Description
[1]上紙石膏ボード用原紙と下紙石膏ボード用原紙との間に石膏ボードの石膏材料層の原料である石膏スラリーを積層させた板状積層体を成型し、該板状積層体を成型しながら搬送する成型搬送工程を有する連続的な石膏ボードの製造方法において、
前記成型搬送工程が、成型機に連続的に送り込まれる前の前記下紙石膏ボード用原紙上に前記石膏スラリーを連続的に流し込み、成型機で、流し込まれた石膏スラリーの上に前記上紙石膏ボード用原紙を積層させて板状積層体を成型し、成型した板状積層体を搬送成型ベルトで粗切断機に搬送する一連の過程を有し、
前記成型機の配置箇所と前記粗切断機の配置箇所との間の位置であって、且つ、前記間における上流側(成型機側)の1/4の位置或いは前記1/4の位置よりも上流の前記成型機側の位置で、前記上紙石膏ボード用原紙に、水を噴霧又は塗布することを特徴とする石膏ボードの製造方法。
[2]前記上紙石膏ボード用原紙及び前記下紙石膏ボード用原紙の坪量が、いずれも80~200g/m2の範囲内である上記[1]に記載の石膏ボードの製造方法。
[3]前記上紙石膏ボード用原紙の坪量が、前記下紙石膏ボード用原紙の坪量よりも5g/m2~60g/m2小さい上記[1]又は[2]に記載の石膏ボードの製造方法。
[4]前記水の噴霧量又は塗布量が、2.0~200g/m2の範囲内である上記[1]~[3]のいずれかに記載の石膏ボードの製造方法。
[5]前記搬送成型ベルトの搬送速度が、60m/分以上である上記[1]~[4]のいずれかに記載の石膏ボードの製造方法。
本発明の石膏ボードの製造方法に用いられる石膏スラリーの主成分は、焼石膏である。焼石膏は、半水石膏と呼ばれており、焼成方法の違いによってα型半水石膏とβ型半水石膏がある。α型半水石膏は湿式法で製造され、二水石膏を水中(蒸気中を含む)で焼成して得られる。β型半水石膏は乾式法で製造され、二水石膏を大気中で焼成して得られる。本発明の製造方法で用いる石膏スラリーを構成する焼石膏は、α型半水石膏及びβ型半水石膏のいずれも用いることができ、適宜に配合して用いてもよい。なお、α型半水石膏は、硬化させるために必要になる水の量がβ型半水石膏よりも少なくてすみ、硬化させた場合に強度が高くなる等といった利点がある。
本発明の製造方法で用いる石膏スラリーは、必要に応じて、焼石膏に加えて、凝結時間調整剤やpH調整剤や消泡剤等の、従来公知の他の添加物を含有させたものであってもよい。例えば、凝結遅延剤としては、クエン酸ソーダ等のクエン酸塩、コハク酸塩、酢酸塩、リンゴ酸塩、ホウ砂等のホウ酸塩、ショ糖、ヘキサメタリン酸塩、エチレンジアミン四酢酸塩、ジエチレントリアミン5酢酸、澱粉及び蛋白質分解物等が使用できる。消泡剤としては、例えば、ポリエーテル系、シリコーン系、アルコール系、鉱油系、植物油系及び非イオン性界面活性剤など、汎用されているものを適宜に使用できる。
以下に、本発明の石膏ボードの製造方法について、実施例と比較例を挙げて説明する。本発明者らは、通常の石膏ボードの製造用として稼働している実機の石膏ボード製造ラインで、同一の製造設備で、同一の原材料を用い、さらに、12.5mm厚、サイズ910mm×1820mmの同一サイズの石膏ボードを製造し、その際に、製造条件を変えることによる石膏ボード製品の「しわの発生」への影響について検討を行った。具体的には、石膏ボード製造ラインにおける、製造速度の変更、水の噴霧(塗布)の有無や噴霧場所、石膏ボード用原紙の坪量などの違いが、得られる石膏ボード製品の「しわの発生」にどのように影響するかについて検討した。評価は、石膏ボード製造ラインより得た石膏ボード製品をサンプリングして、下記の評価基準で評価した。
まず、本発明の石膏ボードの製造方法によって得られる効果を確認するために行った評価方法について説明する。具体的には、製造条件を種々に変えた石膏ボードの製造方法で得られた、それぞれの石膏ボードの表面を構成する下紙石膏ボード用原紙に生じる「しわ」について、下記の評価方法で評価した。
通常の石膏ボード製造ラインで連続的に製造して得た12.5mm厚、サイズ910mm×1820mmの石膏ボードから代表的な1枚をサンプリングし、その半分のサイズの910mm×910mmをしわ発生の評価用サンプルとした。
石膏ボード製品の原紙に生じる「しわの発生」の傾向を確認するため、通常の石膏ボード製造ラインで、製造条件を下記のように変えて製造試験を行った。具体的には、まず、通常の石膏ボード製造ラインで、搬送ベルトの速度を、90m/分、120m/分の2段階に変更してそれぞれ製造して、搬送ベルトの速度の「しわの発生」への影響についての確認をした。また、搬送ベルトの速度を90m/分で一定にして、製造に使用する石膏ボード原紙の上紙(ボードの裏側)と下紙(ボードの表側)の坪量について、従来と同様に坪量が同じ原紙を用いた場合に対し、坪量に差をつけることで「しわの発生」への影響があるか否かを調べた。具体的には、表/裏=150/150(g/m2)として坪量が同じ原紙を用いて製造した場合と、表/裏=150/140(g/m2)として上紙(ボードの裏側)の坪量を下紙(ボードの表側)の坪量よりも小さくして製造した場合を比較して、石膏ボードの原紙への「しわの発生」に、原紙の坪量の違いが影響するか否かについて確認した。得られた結果を表2に示した。
通常の石膏ボード製造ラインで、搬送ベルトの速度を90m/分とし、石膏ボード製品の原紙を、表/裏=150/140(g/m2)として上紙(ボードの裏側)の坪量を下紙(ボードの表側)の坪量よりも小さくした同様の構成にして、上紙石膏ボード用原紙へ水を噴霧することで原紙の「しわの発生」が抑制できるか否かについて検討した。上紙石膏ボード用原紙への水の噴霧は、成型機の配置箇所と粗切断機の配置箇所との間の位置(表中「位置*」と記す)であって、且つ、この間の位置の上流側(成型機側)の1/4の位置、すなわち成型機に近い側の位置で行った。表3に、製造条件と、製造して得られた石膏ボードについての「しわの発生」の評価結果を示した。比較のために、表3中に、先に表2で説明した、水を噴霧しないこと以外は実施例1~3の製造条件で石膏ボードを製造した比較例2を合わせて示した。なお、本発明の試験における水の噴霧は、いずれも水の噴霧機5(スプレー装置(商品名:ST-5、扶桑精機社製))を用いて行った。
通常の石膏ボード製造ラインで、搬送ベルトの速度を120m/分と速度を上げて、製造に使用する石膏ボード製品の原紙を、表/裏=150/140(g/m2)として上紙(ボードの裏側)の坪量を下紙(ボードの表側)の坪量よりも小さくした同様の構成にして、下記の検討を行うための製造試験を行った。すなわち、速度を速くした場合も、製造中に上紙石膏ボード用原紙へ水を噴霧することで石膏ボード原紙における「しわの発生」が抑制できるかの確認を行った。さらに、上紙石膏ボード用原紙へ水を噴霧する位置或いは水の噴霧量の違いによる石膏ボード原紙における「しわの発生」の抑制への影響について検討した。
実施例9~14として、通常の石膏ボード製造ラインで、搬送ベルトの速度を120m/分と速くして、水を噴霧する条件を、本発明で規定する上流側(成型機側)の1/4の位置で一定にして、製造に使用する石膏ボード製品の原紙について、「表/裏の坪量」と「表/裏の坪量の差」を表5に示したように変更し、また、水の噴霧量をそれぞれ表5に示した構成にして、製造試験を行った。なお、実施例8では、製造に使用する石膏ボード製品の原紙の坪量を同じにして差がないようにして、加えて本発明で規定する上流側(成型機側)の1/4の位置よりも上流側の、成型機に対してより手前の位置の上流側(成型機側)の1/16の位置で上紙に水を噴霧する条件で石膏ボードを製造し、得られた石膏ボード製品について評価した。製造条件を比較検討するために、表5中に、先に表4中に示した、実施例4についての製造条件及び評価結果を合わせて記載した。

- 上紙石膏ボード用原紙と下紙石膏ボード用原紙との間に石膏ボードの石膏材料層の原料である石膏スラリーを積層させた板状積層体を成型し、該板状積層体を成型しながら搬送する成型搬送工程を有する連続的な石膏ボードの製造方法において、
前記成型搬送工程が、成型機に連続的に送り込まれる前の前記下紙石膏ボード用原紙上に前記石膏スラリーを連続的に流し込み、成型機で、流し込まれた石膏スラリーの上に前記上紙石膏ボード用原紙を積層させて板状積層体を成型し、成型した板状積層体を搬送成型ベルトで粗切断機に搬送する一連の過程を有し、
前記成型機の配置箇所と前記粗切断機の配置箇所との間の位置であって、且つ、該間における上流側(成型機側)の1/4の位置或いは前記1/4の位置よりも上流の前記成型機側の位置で、前記上紙石膏ボード用原紙に、水を噴霧又は塗布することを特徴とする石膏ボードの製造方法。 - 前記上紙石膏ボード用原紙及び前記下紙石膏ボード用原紙の坪量が、いずれも80~200g/m2の範囲内である請求項1に記載の石膏ボードの製造方法。
