发明领域
本发明涉及一种用于制备适合用作工业用一次性擦拭巾的非织造网的连续方法,所述非织造网具有高湿强度、耐磨性、耐溶剂性、低或无掉绒或掉粉以及良好吸收性。
发明背景
工业用擦拭巾是在工业和机构中用于多种应用的一次性非织造产品,包括食品专用擦拭巾、一般工业用擦拭巾、特种擦拭巾和医用擦拭巾。这些产品可以是湿润的或干燥的,并且可浸渍有用于特定目的(如抛光、清洁或除菌)的成分。由于对经济有效且防止交叉污染的方便、节省时间、易于使用的产品,因此持续需要满足目标最终用途所寻求的性能和经济性的单次或有限使用的工业和机构擦拭巾和用于生产所述擦拭巾的经济且节能的方法。
非织造擦拭巾(无论是意图用于消费者应用还是工业应用)可进行工程化以提供具有高强度、良好耐磨性和良好卫生性的产品,所述产品没有残余油或诸如重金属的污染物。工业用擦拭巾的效用可包括清洁机械、工具、地板和设施、吸收液体和油、个人清洁和卫生、抛光以及除尘。
常规地,非织造一次性擦拭巾产品已经通过本领域技术人员已知的多种工业方法生产。一般来说,虽然每个制造商采用技术变化以获得具有特定目标性质的非织造网,但是可通过术语气流成网、射流喷网(spunlacing)、双重再起绉、气流喷网和水刺共形来对所采用的常规最常见方法进行广泛分类。
基础气流成网的网由在成形网上干法成网的纤维组成。为了获得强度,使大多数气流成网的非织造物与乳胶粘合剂组合物粘合或与双组分胶粘纤维和乳胶多重粘合。气流成网的网可通过使用低成本和生物可降解的原材料(木浆)来提供优点,但也包括不可生物降解且昂贵的乳胶粘合剂和双组分纤维。结果,取决于粘合剂和/或双组分纤维含量,非织造物可以是硬的或仅具有适度的干/湿强度和耐磨性。
根据Manning等人的U.S.4,755,421中所描述的“液压纺丝(hydraspun)”方法,将浆和人造纤维的湿法成网的网在射流喷网操作中进行水刺并干燥。然而,此类产品可能具有较差的湿强度,这通常通过添加不可生物降解的粘合剂来补偿。Annis等人的U.S.7,732,357描述了将粘合纤维用于非织造片材,所述粘合纤维在加热时通过至少部分熔融变得活化并形成纤维间结合键。因此,取决于通常可含有高人造短纤维和双组分纤维含量的纤维组合物,射流喷网的网可能是昂贵的,或者如果不存在粘合纤维或具有低粘合纤维含量,则非织造网可能遭受低强度、低耐磨性和较差的尺寸稳定性。
在双重再起绉工艺(DRC)中,对基体片材进行起绉,然后在所述基体片材的一侧上用乳胶粘合剂进行印制。使印制的基体片材再次起绉,然后在所述基体片材的另一侧上用粘合剂印制,然后使所述基体片材第三次起绉。DRC方法提供具有强度和柔软性的良好组合的网,但具有较低的强度和耐磨性,并且包括不可生物降解的胶乳粘合剂。
气流喷网通常包括使网空气分层且然后射流喷网的组合。常规地,首先生产人造短纤维的前体或基础非织造网,然后将浆纤维的气流成网的维网沉积在所述前体或基体非织造网上。使两个网在射流喷网操作中缠结。
气流喷网方法组合将纤维定长纤维和木浆纤维的气流成网的网沉积到非织造载体层或前体基体非织造网上和使所述气流成网层与非织造载体水刺的操作。在Ouellette的U.S.8,250,719及其中描述的参考文献中描述了这种技术。除了采用载体网之外,Ouellette还描述了用热空气或喷雾胶粘剂粘合气流成网的维。
通过预先形成至少两个纤维层并对所述层进行水刺来制备水刺的共形成网。共形成的混合物的组分通常包括木浆和热塑性长丝。
仍然需要一种用于制备适合用作工业用擦拭巾的非织造网的方法,所述非织造网具有良好的干/湿强度性质、高吸收性、低或无棉绒或粉尘含量并且对使用者具有良好手感。
因此,本发明的目的是提供一种用于生产非织造网的方法,所述方法包括最少的加工操作、不使用胶粘剂或粘合剂并且提供具有足够的湿拉伸强度和吸收性的非织造网以用作工业用擦拭巾。本发明的另一个目的是提供一种有待用作工业用擦拭巾的具有足够湿强度和吸收性的非织造网。
发明内容

人造纤维可以是擦拭物工业中常规用于生产非织造网的任何非热塑性纤维或纤维的混合物。此类纤维包括合成纤维,例如像但不限于聚酯纤维和聚丙烯纤维。本领域技术人员可选择合成纤维或纤维组合以获得网的特定目标性质。在本发明的一方面,人造纤维可以是源自基础原材料的可持续材料,所述基础原材料获自可再生资源,如轮作作物或动物产生的材料。可如在乙酸纤维素的情况下一样对基础原材料进行改性。可持续纤维材料的实例包括但不限于乙酸纤维素、聚乳酸、聚乳酸的酯、聚乳酸的酰胺、莱赛尔纤维、粘胶纤维和乳蛋白。优选地,人造纤维是粘胶纤维或莱赛尔纤维。可使用这些可持续纤维的混合物或合成纤维和可持续纤维的混合物。

粘合纤维可以是本领域普通技术人员已知的任一种。优选地,粘合纤维由芯和鞘结构组成,其中所述鞘含有熔点低于所述芯的聚合物或聚合物组合物的熔点的聚合物或由其制成。以这种方式,有可能选择性地熔融或软化鞘以与其他纤维粘合,同时纤维的完整性通过未熔融的芯得以保留。粘合纤维的熔融范围可被设定在干燥单元的温度范围内,以使得干燥和热粘合实际上同时进行。在一个优选的方面,粘合纤维可具有聚丙烯或聚酯芯,并且鞘可以是聚乙烯或聚酯低熔体(PLM)。此类双组分纤维可被工程化以提供用于粘合目的的鞘熔融温度的变化,同时赋予非织造纤维基质三维结构。
非织造网组合物中的粘合纤维的含量可以是5重量%至25重量%,优选8重量%至20重量%,并且最优选10重量%至16重量%。如本领域技术人员所理解的,非织造网的许多性质可通过改变粘合纤维含量来进行调节,并且因此,在本发明的某些实施方案中,粘合纤维含量可不在此段中所列的优选和最优选范围内。
在Laursen等人的U.S.4,640,810中总体上描述了形成气流成网的网的方法。将脱纤维的天然纤维素纤维、粘合纤维和人造纤维(如果存在)掺混成均匀的混合物,并且在气流中支撑同时输送至分配器单元。分配器单元包括打有被设计成允许纤维穿过到多孔载体上的洞、槽或其他适当成形的孔的旋转圆柱体或转鼓。转鼓的构造以及孔的构型和尺寸可根据待使用并获得独特网构造的纤维混合物的特征而变化。在气流、转鼓内的机械搅拌和从载体下方抽吸的任一者的组合的影响下,纤维被引导穿过穿孔的转鼓的开口,并在载体的表面上形成均匀的网。可经由控制工艺变量来改变干网的高度和缠结(matting)程度,所述工艺变量包括纤维含量和尺寸、转鼓孔尺寸和形状、气流速率、从载体底部施加的抽吸程度和载体速度。也可改变其他设备控制以提供独特的缠结构造。通过对作为脱纤维的天然纤维素纤维、粘合纤维和人造纤维(如果存在)的均匀干燥混合物的毡进行气流成网,可获得所述组分纤维的单个均匀层。
网的宽度取决于所使用的空气成形器设备的类型,并且可从1m至6m变化。如由Dan-Web、Oerlikon和Anpap Oy提供的常规商业单元的宽度在2至5m的范围内。
根据本发明,所形成的气流成网的网被直接且连续地输送至水刺单元或射流喷网单元,其中用一系列高压水射流撞击气流成网的均匀垫,以使纤维机械缠结或固结并形成非织造网。射流可垂直于载体的表面定向或成角度以为网提供独特的性质。射流可被放置成从一侧、优选地从顶侧或从顶侧和底侧两者来使网固结。射流的压力可以是0.07巴/kg/h/m至11巴/kg/h/m,优选0.1巴/kg/h/m至10巴/kg/h/m,并且最优选1.0巴/kg/h/m至3巴/kg/h/m。
在图1中示意性地示出一个实施方案,所述实施方案示出使网从两侧固结的射流的布置。如图1所示,直接从空气成形器中取出的气流成网的网穿过一系列载体带,并暴露于按数字顺序指示的高压射流。射流11、12和13撞击网的顶部,而射流21和22撞击相反侧或底侧。示意性射流11-13、21-22、31-33、41-43和51-52代表跨网的宽度的射流库,并且可定位和布置所述射流库以赋予整个网缠结的变化完整性。因此,取决于非织造网的预期最终用途,缠结可被图案化或随机化。
非织造网的悬垂性、柔软性、舒适手感可通过经由高压射流传递的能量以及网通过设备的行进速度来进行控制。另外,非织造网的孔隙率和吸收性可受这些参数以及粘合纤维的含量和结构影响。根据本发明,通过控制水压和网行进穿过射流喷网设备的速度、天然纤维素纤维、人造纤维和粘合纤维的组合物组成以及不存在胶粘剂和粘合剂,可获得具有变化的强度、吸收性、柔软性和厚度程度的非织造网。此外,粘合的非织造网不含胶粘剂和粘合剂,它是卫生安全的并且基本上不含棉绒和粉尘颗粒。
射流喷网或水刺单元可从Fleissner GmbH(德国)和Andritz Perfojet(法国)获得。
图2示出用于制备水刺气流成网的网的连续系统的实施方案的示意图。空气成形系统示出为单元(7),其中脱纤维的天然纤维素纤维(1)和粘合纤维(任选地包括人造纤维)(2)的在供应单元(3)中均匀混合且然后转移到具有穿孔(5)的旋转圆筒(4)中。脱纤维的天然纤维素纤维、人造纤维(如果存在)和粘合纤维的混合物穿过穿孔到多孔载体(6)上,所述载体如上所述将气流成网的网输送通过水刺单元(8)。从单元(8),将固结的网在干燥单元(9)中干燥且热粘合。
在以上基本实施方案的一种变型中,可在射流喷网之前制备并堆叠如前所述的多个气流成网的均匀网,以使得可生产更厚的非织造网。相应堆叠层可具有相同的纤维组成或者可具有针对非织造网的预期最终用途选择的不同组成。在每个这种可能的实施方案中,可通过改变水射流压力和网穿过射流喷网单元的行进速度来实现缠结。未使用非纤维粘合剂或胶粘剂。
在射流喷网后,可使湿的非织造网干燥并缠绕用于运输和储存。在进一步优选的方面,可对非织造垫进行压花。根据这一方面,压花可在干燥操作之前进行,在这种情况下,可采用水力压花(hydroembossing)操作。或者,可在干燥和热粘合操作之后对水刺网进行压花,在这种情况下,可通过热压花来完成压花。可采用用于水力压花或热压花的常规方法中的任一种,并且通过应用这些方法可获得关于外观、增加的强度、手感和吸收性的特殊且独特的效果。本领域技术人员可通过标准实验确定效果和参数。
在另一个替代方面,可对干燥的水刺且热粘合的网进行机械起绉,以增加网的柔软性、增加网的松厚度和/或赋予干燥的粘合网表面结构。可应用具有不同叶片构型的任何起绉单元来获得不同程度的柔软性和松厚度。为了使非织造网起绉,可能需要将网切至较短的宽度。
非织造网的基础重量可以是20g/m2至100g/m2,优选地,对于厚度为0.25mm至2mm的非织造网是40g/m2至80g/m2。然而,当堆叠多个气流成网的网时,基础重量和厚度可能不在这些范围内。可通过控制针对气流成网和射流喷网操作所描述的工艺变量以及通过本领域技术人员常规已知的其他工艺变量来改变基础重量。
根据本发明的非织造网具有比一些常规可获得的非织造网更全向的强度分布。机器方向(MD)与横过机器方向(CD)上的湿拉伸强度的比率小于3,优选小于2,并且最优选CD/MD拉伸强度比率是1.5至1.0。

实施例
根据权利要求1,将脱纤维的天然纤维素纤维、莱赛尔纤维和双组分粘合纤维的均质混合物气流成网、水刺并干燥/热粘合。将第一样品作为样品A-扁平进行测试。通过使样品A-扁平网机械起绉以产生非织造样品A-起绉来制备第二样品。然后对两个样品进行测试,并与表I中列出的可商购的擦拭巾进行比较。如表I所示,根据本发明的非织造网的基础重量和拉伸强度介于所测试的商业擦拭巾产品的值的范围之间。然而,出人意料地,根据权利要求1的产品显示出较高的相对吸水性。

60重量%至85重量%的木浆;
20重量%至5重量%的莱赛尔纤维;以及
10重量%至20重量%的粘合纤维;其中所述非织造网的基础重量是40g/m2至60g/m2,MD/CD比率小于3,CD湿拉伸强度是至少12N/5cm,并且所述非织造网的厚度是0.5mm至1.5mm。
22.根据权利要求20所述的非织造网,其中所述非织造网包括:
60重量%至85重量%的木浆;
20重量%至5重量%的粘胶纤维;以及
10重量%至20重量%的粘合纤维;
其中所述非织造网的所述基础重量是40g/m2至60g/m2,MD/CD比率小于3,CD湿拉伸强度是至少12N/5cm,并且所述非织造网的所述厚度是0.5mm至1.5mm。
23.一种工业用擦拭巾,所述工业用擦拭巾包括:
根据权利要求20所述的非织造网;以及
选自由以下组成的组的至少一种:溶剂、清洁剂、灭菌剂、除臭剂、消毒剂、抛光剂和抗静电剂。
