Abstract
Description
[熱可塑性樹脂]
熱可塑性樹脂としては、特に限定されるものではなく、不織布の用途、機能等に応じて、各種のものが用いられ得る。例えば、ポリエチレン系樹脂、ポリプロピレン系樹脂、ポリメチル−1−ペンテン、エチレン−環状オレフィン共重合体等のポリオレフィン系樹脂;エチレン−酢酸ビニル共重合体、エチレン−アクリル酸共重合体、エチレン−メタクリル酸共重合体、エチレン−メタクリル酸共重合体の金属塩(アイオノマー)、エチレン−アクリル酸アルキルエステル共重合体、エチレン−メタクリル酸アルキルエステル共重合体、マレイン酸変性ポリエチレン、マレイン酸変性ポリプロピレン等の官能基含有ポリオレフィン系樹脂;ナイロン−6、ナイロン−6,6、ナイロン−6,10、ナイロン−6,12等のポリアミド系樹脂;ポリエチレンテレフタレート及びその共重合体、ポリエチレンナフタレート、ポリブチレンテレフタレート等の芳香族ポリエステル系樹脂、ポリブチレンサクシネート、ポリ乳酸等の脂肪族ポリエステル系樹脂等の熱可塑性ポリエステル系樹脂;芳香族ポリカーボネート、脂肪族ポリカーボネート等のポリカーボネート樹脂;アタクティックポリスチレン、シンジオタクティックポリスチレン、アクリロニトリル−スチレン(AS)共重合体、アクリロニトリル−ブタジエン−スチレン(ABS)共重合体等のポリスチレン系樹脂;ポリ塩化ビニル、ポリ塩化ビニリデン等のポリ塩化ビニル系樹脂;ポリフェニレンスルフィド;ポリエーテルスルフォン、ポリエーテルケトン、ポリエーテルエーテルケトン等のポリエーテル系樹脂等が挙げられる。これらは、1種を単独で又は2種以上を組み合わせて用いることができる。
無機物質粉末としては、特に限定されず、例えば、カルシウム、マグネシウム、アルミニウム、チタン、鉄、亜鉛などの炭酸塩、硫酸塩、珪酸塩、リン酸塩、ホウ酸塩、酸化物、若しくはこれらの水和物の粉末状のものが挙げらる。具体的には、例えば、炭酸カルシウム、炭酸マグネシウム、酸化亜鉛、酸化チタン、シリカ、アルミナ、クレー、タルク、カオリン、水酸化アルミニウム、水酸化マグネシウム、ケイ酸アルミニウム、ケイ酸マグネシウム、ケイ酸カルシウム、硫酸アルミニウム、硫酸マグネシウム、硫酸カルシウム、リン酸マグネシウム、硫酸バリウム、珪砂、カーボンブラック、ゼオライト、モリブデン、珪藻土、セリサイト、シラス、亜硫酸カルシウム、硫酸ナトリウム、チタン酸カリウム、ベントナイト、ウォラストナイト、ドロマイト、黒鉛等が挙げられる。これらは、合成のものであっても天然鉱物由来のものであってもよく、また、これらは単独で又は2種類以上併用して使用され得る。
真円度=A/B=A/πr2=A×4π/(PM)2
となる。これらの測定は走査型顕微鏡や実体顕微鏡などで得られる各粒子の投影図を一般に商用されている画像解析ソフトによって真円度を求めることが可能である。
無機物質粉末含有樹脂組成物に含まれる熱可塑性樹脂と、無機物質粉末との配合比(質量%)は、50:50〜10:90の比率であればよく、48:52〜10:90の比率であることが好ましく、45:55〜20:80の比率であることがより好ましく、40:60〜25:75の比率であることがさらに好ましい。熱可塑性樹脂と無機物質粉末との配合比において、無機物質粉末の割合が50質量%より低いものであると、無機物質粉末の配合が狙いとする物性が発現しない場合があり、環境面でもあまり貢献できない。一方、無機物質粉末の割合が90質量%よりも高いものであると、紡糸が困難となることがある。
本発明に係る不織布を構成する無機物質粉末含有樹脂組成物においては、上述したよう、重量平均分子量が400以上5000以下のエチレン系重合体ワックスを含有する。そして、無機物質粉末含有樹脂組成物は、そのエチレン系重合体ワックスを、熱可塑性樹脂と無機物質粉末との総量100質量部に対し、0.1質量部以上3.0質量部以下の量で含有する。
無機物質粉末充填樹脂組成物においては、必要に応じて、補助剤としてその他の添加剤を配合することも可能である。また、その他の添加剤として、例えば、色剤、滑剤、カップリング剤、流動性改良材、酸化防止剤、紫外線吸収剤、難燃剤、安定剤、帯電防止剤、可塑剤等を配合しても良い。これらの添加剤は、単独で用いても良く、2種以上を併用しても良い。これら添加剤は、混練工程において配合しても良く、混練工程の前に予め樹脂等の他成分に配合していても良い。
本発明の不織布を構成する繊維は、上記の原材料を所定の配合比で混練して得られる無機物質粉末充填樹脂組成物から成る。混練法に特に制限はなく、紡糸方法に応じて適宜設定してよく、例えば熱可塑性樹脂、無機物質粉末、エチレン系重合体ワックス、及びその他の添加剤を紡糸成形前に混練溶融してもよく、混練装置と紡糸装置を一体化した成形機で原料を混練溶融すると同時に紡糸してもよい。なお、無機物質粉末を熱可塑性樹脂中に添加するに先立ち、予めエチレン系重合体ワックスと無機物質粉末とを混合処理したり、あるいは、逆にエチレン系重合体ワックスと熱可塑性樹とを混合処理しておくことも可能である。溶融混練は、熱可塑性樹脂に無機物質粉末を均一に分散させる傍ら、高い剪断応力を作用させて混練することが好ましく、例えば二軸混練機で混練することが好ましい。
上記の無機物質粉末充填樹脂組成物を紡糸することにより、本発明の無機物質粉末配合スパンボンド不織布を構成する繊維を得ることができる。
本発明に係る不織布は、スパンボンド不織布であり、紡糸された繊維は直接シート状物(ウェブ)に加工される。通常は、このウェブの繊維を結合し、不織布とする。不織布の目付に特に制限はなく、目的に応じた所望の値とすることができる。但し、本発明に係る不織布においては、繊維中に無機物質粉末が高充填されているため、汎用の不織布に比べて目付は一般に大きくなる。例えば、5〜200g/m2、特に10〜100g/m2の範囲とすることができるが、これらに限定されない。
熱可塑性樹脂としてポリプロピレンを40.0質量部、無機物質粉末として炭酸カルシウムを60.0質量部、及びエチレン系重合体ワックスを表1に示す配合割合にて用い、さらに帯電防止剤及び酸化防止材を1.0質量部ずつ用いて、スパンボンド不織布を作製した。使用した原材料の詳細を、下記に示す。
・ポリプロピレン:日本ポリプロ株式会社製のプロピレン単独重合体:ノバテック(登録商標)BC06C、メルトフローレート60g/10分、密度0.900g/cm3
・炭酸カルシウム:備北粉化工業株式会社製の重質炭酸カルシウム:ソフトン1800、平均粒子径1.25μm、比表面積1.8m2/g、表面処理なし
・エチレン系重合体ワックス:三井化学株式会社製のエクセレックス(登録商標)30200B、重量平均分子量2900、密度0.913g/cm3、融点102℃、軟化点105℃
・帯電防止剤:ラウリン酸ジエタノールアミド
・酸化防止剤:ペンタエリスリトール テトラキス[3−(3’,5’−ジ−t−ブチル−4’−ヒドロキシフェニル)プロピオネート]
実施例1で用いたポリプロピレン30質量部、下記の炭酸カルシウム70質量部、下記のエチレン系重合体ワックス2.0質量部と、実施例1で用いた酸化防止剤1.0質量部を使用し、実施例1と同様にしてスパンボンド不織布を作製した。実施例1と同様にして検査した結果を、表2に示す。尚、炭酸カルシウム粒子の真円度は、粒子100個の光学顕微鏡画像を市販の画像解析ソフトで解析することにより求めた。
・炭酸カルシウム:備北粉化工業株式会社製の重質炭酸カルシウム:ソフトン1000、平均粒子径2.20μm、比表面積1.0m2/g、真円度0.8512、表面処理なし
・エチレン系重合体ワックス:三井化学株式会社製のエクセレックス(登録商標)40800、重量平均分子量4000、密度0.980g/cm3、融点128℃、軟化点135℃
実施例1〜4で用いたエクセレックス(登録商標)30200Bの代わりに、エチレン系重合体ワックス(三洋化成工業株式会社製のサンワックス(登録商標)重量平均分子量2900、9500)、エイコサン(C20H42、分子量282.6)、又はカルナウバワックス各2.0質量部を用い、実施例3と同様にしてスパンボンド不織布を作製し、検査を行った。結果を表2に示す。
Claims (7)
- 熱可塑性樹脂と無機物質粉末とを質量比50:50〜10:90の割合で含有し、かつ重量平均分子量400以上5000以下のエチレン系重合体ワックスを、前記熱可塑性樹脂及び前記無機物質粉末の総量100質量部に対し0.1質量部以上3.0質量部以下含有する繊維より構成され、
前記無機物質粉末が炭酸カルシウム粒子である、
無機物質粉末配合スパンボンド不織布。 - 前記無機物質粉末が、JIS M−8511に準じた空気透過法による平均粒子径が1.0μm以上5.0μm以下の重質炭酸カルシウム粒子である請求項1に記載の無機物質粉末配合スパンボンド不織布。
- 前記重質炭酸カルシウム粒子のBET比表面積が、0.1m2/g以上10.0m2/g以下である請求項2に記載の無機物質粉末配合スパンボンド不織布。
- 前記重質炭酸カルシウム粒子の真円度が、0.50以上0.95以下である請求項2又は3に記載の無機物質粉末配合スパンボンド不織布。
- 前記熱可塑性樹脂が、ポリプロピレン系樹脂を含むものである請求項1〜4の何れかに記載の無機物質粉末配合スパンボンド不織布。
- 前記ポリプロピレン系樹脂が、メルトフローレート(MFR)50g/10分以上70g/10分以下のポリプロピレンの単独重合体である請求項5記載の無機物質粉末配合スパンボンド不織布。
- 前記エチレン系重合体ワックスの密度が、0.890g/cm3以上0.990g/cm3である請求項1〜6の何れかに記載の無機物質粉末配合スパンボンド不織布。
