【発明の属する技術分野】
この発明は、床材や壁材等として使用される板材、特に、ワンタッチで接合することのできる板材に関する。

【従来の技術】
例えば、床板等の内装材としては、図9(a)に示すように、一方の端面に雄実52が、相対する他方の端面に雌実53がそれぞれ形成された基材51の表面に表面化粧材54が貼着されたものが一般的に使用されており、このような板材50は、同図(b)に示すように、一端面に形成された雄実52と他端面に形成された雌実53とを相互に嵌合させることによって順次接合していくようになっている。

ところで、このように、基材51の雄実52と雌実53とを単に嵌合させることによって接合していく板材50では、一旦接合した板材50同士が容易に離間してしまうので、こういった板材50を使用する場合は、通常、接着剤や釘等の固定手段を用いて板材50を下地材等に順次固定していかなければならず、施工が面倒であるといった問題があった。

このため、接着剤や釘等の固定手段を用いることなく、ワンタッチで接合していくことのできる板材が開発されている。図10に示すように、この種の板材60は、通常、合板、パーティクルボード、MDFといった木質材によって形成された基材61と、この基材61の表面に貼着される表面化粧材68とから構成されており、基材61の一方の端部は、その表面側を一定幅で切除することによって形成された表面側切除部62を有していると共に、相対する他方の端部は、その裏面側を一定幅で切除することによって形成された裏面側切除部63を有している。

そして、表面側切除部62の端面には雌実64が、裏面側切除部63を有する一方の端部の先端面には雌実64に嵌合可能な雄実65がそれぞれ形成されており、表面側切除部62の下面には凹部66が、裏面側切除部63の上面には凹部66に嵌合可能な凸部67がそれぞれ形成されている。

以上のように構成された板材60は、図11(a)に示すように、床下地材の上に載置された板材60に対して、接合しようとする板材60を、裏面側切除部63を有する一方の端部が下向きになるように傾斜させた状態で、その裏面側切除部63を、既に敷設されている板材60の表面側切除部62に嵌め込んで、雌実64と雄実65とを相互に嵌合させると共に、凹部66と凸部67とを相互に嵌合させることで簡単に接合することができる。

このようにして板材60同士が接合された状態では、図11(b)に示すように、雌実64と雄実65とが相互に嵌合することによって厚み方向の位置ずれが阻止されると共に、凹部66と凸部67とが相互に嵌合することによって板材60同士の離間が阻止されるようになっているので、特に、板材60を接着剤や釘等を用いて床下地材等に固定しなくても確実に敷設することができる。

【発明が解決しようとする課題】
ところで、嵌合方向の異なる2種類の嵌合部位を有する板材60を接合する場合は、上述したように、一方の板材60の表面側切除部62に他方の板材60の裏面側切除部63を斜めに嵌め込まなければならないが、この際、図12に示すように、双方の板材60における表面化粧材68の端面同士を相互に接触させた後、同図に矢印で示すように、この接触点αを支点として他方の板材60を回動させることになる。

従って、板材60同士を接合する際に、相互に接触している表面化粧材68の端面部分に力が加わり、これに伴って、表面化粧材68の端部につぶれ等の破損が生じたり、表面化粧材68の端部が基材61から剥離してしまうといった問題がある。

そこで、この発明の課題は、接合部分に嵌合方向の異なる複数の嵌合部位を有する板材において、その表面化粧材の端部に損傷を与えることなく接合することができるようにすることにある。

【課題を解決するための手段及びその効果】
上記の課題を解決するため、請求項1に係る発明は、一方の端部は、その表面側が切除されることによって形成された表面側切除部(11)を有すると共に、相対する他方の端部は、その裏面側が切除されることによって形成された裏面側切除部(12)を有しており、前記表面側切除部(11)の端面(11a)には、雌実(13)が形成されていると共に、前記表面側切除部(11)の下面には、凹部または凸部が形成されており、前記裏面側切除部(12)を有する他方の端部の先端面(10b)には、前記雌実(13)が嵌合する雄実(14)が形成されていると共に、前記裏面側切除部(12)の上面には、前記凹部または凸部が嵌合する凸部または凹部が形成されている基材を有する板材において、前記基材の表面側には表面化粧材が貼着されており、前記裏面側切除部(12)を有する他方の端部の先端面における表面側の角部と、一方の端部に形成された前記表面側切除部(11)の端面における表面側の角部とがそれぞれ面取りされており、前記裏面側切除部(12)を有する一方の端部の先端面(10b)と前記表面側切除部(11)の端面(11a)とが相互に当接した接合状態では、前記雄実(14)と前記雌実(13)とが線接触するようになっており、前記表面側切除部(11)の下面に形成された前記凹部(15)または凸部における前記表面側切除部(11)を有する端部の先端面(10a)側の面(15a)と、前記表面側切除部(11)の下面に形成された前記凹部(15)または凸部に嵌合している前記裏面側切除部(12)の上面に形成された前記凸部(16)または凹部における前記裏面側切除部(12)の端面(12a)側の面(16a)との間に隙間が形成されていることを特徴とする板材を提供するものである。

以上のように構成された板材は、裏面側切除部(12)を有する他方の端部の先端面(10b)における表面側の角部と、一方の端部に形成された表面側切除部(11)の端面(11a)における表面側の角部とがそれぞれ面取りされているので、板材同士を接合する際に、基材の表面側に貼着された表面化粧材の端面同士が相互に接触することがなく、板材を接合する際に表面化粧材の端部につぶれが発生したり、表面化粧材が基材から剥離する等の損傷を受けることがない。また、裏面側切除部(12)を有する一方の端部の先端面(10b)と表面側切除部(11)の端面(11a)とが相互に当接した接合状態では、表面側切除部(11)の下面に形成された凹部(15)または凸部における表面側切除部(11)を有する端部の先端面(10a)側の面(15a)と、表面側切除部(11)の下面に形成された凹部(15)または凸部に嵌合している裏面側切除部(12)の上面に形成された凸部(16)または凹部における裏面側切除部(12)の端面(12a)側の面(16a)との間に隙間が形成されているので、接合している板材を僅かに離反させることによって、裏面側切除部(12)を有する一方の端部の先端面(10b)と表面側切除部(11)の端面(11a)との間及び凹部と凸部との間に僅かな隙間が形成されると共に、雌実(13)と雄実(14)とが相互に接触しなくなるので、板材を接合方向に直交する方向にスムースにスライドさせることができる。ただし、表面側切除部(11)の下面に形成された凹部(15)または凸部における表面側切除部(11)を有する端部の先端面(10a)側の面(15a)と、表面側切除部(11)の下面に形成された凹部(15)または凸部に嵌合している裏面側切除部(12)の上面に形成された凸部(16)または凹部における裏面側切除部(12)の端面(12a)側の面(16a)との間に形成される隙間が大きくなると、接合状態における裏面側切除部(12)を有する一方の端部の先端面(10b)と表面側切除部(11)の端面(11a)との間に形成される隙間が大きくなるおそれがあるので、請求項2に係る発明の板材のように、接合状態で、表面側切除部(11)の下面に形成された凹部(15)または凸部における表面側切除部(11)を有する端部の先端面(10a)側の面(15a)と、表面側切除部(11)の下面に形成された凹部(15)または凸部に嵌合している裏面側切除部(12)の上面に形成された凸部(16)または凹部における裏面側切除部(12)の端面(12a)側の面(16a)との間に形成される隙間は、1mm以下に設定しておくのが望ましい。

【発明の実施の形態】
以下、実施の形態について図面を参照して説明する。図1及び図2(a)、(b)に示すように、この板材1は、厚さ5.8mmの長方形状の基材10と、この基材10の表裏両面に形成された厚さ0.2mmの防湿層20、30と、基材10の表面側に形成された防湿層20の表面に貼着された表面化粧材としての厚さ0.3mmもナラ突板40とから構成されており、基材10は、乾式法によって製造された比重が0.8以上の木質繊維板によって形成されている。

前記防湿層20、30は、紙とポリスチレンフィルムまたはポリエチレンフィルムとを積層してなるラミネートシートであり、冷圧プレスによって、基材10の表裏両面に貼着されている。

図2(a)及び図3に示すように、長辺側の一方の端部には、基材10の表面側を一定幅で切除することによって表面側切除部11が形成されていると共に、相対する他方の端部には、基材10の裏面側を一定幅で切除することによって裏面側切除部12が形成されており、図2(b)に示すように、短辺側の一方の端面10cには雌実17が形成されていると共に、相対する他方の端面10dには雌実17に嵌合可能な雄実18が形成されている。

前記表面側切除部11の端面11aには雌実13が形成されていると共に、裏面側切除部12を有する一方の端部の先端面10bには雌実13に嵌合可能な雄実14が形成されており、図4に示すように、雌実13に雄実14が嵌合した状態では、雄実14と雌実13とが線接触するようになっている。

また、表面側切除部11の下面11bには凹部15が形成されていると共に、裏面側切除部12の上面12bには凹部15に嵌合可能な凸部16がそれぞれ形成されており、図4に示すように、裏面側切除部12を有する一方の端部の先端面10bと表面側切除部11の端面11aとが相互に当接した、板材1、1の接合状態では、相互に嵌合している凹部15の一方の傾斜面15aと、この傾斜面15aに対向する凸部16の一方の傾斜面16aとの間に0.3mm程度の僅かな隙間が形成されるようになっている。従って、凹部15の傾斜面15aと凸部16の傾斜面16aとが接触するまで、接合状態の板材1、1を僅かに離反させることができるようになっている。

また、雌実13、雄実14、凹部15及び凸部16には、粘度が50cps以下で基材10に容易に浸透した後に硬化する樹脂、例えば、湿気硬化型ウレタン樹脂やアクリル系樹脂等が含浸または塗布されている。なお、こういった樹脂には、撥水性を付与するためにシリコン樹脂等をブレンドしてもよい。

以上のように構成された板材1からなる床板を敷設する場合は、図5に示すように、まず、床下地材の所定位置に載置することによって最初の板材1を敷設する。そして、2枚目の板材1を、裏面側切除部12を有する一方の端部が下向きになるように傾斜させた状態で、その裏面側切除部12を、既に敷設されている1枚目の板材1の表面側切除部11に嵌め込んで、雌実13と雄実14とを相互に嵌合させると共に、凹部15と凸部16とを相互に嵌合させることで、板材1同士をその短手方向に簡単に接合することができる。このようにして、板材1を相互に接合しながら順次敷設していく。

さらに、板材1を長手方向に接合する場合は、図6に示すように、長手方向に位置ずれさせた状態で板材1を短手方向に接合した後、同図に矢印で示すように、この板材1を長手方向にスライドさせることによって、既に敷設されている板材1の雄実18に雌実17を嵌合させることで、簡単に接合することができる。

上述したように、板材1を短手方向に接合した状態では、雌実13と雄実14とが線接触しており、しかも、短手方向に接合している板材1、1を僅かに離反させることによって、先端面10bと端面11aとの間及び凹部15と凸部16との間に僅かな隙間が形成されると共に、雌実13と雄実14とが相互に接触しなくなるので、両板材1、1が短手方向に接合されているにも拘わらず、大きなスライド抵抗が加わることなく、板材1をスムースに長手方向にスライドさせることができる。特に、上述したように、雌実13及び雄実14にシリコン樹脂をブレンドした湿気硬化型樹脂等を含浸または塗布しておくと、雌実13と雄実14との間の滑り性が向上するので、さらにスムースに板材1をスライドさせることができる。

上述したように、この板材1を相互に接合する場合は、図7に示すように、一方の板材1における表面側切除部11の端面11aと、他方の板材1における裏面側切除部12を有する一方の端部の先端面10bとが相互に当接することになるが、この板材1は、裏面側切除部12を有する一方の端部の先端面10bにおける表面側の角部と、他方の端部に形成された表面側切除部11の端面11aにおける表面側の角部とがそれぞれ面取りされることによって傾斜面1b、1aが形成されているので、基材10の表面側に貼着された突板40の端面同士が相互に接触することがなく、板材1、1を接合する際に突板40の端部につぶれが発生したり、突板40が基材10(防湿層20)から剥離することもない。

また、端面11a、10b、10c、10dの表面側の角部が、突板40から基材10にわたって面取りされているので、突板40部分のみを面取りする場合に比べて、より立体感のある面取り部を実現することができる。

また、この板材1は、基材10の表裏両面にそれぞれ防湿層20、30が形成されており、しかも、雌実13、雄実14、凹部15及び凸部16といった嵌合部位に、湿気硬化型ウレタン樹脂やアクリル系樹脂といった、粘度が50cps以下で基材10に容易に浸透した後に硬化する樹脂が含浸または塗布されているので、嵌合部位が形成された基材10に対する水分の吸放出が阻止され、嵌合部位に極めて良好な寸法安定性を確保することができる。

また、この板材1は、雌実13、雄実14、凹部15及び凸部16といった嵌合部位を切削加工しなければならない基材10を、原料として短い木質繊維のみを使用する乾式法によって製造された木質繊維板によって形成するようにしたので、原料として長い木質繊維と短い木質繊維の双方を使用する湿式法によって製造された基材に比べて、切削加工時の繊維の抜けや毛羽立ち等が発生しにくく、滑らかな表面を有する寸法変化の少ない嵌合部位を精度良く形成することが可能になると共に、面取り部についても突板40から基材10にわたって連続した綺麗な傾斜面1a、1b、1c、1dを形成することが可能となる。

また、この板材1は、比重が0.8以上の緻密な木質繊維板によって基材10が形成されているので、比重が0.8以下の中質繊維板(MDF)等によって基材が形成されている板材に比べて、嵌合部位の強度が向上する。MDF等によって形成されている板材では、板材の接合と取り外しを繰り返すと、嵌合部位にかけやへこみが発生し、板材同士をきちんと接合することができなくなるという問題があったが、この板材1では、接合と取り外しを繰り返しても、そういった問題が発生しにくく、常にきちんと接合することができるという効果がある。

また、乾式法によって製造された木質繊維板は、湿式法によって製造された木質繊維板に比べて、表裏両面に岩盤層が形成されやすいので、こういった木質繊維板によって基材10を形成すると、曲げ強度の大きい板材1を得ることができると共に、切削加工することによって厚みが小さくなっている接合部分の強度が向上するという効果もある。従って、この板材1のように、乾式法によって製造された木質繊維板により基材10を形成しておくと、基材10や実の下部側に別部材を設けて補強することなく、板材1の厚みを小さくすることが可能となる。

また、この板材1は、接合状態にある板材1同士の離間を規制している凹部15及び凸部16の間に僅かな隙間が形成されていると共に、雌実13及び雄実14が線接触していることで、板材1が水分を吸収することによって膨潤した場合でも、凹凸部及び雄雌実部を確実に嵌合させることができるので、板材1の接合作業に支障をきたすことがなく、また、接合後に板材1が膨潤した場合でも、その膨潤をある程度吸収することができるので、板材1が膨潤することに伴って発生する先端面10bと端面11aとの当接部分における板材1の突き上げを有効に防止することができるという効果がある。

ただし、凹部15の傾斜面15aと凸部16の傾斜面16aとの間に形成される隙間が大きくなると、接合状態における板材1、1の先端面10bと端面11aとの間に形成される隙間が大きくなるおそれがあるので、凹部15の傾斜面15aと凸部16の傾斜面16aとの間に形成される隙間は、1mm以下、より好ましくは0.1〜0.5mm程度に設定しておくのがよい。

なお、この実施形態では、床板として使用される板材1について説明したが、これに限定されるものではなく、本発明の板材は、壁材等の種々の用途に使用される板材に適用することができることはいうまでもない。
