Description
本出願は、35USC119の下、2019年2月15日に出願された米国仮出願第62/806,169号の優先権を主張し、当該仮出願は、参照により本明細書に完全に組み込まれる。
・材料の組立て(不織ベールへのロッドの結合)のための高価な資本設備。
・完成品におけるロッド間の間隙における間隔のあけ方が制御困難/制御不可能であり、これは剪断変形に悪影響を与える。材料は金型に適合するように剪断しなければならず、剪断変形によりロッドが衝突してて結び付くと、材料が金型から持ち上がる。
・ロッドの張力及びそれに続く不織ベールへの積層を制御する工業プロセスにより、完成品の長さ方向の整列が連続的に変化する。横方向の湾曲により、剪断ロックアップ(ロッドの衝突)なしで金型に適合する材料の能力が大幅に低下し得る。
・不織ベールにロッドを結び付けるために使用される接着剤により、注入された複合材料の層間剪断が減少する。
・不織ベールにロッドを結び付けるために使用される接着剤は、腐敗しやすく、製品の保存期間が6カ月以下になり得る。
本開示の主題に関する一つの例示的な適用は、注入された一方向スパーキャップに材料を部品としてとして配置又は挟み込むことのできる設定である。本実施形態において、主に一方向非捲縮布(non-crimp fabric)(例えば、軸方向に整列した繊維の割合が88%超)を金型に敷き、安定化マトリックス(例えば、熱硬化性樹脂又は熱可塑性樹脂のポリマー)を注入する。通常、得られる構造又はスパーキャップは、複数のプライ(ply)(多くの場合、60以上の個々のプライ)から構成され、エポキシ樹脂が注入される。本明細書で言及するプリフォーム構造は、所定数の従来の非捲縮布間の構造(すなわち、シート100、ロッド200、カップリング300)を「挟み込む」ことによって適用することができる。各プライの縁部は、上部プライ/下部プライに対して重なっていても、ずれていてもよく、あるいは、各プライの縁部を垂直に整列させてもよい。プライの数は、異なる大きさ、形状、及び/又は重量を有する様々な複合製品を形成するように調整することができ、組み立てられた製品の費用及び性能要件に基づいて決定される。その結果、安定した変形耐性を有し、かつ迅速な加工及び硬化を提供する構造部品が得られる。本開示のさらなる利点は、この技術が、動作強度の大幅な低下をもたらし得る、非平面繊維波又はしわが製品に形成されるリスクを排除することである。
別の例示的な実施形態において、プリフォーム構造を、風力タービンブレードの外板部品に、特に根元に最も近いブレードの領域に、ブレードの円筒形の根元から最大弦幅までの移行部を通る翼長方向で挟み込むことができる。この領域の外板の厚さは(先端部分と比較して)大きく、この領域の表面の複合曲線との連結により、ブレードのこれらの高負荷領域において非平面波又はしわを生じさせることが多い。本実施形態において、プリフォーム構造のプライは、様々な所定の回転角度で(固定軸、例えば、翼長方向を向くピッチ軸に対して)適用することができる。非捲縮布の各プライの縁部は、通常、直線状に整列及び配列されているが、本開示の利点は、プライの「剪断能力(shearability)」が非直線状の輪郭を可能にする柔軟性を提供することである。向きは回転軸に沿って決定され、この回転軸は、面外力を最小化するが、積層体に安定性を提供し、局所化された非平面波及びしわの形成を防ぐ。これにより、ブレードの相対的な強度が向上すると共に、積層体の欠陥の形成による部分間の変動のリスクが排除される。本実施形態にプリフォーム構造を組み入れることは、個々の補強ロッド200を構成する角柱ビームの大きさ及び/又は厚さに相関する。例えば、より薄い(プライのz方向に対して)ロッドが、この例示的な実施形態で使用される。
Claims (19)
- 複合構造の無接着剤の構造要素であって、
前記複合構造の少なくとも一部に沿って延びるように構成され、二つ以上のプリフォーム層を含む複合ビームを含み、
各プリフォーム層が、
長手方向に配列され、単一の層内で互いに対して整列した複数の細長いロッドと、
第1のロッドを隣接するロッドに接続するカップリングと、を含み、
各ロッドが、少なくとも一つの隣接するロッドに隣接し前記少なくとも一つの隣接するロッドから間隔をあけて配置され、
各ロッドが、固化マトリックス樹脂内に固定された一方向の実質的にまっすぐな複数の平行化構造繊維を含んでおり、
各プリフォーム層が、一つ以上の他のプリフォーム層に積み重ねられ、
複数の積み重ねられたプリフォーム層が、前記複合ビームの横幅及び厚さを規定し、
前記カップリングが、一対の隣接する側壁、並びに、第1のクロスビーム、各側壁に中間点で接続された第2のクロスビーム、及び第3のクロスビームを有するセル構造として構成される、
構造要素。 - 前記カップリングが無接着剤カップリングである、請求項1に記載の構造要素。
- 前記カップリングが機械的一体化である、請求項1に記載の構造要素。
- 前記カップリングが前記第1のロッドの長さに沿って延びる、請求項1に記載の構造要素。
- 前記カップリングが、前記ロッドの長さに沿って分散された複数のセルを含む、請求項1に記載の構造要素。
- 前記セルが、前記ロッドに平行に整列した側壁を含む、請求項5に記載の構造要素。
- 前記セルが、前記側壁を横切る一対の前記クロスビームを含む、請求項6に記載の構造要素。
- 第1のクロスビームが前記ロッドの上部に延び、第1のクロスビームが前記ロッドの下部に延びる、請求項7に記載の構造要素。
- 前記セルのすべてのセグメントが前記ロッドに係合する、請求項5に記載の構造要素。
- 少なくとも一つのロッドが前記カップリング内で摺動可能である、請求項1に記載の構造要素。
- 前記側壁と前記クロスビームは、長さと厚さにより定義され、前記側壁が前記クロスビームよりも大きい長さを有し、前記クロスビームが前記側壁よりも大きい厚さを有する、請求項6に記載の構造要素。
- ロッドが、ガラス製の布、メッシュ、繊維、糸及び/又はロービング、炭素製の布、メッシュ、繊維、糸及び/又はロービング、グラファイト製の布、メッシュ、繊維、糸及び/又はロービング、玄武岩製の布、メッシュ、繊維、糸及び/又はロービング、並びにセラミック製の布、メッシュ、繊維、糸及び/又はロービングのうちの一つ以上から作られる、請求項1に記載の構造要素。
- 隣接するロッドが少なくとも各ロッドの長さの一部に沿って接触している、請求項1に記載の構造要素。
