- 【特許請求の範囲】 1.不織布並置メルトブローン支持繊維及び濾過繊維の塊体から成る濾過体で あって、前記支持繊維が、前記濾過繊維の直径と比べ、平均して比較的大きい直 径を有している濾過体。 2.前記支持繊維の平均直径が、約60μm〜約500μmであり、前記濾過 繊維の平均直径が、約1μm〜約50μmである、請求項1に記載の濾過体。 3.前記比較的大きい直径の支持繊維が、前記の少なくとも1つの環状ゾーン におけるオープン部位のランダムマトリックスを画定し、前記濾過繊維が前記比 較的大きい直径の支持繊維と一体的に並置されて、これにより画定されたオープ ン部位の前記ランダムマトリックスの内部に物理的に配置されるようになってい る、請求項1に記載の濾過体。 4.前記支持繊維と濾過繊維の少なくともいくつかは、互いに一体となって融 合している、請求項3に記載の濾過体。 5.前記支持繊維と濾過繊維は、同一又は異なるポリマーから形成されている 、請求項1に記載の濾過体。 6.前記支持繊維及び/又は濾過繊維が、ポリオレフィン、ポリアミド、ポリ エステル、アセタール、フルオロポリマー、ポリフェニレンスルフィド、生分解 性ポリマー、液体結晶ポリマー、ポリエーテルエーテルケトン、ポリスチレン、 ビニリデンモノマーのポリマー、及びこれらの混合物から成る群から選ばれるポ リマーから形成されている、請求項5に記載の濾過体。 7.前記支持繊維が、前記濾過体の約10〜約60重量%含まれている、請求 項1に記載の濾過体。 8.請求項1〜7のうちのいずれか1つに記載の濾過体を含む、流体フィルタ ー。 9.軸方向に長い中央中空通路、及び不織布メルトブローン支持繊維及び濾過 繊維の塊体を含んでいる前記通路を取囲んでいる円筒形濾過要素を有するフィル ターカートリッジであって、前記支持繊維及び濾過繊維は、前記濾過要素の少な くとも1つの環状帯域内において一体的に並置されており、前記支持繊維は、前 記濾過繊維と比べ、平均して比較的大きい直径を有するフィルターカートリッジ 。 10.前記比較的大きい直径の支持繊維が、前記の少なくとも1つの環状ゾ ーンにおけるオープン部位のランダムマトリックスを画定し、前記濾過繊維が、 前記比較的大きい直径の支持繊維と一体的に並置され、これにより画定されたオ ープン部位の前記ランダムマトリックスの内部に物理的に配置されるようになっ ている、請求項9に記載のフィルターカートリッジ。 11.前記支持繊維と濾過繊維の少なくともいくつかは、互いに一体となって 融合している、請求項10に記載のフィルターカートリッジ。 12.前記の少なくとも1つの環状ゾーンにおける濾過繊維と比較して、異な る濾過特性を有する、メルトブローン不織布濾過繊維の塊体から成る、もう1つ の環状ゾーンを含んでいる、請求項10に記載のフィルターカートリッジ。 13.前記もう1つの環状ゾーンも前記支持繊維から成る、請求項12に記載 のフィルターカートリッジ。 14.前記の少なくとも1つの環状ゾーンの前記支持繊維は、ゾーン毎に互い に対して異なる直径を有している、請求項13に記載のフィルターカートリッジ 。 15.前記支持繊維及び濾過繊維は、同一又は異なるポリマーから形成され ている、請求項9に記載のフィルターカートリッジ。 16.前記支持繊維及び/又は前記濾過繊維が、ポリオレフィン、ポリアミド 、ポリエステル、アセタール、フルオロポリマー、ポリフェニレンスルフィド、 生分解性ポリマー、液体結晶ポリマー、ポリエーテルエーテルケトン、ポリスチ レン、ビニリデンモノマーのポリマー、及びこれらの混合物から成る群から選ば れるポリマーから形成されている、請求項15に記載のフィルターカートリッジ 。 17.前記の少なくとも1つの環状ゾーンにおけるオープン部位のランダム マトリックスを画定する比較的大きい直径の支持繊維と、前記比較的大きい直径 の支持繊維と一体的に並置され、これにより画定されたオープン部位の前記ラン ダムマトリックスの内部に物理的に配置されるようになっている、比較的小さい 直径の濾過繊維とから成るメルトブローン不織布繊維の塊体から形成される少な くとも1つの環状ゾーンを含む、フィルターカートリッジ。 18.比較的小さい直径の濾過繊維と一体的に並置された、比較的大きい直径 の支持繊維から成る少なくとも1つの環状ゾーンを有する、円筒形フィルターカ ートリッジの製造方法であって、下記工程を含む方法: (a)半径方向に分離された1対のメルトブローイングダイから来るメルトブ ローン繊維を、回転成形マンドレルの方へ向けて、前記メルトブローイングダイ の1つから来るメルトブローン繊維が、前記成形マンドレルに到達した時、前記 メルトブローイングダイのもう一方のダイのメルトブローン繊維に対して、一体 的に並置されるようにする工程; (b)前記1対のメルトブローイングダイを調節して、前記メルトブローイン グダイの1つから来る前記メルトブローン繊維が、前記もう一方のメルトブロー イングダイから来るメルトブローン繊維と比べ、比較的大きい直径を有するよう にする工程;及び (c)前記メルトブローイングダイのどちらかから来る前記一体的に並設され たメルトブローン繊維を、前記成形マンドレルに蓄積するようにし、これによっ て前記の少なくとも1つの環状ゾーンを形成する工程。 19.前記1つのダイから来る前記比較的大きい直径のメルトブローン繊維が 、前記の少なくとも1つの環状ゾーンにおいてボイドスペースのランダムネット ワークを画定するように、かつ前記比較的小さい直径のメルトブローン繊維が前 記の画定されたボイドスペース内において一体的に並置されるように、工程(b )を実施する、請求項18に記載の方法。 20.下記工程を含む、一体的に並置された不織布メルトブローン支持繊維及 び濾過繊維の塊体から成る、濾過体の製造方法: (a)メルトブローン繊維を1対のメルトブローイングダイから出す工程; (b)前記1対のメルトブローイングダイを調節して、前記メルトブローイン グダイの1つから来る前記メルトブローン繊維が、前記もう一方のメルトブロー イングダイから来る前記メルトブローン繊維と比べ、比較的大きい直径を有する ようにする工程;及び (c)前記1つのダイから出た前記比較的大きい直径の繊維を、前記もう1つ のダイから出た前記比較的小さい直径の繊維と接触させ、これによって、前記支 持繊維及び濾過繊維の一体的に並置された不織布メルトブローン塊体を形成する 工程。 21.工程(a)は、前記1つのダイを、前記もう1つのダイと半径方向に間 隔をあけた関係に配置することを含む、請求項20に記載の方法。 22.前記1つのダイは、前記もう1つのダイと軸方向に反対側に配置される 、請求項21に記載の方法。 23.前記1つのダイが、前記もう1つのダイと一般的に向かい合っている回 転成形マンドレルの方向へ向けられている、請求項20に記載の方法。 24.前記1つのダイが、水平平面に対して、約0°〜約90°の角度に向け られている、請求項20に記載の方法。 25.前記繊維が、前記1つのダイから収集/移送ローラーの外側表面の方へ 出され、このローラーは、前記1つのダイから来る前記繊維を運び、前記もう1 つのダイから出る繊維と接触させる、請求項23又は24に記載の方法。 26.前記収集/移送ローラーを加熱して、前記1つのダイから出てその外側 表面上を運ばれる前記繊維を、前記もう1つのダイから出た繊維と接触するまで 、十分な溶融状態に維持することを含む、請求項25に記載の方法。 27.前記もう1つのダイは、メルトブローン繊維を成形マンドレルの方へ出 し、1つのダイが、前記もう1つのダイの下流に配置され、前記1つのダイから 出る前記繊維が、前記もう1つのダイから出る前記メルトブローン繊維と共にエ ントレインされるようになり、前記どちらかのダイから来る前記エントレインさ れた繊維は共に、前記成形マンドレルと接触して、一体的に並置された前記不織 布メルトブローン支持繊維及び濾過繊維の塊体を形成する、請求項20に記載の 方法。 28.工程(b)は、前記支持繊維が平均直径約60μm〜約500μmを有 するように実施され、前記濾過繊維の平均直径は約1μm〜約50μmである、 請求項18又は20に記載の方法。 29.工程(b)は、前記支持繊維が約10〜約60重量%の量で存在するよ うに実施される、請求項18又は20に記載の方法。重量%の量で存在するよ 30.下記を含む、濾過体製造方法: (i)メルトブローン繊維の第一流を、第一メルトブローイングダイから成形 マンドレルの方へ出すこと; (ii)メルトブローン繊維の第二流を、第二メルトブローイングダイから、 前記成形マンドレルに隣接して配置された収集/移送表面の方へ出して、メルト ブローン繊維の前記第二流がメルトブローン繊維の前記第一流から遮られるよう にすること; (iii)前記収集/移送表面を動かして、前記第二流の前記メルトブローイ ン繊維が、前記第一流の前記メルトブローン繊維と接触するように、かつ前記成 形マンドレルに送られるようにすること。 31.下記: (i)成形マンドレル; (ii)メルトブローン繊維の第一流を前記成形マンドレルの方へ出す第一メ ルトブローイングダイ; (iii)前記成形マンドレルに隣接して配置される回転収集/移送ローラ; (iv)メルトブローン繊維の第二流を、前記収集/移送ローラーの方へ出す 第二メルトブローイングダイであって、前記第二メルトブローイングダイは、前 記収集/移送ローラーに対して、前記収集/移送ローラーがメルトブローン繊維 の前記第一流から来るメルトブローン繊維の前記第二流を実質的に遮るような向 きにあるもの、 を備えた濾過体製造装置であって、 (v)前記収集/移送ローラーが、前記第二メルトブローイングダイによって 出されたメルトブローン繊維の前記第二流を送って、前記第一メルトブローイン グダイによって出されたメルトブローン繊維の前記第一流と接触させ、従ってメ ルトブローン繊維の前記第一流と前記第二流が、前記成形マンドレル上で互いに 混ざり合う、 濾過体製造装置。 32.複数の前記第一メルトブローイングダイには、実質的に軸方向に一直線 に、前記成形マンドレルが備えられている、請求項31に記載の装置。 33.複数の前記第二メルトブローイングダイが備えられている、請求項31 に記載の装置。 34.前記第一及び第二メルトブローイングダイの少なくとも1つを調節して 、そこから出てくる相対的に異なった直径を有するメルトブローン繊維を得るよ うにするための調節器を備えている、請求項31に記載の装置。 35.前記収集/移送ローラーが円錐形である、請求項31に記載の装置。 36.前記収集/移送ローラーに連結された加熱器を備えている、請求項31 に記載の装置。
