发明背景

储存层的特征在于具有相对高浓度的超级吸收性聚合物(SAP)。可用于本发明的超级吸收性聚合物类型的例子包括:例如不规则颗粒、球形质粒、人造短纤维和其它细长质粒的SAPs特殊形式。美国专利号5,147,343;5,378,528;5,795,439;5,807,916和5,849,211描述了各种超级吸收性聚合物和制备这种超级吸收性聚合物的方法。超级吸收性聚合物形成系统的一个实例是丙烯酸金属盐和丙烯酰胺或其它单体诸如2-丙烯酰胺-2-甲基丙烷磺酸交联的丙烯酸共聚物。很多常规的颗粒超级吸收性聚合物是基于在与本领域公知的许多多功能性共-单聚体交联剂之一聚合时被交联的聚(丙烯酸)。在美国专利号2,929,154;3,224,986;3,332,909和4,076,673中提出了多功能性交联剂的实例。例如,交联的羧酸盐聚合电解质可用于形成超级吸收性聚合物。其它水溶性聚合电解质聚合物已知被用于通过交联制备超级吸收性,这些聚合物包括:羧甲基淀粉、羧甲基纤维素、聚氨基葡糖盐、明胶盐等。然而,价格昂贵是造成它们通常不能被用于市场上规模销售以增强一次性吸收性物品的吸收能力的主要原因。本发明所用的超级吸收性聚合物颗粒是市售的、很多厂家可生产的,例如美国Dow化学公司(Dow Chemical)(中部,密歇根州),Stockhausen(格林斯博罗,北卡罗来纳州),和Chemdal(阿灵顿高地,伊利诺斯州)。在一个优选实施方案中,SAP是基于粉末如Stockhausen 9350或SX70表面交联的丙烯酸。
已经被改性以增强各个短纤纤维素纤维(例如Buckeye HPE改性的短纤纤维素)的卷曲度和硬度的纤维素可用于储存层,以代替或除了标准的短纤纤维素纤维外额外加上的,以增强本发明的液体收集和储留性能。
通过在X-Y方向分配液体,分配层使得储存层内的超级吸收性质粒被从流入液体处远远地移开以吸收液体。分配层还可用作在Z方向吸引没有被储存层内的SAP立即吸收的液体离开穿戴者的皮肤。
分配层的基质纤维可包括短纤浆、改性的短纤纤维素或它们的混合物。在一个优选实施方案中,分配层的纤维素纤维被改性以降低纤维的硬度,使得该层更容易被压实。
在本发明的优选实施例中,液体分配层主要由纤维素纤维构成,其具有的平均孔径小于液体收集层的孔径,并等于或小于储存层的孔径。一般来说,较小的平均孔径与较高的密度相关。优选分配层的密度大于收集层和储存层的密度。当分配层的密度大于收集层和储存层的密度时,可达到低密度吸收结构的较高的液体收集率和较低的污染面积因子,和高密度结构的高液体储留特性。
在一个优选实施方案中,所述的吸收性结构的层形成为一个气法敷设网。优选该吸收性层是气法敷设在轻薄的(即10-20克)纤维素组织或类似载体层顶部,其中的类似载体层是在网形成处理期间用作包含SAP粉从而避免SAP质粒堵塞纤维收集网线。
气法敷设网典型的是通过用锤式磨碎机分解或纤维化一个或一些纤维素纸浆片使成为单个纤维,然后这些单个的纤维被空气传输到气法敷设网成型机上的成型压头面制备的。在美国专利申请号5,527,171(Soerensen)中详细描述了几种气法敷设网成型机的实施例。成型压头可包括旋转或搅动鼓,用作保持纤维分离直到这些纤维被真空铺在小孔压缩鼓或小孔成型传送带(或成型线)上为止。其他纤维,诸如合成热塑纤维也可通过纤维加料系统被引入到成型压头,其中的纤维加料系统包括纤维直头机、加料单元和空气传送带。在需要诸如短纤浆分配层和合成纤维收集层两个限定层时,需要两个分离的成型压头用于每种类型的纤维。在气法敷设纤维之后,所得的结构被压实,这些纤维被粘合到一起。
一般用碾光机压实所得的结构。压实也可以发生在所有的层被气法敷设以前。例如在气法敷设后面的纤维毡之前可以压实第一层气法敷设纤维的纤维毡以形成具有界于大约0.08和0.20克/立方厘米之间的密度的分配层。
收集层、分配层和/或储存层的纤维可通过加热软化存在于纤维网内的热塑粘合剂而粘合到一起。热塑粘合剂包括任何可以在没有广泛损害纤维素纤维的温度下融化的任何热塑聚合物。优选热塑粘合材料的熔点小于175℃。适合的热塑材料的例子包括热塑微纤维、热塑粉、以棉花形式(staple form)的粘合纤维、双组分棉花纤维。特别是,热塑粘合材料可以是,例如聚乙烯、聚丙烯、聚氯乙烯、聚偏二氯乙烯。上面描述了可用于热粘合网中的其他合成纤维材料。热塑粘合剂可以在气法敷设网成型机中与纤维素纤维相互混合,或者可以在它们被气法敷设之后加入到适当的层中。
或者,或另外,收集层和分配层可以通过应用乳胶喷雾粘合到一起。所用的乳胶形式的弹性聚合物的例子包括丁二烯-苯乙烯、丁二烯-丙烯腈和氯丁二烯(氯丁橡胶)。可用在乳胶中的合成聚合物的其他例子包括丙烯酸烷基酯、乙烯基醋酸酯如乙烯乙烯基醋酸酯、丙烯酸如苯乙烯-丁二烯丙烯酸酯的聚合物或共聚物。出于工业卫生和消除溶剂再循环步骤的目的,合成乳胶可以是基于乳液的水性液而不是有机溶剂乳液。本发明所用的乳液可以通过某种烯烃(烯键式不饱和)单体的乳化聚合而制备。这种乳化聚合可通过使用各种阴离子、非离子、阳离子、两性离子和/或两性乳化剂中任意一种以稳定合成乳胶的传统方法来进行,合成乳胶包括烷基硫酸酯、烷基芳基烷氧基硫酸酯、烷基芳基磺酸盐和碱金属和/或烷基和烷芳基聚乙二醇硫酸醚的胺盐;乙氧基化脂肪醇或乙氧基化烷基酚,以及环氧乙烯和环氧丙烯的嵌段共聚物;伯、仲或叔脂肪族胺的阳离子加合物或者脂肪族胺与有机或无机酸乙氧基化,和季烷基胺表面活性剂;和烷基酰胺丙基甜菜碱。烯烃单体可以是单一类型的单体或可以是不同烯烃单体的混合物,即以形成在水相中分散或乳化的共聚物质粒。可用于形成乳胶聚合物的烯烃单体的例子包括C2-C4烷基和羟烷基丙烯酸酯,如选自下组的那些,该组包括:丙烯酸丙酯、丙烯酸正丁酯、丙烯酸异丁酯、丙烯酸-2-羟乙酯、丙烯酸-2-羟丙酯、丙烯酸乙酯和它们的混合物。其他例子是选自下组的C1-C4烷基或羟烷基异丁烯酸酯,该组包括:异丁烯酸丙酯、异丁烯酸正丁酯、异丁烯酸异丁酯、异丁烯酸-2-羟乙酯、异丁烯酸-2-羟丙酯、异丁烯酸乙酯、异丁烯酸甲酯、乙烯基醋酸酯和它们的混合物。还有适合的是上面提到的C2-C4烷基和羟烷基丙烯酸酯和C1-C4烷基或羟烷基异丁烯酸酯的混合物。应用乳胶的方法包括涂布、浸渍、刷涂、喷雾和起泡。在一个优选实施方案中,乳胶是通过喷雾的方法施加的。乳胶树脂可以在纤维网压实之前或之后应用。
双组分棉花纤维特征在于具有高熔点温度核芯聚合物(典型的是聚乙烯对苯二酸盐(PET)或聚丙烯),外面由低熔点温度的外层聚合物(典型的是聚乙烯(例如Hoechst-Trevira型-255(Charlotte,NC)),改性的聚乙烯或共聚酯)包围。
粘合的网可以被二次碾压以增加其强度或压印花样或图案。如果存在热塑纤维,可以使用热碾压以在网上施加图案粘合。如果需要的话可以在网上加水以保持特定的或所需的湿度,最小化灰尘,或减少静电的产生。然后将完工的网卷起以备将来使用。

MJ 998-MF-9材料也形成于M & J-型空气试生产作业线上。该材料反映前面描述的结构,即首先形成液体储存层。分配层形成于储存层的顶面,然后收集层形成于分配层的顶面。分配层中的短纤纤维素是Buckeye HPF纤维。这三层材料被热粘合并压实,得到整个密度为0.094克/立方厘米。
液体收集和液体储留实验
上面描述的组合材料经受液体收集实验。每个样本(具有10厘米×25厘米大小)用适当的覆盖材料(coverstock)卷折,放置在底液吸收实验(”FIT”)板上,其电线或承载面向下。样本的中间作了标记。
收集率评估通过使待测样本经受连续三次各倾倒(insult)10毫升的0.9%的生理盐水的实验。第一次倾倒的10毫升0.9%的生理盐水尽快的、没有溢洒的加入FIT板的透明添加管中。测定从加入时刻到盐水到达测试样本的时间。一旦所有盐水都从管子的底缘通过则秒表立即停止。记录的时间即由顶层收集所需的时间。间隔1分钟后,倾倒第二和第三个10毫升并重复以上步骤。根据下列公式确定每次倾倒的液体的收集率:
上面描述的合成材料还经受液体储留实验,这是通过在每次倾倒液体后测定0.9%的生理盐水溶液可以被由一叠滤纸构成的结构的顶层在0.1磅/英寸压力下吸收回来的量。准备3次分别测量的样本(每次测量8.5英寸×11英寸)。每个样本放置在塑料台上,将组织面朝下,并在其中点做标记。10毫升0.9%的生理盐水溶液(第一次倾倒)从距离样本的中心约1.5英寸的上方的一个漏斗排放到样本上。将样本放置20分钟。称重一个由12层滤纸构成的叠层,并将其放置在湿润区域的中心,在其顶上用一个环形重量加压。2分钟后将湿的滤纸移开并再次称重。重复这个方法,但第二次倾倒10毫升生理盐水后用由16层滤纸构成的叠层,第三次倾倒10毫升生理盐水后用由20层滤纸构成的叠层。根据下列公式计算第一次、第二次和第三次倾到后再湿润值和液体储留的百分率:

包含90克各种纤维的样本与10克T255粘合剂纤维的混合物展开并空气敷设法形成100克的纤维毡。该纤维毡在热气炉内粘合。每种材料的分离片经受各一分钟的0磅/平方英寸、450磅/平方英寸、900磅/平方英寸和1350磅/平方英寸的压力。测定每种压缩的样本的厚度以确定其密度。在表F中显示了密度作为压力的函数。该表格显示了各种纤维将产生其密度依赖于所施加的压力的粘合的气法敷设材料。
因此,具有由PET纤维构成的顶层、含Buckeye HPF纤维的中间层和由Weyerhaeuser ND-416纤维构成的底层的压缩的整体结构,其从顶层到底层的密度不同。取而代之的是,表F显示的数据显示三层密度梯度将出现在压缩的结构中,该结构具有最低密度的顶PET层和具有最高密度的ND-416底层。
Claims (57)
1.一种整体吸收性结构,包括:
a.液体收集层;
b.液体分配层;和
c.位于收集层和分配层之间的液体储存层,其中收集层、分配层和储存层彼此液体相通。
2.权利要求1的整体吸收性结构,其中(a)液体收集层包括聚酯纤维,并具有20到120克/平方米之间的基本重量;(b)液体储存层包括占重量10到75%的超级吸收性聚合物,并具有介于60到400克/平方米之间的基本重量;和(c)液体分配层包括纤维素纤维,其具有介于20到200克/平方米之间的基本重量。
3.采用权利要求1的整体吸收性结构的尿布。
4.采用权利要求1的整体吸收性结构的女用卫生巾垫。
5.采用权利要求1的整体吸收性结构的成人失禁用尿垫。
6.权利要求1的整体吸收性结构,其中每一层的平均弹性从收集层到分配层的方向呈梯度下降。
7.权利要求1的整体吸收性结构,其中每一层的平均孔径从收集层到分配层的方向呈梯度下降。
8.权利要求1的整体吸收性结构,其中收集层包含水性乳胶粘合树脂,双组分纤维或它们的混合物。
9.权利要求1的整体吸收性结构,其中收集层包含乳胶和合成纤维。
10.权利要求1的整体吸收性结构,其中收集层包括合成纤维,进一步包括选自由双组分纤维、聚烯烃粉和它们的混合物构成的组的粘合剂。
11.权利要求1的整体吸收性结构,其中收集层包括聚对苯二甲酸乙二醇酯(PET)纤维,其具有至少2但尼尔大小。
12.权利要求1的整体吸收性结构,其中收集层包括3-15但尼尔的卷曲的PET纤维,其切割长度介于大于3和大约12毫米之间。
13.权利要求1的整体吸收性结构,其中收集层包括由纤维素纤维构成的第一衬底和由合成纤维构成的第二衬底,其中第一衬底比第二衬底更靠近储存层。
14.权利要求1的整体吸收性结构,其中储存层和分配层都包含有热塑粘合纤维。
15.权利要求1的整体吸收性结构,其中储存层包括纤维素纤维和超级吸收性聚合物。
16.权利要求1的整体吸收性结构,其中储存层包括已经被改性的以增加纤维的卷曲和/或硬度的纤维素纤维。
17.权利要求1的整体吸收性结构,其中分配层的平均孔径小于收集层的平均孔径,并小于或等于储存层的平均孔径。
18.权利要求1的整体吸收性结构,其中分配层的平均孔径小于收集层或储存层的平均孔径。
19.权利要求1的整体吸收性结构,其中分配层的平均孔径小于收集层和储存层的平均孔径的一半。
20.权利要求1的整体吸收性结构,其中分配层包括纤维素纤维。
21.权利要求1的整体吸收性结构,其中分配层包括已经被改性以降低纤维的硬度的纤维素纤维。
22.权利要求1的整体吸收性结构,进一步包括与面对储存层的分配层的表面相接触的组织层。
23.一种形成多层吸收性结构的方法,包括:
a.气法敷设将用于液体分配层的第一纤维毡;
b.在第一纤维毡之上气法敷设将用于液体储存层的第二纤维毡和高吸收性材料;
c.在第二纤维毡之上气法敷设将用于液体收集层的第三纤维毡;和
d.压实这几层纤维毡以形成多层吸收性结构,其包括介于收集层和分配层之间的液体储存层。
24.权利要求23的方法,进一步包括向液体收集层或第三纤维毡施用乳胶粘合树脂。
25.权利要求23的方法,其中第三纤维毡包括合成纤维。
26.权利要求23的方法,其中第三纤维毡包括至少有2但尼尔大小的PET纤维。
27.权利要求23的方法,其中第三纤维毡包括介于3到15但尼尔大小的、切割长度介于3到12毫米之间的、卷曲的PET纤维。
28.权利要求23的方法,其中第三纤维毡包括纤维素纤维。
29.权利要求23的方法,其中第二纤维毡包括纤维素纤维。
30.权利要求23的方法,其中第二纤维毡包括已经被改性的以增加纤维的卷曲和硬度的纤维素纤维。

39.一种形成多层吸收性结构的方法,包括:
a.气法敷设将用于液体分配层的第一纤维毡;
b.在第一纤维毡之上气法敷设将用于液体储存层的第二纤维毡和高吸收性材料;
c.在第二纤维毡之上气法敷设将用于液体收集层的包括纤维素纤维的第三纤维毡;
d.在第三纤维毡之上气法敷设将用于液体收集层的包括合成纤维的第四纤维毡;和
e.压实这几层纤维毡以形成多层吸收性结构,其从顶层到底层依次包括由合成纤维构成的收集层,由纤维素纤维构成的收集衬底,液体储存层和液体分配层。
40.根据权利要求39的方法,其中第四纤维毡包括合成纤维。
41.根据权利要求39的方法,进一步包括向第三和第四纤维毡的液体收集衬底施用乳胶粘合树脂。
42.根据权利要求39的方法,其中第三纤维毡包括合成纤维。
43.根据权利要求39的方法,其中第四纤维毡包括至少2但尼尔大小的PET纤维。
44.根据权利要求39的方法,其中第四纤维毡的卷曲的PET纤维,具有介于3到15但尼尔之间的大小,切割长度介于大约3到大约12毫米之间。
45.根据权利要求39的方法,其中第三纤维毡包括纤维素纤维。
46.根据权利要求39的方法,其中第二纤维毡包括纤维素纤维。

d.在第二纤维毡之上气法敷设将用于液体收集层的第三纤维毡;和
e.压实这几层纤维以形成多层吸收性结构,其包括介于收集层和分配层之间的液体储存层。
57.一种形成多层吸收性结构的方法,包括:
a.气法敷设将用于液体分配层的第一纤维毡;
b.在第一纤维毡之上气法敷设将用于液体储存层的第二纤维毡;
c.在第二纤维毡之上气法敷设高吸收性材料;
d.在第二纤维毡之上气法敷设将用于液体收集层的第三纤维毡;
e.在第三纤维毡之上气法法敷设将用于液体收集层的第四纤维毡;和
f.压实这几层纤维以形成成层吸收性结构,其从顶层到底层依次包括由合成纤维构成的收集衬底,由纤维素纤维构成的收集衬底,液体储存层和液体分配层。
