본 발명은 열가소성수지를 원료로 하는 한쌍의 표피를 피복하는 자동차용 선바이저(Sunvisor)의 제조방법에 관한 것이다.
상기한 형의 자동차용 선바이저를 제조하는 종래의 방법으로서는 예컨데 일본 특허 공개 제55-59016호(59016/1980)가 제시된 바 있으며, 이러한 종래의 방법에서, 선바이저는 대체적으로 2가지 공정, 즉 용착방법과 절단공정으로 제조되고, 제 5 도에 도시한 바와같은 서로 대향 배치된 상부주형(a)과 하부주형(b)을 이용한다. 즉, 압착주형(c)과 절단주형(d)으로 구성된 상부주형(a)을 압착주형(c)이 절단주형(d)내에 배치 되도록 설치하고, 이들 두 주형(c) 및 (d) 사이에 스프링을 부설하여 스프링의 탄성력에 의해 두 주형(c) 및 (d)이 서로 이탈하는 방향의 힘을 받도록 구성한 후, 상부주형(a)과 하부주형(b) 사이에 한쌍의 표피를 놓고, 상부주형(a)을 아래로 누름으로서 표피의 외주부(外周部)가 상부전극인 압착주형(c)과 하부전극인 하부주형(b)에 의해서 상하방향에서 압착되도록 함과 동시에 고주파용접으로써 상기 한쌍의 표피를 용착한 다음, 스프링의 탄성력을 극복하여 상부주형(a)을 더욱 아래로 누름으로서 표피의 용착부위의 외주부가 절단주형(d)과 하부주형(b)에 의해 절단되도록 하여 선바이저를 제조하는 것이 종래의 선바이저 제조방법이었다.
그러나, 이상 설명한 바와같이 종래의 제조방법에서, 표피는 압착주형(c)의 외주면을 따라서 절단되기 때문에, 제조된 선바이저는 제 6 도에 도시된 바와같이 압착주형(c)의 압착부분(e)에 대한 폭(약 2mm)과 일치하는 높이는 갖는 용착부분(f)이 선바이저의 외주면으로부터 돌출하게 성형되어, 결과적으로 선바이저의 외형이 보기 싫게 된다.
따라서 , 본 발명은 선행기술이 안고 있는 문제점을 해소하여 외형이 보기 좋은 선바이저를 제조할 수 있는 자동차용 선바이저의 개선된 제조방법을 제공하는 것을 발명의 주목적으로 하고 있다.
상기한 목적을 달성하기 위한 본 발명의 자동차용 선바이저의 제조방법은 다음과 같다.
즉, 각각의 후면상에 열가소성수지층을 형성시킨 한쌍의 표피의 외주부를 상부전극체와 하부전극체를 사용, 가압함으로서 서로 용착되도록 한다.
이때, 상부전극체가 구비하는 날은 끝이 예리하고, 날의 내측면으로부터 외측으로 미소폭만큼 연장한 경사면을 구비하므로, 한쌍의 표피를 날의 경사면과 경사면을 대면하는 하부전극체의 평면사이에서 용착한 후, 날을 아래로 더욱 누름으로서 용착된 표피의 외주면을 절단하는 것이다.
상기한 본 발명의 자동차용 선바이저 제조방법에서 사용하는 상부전극체의 남은 하부전극체보다 경도 높은 재료로 만든다.
이상 설명한 분 발명의 선바이저 제조방법에 있어서, 한쌍의 표피의 외주부는 상부전극체의 날과 하부전극체사이에서 가압용착되고, 용착된 표피의 절단위치는 용착위치와 동일하므로, 종래의 선바이저 제조방법에서 발생되었던 선바이저의 외주면상의 돌출용착부는 형성되지 않는다.
또한 한쌍의 표피를 날과 하부전극체로써 가압용착할 때, 열가소성수지가 표피의 봉합부내에서 용융되어 두 표피를 용착하고 냉각되므로, 한쌍의 표피는 선행기술에서와 같은 돌출용착부가 형성됨이 없이 표면이 매끄럽게 서로 용착, 일체화 된다.
또한, 상부전극체의 날은 하부전극체보다 견고한 재료로 만들어지기 때문에, 날의 단부는 한쌍의 표피를 마치 날이 하부전극체로 파고들 듯이 밀착하여 붙잡을 수 있고, 따라서, 표피를 용착하고 절단하는 작업이 고도의 정확도와 균일성을 가지고 수행될 수 있다.
이제부터 본 발명의 상기 목적과 특징들을 첨부도면을 참조설명함으로서 좀더 명확히 설명하기로 한다.
본 발명에 대한 상세한 설명을 진행함에 앞서, 첨부도면의 전반에 걸쳐 동일부분은 동일부호로 표히하였음을 밝혀둔다. 먼저, 제 2 도를 참조 설명하기로 한다.
하부전극체(2)에 대향하는 상부전극체(1)는 하부전극체(2)에 대해서 수직방향으로 이동자재하게 설치된다. 수용시이트(receiver seat)(21)를 하부전극체(2)의 상부표면상에 선바이저의 외주면을 따라서 돌출형성하고, 절단날(11)을 수용시이트(21)에 대향하게 상부전극체(1)의 하측면상에 돌출형성한다.
따라서, 절단날(11)과 수용시이트(21)는 한쌍의 전극체(1) 및 (2)가 서로 대향하는 표면내에 요부(凹部)(12) 및 (22)를 형성하여 내부에 선바이저를 수용한다.
즉, 상부전극체(1)와 하부전극체(2)는 반이 잘린 상태로 제 3 도에 도시된 선바이저(3)를 성형할 수 있는 한쌍의 상하부 주형을 구성하는 것이다.
절단날(11)은 단면상 하방이 예리한 형태로서, 요부(12)를 형성하는 직접 내측벽면(13)과 외측경사면(14)으로 형성된다. 또한, 제 1 도에 도시한 바와같이, 절단날(11)의 단부는 미소부분으로서, 내측경사면(폭이 미소함)(16)은 수용시이트(21)의 상부표면에 대하여 각도(α)를 이루며 수용시이트(21)의 상부표면에 대하여 각도(β)를 이루는 외측경사면(17)과 교차하게 형성된다.
내측경사면(16)과 외측경사면(17)이 만나는 교선이 날끝(15)을 형성하며, 날끝(15)은 수용시이트(21)의 내측모서리로부터 거리(La)(예, 약 0.5mm-0.7mm)만큼 외측방향으로 약간 떨어진 위치에서 수용시이트(21)와 접촉하게 된다.
따라서, 압력의 인가에 의한 용착공정과 절단공정은 날끝(15)의 수용시이트(21)와 접촉하는 곳에서 상부전극체(1)의 절단날(11)과 수용시이트(21)에 의해서 수행된다. 절단날(11)을 만드는 재료로서는 수용시이트(21)의 경도와 동일한 경도를 가진 재료를 사용할 수도 있으나, 절단날(11)의 재료로는 수용시이트(21)의 경도보다 높은 경도의 재료를 사용하는 것이 바람직하다.
각도(α)로서는 약 45°가 적당하고, 각도(β)로서는 약20°가 적당하다. 여기서, 각도(α) 및 (β)와 거리(La)는 절단날(11)과 수용시이트(21)의 재료경도와, 선바이저(3)용 표피의 재료종류에 따라 가변된다는 것을 밝혀둔다.
이상과 같이 구성되는 선바이저 제조기를 사용하여 선바이저를 제조하는 방법은 다음과 같다.
먼저, 제 3 도에 도시한 바와같이 심(31)을 쿠션제(Cushion material)(32)로써 협착(狹着)한다. 다음, 쿠션재(32)의 상하부 표면을 열가소성수지로 만든 한쌍의 표피(33)로 피복한다.
이와같이 하여 얻은 제조 대상물을 제 2 도에 도시한 하부전극체(2)의 요부(22)내에 놓고, 상부전극체(1)를 아래로 내린다. 다음, 표피(33)의 외주부를 날끝(15)과 수용시이트(21)사이에 두고, 고주파 가열하는 한편, 날끝(15)에 의해 절단되지 않을 많한 압력(예 약 9kg/Cm2)을 가하여 한쌍의 표피(33)를 용착시킨다.
일정기간 냉각시킨 후, 날끝(15)에 압력(예, 약 20분)을 추가하여 가함으로서 표피(33)중 제 1 도에 표시한 날끝(15)의 위치에 있는 부분을 절단한다.
여기서 밝혀 둘 것은 상기한 절단공정에서 가해지는 압력이 표피(33)의 재질과 절단해야 할 표피(33)의 두께 및 표피(33)중 절단부의 주상길이(Peripheral length)에 따라 다르게 설정될 수 있다는 것이다.
예컨대, 표피(33)가 폴리비닐클로라이드로 만들어진 것이고, 두께가 0.3 내지 0.4mm이면, 절단부의 주상길이 1mm당 약 16kg의 압력을 가하면 된다. 그러므로, 절단부의 주상길이가 960mm라면, 압력은 약15t이 필요할 것이고, 주상길이가 1200mm, 1300mm, 및 1450mm일 때, 압력은 약 19t, 21t, 및 23t이 각각 필요할 것이다.
상기 설명한 본 발명의 선바이저 제조방법에서, 한쌍의 표피(33)는 날끝(15)의 내측경사면(16)과 수용시이트(21)상의 거리(La)만큼의 평면(23)사이에 협착되어 용착되고, 날끝(15)에서 절단되어 제 3 도에 도시된 바와같이 한쌍의 표피(33)가 서로 결합되는 용착부가 형성된다.
따라서 선바이저(3)의 외주부에 형성되는 용착부의 돌출폭(Lb)은 예컨대 약 0.2-0.5mm로 감소될 수 있다. 그러므로, 선바이저(3)의 외주면은 둥글게 되고, 결과적으로 선바이저(3)의 외관이 보기좋고, 감촉이 좋게 된다.
한쌍의 표피(33)는 제 3 도에 도시한 바와같이 봉합부내의 소재(331)가 용융함으로서 서로 용착되기 때문에, 종래의 방법에서와 같은 돌출용착부가 형성됨이 없이 한쌍의 표피(33)가 결합된다.
한편, 제 7 도에 도시한 바와같이, 수용시이트(21)중 날끝(15)이 수용시이트(21)와 만나는 위치의 길이(예, 0.1mm)가 매우 얇고 내각이 알끝(15)의 내각보다 약간 큰 V자형홈(24)을 형성시키면, V자형홈(24)과 날끝(15) 사이에 한쌍의 표피(33)를 협착할 수 있기 때문에, 표피(33)의 용착부에 대한 용착강도는 더욱 향상될 수 있다. 표피(33)으로서는 표면을 직조천 또는 열가소성수지로써 가죽 또는 천같이 형성시키는 한편, 후면을 폴리비닐클로라이드로 얇게 입힌 박판재가 이용되며, 후면만 열가소성수지로 만든 것이라면 종류는 다양하게 선택할 수 있다.
제 4 도는 도시한 선바이저(3)를 참조하면, 선바이저중 자동차의 실내에 부착되는 부위인 외주부(35)는 표피(33)의 용착부에 가해지는 큰 인열력(引裂力)을 받기 때문에, 외주부(35)의 용착부상 돌출폭(Ld)은 운전자가 조작하는 측의 외주부(34)상 돌출폭보다 크게 설정함으로서, 외주부(35)를 강화한다.
제 8 도를 참조 설명하기로 한다. 제 8 도에 도시한 본 발명의 제 2 실시예는 사용하는 제조기에서 절단날(11)의 단부상의 미소부분 형태와 이 미소부분을 대면하게 배치되는 수용시이트(21)의 형태가 제 1 도에 도시한 제 1 실시예의 것들의 형태와 다르게 만들어진다.
즉, 제 8 도의 제 2 실시예에서, 절단날(11a)은 그의 단부상의 미소부분에 형성한 날끝(15a)을 구비하며, 날끝(15a)은 미소폭(Lc)(예, 0.1mm)을 가진 직선부(151)와 외주면상에 마련되는 외측경사면(17) 및 내주면상에 마련되는 내측경사면(16)으로 구성된다.
수용시이트(21a)에는 미소길이(예. 약 0.1mm)의 홈(24a)이 형성되며, 이 홈(24a)은 대체로 V자형으로서 내측경사면(16) 및 외측경사면(17)에 의해 형성되는 각도보다 약간 큰 내각을 가진다. 또한, 홈(24a)은 그의 저면에 상기 직선부(151)가 접촉되는 평면부(241)를 구비한다.
절단날(11a)의 경도가 수용시이트(21a)의 경도보다 높게 하기 위해, 절단날(11a)은 예컨데 로크웰경도58의 합금공구강(SKS, 일본공업규격 4404)으로 만드는 한편, 수용시이트(21a)는 로크웰경도 약 22의 탄소공구강(SK3, 일본공업규격 4401)으로 만든다.
여기서 밝혀둘 사실을 상기한 강의 종류 및 경도를 절단날(15a)의 형태와, 표피(33)의 두께 및 재료, 그리고 표피(33)의 절단부에 대한 주상길이에 따라 다르게 설정할 수 있다는 것이다.
이상 설명한 구조를 가진 선바이저 제조기를 사용한 선바이저 제조방법을 설명하기로 한다. 상부전극체(1)를 아래로 내림으로서, 한쌍의 표피(33)의 외주부를 날끝(15a)과 수용시이트(21a)의 홈(24a) 사이에 협착한다.
다음, 직선부(151)와 평면부(241)에 의해 협착된 표피(33)의 미소부분을 절단되지 않을 만한 압압력(예, 약 9kg/cm2)으로 압착한 상태에서 고주파가열하여 용착시킨다.
그다음, 고주파압압력(예, 약20t)을 날끝(15a)에 가하여 직선부(151)를 평면부(241)에 닿게 함으로서 한쌍의 표피(33)을 절단한다.
이후, 냉각공정을 거침으로서 선바이저의 제조공정이 완료되다. 상기 2가지 공정(즉, 용착공정과 절단공정)에서 사용된 압압력은 표피(33)의 재질과 두께 또는 표피(33)의 절단부에 대한 주상길이를 고려하여 조정될 수 있다.
상기한 선바이저의 제조공정에서, 직선부(151)와 평면부(241)에 의해 협착되는 미소폭부분의 재료는 용착공정중에 용융되고 절단공정에서 날끝(15a)과 홈(24a)간의 거리는 더욱 좁아져서 마침내 직선부(151)는 제 8 도에 도시한 바와같이 평면부(241)에 닿게 된다.
한편, 용융된 소재(331)는 선바이저의 내부, 즉, 쿠션재 속으로 내측경사면(16)과 수용시이트(21a)의 상부표면에 의해 투입됨으로서, 표피(33)는 봉합부의 전후면이 각각 용융된 소재(331)에 의해 서로 봉착되는 것이다(제 3 도 참조). 절단공정에서, 상기한 절단용 압압력은 용웅된 소재(331)를 내측경사면(16)과 홈(24a)의 내측경사면(242)으로 형성된 예각면을 따라 표피(33)의 후위쪽으로 밀려들어 가도록 유도하며, 이 압압력은 내측경사면(16)과 평면(23)에 의해 형성된 면에 의해서만 용융된 소재(331)에 작용하는 힘보다 크다.
따라서, 제2실시예에 따른 표피(33)의 용착부의 용착강도는 제 1 도에 도시한 제1실시예의 경우보다 크게 될 수 있는 것이다.
또한, 절단날(11a)은 수용시이트(21a)보다 경도가 높기 때문에, 날끝(15a)은 절단공정중에 마치 수용시이트(21a)를 파고들 듯이 수용시이트(21a)에 닿게 되고, 따라서 한쌍의 표피(33)에 대한 확실한 절단이 보장될 수 있다.
동시에, 표피(33)의 두께가 균일하지 않을 때라도, 표피(33)는 균일하게 절단될 수 있다. 또한, 절단날(11a)과 수용시이트(21a)을 동일하게 경도 높은 재료로 만드는 경우와 비교했을 때, 제2실시예의 날끝(15a)은 마모 및 손상이 적기 때문에 선바이저 제조기의 수명이 연장될 수 있다.
다음의 방법으로 형성되는 제 8 도의 절단날(11a)과 수용시이트를 사용하여 선바이저의 한 표본을 제조하는 것을 구체적으로 설명하기로 한다.
즉, 직선부(151)의 폭(Lc), 내측경사면(16)의 폭(Ld), 각도(α), 각도(β), 홈(24a)의 길이등을 각각 0.1mm, 0.3mm, 45°, 32° 및 0.1mm로 설정하기로 한다.
평면부(241)의 폭은 폭(Lc)과 동일하게 설정한다. 한편, 절단날(11a)은 로크웰경도(HRC)가 약 58인 SKS강으로 제작하고, 수용시이트(21a)는 로크웰경도(HRC)가 약 22인 SK3강으로 제작한다.
표피(33)로서는 2가지 종류의 표피를 사용한다. 즉, 직조천의 후면에 폴리비닐클로라이드를 얇게 입힌 두께 0.3mm의 표피와, 폴리비닐클로라이드를 천같이 성형함으로서 수득한 두께 0.4mm의 표피이다.
여기서, 표피(33)의 용착부 또는 절단부에 대한 주상길이는 1300mm인 것으로 한다. 한편, 쿠션대(32)로서는 두께8mm의 우레탄포말을 사용한다. 용착공정은 9kg/Cm2의 압압력을 가함과 동시에 4초 동안 고주파가열함으로서 수행된다.
다음, 절단공정은 용착공정에 뒤이어서 21t의 압압력을 1.5초동안 가함으로서 수행되고, 이어서 2.5초동안 냉각공정이 뒤따른다.
결과로서, 제 3 도에 도시한 바와같은 용착부의 돌풀한 폭(Ld)은 0.2-0.5mm가 되고, 용착부의 박리강도(剝離强度)는 매 10mm당 3.5-4.0kg/Cm2이 된다.
따라서, 제 6 도에 도시한 종래의 선바이저의 외주부상에 존재하는 돌출부는 거의 제거된다. 동시에, 표피의 밀봉부에 대한 강도도 충분히 향상될 수 있게 된다.
이상의 구체적 실시예에서, 용착공정에서 가해지는 압압력은 9±1.0kg/Cm2인 것이 바람직하다.
용착공정에서 압압력이 상기 수준보다 낮다면, 용착부의 강도가 감소된다. 반대로, 용착공정에 압압력이 상기수준보다 높다면, 표피(33)의 직조천에 불이 붙을 위험이 발생한다.
한편, 절단공정에서 가해지는 압압력은 매1mm를 절단할때마다 16kg이상의 범위에서 선택할 수 있다. 절단공정에서 압압력이 상기 수준보다 낮으면, 절단이 효과적으로 수행되지 않는다.
또한, 이상의 구체적 실시예에서, 제 9 도에 도시한 바와같이, 용착부를 외주부(35)에 형성하되, 용착폭(Le)이 외주부(35)의 양단부에서부터 점차 가변하여 최대 약 2mm가 되도록 함으로서, 스테이(4)를 삽입하는 외주부(35)를 강화하였다.
이와같은 용착부를 형성하기 위해서는 절단날(15a)과 수용시이트(21a)의 형태를 상기한 외주부(35)에 부응하게 변형제작해야 한다.
제 10 도는 스테이(4)를 삽입하는 외주부(35)를 강화하기 위해 상기와 같이 용착부의 용착폭(Le)이 최대 2mm되도록 변형 제작하는 절단날(11a)과 수용시이트(21a)를 단면도로서 도시한 것이다.
제 10 도에서, 절단날(11a)은 폭(Lc)이 0.1mm인 직선부(151)와, 수평면에 대해 각도(α)가 0° 40′이고 폭(Ld)이 2mm인 내측경사면(16b)을 구비한다. 내측경사면(16b)과 대면하는 수용시이트(21a)에는, 평면부(241)와, 수평면에 대해서 각도(r)가 0°20°인 내측벽경사면(242b)으로 구성된 홈(24a)이 형성된다. 절단날(15a)과 수용시이트(21a) 사이의 홈(24a)는 제 10 도에 도시한 단면을 최대변화 단면으로 하여 점차 제 8 도에 도시한 단면으로 변화하도록 설계한다.
이상 설명한 구조에 의해서, 선바이저 조립중 스테이(4)를 선바이저(3)에 밀어넣었을 때, 상당히 큰 인열력이 표피(33)의 봉합부에 가해져도 표피(33)가 찢어지지 않게된다.
본 발명의 작용효과면을 설명하기로 한다.
본 발명에 따른 자동차용 선바이저 제조방법에 있어서, 이상 설명한 바와같이 가압용착과 절단작업이 상부전극체에 형성시킨 절단날에 의해 동일위치에 수행되기 때문에, 종래의 방법과 달리 선바이저의 주면상용착부에 돌출부가 형성되지 않으며, 따라서 본 발명의 방법으로 제조된 선바이저는 외양이 보기 좋고 촉감이 양호할 수 있게 된다.
또한, 본 발명의 방법에서는 용융된 열가소성수지를 날끝에 형성한 미소폭의 경사면과 이 경사면을 대면하는 하부전극체의 평면에 의해 표피의 봉합부속으로 유도함으로서, 봉합부의 후면들을 서로 용착시킨다.
따라서, 종래의 방법에서와 같이 표피의 표면에 돌출용착부가 형성되지 않고, 한쌍의 표피가 확고히 용착되어 일체화될 수있다.
또한, 본 발명의 제 2 실시예에 따르면, 날끝을 하부전극체보다 경도 높은 재료로 만들기 때문에, 날끝단부가 하부전극체속으로 파고들 듯이 한쌍의 표피를 협착할 수 있고, 따라서 한쌍의 표피에 대한 균일 용착과 절단이 보장된다.
이상 본 발명을 첨부도면에 따른 양호한 실시예와 연관설명하였으나, 본 발명의 분야에 정통한 자라면 다양한 변형 실시예가 존재할 수 있음을 발견할 수 있을 것이다.
그러한 변형실시예들은 첨부한 청구범위에서 정의하는 본 발명의 범위내에 포함되는 것이다.

Claims (4)

  1. 후면상에 열가소성수지층을 형성시킨 한쌍의 표피의 외주부를 상부전극체와 하부전극체 사이에서 가압용착하여 자동차용 선바이저를 제조하는 방법에 있어서, 상기 상부전극체에는 단부가 예리한 날끝이 상기 한쌍의 표피의 외주부에 따라서 형성되고, 상기 날끝내측에는 미소폭의 경사면이 형성되어, 상기 경사면과 이 경사면을 대면하는 상기 하부전극체의 평면사이에서 한쌍의 표피를 용착하고, 상기 날끝으로 한쌍의 표피에 압압력을 더욱 가함으로서 한쌍의 표피를 절단하는 것을 특징으로 하는 자동차용 선바이저의 제조방법.
  2. 제 1 항에 있어서, 9±1.0kg/Cm2범위의 압압력을 가하여 상기한 한쌍의 표피를 용착한 후, 절단길이 1mm당 16kg보다 큰 압압력을 가하여 상기한 한쌍의 표피를 절단하는 것을 특징으로 하는 자동차용 선바이저의 제조방법.
  3. 후면상에 열가소성수지층을 형성시킨 한쌍의 표피의 외주부를 상부전극체와 하부전극체 사이에서 가압용착하여 자동차용 선바이저를 제조하는 방법에 있어서, 예리한 단부를 구비한 날끝을 상부전극체에 형성하되 상기 한쌍의 표피의 외주부를 따라서 하부전극체보다 경도가 높은 재료로 형성하고, 상기 날끝내측에 미소폭의 경사면을 형성하며, 상기 경사면과 이 경사면을 대면하는 하부전극체의 평면사이에서 한쌍의 표피를 용착하고, 상기 날끝으로 표피에 더욱 압압력을 가함으로서 한쌍의 표피를 절단하는 것을 특징으로 하는 자동차용 선바이저의 제조방법.
  4. 제 3 항에 있어서, 9±1.0kg/Cm2범위의 압압력을 가하여 상기한 한쌍의 표피를 용착한 후, 절단길이 1mm당 16kg보다 큰 압압력을 가하여 한쌍의 표피를 절단하는 것을 특징으로 하는 자동차용 선바이저의 제조방법.
