Description
本发明涉及聚合物乳液和由该聚合物乳液得到的聚合物粉末。本发明更具体涉及适合喷涂干燥形成喷雾干燥聚合物的聚合物乳液。这些喷雾干燥聚合物特别适用于改性水硬水泥组合物。
本文使用的“乳液聚合物”是指通过乳液聚合工艺生产的水不溶聚合物
本文使用的“聚合物乳液”是指其中分散有分离的水不溶聚合物颗粒的含水组合物。
本文使用的“玻璃转化温度”或“Tg”是指玻璃态聚合物在此温度或高于此温度时将进行聚合物链的链段运动的温度。聚合物的玻璃转化温度可通过如下Fox方程[美国物理学会公报1,3,p 123(1956)]估算: 对于共聚物,W1和W2是指两种共聚单体的重量分数,Tg(1)和Tg(2)是指两种相应均聚物的玻璃转化温度。对于含三种或多种单体的聚合物,加入另外一些项(Wn/Tg(n))。聚合物的Tg还可通过包括(例如)示差扫描量热法(“DSC”)的各种技术测得。以下报告的Tg特定值是基于Fox方程估算的。
本文使用的丙烯酸酯和甲基丙烯酸酯被称为“(甲基)丙烯酸酯”,丙烯酸和甲基丙烯酸被称为“(甲基)丙烯酸”。
干粉形式的聚合物具有很多工业用途,包括水泥改性。制备聚合物干粉的一种方法是喷雾干燥聚合物乳液。然而,用这种方法制备聚合物干粉存在很多困难。粉末经常凝结、形成块状物、出现胶凝、附聚和堵塞喷雾干燥器喷嘴。此外,凝结、聚集、结块或附聚的聚合物粉末通常不适合其预定用途,因为聚合物粉末不能充分再分散。
为解决这些问题进行了很多尝试。解决这些问题的一种方法是在喷雾干燥前确保在聚合物上具有高Tg的保护聚合物涂层或壳。
解决这些问题的其它尝试已集中在将合适的抗结块剂和分散剂加入聚合物乳液中。其中合适的分散助剂是USP 5,473,013中描述的聚乙烯醇(“pVOH”)。然而,使用pVOH存在缺点,因为它通常以高用量使用。由其中已加入pVOH的聚合物乳液制备的聚合物粉末通常显示不良再分散性。另一缺点是由于高用量的pVOH增加聚合物乳液的粘度,因此必须降低乳液的总固含量以使乳液流过喷雾干燥器的喷嘴。
本发明试图克服制备适合喷雾干燥的聚合物的这些方法存在的缺点。
本发明第一方面提供一种含水组合物,包括:
a)水;
c)乳液聚合物,包括5至75wt%的通式(I)的残余物作为聚合单元;和
d)乙酸钙。
本发明第二方面提供一种聚合物粉末,包括
a)5至45wt%的水溶性聚合物,它含有至少50wt%的如下通式(I)的残余物作为聚合单元
b)40至90wt%的乳液聚合物,它包括5至75wt%的通式(I)的残余物作为聚合单元;和
c)3至40wt%的乙酸钙。
本发明第三方面提供一种制备适合喷雾干燥的聚合物乳液的方法,包括:
(i)提供一种聚合物水乳液,它包括:
(a)水;
(b)乳液聚合物,它包括20至100wt%的乙酸乙烯酯作为聚合单元;
(ii)将氢氧化钙以足以水解5至75当量%的乙酸乙烯酯聚合单元的量加入聚合物水乳液中。
本发明第四方面提供一种制备聚合物粉末的方法,包括:
(i)提供一种含水组合物,它包括:
a)水;
b)水溶性聚合物,它含有至少50wt%的如下通式(I)的残余物作为聚合单元
c)乳液聚合物,包括5至75wt%的通式(I)的残余物作为聚合单元;和
d)乙酸钙;和
(ii)喷雾干燥含水组合物形成聚合物粉末。
本发明第五方面提供一种改性水泥组合物的方法,包括
(i)提供水泥组合物;和
(ii)提供按水泥组合物重量计的5至30wt%的聚合物粉末,该粉末包括:
b)40至90wt%的乳液聚合物,它包括5至75wt%的通式(I)的残余物作为聚合单元;和
c)3至40wt%的乙酸钙;(iii)提供水;和(iv)将组分(i)、(ii)和(iii)掺混。
令人吃惊的是,使用氢氧化钙中和含乙酸乙烯酯的乳液聚合物得到适合喷雾干燥的聚合物乳液。同时,这些聚合物乳液适合喷雾干燥,不需要另外加入常规分散助剂如pVOH。喷雾干燥这些聚合物乳液得到可再分散的聚合物粉末,该聚合物粉末可用作(例如)再分散性水泥改性剂、再分散添加剂、再分散涂料、再分散薄膜、石灰岩的再分散粘结剂、胶粘水泥、地板蜡、用于农业化学的再分散载体或助剂等。
已知乙酸乙烯酯可在制备乳液聚合物中用作单体。乙酸乙烯酯可通过典型的乳液聚合方法聚合。所得乳液聚合物含有包括乙酸乙烯酯作为聚合单元的很多聚合物链。当这些乳液聚合物水解时,少(但明显)部分的聚合物链迁移入水相中,形成含聚乙烯醇作为聚合单元的水溶性聚合物。因此,由水乳液聚合法(其中乙酸乙烯酯为单体,随后使至少部分水解)制得的聚合物乳液含有(a)含乙烯醇残余物的水溶性聚合物,(b)含乙烯醇残余物的乳液聚合物。
乳液聚合物含20至100,优选30至95,最优选40至90wt%(按乳液聚合物重量计)的乙酸乙烯酯作为聚合单元。
通过水解聚合物乳液形成的水溶性聚合物含至少50,优选60至100,最优选70至90wt%(按水溶性聚合物计)的乙烯醇残余物。
除乙酸乙烯酯外,可使用的单体是本领域熟练技术人员公知的。这些其它单体包括但不限于:

用于制备聚合物乳液的单体混合物优选包括(a)29.9至94.9wt%的乙酸乙烯酯,(b)5至70wt%的(甲基)丙烯酸C1-C4烷基酯,最优选丙烯酸丁酯、(c)0.05至5wt%的交联单体和(d)0.1至5wt%的酸官能单体。
选取构成聚合物的单体部分,使所得乳液聚合物的Tg为-30℃至+60℃,优选-20℃至+45℃,最优选-10℃至+30℃。
水解后,乳液聚合物通常以聚合物乳液重量的20至55,优选30至45%的量存在于聚合物乳液中。水解后,水溶性聚合物通常以聚合物乳液重量的3至40%,优选5至30%的量存在于聚合物乳液中。
本发明的聚合物为通过任何常规水乳液聚合工艺制备的水乳液聚合物。这些工艺是乳液聚合领域熟练技术人员公知的。这些聚合物可由(例如)种子制备;它们可为单阶段或多阶段;它们可具有核-壳形态。选取的引发剂、表面活性剂、保护胶体、链调节剂等的类型和用量的是本领域熟练技术人员已知的。类似地,方法条件如温度、加热模式、固含量、单体加料的速率和时间、混合等也是本领域熟练技术人员公知的。
聚合物乳液中的乙酸乙烯酯残余物
至少部分水解形成乙烯醇残余物
这些乙烯醇残余物使聚合物链的水溶性更好。某些聚合物链,若它们具有足够低的分子量、含足够量的乙烯醇残余物并且不明显地交联入乳液聚合物,则可迁移入聚合物乳液的水相中。
聚合物乳液的乙酸乙烯酯残余物为用氢氧化钙至少部分水解的,它使:(a)至少部分乙酸乙烯酯残余物转化乙烯醇残余物;和(b)形成乙酸钙。若需要,加入的氢氧化钙可使存在于聚合物乳液中的部分其它单体水解;例如,丙烯酸乙酯残余物可水解变为丙烯酸残余物。优选使用足够量的氢氧化钙以使聚合物乳液中的4.5至67.5,优选10至50,最优选15至30%的乙酸乙烯酯残余物转化为乙烯醇残余物。氢氧化钙可以固体形式、以溶液或其混合物形式使用。氢氧化钙优选以稀水溶液形式使用。乙酸乙烯酯残余物的水解可通过加入一种或多种催化剂、在高温下进行水解或其结合来促进。合适的水解催化剂包括(例如)十二烷基苯磺酸和高氯酸。水解优选在温度范围50至95℃,更优选60℃至85℃下进行。
除了氢氧化钙外,可使用一种或多种其它水解剂。其它水解剂包括(例如)氢氧化钠、氢氧化钾、氢氧化锂和季铵氢氧化物,如氢氧化叔丁基铵。
含乙烯醇残余物和乙酸钙的聚合物乳液可通过常规喷雾干燥法喷雾干燥形成可再分散的聚合物粉末。选取的用于喷雾干燥的方法条件(包括加料速率、进料温度和出料温度)是本领域熟练技术人员已知的。如此生产的聚合物粉末是可再分散的,这使其用途广泛,如用作再分散性水泥改性剂、再分散粘合剂、再分散涂料、再分散薄膜、石灰岩的再分散粘结剂、胶粘水泥、地板蜡、用于农业化学的再分散载体或助剂等。这些乳液聚合物特别适合用作水泥改性剂。
尽管不是必须的,但可使用常规分散助剂、抗结块剂或其混合物。这些物质可在聚合过程中加入;它们可在喷雾干燥前加入聚合物乳液、喷雾干燥期间加入聚合物粉末或在这两阶段加入。合适的抗结块剂包括(例如)硅胶、硅酸盐如硅酸铝,碳酸盐如碳酸钙、粘土等。合适的分散助剂为pVOH。然而,本发明除了存在于中和的聚合物乳液中的pVOH外,不必包括另外的pVOH。
可将硼砂或硼酸加入聚合物粉末中交联粉末,由此改进用该聚合物粉末制备的配料和薄膜的耐水性。若需要,例如可通过离子交换树脂除去乙酸钙。除去乙酸钙还可改进聚合物粉末的耐水性。聚合物乳液1:
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入600g去离子水。将烧瓶中的物料加热至75℃。将5g过硫酸钠溶于30g去离子水中制备催化剂溶液。将该催化剂溶液和10g 0.15wt%的硫酸亚铁水溶液加入烧瓶中。将1g异抗坏血酸溶于105g去离子水中制备第一种共加料(cofeed)溶液。将5g过硫酸钠溶于105g去离子水中制备第二种共加料溶液。将下表1中所列组分混合制备单体乳液。在保持烧瓶物料温度70-77℃下,将单体乳液、第一种共加料溶液和第二种共加料溶液在3小时内线性地分别加入烧瓶中。当加完所有料后,通过将叔丁基过氧化氢和亚硫酸氢钠稀水溶液在65℃、60℃和53℃下加入釜中降低残余单体量。加入三种稀水溶液后,将烧瓶中的物料冷却至40℃以下,然后通过100目筛子过滤。最终产品为59.5wt%的聚合物固体。在100目筛子上仅观察到微量凝胶。

按类似于上面实施例1的方式制备乳液聚合物,制备具有下表II中给出的单体组成的聚合物(不同的是聚合物3和5用丙烯酸丁酯和甲基丙烯酸甲酯共聚物种子制备)。表II中给出的单体组成的所有数值都为基于总单体组成的重量百分比。下表II中给出的固体为基于乳液总重量的总聚合物固体重量百分比。

将48g氢氧化钙、52g氢氧化钠与700g水混合制备中和剂溶液。向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入2000g聚合物乳液1和中和剂溶液。然后将混合物在65℃下加热两小时。然后将水解产品冷却并经100目筛子过滤。在筛子上仅观察到微量凝胶。实施例2
重复实施例1的方法,但使用2000g聚合物乳液。在筛子上仅观察到微量凝胶。实施例3-比较例
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入1500g聚合物3和900g 8.33wt%的氢氧化钠水溶液(按乙酸乙烯酯在聚合物3的样品中的当量计,相当于0.78毫当量的氢氧化物)。然后将该混合物在78℃下加热1小时。接着将该水解产品冷却并经100目筛子过滤。在筛子上残留总计8.5g湿凝胶。实施例4
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入1500g聚合物3和900g 8.33wt%的氢氧化钠水溶液(按乙酸乙烯酯在聚合物3的样品中的当量计,相当于0.82毫当量的氢氧化物)。然后将该混合物在80℃下加热2小时。接着将该水解产品冷却并经100目筛子过滤。在筛子上仅观察到微量凝胶。实施例5
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入2040g聚合物4和888g 6.53wt%的氢氧化钙水溶液。然后将该混合物在85℃下加热2小时。接着将该水解产品冷却并经100目筛子过滤。在筛子上残留总计2.6g湿凝胶。实施例6A-比较例
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入1500g聚合物3和563g 20wt%的聚乙烯醇水溶液。此混合物的总固体量为45.4wt%。聚合物3中的聚合物固体混合物与聚乙烯醇的重量比为88∶12。实施例6B-比较例
向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入1000g上面6A中制备的混合物和499g 20wt%的乙酸钙水溶液。此混合物的总固体量为36.9wt%。聚合物3中的聚合物固体混合物与聚乙烯醇与乙酸钙的重量比为72∶10∶18。实施例7
将37.5g氢氧化钙与200g水混合制备中和剂溶液。向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入1500g聚合物3、181.5g 17.3wt%的聚乙烯醇水溶液和中和剂溶液。然后将混合物在85℃下加热一个半小时。然后将水解产品冷却并经100目筛子过滤。在筛子上仅观察到微量凝胶。实施例8
重复实施例7的步骤,但将75g氢氧化钙与300g水混合制备中和剂溶液。此混合物的总固体量为44.4wt%。然后将水解产品冷却并经100目筛子过滤。在筛子上仅观察到微量凝胶。实施例9
将156g氢氧化钙、52.5g氢氧化钾(45%固体)与350g水混合制备中和剂溶液。向装有机械搅拌器、热电偶、冷凝器和氮气喷嘴的5升、4颈圆底烧瓶中加入4800g聚合物乳液5和中和剂溶液。然后将混合物在62℃下加热3小时。然后将水解产品冷却并经100目筛子过滤。在筛子上仅观察到微量凝胶。分离聚合物固体
将上面实施例1-9中制备的各混合物用Bowen Model BLSA实验室喷雾干燥器在如下条件下喷雾干燥:进料空气温度调节至125℃;出料空气温度为57℃,通过进料速度调节;按聚合物固体计3wt%的Winofil S(硬脂酸涂布的碳酸钙)抗结块剂。各所得产品的残余水分量低于2wt%。将喷雾干燥得到的产品通过在100重量份水中加入1重量份所得粉末并振摇再分散于水中。在约1分钟后用BI-90(Brookhaven Instruments ParticleSizer)测量再分散粉末的颗粒尺寸。除由实施例6A和6B得到的产品外,通过喷雾干燥方法得到的各产品为容易再分散于水中的自由流动白色粉末。
*乙酸钙不是水解乙酸乙烯酯的足够强的酸。

这些实施例证明,含至少部分被氢氧化钙中和的乙酸乙烯酯残余物的聚合物乳液得到容易在水中再分散的自由流动白色粉末。相反,当不使用氢氧化钙时,在聚合物乳液中形成不可接受的高含量凝胶(比较例3),或在相应低收率的粉末中形成不可接受的大颗粒(比较例6A和6B)。实施例10
通过将如下组分混合(手混)并评估完全润湿砂浆混合物所需时间,评估含实施例9的粉末的水泥配料的润湿时间。
250g砂子(57目)
100g矿渣硅酸盐水泥
15g实施例9的粉末和45g水。
该砂浆混合物在混合15秒内完全润湿。
通过在混凝土基材上制备厚度1/16至1/32英寸的砂浆层评估该砂浆的薄截面性能。将该层在室温下固化24小时。用刀和改锥刮固化的薄截面。该薄截面保持粘附于基材上并且抗变形性可与其它市购的水泥改性剂相比。
Claims (5)
1.一种含水组合物,包括:
a)水;
b)水溶性聚合物,它含有至少50wt%的如下通式(I)的残余物作为聚合单元
c)乳液聚合物,包括5至75wt%的通式(I)的残余物作为聚合单元;和
d)乙酸钙。
3.一种制备适合喷雾干燥的聚合物乳液的方法,包括:
(i)提供一种聚合物水乳液,它包括:
(a)水;
(b)乳液聚合物,它包括20至100wt%的乙酸乙烯酯作为聚合单元;
(ii)将氢氧化钙以足以水解5至75当量%的乙酸乙烯酯聚合单元的量加入聚合物水乳液中。
4.一种制备聚合物粉末的方法,包括:
(i)提供一种含水组合物,它包括:
a)水;
b)水溶性聚合物,它含有至少50wt%的如下通式(I)的残余物作为聚合单元
c)乳液聚合物,包括5至75wt%的通式(I)的残余物作为聚合单元;和
d)乙酸钙;和
(ii)喷雾干燥含水组合物形成聚合物粉末。
5.一种改性水泥组合物的方法,包括
(i)提供水泥组合物;和
(ii)提供按水泥组合物重量计的5至30wt%的聚合物粉末,该粉末包括:
a)5至45wt%的水溶性聚合物,它含有至少50wt%的如下通式(I)的残余物作为聚合单元
b)40至90wt%的乳液聚合物,它包括5至75wt%的通式(I)的残余物作为聚合单元;和
c)3至40wt%的乙酸钙;
(iii)提供水;和
(iv)将组分(i)、(ii)和(iii)掺混。
