1 OHV AC ELECTRIC DRIVE APPLICATION SOFTWARE

This document describes the changes made to the OHV AC Drive System software since the release
of Version 24b and V2 in September 2012. It also documents the installation and downloading
procedures for the drive system software and associated diagnostic tools.

1.1 Software Compatibility

1.1.1 Software Baselines


The GE AC Electric Drive Application software consists of two software baselines.

• Invertex I - Version 26 Baseline – Runs on 17FB144/147/174 System CPU cards


and the 17FB138/172/179 Inverter CPU cards.

• Invertex Ie & II - Version 3 baseline - Runs on the 17FB187 System CPU and the
17FB190 Inverter CPUs.

Because the FB187 System CPU and the FB190 Inverter CPU are backward
compatible, the version to be loaded depends on the CPU card present.

wPTU Release 8.0 contains Invertex I Release 26 and Invertex Ie/II Release 3.

This software is for the 17FL320 (PSC), 17FL349 (TCI), 17FL373 (TCI), 17FL375 (ICP),
17FL386 (ICP2), 17FL453 (DSC) or 17FL454 (DSC) electronics panels and a portable PC.

The installation contains all application software for the control system electronics panels
as well as the MS-Windows based wPTU Toolbox listed below.

2 OVERVIEW OF RELEASES

This section details the specific software changes that can be found in Invertex I Release 26
and Invertex Ie/II Release 3.

Note: It is expected that V26 will be the last update to the Invertex I software baseline.

2.1 Version 26 Overview

Version 26 contains minor changes to the Invertex I software baseline to address specific
issues and requests.

2.1.1 New Configurations


• None

2.1.2 New Features


• Pre-Shift Brake Test – Exit Criteria
Version 26 modified the exit criteria for the Parking Brake Portion of the Pre-Shift Brake Test.
Previously, the test would exit if the truck speed reached 3 mph or 30 seconds had elapsed since
test initiation. The software was modified to exit based on the number of rotations of the Rotor. If
the rotor spins 1 rotation the test will exit to avoid potential damage to a weak parking brake.

• GY19 Grid Blower Delta Event


On Systems with two Grid Blowers, the Drive system software has always monitored the blower
currents and logged a restrictive fault, 36-5, if the difference between the blower currents is too
large (30 amps). This may indicate a broken fan or other issue. Event 36-5 has not been modified.
Version 26 adds a new event, 39-1, with a speed limit restriction, that monitors the delta and logs
with a tighter tolerance (10 amps). This will notify the operator of a problem prior to having to
remove Propel/Retard.

2.1.3 Fixes
• Engine / Drive Warm-up Mode – Engine Surging
If Drive warm-up mode is enabled in cold environments, version 26 addresses the potential for the
engine to surge to coast idle occasionally during this mode. This would not be seen on drives that
used 1200 rpm for the coast idle speed.

• Engine Warm-up Mode – Speed Based Loading


Version 26 addresses a potential issue on trucks using the Engine Warm-up mode when configured
with speed based engine loading. When entering speed based loading, the engine would increase
speed, typically to 1200 rpm, but RP1 would not close adding the additional Horsepower load to the
engine.

2.1.4 Improvements
• Dual IGBT Inverter – Current Balancing
In Version 26 improvements have been made to the 17FB179 Dual IGBT current balancing
algorithms to help improve IGBT reliability. In addition, new events have been added.

• 930E-1, 930E-2 Surging


Version 26 includes the modification that was first put out as a patch to Version 24 that addresses
surging seen on 930E-1 and -2 trucks when being operated near the loading limit on a steep grade
with MTU engines.

• Restrict Download while Moving


Version 26 was modified to not allow a maintenance person using the wPTU toolbox to initiate a
software download if the truck is in motion.

• Pre-shift Brake Test – Retard Test


To run the Retard portion of the Pre-Shift Brake Test, the operator sets the Parking Brake and
presses the PSBT button. If setup correctly, the operator then pushed the retard pedal to initiate the
retard test. On single Brake pedal systems, such as the 930 and 960, if the operator pushed the
retard pedal too far and entered the service brakes, the test would incorrectly exit since both the
parking brake and service brake were applied at the same time. Version 26 software was modified
to not check the brake status during the retard test once the test has been initiated.

2.2 Version 3 Overview

Version 3 for Invertex Ie/II includes the following enhancements and additional features.

2.2.1 New Configurations


• 930E-4 & 930E-4SE Block Change
Version 3 software includes support for the GE 320AC drive system running on a 930E-4 Block
change Haul truck when shipped with Invertex II.

• 960E Block Change


Version 3 software includes support for the GE 360AC drive system running on a 960E Block change
Haul truck when shipped with Invertex II.

• 730E-8 with GEB35Bx Wheel Motors


Version 3 software includes support for the GE 200AC drive system running on a Komatsu 730E-8
Haul truck using GEB35Bx wheel motors. This is the first production configuration for the 730E-8.

2.2.2 New Features

• Enhanced Drive System Warm-up Mode


Version 3 introduces an Enhanced Drive warm-up mode, for use in extreme cold temperature
environments. If this mode is enabled, the system is in READY mode and the ambient temperature
is low, the Inverters will automatically be placed into drive warm-up mode when the truck is in Park
or neutral for a short time. In other words, whenever the inverters are turned off for traction duty,
they will be placed in warm-up mode. When a direction is called for, the inverters will transition
from Warm-up mode to traction mode.

• New Stats
Version 3 adds numerous new statistics to the Stat Reports including KW-Hours

Invertex I - Release 26 & Invertex Ie/II - Release 3 – (Komatsu)

On Invertex II systems, Version 3 implements a handshaking between the FB187 DSC CPU card and
the FB190 TMC cards that notifies the FB190’s of an impending shutdown. The FB187 waits for the
FB190 to acknowledge prior to dropping the CPR relay.

• Unintended Truck Movement – GE Drive


Version 3 adds a drive system feature that helps deal with un-intended truck movement. If the truck
is stationary with no direction requested, the drive system will lower the speed limit of the truck to
the minimum speed of 4mph. Then utilizing existing logic, if the truck begins to roll, retard mode will
automatically be entered holding the truck at 4mph. This may avoid a High speed run-away, and
potentially give the operator a chance to react or minimize damage if no operator is present. This
addresses cases where the parking brake is applied, or the truck is in neutral with the wheel brake
lock or load brake applied, and the brakes fail. This feature does NOT override REST mode and is
not active if the truck is in REST. If a direction is chosen the Speed limit instantly reverts to its
programmed value.

• Automatic Data Pack Cleanup


With the introduction of the FB187 CPU card, the capacity to save 5 second data packs went from
30 datapacks to over a 1000. Version 3 adds the ability to customize how many days’ worth of
datapacks will be stored. The mine can choose between 30 days and 9999 days which is
essentially infinity. The default is set to 60 days. The system will automatically clean up datapacks
older than the setting.

2.2.3 Fixes
• Engine Warm-up Mode – Engine Surging
If Drive warm-up mode is enabled in cold environments, version 3 addresses the potential for the
engine to surge to coast idle occasionally during this mode. This would not be seen on drives that
used 1200 rpm for the coast idle speed.

• Speedometer Output (Autonomous)


Version 3 includes a fix to the Speedometer frequency output driver that could cause erratic speed
readings at very low speed when driven by a FB187 Card in the TCI slot. This did not actually affect
the speedometer but the same signal is used by other controllers on the vehicle.

• Engine Warning Event - 619


Version 3 includes a fix to the Engine Warning Event logic when using the CAN based DM1 message
to determine Engine warning and cautions. This applies specifically the 730E-8 and 830E-AC’s with
Invertex II.

• wPTU – Data log Icon


Version 3 corrects the handling of the wPTU Toolbox icon found on real time screens to log a
datastore event.

• MTP and Ambient Temp Calculations


Version 3 addresses issues when initializing the Motor Thermal Protection Model and correcting
calculating deration based on the time the system was off.

• Serial Report through PTU


Version 3 addresses an issue when using the wPTU toolbox to pull the serial report from FB187
cards. The report was available by the Data Dump feature but it was not able to be downloaded by
the wPTU in version 2.

• Stat 315
Version 3 corrects the FB187’s implementation of Stat 315, Control Power Applications.

• Stat 301
Version 3 corrects the FB187’s implementation of Stat 301, Total Truck Life.

• Analog Outputs – Strip Chart


Version 3 corrects the FB187’s implementation of the Analog outputs that can be used for Strip
Chart recordings. The setup both through the Debug Console or the wPTU is now functional.
These are non-standard and not wired. Typically these are only used at Test Facilities.

• Drive Warm-up mode – Enabling Inverters


Version 3 corrects an issue that cause the FB187’s to not be enabling the Inverters during Drive
Warm-up mode.

• Mid Payload – 960E


Version 3 re-enables the mid-payload signal for 960E’s.

2.2.4 Improvements
• Dual IGBT Inverter – Current Balancing
In Version 3 improvements have been made to the 17FB190 Dual IGBT current balancing algorithms
to help improve IGBT reliability. In addition, new events have been added.

• Pre-shift Brake Test – Retard Test


To run the Retard portion of the Pre-Shift Brake Test, the operator sets the Parking Brake and
presses the PSBT button. If setup correctly, the operator then pushed the retard pedal to initiate the
retard test. On single Brake pedal systems, such as the 930 and 960, if the operator pushed the
retard pedal too far and entered the service brakes, the test would incorrectly exit since both the
parking brake and service brake were applied at the same time. Version 3 software was modified to
not check the brake status during the retard test once the test has been initiated.

• Quad Chopper Self-Test – Hang During Cold Idle Lock


Version 3 modified the Quad Chopper Self-Test that occurs during the REST to READY sequence.
This test could become stuck if the Engine Speed did not increase to the tests desired engine RPM
due to conditions like the engine’s Cold Idle Lock.

• Pre-Shift Brake Test – Retard test on Quad Chopper Systems


The Pre-Shift Brake test’s RETARD test was implemented for Quad Chopper Systems. Previously the
RP’s and 2 Choppers were each enabled and voltages, currents, and resistances were verified. For
Quad Chopper systems the test is run similar to the Startup quad chopper test.

• Stat File Generation


Version 3 improves the generation of the UPL files that are created during data dumps that are used
as part of the GE Product Service Data base. These were previously created by the wPTU and had to
be back generated during the data dump process in order to maintain compatibility with the
database.

• CAN Task Improvements


Version 3 made improvements to the CAN task architecture to help optimize task operation.

• 187/190 Serial Numbers

process. This had not been carried over from the Invertex I code but was requested.

• Komatsu CAN Enhancements


Corrected two issues in GE to KAC IM CAN communication that was causing incorrect VHMS stat
tracking.

• Truck Configuration Revamp & Saving


Version 3 modifies the truck configuration method through the console. The configuration process
was streamlined and became more keystroke driven. The ability to save configurations to a thumb
drive and restore configurations to another truck was added. An additional password is necessary
to modify OEM level or higher items. Use the “config_password” command to enter the password if
needed.

• Console Improvements
Improvements to the debug console including new commands and revamping all User Levels.

• Reset Datapacks
Version 3 corrected the reset datapack screen on the wPTU toolbox and added the ability to reset
datapacks on the console

• Downloading Data Improvements


Improvements to the generation and downloading of files using the “Data Dump” to flash drive
process.

• Send Time to fb190 card


Version 3 passes the system time to the FB190 cards in order to synchronize the times.

• Additional Speeds on DID


Version 3 added three speed settings to the DID’s Information menu. Previously the Loaded,
Unloaded, Reverse and Overloaded speeds were quickly visible. The Dump body up, Dump Body Up
with override and 2nd speed limit

3.3 Installation of wPTU Toolbox onto a Laptop

3.3.1 Installing wPTU Toolbox


The wPTU Toolbox release includes the PTU and password Utility. An add-on includes the
Invertex I configuration utility, download utility, control software and configuration files. A
second Add-on contains the Invertex Ie/II control software.

The release is available on the GE Transportation, Mining Software Repository web site.
(supportcentral.ge.com)

A Serial Number is required to install the software. Serial numbers are available on the
download web site.

Note: The wPTU software is designed to support multiple wPTU versions being installed on a
PC/laptop at the same time. WPTU 8.0 can be installed without affecting other existing wPTU
installations.

Web Install

Download and run the appropriate installation files from the web site. The wPTU 8.0 folder
on the website contains the following sub folders

1 – wPTU Install

This directory contains the setup file to install the PTU, Invertex I config utility,
password utility, Invertex I download utility and dataloger onto your PC.

4 - teraterm

This directory contains the install file for teraterm. Teraterm is a


communication program that allows low lever serial communication. It is
similar to Hyperterm.

booted to complete the installation.

6 INSTALLATION OF TRUCK SOFTWARE – INVERTEX I

NOTE: Ensure all applicable MINE Safety procedures are followed during this procedure.
This document does not authorize overriding any existing procedures that are in place at
your location.

The full installation process takes approximately 40 minutes. Ensure the truck is located is a
safe location with the parking brakes applied

6.2 Creating an GE/OEM configuration File

One OEM Configuration file should be created by the GE Product Service representative or
the OEM representative for each truck type at the mine location. The GE base
configurations described earlier should be used.

For example, if a location contained AC Trucks of the following types:

Verify the TCI’s Time is set correct and adjust if necessary.

Perform the following steps:

1. Using the DID panel press F4 - Menu

Note: The Truck time cannot be set if any events are active

6.4 Saving Existing Truck data

6.5 Download Inverters

1. Place the TRUCK in REST Mode


2. Open the Side Cabinet on the control group and set the GF Cutout Switch to CUTOUT.
3. Check the link charged lights and verify the link is discharged.
4. Determine if your system has a 2-card inverter set with a 17FB138 & 17FB134 or a 1–
card inverter set with a 17FB172 or 17FB179 card. If unsure of the Inverter CPU type,
perform the following steps:
- Open the Right most Control Cabinet door
- Open the Electronics Panel Door.
- Verify the Card names in Slots 9 and 11, for an FL320 panel, Slots 11 and 12
for an FL375 panel or Slots 10 and 11 for an FL386 panel.
- Close the electronics panel
5. Connect the serial port from the laptop to Inverter #1 serial Port located inside the group.
6. Start the PTU and choose Program Panel
7. Choose the appropriate inverter version type.

8. Wait for download to complete
9. Move the serial cable to the Inverter #2 serial port located inside the group.

6.6 Download PSC

1) Connect the Laptop’s serial cable to the PSC port.


2) Start the PTU and choose Program Panel
3) Verify the correct panel and files are selected
4) Choose the appropriate Configuration file by hitting Browse.
5) Press Begin Download

NOTE: After the PSC is downloaded; it will set configuration options on each of the inverters. After doing so, the
inverter will reset. The PSC will log loss of inverter communications events during this time. The events should
reset on their own.

6.7 Download TCI

1) Connect the serial cable from the laptop to the TCI serial port.
2) Start the PTU and choose, PROGRAM PANEL
3) Verify the correct panel and files are selected
- For English or Spanish DID Messages, Choose STANDARD
- For Russian DID messages, Choose Russian
Note: For Russian Messages, the 17FM693 DID must also be installed.
4) Choose the appropriate Configuration file by hitting Browse.
5) Press Begin Download

6.8 Calibrate Pedals

Upon initial power-up after a software download, Event 650-4 will be logged indicating a Calibration
is required. To calibrate the pedals perform the following steps:
1. On the DID Panel, press
F4 – Menu
F4 – Truck Config
F1 – Pedal Cal
2. When ready to calibrate press F2
3. Press the Accel Pedal to FULL and then Release
4. Press the Retard Pedal to FULL and then Release.
5. If equipped, move the Retard Lever to full and then release
6. Press F4 when finished.
If the Pedal calibration was successful, the DID will indicate it. If not, Repeat steps 2 through 6.
Event 650-4 will automatically reset when a successful calibration has occurred.

6.9 Truck ID

Upon initial power-up after a software download, Event 651-1 will be logged indicating the truck ID is
set to 0. To set the Truck ID, perform the following steps:
1. On the DID Panel, press
F4 – Menu
F4 – Truck Config
F2 – Truck ID
2. Enter a unique truck ID between 1 and 99,999
3. When finished press F2.

6.10 Checkout

WARNING: The Checkout test involves developing torque on the wheel motors at standstill. A
location allowing for some movement of the truck is required. Personnel must stay clear of the
front and rear of the truck when an inverter is providing power to a wheel motor in order to
avoid the risk of injury and possible death, due to truck movement

To verify proper software Installation, perform the following steps:


1. Connect the PTU to the TCI’s serial port. Verify the following version information on the
TCI Software Versions Screen.
TCI VER: 26.00a
TRUCK TYPE: Varies (Matches Truck)
TRUCK ID: {current truck}
2. Reset the TCI’s event information:
RESET TCI EVENTS
ERASE TCI Events

3. Connect the PTU to the PSC’s serial port. Verify the following version information on the
PSC’s software Version screen
PSC VER: 26.00a
TRUCK TYPE: Varies (Matches Truck)
TRUCK ID: {current truck}
INV1 VER: 0x.yy.34.05
INV2 VER: 0x.yy.34.05
4. Reset the PSC’s Event information:
RESET PSC EVENTS
ERASE Events
5. Verify NO events are logged on the DID.
6. Change to the PSC real time menu, PSC REAL TIME DATA
7. While viewing the PSC Real Time Screen. Verify the following:
• ACCEL-SEL = 0.00 with the accel pedal at rest
• ACCEL-SEL = 1.00 with the accel pedal fully engaged
Note: The following will require that Service Brake/ Wheel Lock/Loadbrake is not applied.
Ensure the parking brake is applied and it is safe to remove the service brakes.
• RETRD-SEL = 0.00 with the Retard Pedal and Lever (if equipped at their off positions)

• RETRD-SEL = 1.0 with the Retard Pedal at Full. (If a 1 pedal system, ensure the service
break is not entered)
• RETRD-SEL = 1.0 with the Retard Lever at Full and the retard pedal off.
8. Set the rest switch to ON.
9. Using the appropriate Mine procedures, start the diesel engine.
10. Verify the System mode is REST on the DID.
11. Exit REST mode. Verify the System mode changes to TEST, then READY within 1 minute.
12. With the Brakes applied move the direction handle to forward. Verify torque is present on
each inverter. (TQCMD1, TQCMD2, and TRQFB1, TRQFB2)
13. Verify no EVENTS are logged.
14. Return the direction handle to neutral.
15. Using the appropriate mine procedures, initiate a loadbox session through the PTU or
DID.
16. Loadbox at full RPM and verify that full horsepower is developed.
17. Verify no EVENTS log during load box mode.
18. Exit load box.
19. Enter REST Mode.

7 INSTALLATION OF TRUCK SOFTWARE – INVERTEX IE OR II

NOTE: Ensure all MINE Safety procedures are followed during this procedure. This
document does not authorize overriding any existing procedures that are in place at your
location.

The full installation process takes approximately 10 minutes. Ensure the truck is located is a
safe location with the parking brakes applied

7.1 Quick Startup Procedure

The following chart summarizes the v3 installation steps. These procedures are

7.2 Set Drive System Time via DID

Verify the Drive System Time is set correct and adjust if necessary.

Perform the following steps:

1. Using the DID panel press F4 - Menu


2. Press F4 TRUCK CONFIG
3. Press F4 – SET TIME
4. Verify the current time and update if necessary.

7.3 Saving Existing Truck data

Follow the procedures for UPLOADING DATA detailed in the Control Product Service Bulletin,
CTRLPSB035 (section 13).

7.4 Download CPU Cards

The PSB details creating an “Application Load” USB Flash Drive. After installing wPTU 8.0, the
files located at C:\GETrans\wPTU_80\sw\Ver_300a\AppDisk should be copied to a spare
Flash Drive and labeled 3.xx Application Load Disk . This USB disk is then used to update the
application software on both the FB187 and FB190 CPU cards.

7.4.1 Download 17FB190 Inverter CPU Cards


Follow the procedures for Downloading Software to the 17FB190 card detailed in the Control
Product Service Bulletin, CTRLPSB035 (Section 14)

7.5 Setup and Configure the FB187 CPU card.

After updating a 17FB187 CPU the setup and configuration of the card should be
checked. The “Setup” of a card defines what panel and truck type the FB187 is installed
in. The “Configuration” of the FB187 details any special options that need to be set such
as speed limits.

If updating an existing truck, the setup and configuration of the FB187 will be retained,
although it should still be verified.

7.5.1 Setup of FB187 Card


To Setup the FB187 card follow the steps detailed in the Control Product Service Bulletin,
CTRLPSB035 (Section 7 – Setup Using the Console Method))

7.5.2 Configuration of FB187 card.


To Configure the FB187 card, follow the steps detailed in the Control Product Service

7.8 Checkout

c. CFG: Truck Model = (expected)
d. INV1: Vers 1 = (expected)
e. INV2: Vers 2 = (expected)
3. Type “reset_truck” to clear all of the events and faults.
4. If present, repeat steps 1 through 3 for the TCI CPU card.
5. Verify NO events are logged on the DID.
6. Change to the PSC or DSC real time menu, PSC/DSC REAL TIME DATA
7. While viewing the PSC or DSC Real Time Screen. Verify the following:
• ACCEL-SEL = 0.00 with the accel pedal at rest
• ACCEL-SEL = 1.00 with the accel pedal fully engaged
