(可购自CorningIncorporated,1737)的两个表面上,获得光学层压材料。将这种膜在以下三种情形下保存,即在干燥情况下于80℃保存96小时(耐热性)的情况;在90%RH下于60℃保存96小时(耐湿性)的情况;和这样一种情意况:通过设置由在60℃加热,冷却到-20℃然后再加热到60℃的步骤构成的1个周期(1小时),保存100个周期(耐热冲击性,在表2中用“HS”表示);在光学层压材料按照上述情形保存后,视觉观察其耐久性和白色缺陷的产生。结果评估如下,并且将评估结果示于表2中。
<光学层压材料的白色缺陷>
根据以下4个评级标准评估白色缺陷的产生。
○:几乎观察不到白色缺陷的产生。
△:略微观察到白色缺陷的产生。
X:明显观察到白色缺陷的产生。
<耐湿-热性、耐热性和耐热冲击性(耐HS性)>
根据以下4个评级标准对这些进行评估。
◎:观察不到外观变化,如起泡,剥离或发泡。
○:几乎观察不到外观变化,如起泡,剥离或发泡。
△:略微观察到外观变化,如起泡,剥离或发泡。
X:明显观察到外观变化,如起泡,剥离或发泡。
<再使用性>
用以下方法评估再使用性。将上述光学层压材料制成大小为25mm×150mm的试样,然后用层压器(可购自FUJI Plastic KIKAI K.K.,Lamipacker)将试样粘贴在液晶用玻璃衬底上,随后在50℃用5kg/cm2(490.3kPa)进行高压釜处理20分钟。连续在70℃进行热处理2小时,在炉中于50℃保存48小时,然后将该用于粘合的试样在23℃、相对湿度为50%RH的气氛下,以300mm/分钟的速度从180度方向上剥离;观察玻璃表面的状态并且根据以下分类进行评估。评估结果示于表1中。
◎:在玻璃表面上观察不到模糊等。
○:在玻璃表面上几乎观察不到模糊等。
△:在玻璃表面上观察到模糊等。
X:在玻璃表面上观察到胶残留物。
本发明的光学层压材料适用于光学层压材料如TN液晶(TFT)和STN液晶。通过将本发明的光学层压材料应用到STN液晶,获得的光学层压材料可以抑制其颜色不规则性。
本发明由于其即使在大的尺寸也具有优良的抗白色缺陷能力和耐久性而适合应用于液晶显示器。
Claims (15)
1.一种粘合剂,该粘合剂包含丙烯酸树脂(1)、丙烯酸树脂(2)、硅氧烷低聚物(3)和交联剂(4):其中
所述的丙烯酸树脂(1)包含衍生自单体(A)的结构单元(a)和衍生自单体(B)的结构单元(b),并且重均分子量为1,000,000~2,000,000,其中
所述的(A)是由式(A)表示的(甲基)丙烯酸酯,
其中R1表示氢原子或甲基,R2表示含有1~14个碳原子的烷基或芳烷基,
其中R2的一个或多个氢原子可以被含有1~10个碳原子的烷氧基取代,且
所述的(B)是(B-1)和(B-2)中的至少任何一种,其中
(B-1)是包含羧基和一个烯属双键的不饱和羧酸,并且
(B-2)是包含至少一个极性官能团并且包含烯属双键的单体,所述极性官能团选自羟基、酰胺基、氨基、环氧基、氧杂环丁烷基、醛基和异氰酸酯基,
基于100重量份所述的丙烯酸树脂(1),丙烯酸树脂(1)包含0.01-40重量份的结构单元(b);
所述丙烯酸树脂(2)包含结构单元(a)和结构单元(b),并且重均分子量为50,000~500,000,
基于100重量份所述的丙烯酸树脂(2),丙烯酸树脂(2)包含0.05-20重量份的结构单元(b);并且
所述硅氧烷低聚物(3)含有2~100个衍生自式(S)表示的化合物(S)的结构单元(s),
其中R3和R4表示含有1-10个碳原子的烷基或苯基,X和Y表示氢原子、含有1-10个碳原子的任选取代的烷基、含有1-10个碳原子的任选取代的苯基、含有1-10个碳原子的任选取代的烷氧基、含有1-10个碳原子的任选取代的苯氧基、含有1-10个碳原子的任选取代的芳烷基、含有1-10个碳原子的任选取代的芳烷氧基、乙烯基、乙烯氧基、1,2-环氧环己基、1,2-环氧环己氧基、苯乙烯基、苯乙烯氧基、甲基丙烯酰氧基、氨基、脲基、巯基或异氰酸酯基,
基于100重量份的丙烯酸树脂(1),所述粘合剂包含10~50重量份的丙烯酸树脂(2),0.001~5重量份的硅氧烷低聚物(3)和0.001~10重量份的交联剂(4)。
2.根据权利要求1的粘合剂,其中所述的化合物S的R3和/或R4是乙基。
3.根据权利要求1的粘合剂,其中所述的硅氧烷低聚物(3)包含衍生自分别由式(S1)和式(S2)表示的化合物(S1)和化合物(S2)的结构单元(s),
其中R3、R4、X和Y具有与上述定义相同的含义。
4.根据权利要求1的粘合剂,其中所述的硅氧烷低聚物(3)包含衍生自分别由式(S3)和式(S4)表示的化合物(S3)和化合物(S4)的结构单元(s),
其中R5~R10各自独立地表示烷基或苯基,X1表示含有1~10个碳原子的亚烷基,并且Y具有与上述定义相同的含义。
5.根据权利要求1~4中任何一项的粘合剂,其中所述的交联剂(4)是异氰酸酯-基化合物。
6.一种粘合剂光学膜,其包含在光学膜的任何一个或两个表面上成层的根据权利要求1~4中任何一项的粘合剂。
7.根据权利要求6的粘合剂光学膜,其中所述的光学膜是偏振膜和/或延迟膜。
8.根据权利要求6的粘合剂光学膜,其中所述的光学膜还粘贴有乙酰纤维素-基膜作为保护膜。
9.根据权利要求7的粘合剂光学膜,其中所述的光学膜还粘贴有乙酰纤维素-基膜作为保护膜。
10.根据权利要求6的粘合剂光学膜,在其粘合剂层上还层压有剥离膜。
11.根据权利要求7或8的粘合剂光学膜,在其粘合剂层上还层压有剥离膜。
12.一种光学层压材料,其包含层压在根据权利要求6的粘合剂光学膜的粘合剂层上的玻璃衬底。
13.一种光学层压材料,其包含层压在根据权利要求8的粘合剂光学膜的粘合剂层上的玻璃衬底。
14.一种光学层压材料,其包含层压在根据权利要求9的粘合剂光学膜的粘合剂层上的玻璃衬底。
15.一种光学层压材料,其包含层压在根据权利要求10的粘合剂光学膜的粘合剂层上的玻璃衬底。
