Description

Claims (20)
- 유리 전이 온도(Tg)가 적어도 150 ℃인 적어도 1종의 초미세, 구상 열가소성 폴리머 분말(ultrafine, spherical thermoplastic polymer powder)을 포함하는 분말 조성물을 제공하는 단계; 및 상기 분말 조성물을 분말상 용융 결합(powder bed fusing)하여 3차원 물품을 형성하는 단계를 포함하며;
상기 분말 조성물은 상기 적어도 1종의 초미세, 구상 열가소성 폴리머 분말을 상기 분말내의 폴리머 재료의 중량을 기준으로 50 내지 100 중량 퍼센트 포함하며; 및
각각의 초미세, 구상 열가소성 폴리머 분말은 단정(單頂)(monomodal)이며 10 내지 75 마이크론의 평균 입자 크기(mean particle size)를 가지며, 10 마이크론보다 작은 분말 입자의 양은 2 부피 퍼센트 미만이며,
상기 열가소성 폴리머 분말은 폴리에테르이미드, 폴리술폰, 폴리아릴술폰 및 이들의 조합으로부터 선택되며, 또한 2,000 ~ 2,000,000 g/mol의 몰 질량을 갖는 폴리머형 폴리올을 함유하지 않는 것을 특징으로 하는 방법. - 제1항에 있어서,
상기 구상 열가소성 폴리머 분말은 150 ℃ 초과 350 ℃ 미만의 유리 전이 온도를 갖는 것을 특징으로 하는 방법. - 제1항에 있어서,
상기 열가소성 폴리머 분말은 1,000 내지 150,000 달톤(Dalton)의 중량 평균 분자량을 갖는 것을 특징으로 하는 방법. - 제1항에 있어서,
유동제(flow agent)를 상기 분말 조성물에 첨가하는 단계를 더 포함하며,
상기 유동제는 수화 실리카(hydrated silica), 무정형 알루미나(amorphous alumina), 유리질 실리카(glassy silica), 유리질 포스페이트, 유리질 보레이트, 유리질 옥사이드, 티타니아, 탈크, 마이카, 퓸드 실리카(fumed silica), 카올린, 애터펄자이트(attapulgite), 칼슘 실리케이트, 알루미나, 마그네슘 실리케이트 및 이들의 조합으로 이루어진 군으로부터 선택되며,
상기 유동제의 양은 상기 분말 조성물의 0.05% 내지 5%인 것을 특징으로 하는 방법. - 제1항에 있어서,
상기 열가소성 폴리머 분말은 폴리에테르이미드인 것을 특징으로 하는 방법. - 제1항에 있어서,
적어도 2종의 분말 조성물이 채용되고, 각각의 분말 조성물은 다른 평균 입자 크기를 가지며, 이에 의하여 다정(polymodal) 분말 조성물을 형성하는 것을 특징으로 하는 방법. - 제1항에 있어서,
상기 유리 전이 온도(Tg)가 적어도 150 ℃인 적어도 1종의 초미세, 구상 열가소성 폴리머 분말은 유리 전이 온도(Tg)가 적어도 150 ℃인 적어도 1종의 초미세, 구상 폴리에테르이미드 분말을 포함하는 것을 특징으로 하는 방법. - 제7항에 있어서,
상기 분말 조성물은 상기 적어도 1종의 초미세, 구상 폴리에테르이미드 분말을 상기 분말내의 폴리머 재료의 중량을 기준으로 50 내지 100 중량 퍼센트 포함하는 것을 특징으로 하는 방법. - 제7항 또는 제8항에 있어서,
상기 구상 폴리에테르이미드 분말은 150 ℃ 초과 350 ℃ 미만의 유리 전이 온도를 갖는 것을 특징으로 하는 방법. - 제7항 또는 제8항에 있어서,
유리 전이 온도(Tg)가 적어도 150 ℃인 적어도 1종의 초미세, 구상 폴리에테르이미드 분말은 (a) 폴리에테르이미드를 상기 폴리에테르이미드를 용해할 수 있는 유기 용매 중에 용해하여 용액을 형성하는 단계; (b) 상기 용액을 물 및 계면활성제와 조합하여 에멀전을 형성함으로써 상기 용액을 에멀전화하는 단계; (c) 상기 에멀전을 계면활성제를 함유하는 수용수(receiving water)내로 이전하여 상기 유기 용매를 제거하고 슬러리를 형성하는 단계; 및 (d) 75 마이크론 미만의 직경의 폴리에테르이미드 입자를 회수하는 단계를 포함하는 공정에 의하여 만들어진 것을 특징으로 하는 방법. - 제10항에 있어서,
상기 용매는 메틸렌 클로라이드, 클로로포름, 및 이들의 조합의 군으로부터 선택된 것을 특징으로 하는 방법. - 제10항에 있어서,
상기 계면활성제는 음이온성, 양이온성 또는 비이온성 계면활성제 또는 이들의 조합인 것을 특징으로 하는 방법. - (1) 유리 전이 온도(Tg)가 적어도 150 ℃인 적어도 1종의 초미세, 구상 열가소성 폴리머 분말을 포함하는 분말 조성물의 일정량(quantity)을 지지 표면 상에 퇴적하는 단계; (2) 상기 분말 조성물을 평평화(leveling)하여 상기 지지 표면 상에 매끄러운 층을 형성하는 단계; (3) 이어서 상기 지지 표면 상의 미리결정된 타겟 영역 위에 에너지 빔을 향하게 하여 상기 분말 조성물이 일체적인 층(integral layer)을 형성하게 하는 단계; 및 (4) (1) 내지 (3) 단계를 반복하여 이웃한 층에 일체적으로 결합한(integrally bonded) 부가적인 층을 형성하여 3차원 물품을 형성하는 단계를 포함하고, 상기 분말 조성물은 적어도 1종의 초미세, 구상 열가소성 폴리머 분말을 포함하며,
상기 분말 조성물은 상기 적어도 1종의 초미세, 구상 열가소성 폴리머 분말을 상기 분말내의 폴리머 재료의 중량을 기준으로 50 내지 100 중량 퍼센트 포함하며; 및
각각의 초미세, 구상 열가소성 폴리머 분말은 단정(單頂)(monomodal)이며 10 내지 75 마이크론의 평균 입자 크기(mean particle size)를 가지며, 10 마이크론보다 작은 분말 입자의 양은 2 부피 퍼센트 미만이며,
상기 열가소성 폴리머 분말은 2,000 ~ 2,000,000 g/mol의 몰 질량을 갖는 폴리머형 폴리올을 함유하지 않는 것을 특징으로 하는 3차원 물품의 제조 방법. - 제13항에 있어서,
상기 적어도 1종의 초미세, 구상 열가소성 폴리머 분말은,
(a) 열가소성 폴리머 재료를 용매에 용해하여 용액을 형성하는 단계로서, 상기 열가소성 폴리머는 상기 용매 중에서 용해성이고, 상기 용매의 비점은 100 ℃ 미만이며, 상기 용매는 물과 비혼화성(immiscible)인 단계; (b) 상기 용액을 에멀전을 형성하기에 충분한 교반 조건하에서 탈이온수 및 계면활성제와 조합하여 상기 용액을 에멀전화하는 단계; (c) 상기 에멀전을 계면활성제를 또한 함유하는 탈이온화 수용수(de-ionized receiving water)내로 이전하여 상기 용매를 제거하고 슬러리를 형성하는 단계; (d) 상기 슬러리를 예비여과하여 매크로 입자 또는 오염 물질을 제거하는 단계; (e) 상기 슬러리를 여과하여 웨트 케이크를 형성하는 단계; (f) 수세된 상기 웨트 케이크를 열 및 진공하에서 건조하는 단계; 및 (g) 75 마이크론 미만의 직경의 열가소성 폴리머 분말의 입자들을 회수하는 단계에 의하여 만들어진 것을 특징으로 하는 3차원 물품의 제조 방법. - 제1항의 방법으로부터 유래하는 3차원 소결 물품(sintered article).
