Description
本発明のハニカム構造体の一の実施形態は、図1〜図3に示すように、柱状のハニカム構造部4と、一対の電極部21とを備えるものである。柱状のハニカム構造部4は、一方の端面である第一端面11から他方の端面である第二端面12まで延びる複数のセル2を区画形成する多孔質の隔壁1と、最外周に位置する外周壁3とを有するものである。複数のセル2は、流体の流路となるものである。以下、ハニカム構造部4の第一端面11及び第二端面12を総称して、単に「ハニカム構造部4の端面」ということがある。一対の電極部21は、ハニカム構造部4の側面5に配設されたものである。本実施形態のハニカム構造体100のハニカム構造部4は、導電性を有する材料からなり、通電により発熱するものである。すなわち、ハニカム構造部4は、電流を流すことにより、ジュール熱により発熱するものである。本実施形態のハニカム構造体100は、一対の電極部21,21のそれぞれが、ハニカム構造部4のセル2の延びる方向に延びる帯状に形成されたものである。本実施形態のハニカム構造体100は、セル2の延びる方向に直交する断面において、一方の電極部21が、他方の電極部21に対して、ハニカム構造部4の中心Oを挟んで反対側に配設されたものである。一方の電極部21は、一対の電極部21,21における(一対の電極部21,21の中の)一方の電極部21であり、他方の電極部21は、一対の電極部21,21における(一対の電極部21,21の中の)他方の電極部21である。換言すると、一対の電極部21,21の中の片方の電極部21が一方の電極部21であり、一対の電極部21,21の中の残りの片方の電極部21が他方の電極部21である。
次に、本発明のハニカム構造体を製造する方法(以下、単に「ハニカム構造体の製造方法」という)について説明する。ハニカム構造体の製造方法については、以下に説明する製造方法に限定されることはない。ハニカム構造体の製造方法としては、電極部原料付きハニカム成形体を得るA1工程と、スリットを形成するA2工程と、ハニカム成形体を焼成する工程A3と、充填材用原料を充填するA4工程と、を備えた製造方法を挙げることができる。
が、0.8〜1.25となるように、充填材用原料を調製する。
炭化珪素(SiC)粉末と金属珪素(Si)粉末とを80:20の質量割合で混合して、炭化珪素−金属珪素混合物を作製した。そして、炭化珪素−金属珪素混合物に、バインダとしてヒドロキシプロピルメチルセルロース、造孔材として吸水性樹脂を添加すると共に、水を添加して成形原料とし、成形原料を真空土練機により混練し、円柱状の坏土を作製した。バインダの含有量は炭化珪素(SiC)粉末と金属珪素(Si)粉末の合計を100質量部としたときに7質量部であった。造孔材の含有量は炭化珪素(SiC)粉末と金属珪素(Si)粉末の合計を100質量部としたときに3質量部であった。水の含有量は炭化珪素(SiC)粉末と金属珪素(Si)粉末の合計を100質量部としたときに42質量部であった。炭化珪素粉末の平均粒子径は20μmであり、金属珪素粉末の平均粒子径は6μmであった。また、造孔材の平均粒子径は20μmであった。炭化珪素、金属珪素及び造孔材の平均粒子径は、レーザー回折法で測定した値である。
「ハニカム構造体を収納する金属ケースと、当該金属ケース内に加熱ガスを供給することができるプロパンガスバーナーと、を備えたプロパンガスバーナー試験機」を用いてハニカム構造体の加熱冷却試験を実施した。上記加熱ガスは、ガスバーナー(プロパンガスバーナー)でプロパンガスを燃焼させることにより発生する燃焼ガスとした。そして、上記加熱冷却試験によって、ハニカム構造体にクラックが発生するか否かを確認することにより、耐熱衝撃性を評価した。具体的には、まず、プロパンガスバーナー試験機の金属ケースに、得られたハニカム構造体を収納(キャニング)した。そして、金属ケース内に、プロパンガスバーナーにより加熱されたガス(燃焼ガス)を供給し、ハニカム構造体内を通過するようにした。金属ケースに流入する加熱ガスの温度条件(入口ガス温度条件)を以下のようにした。まず、5分で指定温度まで昇温し、指定温度で10分間保持し、その後、5分で100℃まで冷却し、100℃で10分間保持した。このような昇温、冷却、保持の一連の操作を「昇温、冷却操作」と称する。その後、ハニカム構造体のクラックを確認した。そして、指定温度を825℃から25℃ずつ上昇させながら上記「昇温、冷却操作」を繰り返した。指定温度は、825℃から25℃ずつ、14段階設定した。つまり、上記「昇温、冷却操作」は、指定温度が1150℃になるまで行った。指定温度が高くなると昇温峻度が大きくなり、中心部に対して外周部の昇温が遅れることにより、中心部と外周部の温度差が拡大し、発生応力が大きくなる。指定温度が900℃を超えるまでクラックが発生しないハニカム構造体は、耐熱衝撃性試験が合格である。つまり、指定温度900℃においてクラックが発生しなければ、更に高い指定温度においてクラックが発生しても合格であり、指定温度900℃以下でクラックが発生した場合に不合格となる。本耐熱衝撃性試験では、以下の2種類のクラックについて、発生の有無を確認した。1種類目のクラックは、「縦クラック」と呼ばれるものであり、2種類目のクラックは、「端面クラック」と呼ばれるものである。「縦クラック」は、ハニカム構造体の側面に、当該ハニカム構造体の第一端面から第二端面に向かう方向に発生するクラックである。「端面クラック」は、ハニカム構造体の端面に発生するクラックである。表3の「縦クラックの発生温度」の欄には、上記した縦クラックの発生が確認された温度を示す。表3の「端面クラックの発生温度」の欄には、上記した端面クラックの発生が確認された温度を示す。
各条件を、表1,表2,表4,表5に示すように変更した以外は、実施例1と同様にしてハニカム構造体を作製した。実施例1の場合と同様にして、「耐熱衝撃性試験」を行った。表3,表6に、「耐熱衝撃性試験」の結果として、「縦クラックの発生温度」、及び「端面クラックの発生温度」を示す。比較例3及び比較例5では、充填材用原料の粘度が高すぎて、スリットへの充填材用原料の充填が不可能で、ハニカム構造体を製造することできなかった。したがって、比較例3及び比較例5については、「耐熱衝撃性試験」を行うことができなかった。比較例3及び比較例5に関しては、表1において「充填材用原料の充填が不可」と記している。
表3及び表6に示すように、実施例1,3,6,10〜15,18〜21,24,25,28〜37及び参考例2,4,5,7〜9,16,17,22,23,26,27のハニカム構造体は、「縦クラックの発生温度」及び「端面クラックの発生温度」が、共に900℃以上であり、耐熱衝撃性に優れたものであった。一方、比較例1,2,4,6〜10のハニカム構造体は、「縦クラックの発生温度」及び「端面クラックの発生温度」のうちの少なくとも一方が、900℃未満であり、耐熱衝撃性に問題があるものであった。比較例3及び比較例5では、充填材用原料の粘度が高すぎて、スリットへの充填材用原料の充填が不可能であり、ハニカム構造体を製造することできなかった。以上の結果より、ハニカム構造部の熱膨張係数α1に対する、充填材の熱膨張係数α2の比率(α2/α1)を0.6〜1.5とすることにより、高温時のクラックの発生が抑制されることが分かった。
Claims (10)
- 流体の流路となる第一端面から第二端面まで延びる複数のセルを区画形成する多孔質の隔壁と、最外周に位置する外周壁とを有する柱状のハニカム構造部と、前記ハニカム構造部の側面に配設された一対の電極部とを備え、
前記ハニカム構造部は、通電により発熱するものであり、
前記一対の電極部のそれぞれが、前記ハニカム構造部のセルの延びる方向に延びる帯状に形成され、
前記セルの延びる方向に直交する断面において、前記一対の電極部における一方の前記電極部が、前記一対の電極部における他方の前記電極部に対して、前記ハニカム構造部の中心を挟んで反対側に配設され、
前記ハニカム構造部に、側面に開口するスリットが1本以上形成され、
前記ハニカム構造部が、少なくとも1本の前記スリットに充填された充填材を有し、前記充填材が、前記スリットの空間の少なくとも一部に配設されてなり、
前記充填材が、骨材と、ネック材とを含有し、
前記ネック材の材質が酸化ケイ素であり、前記充填材が、当該ネック材を5〜25質量%を含み、且つ、
前記ハニカム構造部の前記隔壁及び前記外周壁が、珪素−炭化珪素複合材又は炭化珪素を90質量%以上含有するものであり、
前記ハニカム構造部の25〜800℃の熱膨張係数α1に対する、前記充填材の25〜800℃の熱膨張係数α2の比率(α2/α1)が、0.8〜1.25である、ハニカム構造体。 - 前記充填材の強度が、500kPa以上であり、且つ、前記充填材のヤング率が、1500MPa以下である、請求項1に記載のハニカム構造体。
- 前記充填材の気孔率が、20〜90%である、請求項1又は2に記載のハニカム構造体。
- 前記充填材が、炭化珪素を含む前記骨材を含み、且つ、前記充填材中の当該炭化珪素を含む骨材の含有量が、90質量%以下である、請求項1〜3のいずれか一項に記載のハニカム構造体。
- 前記炭化珪素を含む骨材の平均粒子径が、300μm以下である、請求項4に記載のハニカム構造体。
- 前記充填材が、コージェライトを含む前記骨材を含む、請求項1〜5のいずれか一項に記載のハニカム構造体。
- 前記コージェライトを含む骨材の平均粒子径が、300μm以下である、請求項6に記載のハニカム構造体。
- 前記充填材が、酸化ケイ素を含む前記骨材を含み、且つ、前記充填材中の当該酸化ケイ素を含む骨材の含有量が、80質量%以下である、請求項1〜7のいずれか一項に記載のハニカム構造体。
- 前記酸化ケイ素を含む骨材の平均粒子径が、300μm以下である、請求項8に記載のハニカム構造体。
- 前記ハニカム構造部の電気抵抗率が、1〜200Ωcmである、請求項1〜9のいずれか一項に記載のハニカム構造体。
