Claims (37)
- 結合された要素からなる少なくとも一つの層を有する複合材料を製造するためのプロセスであって、
ランダムに配向された繊維要素の一以上の層のアセンブリをエアレイイングすることと、一以上の層のアセンブリを未結合の波状形状に成形することと、その後アセンブリ内の要素をアセンブリ内の他の要素と結合させて、結合された要素からなる少なくとも1つの層を有する一体複合材料を得るためにアセンブリを活性化することとを含み、
前記アセンブリを波状形状に成形することは、第1の速度で移動する移送デバイスであって、第1の速度よりも遅い第2の速度で移動するオーブンワイヤ上にアセンブリを移送する移送デバイスを用いることによって実現され、移送デバイスはオーブンワイヤの高さよりも高いz方向の高さにあり、それによってアセンブリはオーブンワイヤに対する移送デバイスの高さとオーブンワイヤに対する移送デバイスの速度とにより決定される所望の波長と振幅を有する波状形状に積み重なる、プロセス。
- 前記アセンブリは一以上の層に堆積させたルーズファイバーを含み、前記一体化複合材料は活性化後に波状形状を有する、請求項1に記載のプロセス。
- 成形及び活性化前に前記一以上の層を圧縮することを更に含む、請求項1に記載のプロセス。
- 前記一以上の層のアセンブリはその場で製造される不織層である少なくとも一層を含む、請求項1に記載のプロセス。
- 前記その場で製造される不織層はスパンボンド、メルトブロー又はスパンメルトされる、請求項4に記載のプロセス。
- 前記一体化複合材料は活性化後に波状形状を有する、請求項4に記載のプロセス。
- 前記一以上の層のアセンブリは一以上のルーズファイバー層を含むと共にロール品要素を組込んでおり、前記一体化複合材料は活性化後に波状形状を有する、請求項1に記載のプロセス。
- 前記ロール品はスパンボンド、メルトブロー、スパンメルト又は湿式成形されたウェブである、請求項7に記載のプロセス。
- 前記アセンブリは熱可塑性材料を含み、前記熱可塑性材料は活性化時に該アセンブリ内の他の材料と結合可能である、請求項1に記載のプロセス。
- 前記一以上の層のアセンブリはルーズファイバーアセンブリであり、前記ルーズファイバーアセンブリは結合可能な材料を含んでいる、請求項1に記載のプロセス。
- 前記結合可能な材料は感熱性結合繊維である、請求項9に記載のプロセス。
- 移送ワイヤデバイスと成形オーブンワイヤから成る装置を用いて前記一以上の層のアセンブリを波状形状に成形することを更に含み、前記移送ワイヤデバイスは必要に応じて前記成形オーブンワイヤに対してz方向に引上げられ、前記成形オーブンワイヤは前記移送ワイヤデバイスよりも低速で移動する、請求項1に記載のプロセス。
- 活性化した一体化複合体は、前記一以上の層のアセンブリの活性化前の波状形状を保持している、請求項1に記載のプロセス。
- 活性化後の一体化複合体を非伸長性ロール品材料にラミネートして非弾性にする、請求項1に記載のプロセス。
- 活性化後の一体化複合体を波型アセンブリにラミネートして一以上の面を円滑にする、請求項1に記載のプロセス。
- 活性化前に一以上の平坦なロール品を波状アセンブリ上に積層した後、活性化及び結合を行って一以上の円滑面を有する一体化波状複合体を形成する、請求項1に記載のプロセス。
- 活性化後の一体化複合体を伸長させることによって加工して各波間の結合を切断し、該複合体を比較的弾性的且つ復元可能に伸び得るようにすることを更に含む、請求項1に記載のプロセス。
- 成形後且つ活性化前に前記一以上の層のアセンブリをハイドロエンタングルすることを更に含む、請求項1に記載のプロセス。
- 成形後且つ活性化前に前記一以上の層のアセンブリをニードルパンチすることを更に含む、請求項1に記載のプロセス。
- 活性化後に前記一以上の層のアセンブリをハイドロエンタングルすることを更に含む、請求項1に記載のプロセス。
- 活性化後に前記一以上の層のアセンブリをニードルパンチすることを更に含む、請求項1に記載のプロセス。
- 成形後且つ活性化前に前記波状形状に粒子を添加することを更に含む、請求項1に記載のプロセス。
- 成形後且つ活性化前に前記波状形状の上面に粒子を添加することを更に含む、請求項1に記載のプロセス。
- 前記粒子はポリオレフィン粒子である、請求項23に記載のファブリック。
- 前記アセンブリを活性化することは、前記アセンブリを加熱することである、請求項1に記載のプロセス。
- 加熱後のアセンブリを冷却することを更に含む、請求項25に記載のプロセス。
- 加熱した一体化複合体は、前記一以上の層のアセンブリの加熱前の波状形状を保持している、請求項25に記載のプロセス。
- 請求項1に記載の複合材料を製造するためのプロセスに直接使用する装置であって、
材料を受け取り、運び、オーブンワイヤへ送るための基板と、
前記基板に材料を堆積させるための一以上のヘッドと、
材料を加工して一体化複合体を得るための活性化機械に材料を前記基板から運ぶためのオーブンワイヤとを含む装置において、
前記基板は前記オーブンワイヤに隣接する移送ワイヤデバイスを有し、
前記移送ワイヤデバイスは前記オーブンワイヤに対してz方向に引上げられており、
前記オーブンワイヤは前記移送ワイヤデバイスよりも低速で移動し、
前記オーブンワイヤに対する前記移送ワイヤデバイスの速度、及び前記オーブンワイヤと前記移送ワイヤデバイスとの間のz方向距離によって、前記材料が前記オーブンワイヤ上にある時の該材料の形状が決まる、装置。 - 前記オーブンワイヤに対する前記移送ワイヤデバイスの速度は、前記オーブンワイヤと前記移送ワイヤデバイスとの間の前記z方向距離とは独立して変更することができる、請求項28に記載の装置。
- 前記オーブンワイヤと前記移送ワイヤデバイスとの間のz方向距離は、前記オーブンワイヤに対する前記移送ワイヤデバイスの前記速度とは独立して変更することができる、請求項28に記載の装置。
- 一以上の層の波型アセンブリは、対応する平坦なアセンブリの場合に達成し得る坪量よりも高い坪量で形成される、請求項12に記載のプロセス。
