フッ素樹脂は、耐候性、耐熱性、耐水蒸気透過性、透明性等に優れるため、太陽光線等による素材の劣化を防ぎ、長期耐久性を有する集光フィルムとすることができる。また、光透過性にも優れている。
CH2=CZ7Rf 3、CF2=CFRf 3、CF2=CFORf 3、CH2=C(Rf 3)2
(式中、Z7は水素原子またはフッ素原子、Rf 3はエーテル結合性酸素原子を含んでいてもよいフルオロアルキル基を表す。但し、HFPを除く。)
で表される単量体が挙げられ、なかでも、CF2=CFRf 3、CF2=CFORf 3及びCH2=CZ7Rf 3で表される含フッ素ビニルモノマーが好ましく、CF2=CF−ORf 4(式中、Rf 4は炭素数1〜5のパーフルオロアルキル基を表す。)で表されるパーフルオロ(アルキルビニルエーテル)〔PAVE〕及びRf 3が炭素数1〜8のフルオロアルキル基であるCH2=CZ7Rf 3で表される含フッ素ビニルモノマーがより好ましい。
本明細書において、各樹脂の融点は、DSC装置(セイコー社製)を用い、10℃/分の速度で昇温したときの融解熱曲線における極大値に対応する温度として求めたものであり、MFRは、メルトインデクサー(東洋精機製作所社製)を用い、各温度、5kg荷重下で直径2mm、長さ8mmのノズルから単位時間(10分間)に流出するポリマーの重量(g)を測定したものである。
以下、本発明の集光フィルムに用いることができる有機材料について更に説明する。上記有機材料としては、上記した熱可塑性樹脂等の他、それら樹脂上などへのコーティング層として、硬化性樹脂などの高分子材料や、ゾル・ゲル材料等として利用する有機・無機のナノ複合材料等も用いることも可能である。
以下に、これらの有機材料について説明する。
本発明の集光フィルムを構成する有機材料としては特に限定されないが、耐候性有機材料であることが好ましい。耐候性有機材料としては、上述した熱可塑性樹脂等の他、それら樹脂上などへのコーティング層として、硬化性樹脂などの高分子材料等が挙げられる。耐候性有機材料は、フッ素樹脂からなる有機材料であることが好ましい。フッ素樹脂からなる有機材料としては、上述したフッ素樹脂からなる有機材料等が挙げられるが、例えば、熱可塑性フッ素樹脂からなる有機材料、(I)水酸基および/またはカルボキシル基を有するフルオロオレフィン共重合体、(V)フッ素シリコーン樹脂、(VI)官能基を有していないフッ化ビニリデンの単独重合体もしくは共重合体、及び、(VII)官能基を有しないフッ素樹脂、からなる群より選択される少なくとも1種の化合物からなる有機材料、又は、下記硬化性樹脂組成物(VIII)及び下記硬化性樹脂組成物(IX)からなる群より選択される少なくとも1種の有機材料が好ましい。

また、硬化性樹脂組成物(IX)も硬化性樹脂組成物(VIII)と同様に、先に例示した硬化触媒を用いることが可能である。
上記膜厚は、膜厚計を用いて、集光フィルムの最大厚みを測定したものである。
黄変度ΔYI値は、飽和蒸気加圧試験を105℃、100%RHの雰囲気下で、200時間行った集光フィルムを、色差計によって測定して得られる値である。
また、金属膜に直接切削加工を施し、金属鋳型を得ることも可能である。
本発明の集光フィルムを備えることを特徴とする有機薄膜太陽電池モジュールも本発明の一つである。本発明の有機薄膜太陽電池モジュールは、上記集光フィルムを備えるので、広い角度範囲での集光が可能となり、非追尾型の太陽電池に使用した場合であっても、高効率で発電することができる。上記有機薄膜太陽電池モジュールは、追尾型または非追尾型太陽電池のいずれにも使用することができるが、広い角度範囲での集光が可能であることから、非追尾型太陽電池に使用することが特に好適である。本発明の有機薄膜太陽電池モジュールは、集光フィルムの平滑な表面が大気に曝されるように設置されていることが好ましい。本発明の有機薄膜太陽電池モジュールとしては、集光フィルム、透明電極(陽極)、正孔輸送層、活性層、正孔ブロック層、電極(陰極)、及び、封止基板からなる有機薄膜太陽電池モジュールを挙げることができる。集光フィルムと透明電極との間にフィルム基板を設けてもよい。
(1)集光シミュレーション計算
集光フィルムの法線方向に対して80°以上の角度で入射した600nmの波長の光線透過率が81%以上となるように、光学設計ツールとしてRCWA法(厳密波結合理論解析法)を用いて理論凹凸パターンをシミュレーション計算した。集光フィルムの理論凹凸パターンの計算はフィルムを構成する材料の屈折率を1.40、集光フィルムの膜厚(最大膜厚)を50μm、入射光源波長を600nmとして計算した。
得られた理論凹凸パターンの計算パターンデータをDXFデータ形式に変換して、これを用いて変換CADデータを描画装置にてレジスト膜基板に描画し、24mm角の転写モールド(鋳型)を作製した。ここで、24mm角の転写モールドは、転写モールド自身を縦横につなぎ合わせて、これを原盤にして直接ニッケルを金属蒸着させた後、原盤上に形成されたニッケルからなる金型と原盤とを離型した。この方法によれば、1m角からなる大型金型(大型転写モールド(鋳型))を得ることも可能である。
RCWA法による計算で求めた、目的とする集光フィルムの集光凹凸パターンを反転した凹凸の繰り返し構造(反転パターン)を有する転写モールド(鋳型)を作製するための方法として、レーザ直接フォトリソグラフィ法を用いた。すなわち、ガラス基板上に膜厚10μmにて塗布したレジスト(AZ1350:クラリアント製)に対して、青色半導体レーザ(405nm光源波長)を用いて、場所によって強度を変化させながら露光照射した。
微細な凹凸の繰り返し構造(集光凹凸パターン)を形成するための有機材料フィルムとして、ETFEフィルムを用いた。
そして、図2に示すような凹凸部の周縁の形状が六角形であり、その断面形状が放物線形状である9種類の集光フィルムを形成し、平均透過率を測定した。結果を表2に示す。
実施例1の集光フィルムの集光性能を評価するために、従来のmoth−eye構造(円錐の底辺直径0.1μm、高さ0.3μm)からなる光学フィルム及び表面凹凸パターンがない未加工フッ素樹脂フィルム(ETFE)の透過率との比較を行った(表2)。
その結果、実施例1の各集光フィルムは、比較例のフィルムと比べて、法線方向に対して80°以上の入射角度の光線において、大きく集光能が増加した。
ETFEまたはFEP(商品名:ネオフロン ETFEまたはFEP、ダイキン工業株式会社製)からなるフッ素樹脂フィルムを、図15で示すように、フィルムロールから連続して押し出しながら、インプリント装置を用いて、凹凸パターンの反転パターンを有する鋳型をフッ素樹脂フィルムに接触させて、該凹凸パターンをフッ素樹脂フィルムに転写して、その後、複数のロールによって、接着加工を行い、切断機を用いて所望の大きさに切断し、全方位集光が可能な集光フィルムを形成することも可能である。
上述の方法で製造した集光フィルムを、例えば、ウレタン系粘着剤、アイオノマー、シリコーン樹脂、熱可塑性樹脂、又は、熱硬化剤を含んだ熱可塑性樹脂(EVA)を用いて、太陽電池モジュール表面に接着することで集光モジュールを形成する。このような集光モジュールを、太陽電池モジュールとして全面にわたり敷き詰め、設置することにより、全方位能を有する集光素子が得られる。そのため高効率な太陽光発電を実現することができる。
実施例1におけるナノインプリント装置NANOIMPRINTER NM−0501(明昌機工株式会社製)において、転写基材表面に対して膜厚10μmのUV塗膜層(PAK−01:東洋合成工業社製)を設け、室温下で転写モールドをUV塗膜層へ1MPaの圧力で1分間押しつけ、同時に2000mJの紫外線光を照射した以外は、同様に凹凸パターンを有する集光フィルムを形成した。
実施例1と同様の方法により、凹凸部の形状が凸型四角錐である6種類の集光フィルムを形成し、それぞれ透過率を測定した。凹凸部の周縁の形状は図11に示すような四角形であり、周縁は凹部を形成しており、凹凸部の断面形状は略二等辺三角形である。表3に転写モールドの凹凸高さ(H)及び凹凸周期(P)を示す。表4に集光フィルムの平均透過率を示す。
実施例1と同様の方法により、凹凸部の形状が凸型三角錐である6種類の集光フィルムを形成し、それぞれ透過率を測定した。凹凸部の周縁の形状は図12に示すような三角形であり、凹凸部の断面形状は略二等辺三角形である。表5に転写モールドの凹凸高さ(H)及び凹凸周期(P)を示す。表6に集光フィルムの平均透過率を示す。
実施例1と同様の方法により、凹凸部の形状が凹型四角錐である6種類の集光フィルムを形成し、それぞれ透過率を測定した。凹凸部の周縁の形状は図11に示すような四角形であり、周縁が凸部を形成しており、凹凸部の断面形状は図7及び図8に示すような略二等辺三角形である。表7に転写モールドの凹凸高さ(H)及び凹凸周期(P)を示す。表8に集光フィルムの平均透過率を示す。
実施例1と同様の方法により、凹凸部の形状が凹型三角錐である6種類の集光フィルムを形成し、それぞれ透過率を測定した。凹凸部の周縁の形状は図12に示すような三角形であり、周縁が凸部を形成しており、凹凸部の断面形状は図7に示すような略二等辺三角形である。表9に転写モールドの凹凸高さ(H)及び凹凸周期(P)を示す。表10に集光フィルムの平均透過率を示す。
実施例1と同様の方法により、凹凸高さ(H)及び凹凸周期(P)が異なる63枚の集光フィルムを作成し、得られた集光フィルムに対して法線方向に対して入射角85°(水平角5°)で光線を照射し、光線透過率を測定した。凹凸部の形状は実施例1と同じである。結果を表11及び図17に示す。
膜厚150μmの熱硬化剤を含んだ熱可塑性樹脂(EVA:サンビック社製)を用いて多結晶系シリコン太陽電池モジュールの表面ガラス上に、実施例1の検討7の集光フィルムを、135℃で20分かけて加熱接着させることにより、太陽電池モジュールを作製した。
そして、2012年4月7日、および4月8日に、上記の太陽電池モジュールと、集光フィルムを貼り付けていない太陽電池モジュール(フィルム無しモジュール:ブランク)を屋外に静置して、出力電力[Wh]をそれぞれ計測した。その結果、集光フィルムを設置した太陽電池モジュールは、ブランクモジュールに比べて、4月7日の曇天時には出力電力が6.7%増加し、また4月8日の晴天/曇天時には出力電力が3.27%増加していることを確認した。
2012年4月7日に実施した試験の結果を表12に示す。また、2012年4月8日に実施した試験の結果を表13に示す。
有機薄膜太陽電池モジュールの透明電極上に、熱硬化剤を含んだ熱可塑性樹脂を使用して、実施例1の検討7の集光フィルムを加熱接着させることにより、有機薄膜太陽電池モジュールを作製した。
膜厚150μmの熱硬化剤を含んだ熱可塑性樹脂(EVA:サンビック社製)を用いて多結晶系シリコン太陽電池モジュールの表面ガラス上に、実施例1の検討7の集光フィルムを、135℃で20分かけて加熱接着させることにより、太陽電池モジュールを作製した。
この太陽電池モジュールの入射角毎の短絡電流値を、本発明者らにより見出された新規な擬似太陽光照射装置を使用して、新規な評価方法より測定した。この測定方法によれば、一日の太陽の軌跡と一日の日射量とを評価条件に反映させることができるので、現実に設置されている太陽電池モジュールの発電条件に近い条件での太陽電池モジュールの出力特性を評価することができる。

Claims (11)
- 少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、
凹凸高さ(H)が5.4〜9.6μm、凹凸周期(P)が0.14〜4.50μmであり、
各凹凸部の断面形状が放物線形状であり、
屈折率が1.30〜1.40であり、
エチレン/テトラフルオロエチレン共重合体、エチレン/クロロトリフルオロエチレン共重合体、クロロトリフルオロエチレン/テトラフルオロエチレン共重合体、テトラフルオロエチレン/ヘキサフルオロプロピレン共重合体、テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体、及び、テトラフルオロエチレン/ヘキサフルオロプロピレン/エチレン共重合体からなる群より選択される少なくとも1種のフッ素樹脂からなる
太陽からの直達光及び散乱光の一方又は両方を集光することを特徴とする集光フィルム。 - 各凹凸部の周縁の形状が、三角形、四角形、又は、六角形から選択される少なくとも1種の多角形である請求項1記載の集光フィルム。

- ニッケル、シリコン、石英及びガラスからなる群より選択される少なくとも1種の無機素材、熱可塑性樹脂、又は、熱硬化性樹脂からなる請求項8記載の転写モールド。
- ガラス基板と、前記ガラス基板の少なくとも一方の表面に形成されたレジスト層とを有し、前記レジスト層のガラス基板と反対の表面に請求項1、2又は3記載の集光フィルムが有する凹凸の繰り返し構造が形成されていることを特徴とするレジスト原盤。
- 少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、
凹凸高さ(H)が5.4〜9.6μm、凹凸周期(P)が0.14〜4.50μmであり、
各凹凸部の断面形状が放物線形状であり、
