Abstract
Description
この発明は、枠材の両面に表面板を張った構造のドアを

ドアは、表面を装飾することによって奇麗なドアにでき
る。最も簡単な表面装飾は、塗料による表面仕上げであ
る。ところが、塗料による表面仕上げは、平面的なもの
で、立体的で高級な表面仕上げとならない欠点がある。
立体的な表面仕上げをしたドアとして、金属製の表面板
をプレス成形したドアが下記の公報に示されている。

■の公報に示される鋼板ドアは、金属製の表面板に木目
模様等の図柄を印刷し、この図柄に合わせてV溝を成形
している。すなわち、この鋼板ドアは、印刷した図柄と
、■溝とで立体的に装飾したものである。
また、■の公報に示されるドアは、立体的にプレス成形
された複数枚の飾りパネルを、表面板の開口部に固定し
て製造するものである。この製造方法で得られるドアは

これ等の公報に開示されるドアは、プレス成形によって
、表面板に立体的な凹凸を設けている。
ところが、この構造のドアは、製造工程において表面板
をプレス成形する必要があるために、多品種少量生産す
ると製造コストが高くなる欠点がある。それは、模様が
異なると、異なるプレス型を必要とすることが理由であ
る。
さらに、図柄等の模様を印刷し、図柄に合わせてプレス
成形する場合、図柄とプレス成形による凹凸位置との間
に極めて高い位置決め精度が要・求され、図柄とプレス
位置とがずれると、商品価値が著しく低下する欠点があ
る。
このため、この構造で立体模様が付されたドアは、多品
種少量生産における生産能率が低く、単一ロットの生産
数量が少ないと、単価が高騰する欠点があった。
本発明者は、何とかこの欠点を解決するために、種々の
立体的な表面装飾技術を調査した。その結果、木製品等
の表面装飾に利用されている独得の立体模様を見いだし
た。立体装飾は、貝殻を薄くスライスし、これを種々の
図柄に切断して木製品の表面に一定の配列で張設するも
のである。
この構造の立体装飾模様は、表面板に張る図柄を変える
ことによって、種々の立体模様に出来る。
このため、多品種少量生産されるドアの装飾に最適で、
表面に張る図柄を変更して簡単に表面板の模様を変更す
ることができる。この技術をドアに応用するために、種
々の模様のドアを試作した。
ドアは、図柄に使用されていた貝殻を、木材を薄くスラ
イスした突板や、金属板に変更した。ドアの用途にマツ
チするデザインとするためである。
突板や金属板は、刃物で所定の形状に裁断して奇麗な図
柄や文字の装飾模様部材とした。装飾模様部材は、接着
材を介してドア表面板に接着した。
さらに、その表面に透明塗料を塗布した。透明の表面塗
料は、装飾模様部材のデザインを外部に表出し、かつ、
表面板と装飾模様部材とを奇麗に表面仕上げするもので
ある。この方法でドアを製造すると、従来のドアでは得
がたい立体感のある高級なドアを実現できる。さらに、
装飾模様部材の材質と表面板の材質とを調整して色や模
様を変更し、さらに、装飾模様部材を種々の形状に裁断
することによって、多種多様のデザインのドアが製造で
きる。
しかしながら、この方法でドアを製造すると、装飾模様
部材の外周を奇麗に仕上げるのに著しく手間が掛かり、
生産性が低くなる欠点があった。
それは、装飾模様部材を表面板に接着する時に、第3図
に示すように、糊6が装飾模様部材4の外周を汚すこと
が理由である。すなわち、装飾模様部材4は、下記の工
程で表面板1に接着している。
■ 装飾模様部材4の背面に糊6を塗布する。
■ 装飾模様部材4を表面板1に押圧して接着する。
この状態で装飾模様部材4を表面板1に接着すると、装
飾模様部材4を表面板1に押圧するときに、背面に塗布
された糊6が外周に押し出され、これが装飾模様部材の
表面から突出して段差を作り、その表面に塗布される透
明の表面塗料にも段差を作ることが理由である。
装飾模様部材4の押圧力を弱くし、あるいは、糊6の使
用量を少なくすると、装飾模様部材外周の汚れ少なくで
きる。しかしながら、装飾模様部材を充分に押圧しない
と、装飾模様部材の全面を確実に表面板に接着できない
。また、糊の使用量を少なくしても装飾模様部材を強固
に表面板に接着てきない。強固に接着されない装飾模様
部材は、使用状態において剥離し易く、商品の耐久性を
著しく低下させる。特に、装飾模様部材と表面板とに異
なる材質のものを使用する場合に剥離し易くなる。それ
は、表面板と装飾模様部材とは熱膨張率等の物性が異な
るからである。
ドアは、厳しい環境で使用される。特に、この発明のド
アの主たる用途である玄関ドアは、温度や湿度等の外的
条件の厳しい環境に使用されて、長期間美しさを保つこ
とが要求される。耐久性と美しさはドアにとって極めて
大切である。
この発明は従来の製造方法が有する欠点を解決すること
を目的に開発されたもので、この発明の重要な目的は、
簡単かつ容易に、しかも能率良く高品質のドアを製造で

このため、この発明の方法は、立体模様のドアを能率よ
く多量生産できると共に、製造されたドアを奇麗に仕上
げることができる。さらに、この発明の製造方法は、装
飾模様部材の全面を表面板に接着でき、しかも、装飾模
様部材を強く表面板に押圧して確実に接着できるので、
使用状態における装飾模様部材の剥離を防止して、装飾
模様部材による模様を長期間にわたって美しく保持でき
る耐久性のあるドアにできる特長がある。
さらにまた、この発明の製造方法は、装飾模様部材の形
状を変えることによって、簡単に模様を変更することが
でき、多品種少量生産において、色々の模様のドアを安
価に生産できる特長がある。
特に近年、装飾板と両面テープの裁断に高価なプレス型
を使用することなく、CADで図形や文字をコンピュー
タに入力して所定の形状に裁断する裁断装置を使用でき
るからである。この裁断装置を利用すると、種々の模様
の装飾模様部材を簡単に裁断でき、色々の図柄や文字で

化する為のドアを例示するものであって、この発明のド
アの製造方法は、処理工程の条件を下記のものにするも
のでない。この発明のドアの製造方法は、特許請求の範
囲の記載に従って種々の変更を加えることができる。
更に、この明細書は、特許請求の範囲を理解し11−
易いように、実施例に示される部材に対応する番号を、
「特許請求の範囲の範囲の欄」、「従来の課題を解決す
る為の手段の欄」および「作用効果の欄」に示される部
材に付記している。ただ、特許請求の範囲に示される部
材を、実施例の部材に特定するものでは決してない。
第2図に示すドアは、方形状に連結された枠材2の両面
に、金属製の表面板1を固定して製造されたものである
。
表面板1は下記の工程で製造する。
■ 装飾板の背面に、両面に感圧性粘着層3Aを有する
両面テープ3を付着する。
■ 両面テープ3が付着された状態で装飾板を裁断する
。この工程において、両面テープ3と装飾板とを同じ形
状に裁断する。
■ 裁断された両面テープ3の外周を加熱して、外周を
硬化させる。
■ 装飾模様部材4を、両面テープ3でもって表面板1
の表面に付着する。

■ 装飾模様部材4が接着されている表面板1に透明の
塗料を塗布し、表面板1と装飾部材の表面を透明表面塗
料5で被覆する。
■〜■の工程で製造された表面板1の拡大断面形状を第
1図に示している。この図に示すように、表面板1の表
面には、装飾模様部材4を接着している。装飾模様部材
4は、図柄、あるいは、文字の形状に裁断されたもので
、これを表面板1に張って表面板1を装飾している。
装飾模様部材4は、表面板1を奇麗に装飾するために、
表面板1とは異なる材質の装飾板を使用する。したがっ
て、装飾模様部材4は、表面板1に金属板を使用する場
合、表面板1とは異種の金属板を使用する。例えば、表
面板1に鉄板を使用゛する場合、装飾模様部材4には、
ステンレス、アルミニウム、鋼、しんちゅう等の金属板

る。ざらにまた、表面板1に板材を使用する場合、装飾
模様部材4には、表面板1とは異なる種類の木材をスラ
イスした突板、合成樹脂シート、布、紙、あるいはこれ
等の積層シートを使用できる。
装飾模様部材4とする装飾板には、例えば、厚さが0.
1〜5mmである板材、あるいはシート材を使用する

装飾板は、裁断して装飾模様部材4とする以前に、裏面
全体に両面テープ3を接着する。両面テープ3は剥離シ
ートを除去して装飾板の裏面に接着する。両面テープ3
には、基材シート3Bの両面に感圧性粘着層3Aを設け
たものを使用する。
基材シー)3Bには紙や布が使用できる。また、感圧性
粘着N3Aには、粘着性があって押圧すると装飾模様部
材4を表面板1に接着できる全てのものを使用できる。
ところで、装飾板と両面テープ3とを裁断し、両面テー
プ3の外周を加熱する工程は大別すると2種の方法があ
る。
第1の方法は、装飾板と両面テープ3とを一緒に裁断し
た後、両面テープ3の外周を加熱して硬化させる方法で
ある。この方法は、カッターで装飾板と両面テープ3と

第2の方法は、装飾板と両面テープ3の裁断と、外周の
加熱とを同時にする方法である。この方法は、装飾板の
種類によって裁断、加熱方法が異なる。
装飾板が木材の突板、布、合成樹脂シート、紙、あるい
はこれ等の積層材の場合、細く集束した火炎を使用でき
る。火炎は、装飾板と両面テープ3とを焼いて切断する
と共に、両面テープ3の外周を加熱して硬化させる。
装飾板に金属板や、熱で簡単に切断できない熱硬化性の
合成樹脂板を使用する場合、集束したレーザービームで
装飾板と両面テープ3とを裁断する。レーザービームは
、装飾板と両面テープ3とを裁断し、両面テープ3の切
断縁を加熱して硬化させる。レーザービームは、極めて
細く集束して装飾板と両面テープ3とを裁断できる。こ

装飾板と両面テープ3とを奇麗な端縁として裁断できる

裁断して両面テープ3の外周が加熱、硬化された装飾模
様部材4は、表面の剥離紙を剥いで、装飾模様部材4を
表面板1に付着する。言い替えると、両面テープ3は剥
離紙を張った状態で装飾板と一緒に裁断し、また、両面
テープ3の外周を加熱する。この工程が終Yした後、剥
離紙を除去して装飾模様部材4を表面板1に接着する。
装飾模様部材4を接着した表面板1は、表面に透明の表
面塗料を塗布する。表面塗料は、第1図に示すように、
装飾模様部材4と表面板1の表出面の全面に塗布する。
表面塗料は、装飾模様部材4が外部から見える状態とす
るために透明のものを使用する。従って、この明細書に
於て表面塗料が透明であるとは、表面塗料があっても、
装飾模様部材4が外部から見える状態を意味するものと
