Description

本発明は、ポリマフィルムの接合方法及び装置、ポリマフィルムの延伸方法及び設備に関するものである。
近年、液晶ディスプレイ等の急速な発展・普及により、これら液晶ディスプレイの保護フィルム等に用いられるセルロースエステルフィルム、特にトリアセチルセルロースフィルム（ＴＡＣフィルム）の需要が増大している。この需要の増大に伴い生産性の向上が望まれている。ＴＡＣフィルムは、連続走行する支持体に、流延ダイを用いて、ＴＡＣと溶媒とを含むドープを流延し、この流延膜を乾燥や冷却等により自己支持性を持たせた後に、支持体から剥がして、乾燥させて巻き取ることにより製造されている。このような溶液製膜方法では、溶融押出による製膜方法に比べて、異物が無く光学特性に優れたフィルムが得られる。
溶液製膜方法において、前記ドープを受ける支持体として、バンドやドラムがある。バンドに比べてドラム方式の方が流延速度の向上が図り易い。また、支持体上で自己支持性を持たせるためには、乾燥の促進や冷却ゲル化といった手法が用いられる。一方、ＴＡＣフィルムの光学特性、特にレタデーションを調節する方法として、延伸することが行われている。
しかしながら、製膜速度と延伸速度とはその最適速度が異なり、製膜速度が律則となるため、製膜速度に合わせると、光学特性を上げるための延伸を十分に行うことができなくなる。そこで、溶液製膜ラインとは別にオフラインで延伸することが提案されている（例えば、特許文献１参照）。
ところで、特許文献１に記載されているように、溶液製膜ラインと別にオフラインで延伸する場合には、延伸を効率よく行うために、連続して延伸することが好ましい。この場合には、連続してフィルムを供給するために、先行するフィルムの後端部と後行するフィルムの先端部とを重ねて、この重ね合わせ部分を加熱して、溶着することにより、フィルムを接合する（例えば、特許文献２、３参照）。

しかしながら、特許文献２、３に記載するように、フィルムが重ねられた部分の片側に、ヒータを配置する構成では、溶着を強める目的でヒータ温度を高めたり、あるいは、接触時間を増やしたりすると、加熱されるポリマの温度がポリマの劣化温度を上回ることがある。特に、セルロースエステルフィルムのように、溶融温度（３００℃）と分解温度（３００℃超）とが近いポリマフィルムの場合には、充分な溶着を行おうとして溶着温度を高めに設定すると、過熱により溶着部に孔空きが発生したり、ポリマの劣化が進んでしまったりして、充分な接合強度を得ることができないという問題がある。
本発明は、上記課題を解決するためになされたものであり、熱分解し易いセルロースエステルフィルムを熱溶着により確実に接合するようにしたセルロースエステルフィルムの接合方法及び装置、セルロースエステルフィルムの延伸方法及び設備を提供することを目的とする。
上記目的を達成するために、本発明のセルロースエステルフィルムの接合方法は、先行するセルロースエステルフィルムの後端部と後行するセルロースエステルフィルムの先端部とを重ね合わせ、この重ね合わせ部分に溶着ヘッドを押し付けて、前記後端部と前記先端部とを接合するセルロースエステルフィルムの接合方法において、前記重ね合わせ部分に対し、フィルム重ね合わせ方向の両側に前記溶着ヘッドを設け、前記重ね合わせ部分を前記溶着ヘッドにより挟持して押圧した後に、前記溶着ヘッドのフィルム接触部温度を前記セルロースエステルフィルムの分解温度以下に保った状態で、前記溶着ヘッドにより前記フィルム重ね合わせ方向の両側から前記重ね合わせ部分を加熱して前記後端部と前記先端部とを溶着するとともに、
前記重ね合わせ部分には、前記セルロースエステルフィルムから切り離された後に再生装置に搬送されて新たなセルロースエステルフィルムの材料として再利用される前記セルロースエステルフィルムの幅方向両側部が含まれており、前記幅方向両側部を含む前記重ね合わせ部分を、前記溶着により接合することを特徴としている。
また、前記重ね合わせ部分は、前記溶着後に前記セルロースエステルフィルムを幅方向に延伸する際に、前記重ね合わせ部分以外の部分とともに前記セルロースエステルフィルムの幅方向に延伸されることが好ましい。
さらに、本発明のセルロースエステルフィルムの延伸方法は、上述したセルロースエステルフィルムの接合方法により接合されたセルロースエステルフィルムを幅方向に延伸することを特徴とする。
また、本発明のセルロースエステルフィルムの接合装置は、先行するセルロースエステルフィルムの後端部と後行するセルロースエステルフィルムの先端部とを重ね合わせ、この重ね合わせ部分に溶着ヘッドを押し付けて、前記後端部と前記先端部とを接合するセルロースエステルフィルムの接合装置において、前記重ね合わせ部分に対向する位置でフィルム重ね合わせ方向の両側に設けられる溶着ヘッドと、前記溶着ヘッドを重ね合わせ方向に移動させて、前記溶着ヘッドにより前記重ね合わせ部分を挟持して押圧する押圧位置と、この押圧位置から退避する退避位置との間で前記溶着ヘッドを変位させる変位部と、前記変位部により溶着ヘッドが押圧位置にあるときに、前記溶着ヘッドのフィルム接触部温度を前記セルロースエステルフィルムの分解温度以下に保った状態で、前記溶着ヘッドにより前記フィルム重ね合わせ方向の両側から前記重ね合わせ部分を加熱して前記後端部と前記先端部とを溶着する加熱制御部とを有するとともに、
前記重ね合わせ部分には、前記セルロースエステルフィルムから切り離された後に再生装置に搬送されて新たなセルロースエステルフィルムの材料として再利用される前記セルロースエステルフィルムの幅方向両側部が含まれており、前記幅方向両側部を含む前記重ね合わせ部分を、前記溶着により接合することを特徴としている。
また、前記重ね合わせ部分は、前記溶着後に前記セルロースエステルフィルムを幅方向に延伸する際に、前記重ね合わせ部分以外の部分とともに前記セルロースエステルフィルムの幅方向に延伸されることが好ましい。
さらに、本発明のセルロースエステルフィルムの延伸設備は、上述したセルロースエステルフィルムの接合装置と、この接合装置により接合されたセルロースエステルフィルムの幅方向両側部を支持して延伸するテンタ装置と、を備えたことを特徴とする。
本発明のフィルムの接合方法によれば、フィルムが重ねられた部分の両面から加熱することで、フィルム表面からフィルムの接合面までの伝熱距離を短縮することができる。また、フィルムが重ねられた部分のフィルム温度を分解温度以下に保ったままフィルムを溶着することができる。従って、セルロースエステルフィルムのように、融解点と分解点とが近いフィルム同士を孔開きなく確実に且つ迅速に溶着することができる。
また、フィルム表面からフィルムの接合面までの伝熱距離を短縮することができるため、溶着するための加熱量を少なくすることができる。これにより、ヒータ電流を減少させ、省エネ化が図れる。
図１に示すように、オフライン延伸設備２は、フィルム供給室４と、リザーバ５と、テンタ部６と、熱緩和室７と、冷却室８と、フィルム巻取室９とを順に有し、ＴＡＣフィルム３をテンタ部６により連続して延伸する。
フィルム供給室４は、ターレット型フィルム送出機１０及び接合ユニット１１を備える。フィルム送出機１０は、ターレットアーム１３を有する。このターレットアーム１３の両端部には、取付軸１２が設けられている。このターレットアーム１３は、１８０度間欠回転することにより、一方の取付軸１２をフィルム送出位置１６にセットし、他方の取付軸１２を巻芯交換位置１７にセットする。フィルム送出位置１６にある取付軸１２にセットされたフィルムロール１４から、ＴＡＣフィルム３が送り出される。また、巻芯交換位置１７にある取付軸１２からは空の巻き芯が取り出され、新たなフィルムロール１５がセットされる。そして、フィルム送出位置１６にある取付軸１２のフィルムロール１４の送出が終了すると、ターレットアーム１３が１８０度回転して、他方の取付軸１２のフィルムロール１５がフィルム送出位置１６にセットされ、ＴＡＣフィルム３の送出が行われる。
フィルム供給室４とテンタ部６との間には、リザーバ５が設けられている。リザーバ５では、後述するフィルム接合処理に必要な時間分以上の貯留長さを有するループを形成した後に、ＴＡＣフィルム３をテンタ部６に送り出している。
図２に示すように、テンタ部６に送られたＴＡＣフィルム３は、その両端部がクリップ２４で把持されて搬送されながら加熱され、ＴＡＣフィルム３がフィルム幅方向Ｂに延伸される。延伸倍率は所望の光学特性等に合わせて適宜変更されるものであるが、ＴＡＣフィルム３を幅方向に１００．５％〜３００％延伸することが好ましい。
テンタ部６は、ＴＡＣフィルム３をフィルム搬送方向Ａに搬送してフィルム幅方向Ｂに延伸するものであり、第１レール２０と、第２レール２１と、これらレール２０，２１に案内される第１，第２チェーン（エンドレスチェーン）２２，２３とを備えている。テンタ部６は、図示しない乾燥室内に配置されている。乾燥室は、フィルム搬送方向Ａに順に、予熱ゾーン１９ａ，加熱ゾーン１９ｂ，熱緩和ゾーン１９ｃに区画されており、各ゾーン１９ａ〜１９ｃ毎に最適なフィルム温度となるように図示しないダクトにより乾燥風が送られている。
第１，第２チェーン２２，２３には、クリップ２４が一定の間隔で多数取り付けられている。点ＰＡはクリップ２４によるフィルム把持開始位置を示しており、点ＰＢはクリップ２４によるフィルム把持開放位置を示している。また、点ＰＣはクリップ２４による延伸開始位置を、点ＰＤはクリップ２４による延伸終了位置をそれぞれ示している。これら各点ＰＡ〜ＰＤにおけるフィルム幅Ｗｐａ〜Ｗｐｄは、Ｗｐａ＝Ｗｐｃ≦Ｗｐｄ＝Ｗｐｂとなっている。従って、予熱ゾーン１９ａでは、フィルム幅Ｗｐａが維持された状態で搬送されながら予熱される。また、延伸ゾーン１９ｂでは、フィルム幅がＷｐｃからＷｐｄとなるように漸増してフィルムは延伸される。また、熱緩和ゾーン１９ｃでは、フィルム幅がＷｐｄに維持された状態で搬送されながら、フィルムが加熱されることにより、フィルムは熱緩和される。
第１，第２チェーン２２，２３は、原動スプロケット３０，３１及び従動スプロケット３２，３３の間に掛け渡されており、これらスプロケット３０〜３３の間では、第１チェーン２２は第１レール２０によって、第２チェーン２３は第２レール２１によって案内される。原動スプロケット３０，３１はテンタ出口３６側に設けられており、これらは図示しない駆動機構により回転駆動され、従動スプロケット３２，３３はテンタ入口３５側に設けられている。
図３に示すように、クリップ２４は、クリップ本体４０とレール取付部４１とから構成されている。クリップ本体４０は、略コ字形状のフレーム４２とフラッパ４３とから構成されており、フラッパ４３は、取付軸４２ａによりフレーム４２に回動自在に取り付けられている。フラッパ４３は略鉛直状態となるフィルム把持位置（閉位置）と、開放部材４９に係合頭部４３ａが接触して斜めに回転した状態となる開放位置との間で変位し、通常は自重又は図示しないバネによりフィルム把持位置となるように付勢されている。フィルム把持位置では、フィルム把持面４２ｂとフラッパ下面４３ｂとによりＴＡＣフィルム３が把持される。
レール取付部４１は、取付フレーム４４と、ガイドローラ４５，４６，４７とから構成されている。取付フレーム４４には、第１チェーン２２または第２チェーン２３が取り付けられる。ガイドローラ４５〜４７は、原動スプロケット３０，３１（図２参照）の各支持面に接触するか、第１レール２０または第２レール２１の支持面に接触するかして、回転する。これにより、各スプロケット３０，３１や各レール２０，２１からクリップ本体４０が脱落することなく、各レール２０，２１に沿って案内される。
スプロケット３０〜３３（図２参照）に近接して、クリップ２４の開放部材４９が配置されている。この開放部材４９は、テンタ入口３５（図２参照）の従動スプロケット３０，３１では、フィルム把持位置ＰＡの前で、クリップ２４の係合頭部４３ａに接触してこれを開放状態にし、ＴＡＣフィルム３の側縁部の受け入れを可能にする。そして、フィルム把持開始位置ＰＡを通過するときに開放部材４９が前記係合頭部４３ａから離れ、クリップ２４が開放位置から把持位置にセットされて、ＴＡＣフィルム３の側縁部が把持される。同様にして、テンタ出口３６の原動スプロケット３０、３１では、ＴＡＣフィルム３の把持解除位置ＰＢで開放部材４９によりクリップ２４が開放位置にされて、ＴＡＣフィルム３の側縁部の把持が開放される。
図１のターレット型フィルム送出機１０において、フィルム送出位置１６にあるＴＡＣフィルム３が無くなると、ターレットアーム１３が１８０度回転して、巻芯交換位置１７にある新たなフィルムロール１５がフィルム送出位置１６にセットされる。そして、新たなフィルムロール１５からＴＡＣフィルム３が送出される。この際に、接合ユニット１１では、先行するＴＡＣフィルム（先行フィルム３ａ）の後端部と新たなフィルムロール１５の後行するＴＡＣフィルム（後行フィルム３ｂ）先端部とを接合する。
図４に示すように、接合ユニット１１は、先行フィルム３ａと後行フィルム３ｂとを支持する支持ローラ５１，５２と、先行フィルム３ａの後端部と後行フィルム３ｂの先端部とが重ねられた部分のフィルム重ね合わせ方向の両側に配置される上部溶着ヘッド５３と、下部溶着ヘッド５４とを有する。溶着ヘッド５３，５４は、ヒータ部５５を内蔵し、シフト機構５６と温調器５７とを備えている。支持ローラ５１，５２は、搬送されるＴＡＣフィルム３を支持する。シフト機構５６は、溶着ヘッド５３，５４をフィルム３ａ，３ｂのある方向に移動して、フィルムが重ね合う部分にヒータ部５５の先端面を接触させる。ヒータ部５５の先端面の温度は、図示しないセンサと温調器５７とにより制御されて、フィルム３ａ，３ｂが重ね合う部分が上下両方から加熱される。そして、一定時間の加熱が終了して、フィルムが溶着し、溶着部５９が形成される。その後、所望の冷却時間経過後に上部溶着ヘッド５３が上昇し，下部溶着ヘッド５４が下降して、溶着ヘッド５３，５４は、始めにあった退避位置に戻る。
図５は、接合ユニット１１の斜視図である。接合ユニット１１は、４個の支持ローラ５１，５２，７１，７２を備えている。支持ローラの個数は、この実施例に限らず、フィルムを支持する限り任意の個数を配置することができる。図５に示すように、支持ローラ５１，５２及び溶着ヘッド５３，５４の幅は、搬送されるフィルムの幅より大きく形成されている。
溶着ヘッド５３，５４により、先行フィルム３ａと後行フィルム３ｂとが重ねられた部分を溶着する手順を示す図６において、図６（Ａ）は、先行フィルム３ａが接合ユニット１１を通過している状態を示している。図１において、フィルムロール１４の送出が終了すると、図６（Ｂ）に示すように、先行フィルム３ａの後端が、接合ユニット１１の溶着位置で停止される。溶着位置の上方には、上部溶着ヘッド５３が位置しており、溶着位置の下方には、下部溶着ヘッド５４が位置している。
次に、図１のフィルム送出機において、新たなフィルムロール１５が送出位置１６にセットされて、後行フィルム３ｂが送り出される。そして、図６（Ｃ）に示すように、溶着
位置で先行フィルム３ａの後端部と後行フィルム３ｂの先端部とが重ねられた後に、後行フィルム３ｂの送りが停止される。
次に、図６（Ｄ）に示すように、上部溶着ヘッド５３が下降すると共に、下部溶着ヘッド５４が上昇して、フィルム３ａ，３ｂの重ね合わせ部分を挟持する。この重ね合わせ部分の挟持に合わせて、ヒータ部５５の先端面は、温調器５７によって所定の温度になるように設定されている。この温度は、ＴＡＣフィルムを溶解はするが、分解することの無い温度、例えば、１５０℃から２９９℃の範囲に設定されている。従って、上下両方からの溶着ヘッド５３，５４によって、重ね合わせ部分が加熱されるため、重ね合わせ部分は、一部が溶けて接着された状態となり、溶着部５９が形成される。そして、この重ね合わせ部分を所望の時間加熱した後に、加熱を止めて、所望の時間この重ね合わせ部分を挟持された状態に保って、この重ね合わせ部分を自然冷却する。これにより、この溶着部５９において、先行フィルム３ａの後端部と後行フィルム３ｂの先端部とが接合される。なお、自然冷却に代えて、溶着ヘッド５３，５４に冷却手段を設けて、重ね合わせ部分を圧迫状態で冷却してもよい。
次に、図６（Ｅ）に示すように、上部溶着ヘッド５３が上昇すると共に、下部溶着ヘッド５４が下降して、各ヘッド５３、５４が溶着位置から退避した退避位置にセットされる。この後に、フィルム３ａ，３ｂの送りが開始される。
上記のように、フィルムが重ねられた部分の両面から加熱することで、加熱されるフィルム表面からフィルム接合面までの伝熱距離が従来の一方のヘッドのみで、溶着するものと比べて、約半分に短縮される。従って、フィルムが重ねられた部分のフィルム温度を分解温度以下に保ったままフィルムを溶着することができ、しかも、融解点と分解点とが近いポリマフィルムに対して、溶着部の孔開き、樹脂劣化を防止することもできる。
ＴＡＣフィルム３は、図１に示すように、テンタ部５で延伸された後、耳切装置６１に送り出される。ＴＡＣフィルム３は、耳切装置６１により、クリップ２４で把持された部分である両側縁部が所定の切り離しラインで切り離され、切り離されたスリット状の側縁部である耳屑は、カットブロア６２で細かく小片にカットされる。カットされた耳屑小片は、図示しない風送装置によりクラッシャ６３に送られ、粉砕されてチップとなる。このチップはドープ調製用に再利用される。
先行フィルム３ａ及び後行フィルム３ｂの耳屑は、上述通り、接合テープを用いずに、熱によりフィルムが接合されているため、接合ユニット１１にフィルムと異なる物質が使用されていない。そのため、接合部を材料リサイクルで再生でき、接合した状態のまま、再利用することができる。これにより、再利用時の接合テープ除去の手間を省くことができ、耳屑回収工程の作業性を向上することができる。耳切装置６１によりその両側縁部が切り離された製品部分としてのＴＡＣフィルム３は、熱緩和室７に送られる。
熱緩和室７には、多数のローラ６５及び図示しない乾燥用ダクトが備えられており、ＴＡＣフィルム３はローラ６５により熱緩和室７内を搬送されて加熱により熱緩和された後、冷却室８に送られる。なお、乾燥風ダクトからの風の温度は、２０℃〜２５０℃であることが好ましい。
熱緩和後のＴＡＣフィルム３は、冷却室８で３０℃以下に冷却された後、フィルム巻取室９に送られる。フィルム巻取室９には、プレスローラ６７を有する巻取機６６が設けられている。ＴＡＣフィルム３は、巻取機６６によって巻き芯に巻き取られ、このときに、プレスローラ６７で押圧される。
なお、フィルム幅方向に長く設けた溶着ヘッド５３、５４に代えて、ヒータを内蔵する１対の溶着ローラを先行フィルム３ａの後端部と後行フィルム３ｂの先端部とが重ねられた部分のフィルム重ね合わせ方向の両側に配置して、その１対の溶着ローラが重ねられた部分をフィルム幅方向に転接させてもよい。
また、本実施形態では、ＴＡＣフィルム３を用いて説明を行ったが、ＴＡＣフィルム３に限定されることなく、他のセルロースエステルフィルム、例えば、セルロースアセテートプロピオネートフィルムにも使用でき、各種ポリマフィルムに適用可能である。

Claims (6)

  1. 先行するセルロースエステルフィルムの後端部と後行するセルロースエステルフィルムの先端部とを重ね合わせ、この重ね合わせ部分に溶着ヘッドを押し付けて、前記後端部と前記先端部とを接合するセルロースエステルフィルムの接合方法において、
    前記重ね合わせ部分に対し、フィルム重ね合わせ方向の両側に前記溶着ヘッドを設け、前記重ね合わせ部分を前記溶着ヘッドにより挟持して押圧した後に、前記溶着ヘッドのフィルム接触部温度を前記セルロースエステルフィルムの分解温度以下に保った状態で、前記溶着ヘッドにより前記フィルム重ね合わせ方向の両側から前記重ね合わせ部分を加熱して前記後端部と前記先端部とを溶着するとともに、
    前記重ね合わせ部分には、前記セルロースエステルフィルムから切り離された後に再生装置に搬送されて新たなセルロースエステルフィルムの材料として再利用される前記セルロースエステルフィルムの幅方向両側部が含まれており、
    前記幅方向両側部を含む前記重ね合わせ部分を、前記溶着により接合することを特徴とするセルロースエステルフィルムの接合方法。
  2. 前記重ね合わせ部分は、前記溶着後に前記セルロースエステルフィルムを幅方向に延伸する際に、前記重ね合わせ部分以外の部分とともに前記セルロースエステルフィルムの幅方向に延伸されることを特徴とする請求項１記載のセルロースエステルフィルムの接合方法。
  3. 請求項１または２記載のセルロースエステルフィルムの接合方法により接合されたセルロースエステルフィルムを幅方向に延伸することを特徴とするセルロースエステルフィルムの延伸方法。
  4. 先行するセルロースエステルフィルムの後端部と後行するセルロースエステルフィルムの先端部とを重ね合わせ、この重ね合わせ部分に溶着ヘッドを押し付けて、前記後端部と前記先端部とを接合するセルロースエステルフィルムの接合装置において、
    前記重ね合わせ部分に対向する位置でフィルム重ね合わせ方向の両側に設けられる溶着ヘッドと、
    前記溶着ヘッドを重ね合わせ方向に移動させて、前記溶着ヘッドにより前記重ね合わせ部分を挟持して押圧する押圧位置と、この押圧位置から退避する退避位置との間で前記溶着ヘッドを変位させる変位部と、
    前記変位部により溶着ヘッドが押圧位置にあるときに、前記溶着ヘッドのフィルム接触部温度を前記セルロースエステルフィルムの分解温度以下に保った状態で、前記溶着ヘッドにより前記フィルム重ね合わせ方向の両側から前記重ね合わせ部分を加熱して前記後端部と前記先端部とを溶着する加熱制御部とを有するとともに、
    前記重ね合わせ部分には、前記セルロースエステルフィルムから切り離された後に再生装置に搬送されて新たなセルロースエステルフィルムの材料として再利用される前記セルロースエステルフィルムの幅方向両側部が含まれており、
    前記幅方向両側部を含む前記重ね合わせ部分を、前記溶着により接合することを特徴とするセルロースエステルフィルムの接合装置。
  5. 前記重ね合わせ部分は、前記溶着後に前記セルロースエステルフィルムを幅方向に延伸する際に、前記重ね合わせ部分以外の部分とともに前記セルロースエステルフィルムの幅方向に延伸されることを特徴とする請求項４記載のセルロースエステルフィルムの接合装置。
  6. 請求項４または５記載のセルロースエステルフィルムの接合装置と、
    前記接合装置により接合されたセルロースエステルフィルムの幅方向両側部を支持して延伸するテンタ装置と、を備えたことを特徴とするセルロースエステルフィルムの延伸設備。
