Description
本発明のセラミックハニカムフィルタは、多孔質の隔壁で仕切られた多数の流路を有するハニカム構造体と、前記流路の排気ガス流入側又は排気ガス流出側に交互に設けられた封止部とを有し、前記多孔質隔壁に排気ガスを通過させ、排気ガス中に含まれる微粒子を除去するコージェライト質セラミックハニカムフィルタであって、前記多孔質隔壁の気孔率が45〜58%、平均細孔径が15〜30μm、細孔径50μmを超える細孔容積が全細孔容積の10%を超え25%以下、細孔径100μm以上の細孔容積が全細孔容積の1〜8%、細孔径10μm未満の細孔容積が全細孔容積の3〜10%であり、かつ細孔分布偏差σ[ただし、σ=log(D20)−log(D80)であり、D20は、細孔径と累積細孔容積(最大の細孔径から特定の細孔径までの細孔容積を累積した値)との関係を示す曲線において、全細孔容積の20%に相当する細孔容積での細孔径(μm)を示し、D80は同じく全細孔容積の80%に相当する細孔容積での細孔径(μm)を示す。D80<D20である。]が0.6以下である。つまり、低圧力損失の特性に寄与する細孔が多く、かつ低圧力損失に悪影響を与える微小細孔及び高強度に悪影響を与える粗大細孔が少ない多孔質隔壁を有することにより、低圧力損失と高強度とを両立させたセラミックハニカムフィルタを得ることができる。
本発明のセラミックハニカムフィルタの製造方法は、シリカ粒子を含むコージェライト化原料及び造孔材を含む坏土を所定の成形体に押出成形し、所定の流路を目封止して製造する方法であって、前記シリカ粒子は前記コージェライト化原料中に10〜20質量%含有し、前記シリカ粒子はモード径30〜70μm、粒子径200μm以上の粒子が1%以下であり、粒子径100μm以上の粒子が2〜10%であり、粒子径20μm以下の粒子が2〜10%であり、粒度分布偏差SDが0.39以下であることを特徴とする。ここで、モード径とは、図5に示すように、粒子の粒子径区間の体積%を示す粒度分布図において体積が最大となる粒子径を指す。
破砕された非晶質シリカ(粒度分布偏差SD1:0.45、モード径M50:30.5μm、200μm以上の粒子の割合:0.9%、100μm以上の粒子の割合:4.0%、20μm以下の粒子の割合:8.5%、真球度:0.4、及び不純物としてCaO+Na2O+K2Oを0.005質量%含有)、カオリン(平均粒径:3.0μm及び不純物としてCaO+Na2O+K2Oを0.32質量%含有)、タルク(平均粒径:12μm及び不純物としてCaO+Na2O+K2Oを0.5質量%含有)、アルミナ(平均粒径:4.2μm及び不純物としてCaO+Na2O+K2Oを0.3質量%含有)、水酸化アルミニウム(平均粒径:1.8μm及び不純物としてCaO+Na2O+K2Oを0.05質量%含有)等の原料粉末を表1に示す添加量で調整して、コーディエライト化原料粉末を得た。このコーディエライト化原料粉末に対し、表1に示す粒度分布偏差SD2及びモード径m50を有する発泡樹脂の造孔材、並びにメチルセルロースを添加して、ヘンシェル型のミキサーで乾式混合し、水を加えて湿式混合をした後、混練機で混練し、可塑性のあるセラミック坏土を作製した。この坏土を押出成形し、乾燥後、焼成炉にて最高温度1400℃で焼成して、外径267 mm、全長304 mm、隔壁ピッチ1.57 mm及び隔壁厚さ0.3 mmのセラミックハニカム構造体を2個作製した。
シリカ粉末の粒子特性及び添加量、タルク粉末、カオリン粉末、アルミナ粉末及び水酸化アルミニウム粉末の添加量、造孔剤の粒子特性及び添加量を表1に示すように変更した以外は参考例1と同様にして、外径267 mm、全長304 mm、隔壁ピッチ1.57 mm及び隔壁厚さ0.3 mmの参考例2〜7及び比較例5〜7のセラミックハニカム構造体を各2個作製した。
高純度の天然珪石を微粉砕し、高温火炎中に溶射して得た球状の非晶質シリカ粉末(表1に粒子特性を示す)を表1に示す添加量で用いて、タルク粉末、シリカ粉末、カオリン粉末、アルミナ粉末及び水酸化アルミニウム粉末の添加量、造孔剤の粒子特性及び添加量を表1に示すように変更した以外は参考例1と同様にして、外径267 mm、全長304 mm、隔壁ピッチ1.57 mm及び隔壁厚さ0.3 mmの実施例1〜9、参考例8、比較例1〜4及び8のセラミックハニカム構造体を各2個作製した。なお、実施例4で使用したシリカの粒度分布を図4に示す。

Claims (6)
- 多孔質の隔壁で仕切られた多数の流路を有するハニカム構造体と、前記流路の排気ガス流入側又は排気ガス流出側に交互に設けられた封止部とを有し、前記多孔質隔壁に排気ガスを通過させ、排気ガス中に含まれる微粒子を除去するコージェライト質セラミックハニカムフィルタであって、前記多孔質隔壁の気孔率が45〜58%、平均細孔径が15〜30μm、細孔径50μmを超える細孔容積が全細孔容積の10%を超え25%以下、細孔径100μm以上の細孔容積が全細孔容積の1〜8%、細孔径10μm未満の細孔容積が全細孔容積の3〜10%であり、かつ細孔分布偏差σ[ただし、σ=log(D20)-log(D80)であり、D20は、細孔径と累積細孔容積(最大の細孔径から特定の細孔径までの細孔容積を累積した値)との関係を示す曲線において、全細孔容積の20%に相当する細孔容積での細孔径(μm)を示し、D80は同じく全細孔容積の80%に相当する細孔容積での細孔径(μm)を示す。D80>D20である。]が0.6以下であり、前記ハニカム構造体のA軸圧縮強度が5 MPa以上であることを特徴とするコージェライト質セラミックハニカムフィルタ。
- 請求項1に記載のコージェライト質セラミックハニカムフィルタにおいて、前記累積細孔容積は水銀圧入法で測定された値であることを特徴とするコージェライト質セラミックハニカムフィルタ。
- シリカを含むコージェライト化原料及び造孔材を含む坏土を所定の成形体に押出成形し、所定の流路を目封止してセラミックハニカムフィルタを製造する方法であって、前記シリカは前記コージェライト化原料中に10〜20質量%含有し、前記シリカ粒子はモード径30〜70μm、粒子径200μm以上の粒子が1%以下であり、粒子径100μm以上の粒子が2〜10%であり、粒子径20μm以下の粒子が2〜10%であり、粒度分布偏差SD[ただし、SD=log(d80)-log(d20)であり、d20は、粒径と累積体積(特定の粒子径以下の粒子体積が全体の何%であるかを表わしたもの)との関係を示す曲線において、20%の累積体積に相当する粒子径(μm)を示し、d80は同じく80%の累積体積に相当する粒子径(μm)を示す。なおd20<d80である。]が0.39以下であり、前記造孔材は前記コージェライト化原料に対して1〜6%含有し、前記造孔材粒子はモード径30〜48μm、粒度分布偏差SDが0.5以下であることを特徴とするコージェライト質セラミックハニカムフィルタの製造方法。
- 請求項3に記載のコージェライト質セラミックハニカムフィルタの製造方法において、前記シリカ粒子のモード径M50と前記造孔材粒子のモード径m50の差の絶対値|M50-m50|が15μm以下であることを特徴とするコージェライト質セラミックハニカムフィルタの製造方法。
- 請求項3又は4に記載のコージェライト質セラミックハニカムフィルタの製造方法において、前記シリカ粒子の粒度分布偏差をSD1、造孔材粒子の粒度分布偏差をSD2としたとき、SD1-SD2が0.3以下であることを特徴とするコージェライト質セラミックハニカムフィルタの製造方法。
- 請求項3〜5のいずれかに記載のコージェライト質セラミックハニカムフィルタの製造方法において、前記シリカの真球度が0.6以上であることを特徴とするコージェライト質セラミックハニカムフィルタの製造方法。
