背景技术
防微尘口罩由内部、外部材料和中心部的用于过滤微尘的过滤材料以多层复合性构成。
目前主要将经起电处理的熔喷无纺布用作过滤层。熔喷无纺布机械强度低、柔韧性高,形态稳定性差,因此当受到外部冲击或摩擦时易发生结构变形。因此,为了保护熔喷无纺布层并赋予形态稳定性,通过在熔喷无纺布层的两面或一面层压形态稳定性、抗拉强度等机械物性高的无纺布来构成口罩,主要由纺粘无纺布通过另外的层压工艺而层压。
另外,通常纺粘无纺布被用作经起电处理的熔喷材料的一面或两面的内部、外部材料,由于纺粘无纺布的长丝较粗且气孔较大,因此在未具有防微尘效率的情况下仅具有赋予形态稳定性的功能。因此,在多层口罩无纺布结构中位于中心的过滤层才会过滤微尘,因此存在微尘集中堆叠到过滤层使过滤效率随使用时间下降的问题,特别地,在必须长时间佩戴口罩的产业现场,这种问题也有可能对佩戴者的呼吸道安全产生影响。
另外,用作内部层、外部层的无纺布主要按照口罩外形通过超音波焊接而层压,因此在焊接工艺过程中内层的经起电处理的熔喷无纺布的结构发生变化,从而有可能使过滤性能下降。
另外,用于口罩内部层和外部层的材料有棉织物或无纺布短纤维以及纺粘无纺布等。用于口罩的内部层和外部层的材料直接接触到使用者的皮肤,因此会因摩擦而使材料表面变形,或者因使用者在使用时用手接触或保管时接触而容易发生材料表面的变形。在此情况下,因外观和皮肤接触部位的异常触感会让使用者感到不适。

具体实施方式
以下,详细描述根据本发明一实施方案的复合无纺布。
在本说明书中,“复合无纺布(non-woven fabric composite)”是指两种或更多种无纺布通过一个连续工艺制造并成为一体的无纺布,而不是单独制造两种或更多种无纺后通过另外的层压而制成的无纺布层压制品。因此,本说明书中的“复合无纺布”也可以被称作“单片无纺布(monolithic non-woven fabric)”。所述复合无纺布的特点为比所述无纺布层压制品具有更高的层间结合能力,并且形态稳定性和过滤性能更优异。
另外,本说明书中的“经起电处理的无纺布层”或“经起电处理的无纺布子层”可通过连续工艺制造。具体地,“经起电处理的无纺布层”或“经起电处理的无纺布子层”可以通过连续工艺依次或同时实施“无纺布的制造”和“起电处理”来制造。
另外,本说明书中的“经起电处理”是指电荷半永久性地施加到无纺布纤维上,从而使紧邻的纤维之间能够形成电场的状态,其特点是电荷密度和防微尘效率比经起点处理的无纺布或未经起电处理的无纺布更高。

(1)检测设备:使用TSI公司的TSI-8130模型。
(2)形成气溶胶:所述检测设备使通过微气溶胶生成设备产生的氯化钠水溶液薄雾中的水分蒸发,从而形成分散在空气中的氯化钠气溶胶。所述形成的氯化钠气溶胶中的氯化钠颗粒的平均粒径为0.3μm,气溶胶中的氯化钠浓度为18.5mg/m3。
(3)评估微尘渗透率:气溶胶的渗透面速度为16㎝/sec,无纺布的评估面积为100cm2。将所述气溶胶颗粒的渗透率记录为微尘渗透率。
(4)评估防微尘效率:通过以下数学式1进行评估。

(5)评估压力损失:气溶胶的渗透面速度为5㎝/sec,无纺布的评估面积为100cm2。

所述复合无纺布的防微尘效率可以是20%至99.9%、30%至99.9%、40%至99.9%、50%至99.9%、60%至99.9%、70%至99.9%、80%至99.9%或90%至99.9%。
所述复合无纺布的压力损失可以小于或等于5.0mmH2O、小于或等于4.0mmH2O、小于或等于3.0mmH2O或小于或等于2.0mmH2O。
另外,马丁代尔法(Martindale)耐磨测试之后的所述复合无纺布的起球块大小可小于5mm、小于4mm、小于3mm或小于2mm。因此,所述复合无纺布具有抑制起球的发生以及空气穿透率高的优点。

除上述添加剂之外,所述复合无纺布可以进一步包括热稳定剂、耐候剂(weathering agent)等公知的添加剂。
基于100重量份的所述复合无纺布的总重量,所述复合无纺布中经起电处理的熔喷无纺布的总含量可以是3重量份至50重量份。当所述经起电处理的熔喷无纺布的总含量在上述范围内时,可以获得过滤性能、形态稳定性以及耐用性优异的复合无纺布。
所述复合无纺布的基重(每单位面积的质量)范围可以是10g/m2至500g/m2,例如,20g/m2至100g/m2。
包括在所述复合无纺布的复数个无纺布可以通过热熔而彼此整合(即,结合),而非通过超声波焊接。
所述复合无纺布可进一步包括至少一个附加层。
例如,所述每个附加层可以包括至少一个除纺粘无纺布和熔喷无纺布之外的另外的无纺布。

以下,详细描述根据本发明一实施方案的复合无纺布的制造方法。
根据本发明一实施方案的复合无纺布的制造方法可以包括以下步骤:S10,连续形成纺粘无纺布层;以及S20,在所述纺粘无纺布层上连续形成熔喷无纺布层。
所述纺粘无纺布层连续形成步骤S10可以是通过熔融挤出、冷却以及拉伸热塑性的非导电性聚合物而形成纤维纱线后,将所述纤维纱线层压在网带上以进行网化(webforming)。
所述熔喷无纺布层连续形成步骤S20可以是通过熔融挤出、热空气拉伸以及冷却热塑性的非导电性聚合物(可添加电荷增强剂)而形成纤维纱线后,将所述纤维纱线层压到通过所述纺粘无纺布层连续形成步骤S10网化的纺粘上进行网化。
具体地,所述熔喷无纺布层连续形成步骤S20可以包括:S20-1,通过非导电性聚合物(可添加电荷增强剂)连续形成游离纤维;S20-2,连续纺丝所述游离纤维;S20-3,向所述游离纤维连续喷射极性溶剂(例如,水)以使所述游离纤维连续起电;以及S20-4,连续层叠所述游离纤维以连续形成熔喷无纺布。
所述游离纤维连续起电步骤S20-3可通过连续喷射所述极性溶剂和气体(例如,空气)而执行。
以下,详细描述所述游离纤维连续起电步骤S20-3相比现有技术所具有的不同性质或显着效果。
(1)通常工业领域主要适用以下方法来制造经起电处理的熔喷无纺布,能够在熔喷工艺中进行起电处理的方法为,如美国注册专利第6,375,886号所示,通过极性溶剂和正在熔体纺丝的长丝之间的摩擦而进行起电处理的方法,以及如美国注册专利第6,969,484号所示,将熔喷无纺布浸入极性溶剂后水通过吸水装置渗入无纺布之间,从而通过水合无纺布之间的摩擦而进行起电处理的方法。如上所述,利用极性溶剂的起电处理方法需要另外在经起电处理后干燥极性溶剂的后续工艺,因此原则上无法通过连续工艺层压或复合无纺布。美国注册专利第6,375,886号和美国注册专利第6,969,484号公开内容通过引用全部结合在本申请中。
(2)美国注册专利第5,227,172号公开一种在熔喷模具和集电器(Collector)之间施加高电位差,从而使熔体纺丝树脂长丝化并通过周围的电场而被感应起电的方法,通过该方法无需进行另外的后加工处理就能得到经起电处理的熔喷无纺布。但是,通过电位差而被感应起电的无纺布会出现起电处理效率因热量或周围环境骤降的现象,因此难以用作防微尘口罩等销售过程中需要长期保管或者空气净化器滤芯等需要较长使用寿命的物品。美国注册专利第5,227,172号公开内容通过引用全部结合在本申请中。
本发明人开发了起电处理设备,该设备将极性溶剂和空气一同以二流体的形式喷射在熔喷无纺布层上,从而将通过少量喷射量获得足够动能的极性溶剂颗粒摩擦到正在熔体纺丝中的长丝上以使其具有高效率的摩擦起电效果,该设备的特点在于因喷射量少而在DCD(Die to collector distance)区间内被加热的空气充分加热蒸发,因此无需另外的干燥设备。由于这种特性,所述起电处理设备具有可以通过与无纺布制造工艺相结合借助连续层压来实现无纺布的复合化的优点。
通过对所述熔喷无纺布进行起电处理而得到的无纺布成连续极化状态以使负电荷和正电荷半永久性地存在,这种无纺布被称作驻极体(electret)无纺布。
如上所述,所述复合无纺布的制造方法可以不包括另外的干燥步骤,以去除在所述游离纤维连续起电步骤S20-3喷射的所述极性溶剂。
另外,如上所述,在所述游离纤维连续起电步骤S20-3中连续喷射的所述极性溶剂可以在复合无纺布制造设备的DCD(Die to collector distance)区间通过加热的空气被连续加热而蒸发。
所述复合无纺布的制造方法可进一步包括步骤S30,通过与所述纺粘无纺布层连续形成步骤S10相同的方法在所述熔喷无纺布层上连续形成另外的纺粘无纺布层。
在所述熔喷无纺布层连续形成步骤S20或所述连续形成另外的纺粘无纺布层的步骤S30之后,所述复合无纺布层的制造方法可以进一步包括S40,在所述熔喷无纺布层的一面或两面连续热压接所述每个纺粘无纺布层。
所述热压接步骤S40可以通过使所述熔喷无纺布层和所述至少一片纺粘无纺布层经过压延辊之间来执行,所述压延辊包括形成有多个具有相同形状压花图案的第一棍(即,图案辊)和无凹凸的第二辊(平滑辊)。通过调整所述压延辊中形成于所述第一辊表面的压花图案的上表面的面积比例(=第一辊的压花图案种面积/第一辊的上表面的总面积×100)、上表面的尺寸以及上表面的形状,可以调整最终生产出的复合无纺布的压花比例、一个压花图案的平均面积以及一个压花图案的平均长细比。
图1是示意性示出根据本发明一实施方案的复合无纺布10的图。
根据本发明一实施方案的复合无纺布10包括第一纺粘无纺布层11、至少部分经起电处理的熔喷无纺布层12以及第二纺粘无纺布层13。
另外,通过改变所述复合无纺布的制造方法,可以制造出具有各种结构和/或构成的复合无纺布。
以下,详细描述根据本发明一实施方案的物品。
根据本发明一实施方案的物品包括上述复合无纺布。
所述物品可以是防微尘口罩、空气净化器滤芯或空调滤芯。
以下,通过实施例详细描述本发明。本实施例旨在进一步详细描述本发明,本发明的范围不限于此。
实施例1:制造复合无纺布
将熔体指数(MI)为34g/10min的丙烯均聚物(LG化学,H7900)用作形成纺粘无纺布层(SB)的聚合物,将熔体流动速率(MFR)为1000g/10min的树脂(LG化学,H7910)用作形成熔喷无纺布层(MB)的聚合物。另外,在用于形成熔喷无纺布层(MB)的聚合物中添加了0.5wt%含量的受阻胺光稳定剂Chimasorb 944。然后,如图1所示,利用复合无纺布的制造设备连续制造了纺粘-熔喷-纺粘(SMS)形式的复合无纺布。具体地,熔喷无纺布层(MB)在所述复合无纺布制造设备中通过二流体喷嘴与空气一同接触水从而被连续起电,然后被层压到纺粘无纺布层(SB)的上方,另外的纺粘无纺布层(SB)又层压到所述熔喷无纺布层(MB)的上方。最终得到了SMS无纺布层压制品。然后,所述SMS无纺布层压制品在压延辊之间通过热压接工艺以一个复合无纺布形态制成,所述压延辊包括形成有多个具有相同形状的压花图案的第一棍和无凹凸的第二辊。其中,所述压延辊的压花比例为14%,一个压花图案的平均面积为0.33mm2,一个压花图案的平均长细比为1.75。其中,将SMS复合无纺布的总基重调整为100gsm(g/m2),将熔喷无纺布层(MB)的基重调整为22gms。
实施例2:制造复合无纺布
除了将压延辊替换为压花比例为9%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例3:制造复合无纺布
除了将压延辊替换为压花比例为19%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例4:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.06mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例5:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.6mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例6:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为1.0的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例7:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为2.5的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例1:制造复合无纺布
除了将压延辊替换为压花比例为8%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例2:制造复合无纺布
除了将压延辊替换为压花比例为20%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例3:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.05mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例4:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.7mm2、一个压花图案的平均长细比为1.75的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例5:制造复合无纺布
除了将压延辊替换为压花比例为14%、一个压花图案的平均面积为0.33mm2、一个压花图案的平均长细比为3.0的压延辊之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
检测在所述实施例1至7和比较例1至5中制造的复合无纺布的压花比例(%)(=第一辊的压花图案的总面积/第一辊的总上表面面积×100)、一个压花图案的平均面积以及一个压花图案的平均长细比(长轴的长度/短轴的长度),并将其结果示于下表1。

评估例:评价无纺布的物性
通过以下方法评估在所述实施例1至7和比较例1至5以及参考例1中制造的每个复合无纺布的压力损失、重量、压力损失/重量、起球块大小以及工艺稳定性,并将其结果示于下表2。
(1)检测设备:使用TSI公司的TSI-8130模型。
(2)形成气溶胶:通过所述检测设备使氯化钠水溶液和空气接触后蒸发水,从而形成包括空气中分散的氯化钠且平均粒径为0.3μm、氯化钠颗粒浓度为18.5mg/m3的气溶胶。
(3)评估防气溶胶效率:气溶胶的渗流量为95L/min,无纺布的评估面积为100cm2。
(4)评估压力损失:气溶胶的渗流量为30L/min,无纺布的评估面积为100cm2。
(5)评估重量:根据ASTM D 3776-1985进行检测。
(6)评估起球块大小:通过执行马丁代尔法(Martindale)耐磨测试评估“耐起球性”。该测试通过评估构成无纺布的纤维因与磨料接触后的磨损而在无纺布表面突出进而起球或缠绕后形成小块的外观状态,从而检测无纺布对磨损性的相对抵抗性。该测试使用James H.Heal&Company,Ltd.(英国西约克郡)市售的型号为404等马丁代尔耐磨测试仪执行。使用的磨料为硅橡胶轮(制造商:VIP Rubber&Plastic Company.Inc.,型号:86045K21-50A)。耐磨测试根据ASTMD4966-98标准实施。因磨损出现以下外观变形。即,外观变形以绒毛(Fuzzy)、结绒(Pill,起球缠绕后形成块的形状)、绳(Rope)以及蛛网(Spider-web)形态的顺序发生。无纺布表面因磨损而产生的短纤维称为绒毛(Fuzzy)。以对磨损性的抵抗性低的无纺布为例,结绒大小大于或等于5㎜或者因结绒和绒毛缠绕而产生高度大于或等于5㎜的绳或蛛网,具有这种形态的无纺布无法用于口罩。在本说明书中,将“结绒”、“绳”以及“蛛网”统称为起球块。本说明书中对起球块大小的检测是对在无纺布上端面缠绕后以结绒、绳或蛛网形态突出的块形状的高度进行检测,检测时的基准面为无纺布的上端面。检测时,在未对无纺布施加外压的状态下,在侧面使用尺子检测了起球的高度。对未缠绕的短纤维形态的绒毛未进行评估。
(7)评估工艺稳定性:当通过热熔工艺制造整合的复合无纺布时,无纺布通过两个压延辊之间,此时,因传递到无纺布的热和压紧力而以压花图案形状发生热熔。当压延辊表面突出的压花图案的面积变小时,复合无纺布上形成的压花图案的形状在辊间热压接时被破损,因此无法进行正常的热压接,观察是否发生这种压花图案的破损后将未发生时评估为工艺稳定性良好。

参考上述表2,在实施例1至7中制造的复合无纺布显示出小于或等于5mmH2O的压力损失、大小小于5㎜的起球块以及良好的工艺稳定性。
但是,在比较例1、4以及5中制造的复合无纺布显示出5mmH2O的压力损失和良好的工艺稳定性,但显示出大小大于或等于5㎜的起球块。
另外,在比较例2中制造的复合无纺布显示出大小小于5㎜的起球块和良好的工艺稳定性,但显示出大于5mmH2O的压力损失。
另外,在比较例3中制造的复合无纺布显示出小于或等于5mmH2O的压力损失和大小小于5㎜的起球块,但因压花图案破损而显示出较差的工艺稳定性。
尽管参考附图和实施例描述了本发明,但这仅是示例性的,所属领域的技术人员能够理解由此可以进行各种修改和等价的其它实施方案。因此,本发明真正的技术保护范围应由所附权利要求范围的技术构思所决定。
Claims (12)
1.一种复合无纺布,其包括:至少部分经起电处理的熔喷无纺布层;以及其一面或两面的纺粘无纺布层,
其中,其压力损失小于或等于5.0mmH2O,马丁代尔法耐磨测试后起球块大小小于5mm。
2.根据权利要求1所述的复合无纺布,其中,其压花比例为9%至19%。
3.根据权利要求1所述的复合无纺布,其中,一个压花图案的平均面积为0.06mm2至0.6mm2。
4.根据权利要求1所述的复合无纺布,其中,一个压花图案的平均长细比为1.0至2.5。
5.根据权利要求1所述的复合无纺布,其中,
所述复合无纺布包括第一纺粘无纺布层、熔喷无纺布层以及第二纺粘无纺布层,所述熔喷无纺布层至少部分经起电处理。
6.根据权利要求5所述的复合无纺布,其中,所述复合无纺布以以下顺序包括所述第一纺粘无纺布层、所述熔喷无纺布层以及所述第二纺粘无纺布层。
7.根据权利要求5所述的复合无纺布,其中,所述第一纺粘无纺布层和所述第二纺粘无纺布层中的至少一个包括至少一个纺粘无纺布子层。
8.根据权利要求5所述的复合无纺布,其中,所述熔喷无纺布层包括至少一个经起电处理的熔喷无纺布子层。
9.根据权利要求8所述的复合无纺布,其中,所述熔喷无纺布层包括至少一个经起电处理的熔喷无纺布子层和至少一个未经起电处理的熔喷无纺布子层。
10.根据权利要求1所述的复合无纺布,其进一步包括至少一个附加层。
11.一种物品,其包括:根据权利要求1至10中任意一项所述的复合无纺布。
12.根据权利要求11所述的物品,其中,所述物品为防微尘口罩、空气净化器滤芯或空调滤芯。
