Description
本発明者らは、前記課題を解決するために鋭意研究を重ねた結果、所定条件下で、微粒子の原料となる金属化合物を反応系内に添加して、加水分解縮合反応を行うことで、驚くべきことに、1μm超の粒子径を有する粗大な粒子の生成が抑えられ、サブミクロンサイズ(1μm以下)の微粒子が得られることを見出し、本発明を完成した。
なお、添加方向を水平面に投影した線分が存在しない場合、すなわち、金属化合物を添加口から重力に従って反応層内へと添加する場合であり、金属化合物の添加方向をベクトルで考えたときに攪拌軸に垂直な成分(θ1)が存在しない場合には、金属化合物を反応槽壁面に向けて噴出させることができず、粗大粒子数が増加する傾向があるので好ましくない。

下記実施例で得られた微粒子の水分散体(濃度5.0質量%)を試料液とし、動的光散乱式粒径分布測定装置「LB−500」(HORIBA社製)を用いて、生成した微粒子のメジアン径を測定した。
メジアン径の測定で調製した濃度5.0質量%の微粒子水分散体1.0gに、1.0質量%界面活性剤(「エマルゲン(登録商標)」、花王株式会社製)水溶液30gを添加して、粗大粒子の個数測定用の試料液(以下「粗大粒子個数測定用試料」という)を調製し、コールターマルチサイザーII(ベックマンコールター社製)を用いて、微粒子の体積平均粒子径を測定し、体積平均粒子径が1μmを超える粒子の個数を求めた。測定は、以下の条件で実施した。

冷却管、温度計、および、貯留タンクと添加口とこれらを結ぶ脚部を備えた添加装置を備えた5Lの反応槽に、イオン交換水2112部、25質量%アンモニア水792部、1質量%ラウリル硫酸ナトリウム水溶液990部を加えて反応溶媒を調製し、攪拌所要動力が2.10×10-2(kw/m3)となるように回転数を調整し、室温(25℃)で攪拌を行った。なお、上記添加口は、前記添加口は攪拌軸と反応槽壁面との間で、攪拌軸から反応槽壁面までの距離をDとしたときに、攪拌軸から0.82Dの位置に設けられており、添加口先端は反応溶媒の液面とは接しておらず、また、添加装置の脚部はその途中で折れ曲がった形状(曲管状)を有していた。
原料混合液化合物の投入方向を表1に示すように変更したこと以外は、実施例1と同様の手法により微粒子(2)、(c1)および(c2)を製造した。なお、比較例2では、実施例1で使用した添加装置に代えて、折れ曲がりのない直管状の脚部を有する添加装置を使用した。また、攪拌所要動力はいずれも2.10×10-2(kw/m3)とした。結果を表1に示す。
攪拌所要動力を変更したこと以外は実施例1と同様の手法により微粒子(3)、(4)を得た。
冷却管、温度計、および、貯留タンクと添加口とこれらを結ぶ脚部を備えた添加装置を備えた5Lの反応槽に、イオン交換水2112部、25質量%アンモニア水792部、1質量%ラウリル硫酸ナトリウム水溶液990部を加えて反応溶媒を調製し、攪拌所要動力が2.10×10-2(kw/m3)となるように回転数を調整し、室温(25℃)で攪拌を行った。なお、上記添加口は、前記添加口は攪拌軸と反応槽壁面との間で、攪拌軸から反応槽壁面までの距離をDとしたときに、攪拌軸から0.82Dの位置に設けられており、添加口先端は反応溶媒の液面とは接しておらず、また、添加装置の脚部はその途中で折れ曲がった形状を有していた。
攪拌軸から0.25Dの位置に滴下口を設けたこと以外は実施例2と同様の手法で微粒子(6)を得た。微粒子(6)のメジアン径は0.252μmであった。また、微粒子(6)の水分散体を、コールターマルチサイザーII(ベックマンコールター社製)で測定したところ、この微粒子(6)水分散体に含まれる粒子径1.0μm超の粗大粒子の個数は35個であった。
θ2=90°としたこと以外は実施例2と同様の手法で微粒子(7)を得た。微粒子(7)のメジアン径は0.294μmであった。また、微粒子(7)の水分散体を、コールターマルチサイザーII(ベックマンコールター社製)で測定したところ、この微粒子(7)水分散体に含まれる粒子径1.0μm超の粗大粒子の個数は21個であった。

Claims (6)
- 攪拌翼を有する攪拌軸と添加口とを備えた反応槽で、加水分解性基および/または縮合性基を有するケイ素化合物の加水分解縮合反応を行って微粒子を製造する方法であって、
前記攪拌軸は反応槽中心部に、前記添加口は攪拌軸と反応槽壁面との間に、それぞれ設けられ、
攪拌軸の回転方向を正として表した場合に、攪拌軸と添加口とを結ぶ直線に対して、添加方向を水平面に投影した線分のなす角θ1が−90°〜90°となる範囲に、前記添加口より反応槽壁面に向けて前記ケイ素化合物を噴出させて反応槽に添加することを特徴とする微粒子の製造方法。 - 前記ケイ素化合物の添加方向と、攪拌軸方向とのなす角θ2について、真下が0°、真上が180°となる様に表したとき、該θ2が0°超、180°未満となる方向に、前記添加口より前記ケイ素化合物を噴出させる請求項1に記載の微粒子の製造方法。
- 前記添加口は、攪拌軸から反応槽壁面までの距離をDとしたときに、攪拌軸から0.05D〜0.95Dの位置に設けられている請求項1または2に記載の微粒子の製造方法。
- 前記ケイ素化合物が、(R1)p(R2)qSiX(4-p-q)(R1はラジカル重合性二重結合を有する有機基、R2はアルキル基、アリール基またはアラルキル基よりなる群から選ばれる少なくとも一種の基であり、置換基を有していてもよいが、ラジカル重合性二重結合は有さない基であり、Xは加水分解性基および/または縮合性基を示し、pおよびqはいずれも0〜3で、p+qは3以下である。なお、pまたはqが2以上である場合、2以上のR1またはR2は、同一であっても又異なっていてもよい。)である請求項1〜3のいずれかに記載の微粒子の製造方法。
- 反応槽の単位容積あたりの攪拌所要動力3.25×10-4kW/m3〜4.88×10-1kW/m3で、反応溶液を攪拌しながら加水分解縮合反応を行う請求項1〜4のいずれかに記載の微粒子の製造方法。
- 上記微粒子のメジアン径が1μm以下である請求項1〜5のいずれかに記載の微粒子の製造方法。
