本発明は耐熱性、耐衝撃性等の特性を要求されるトレーなどの成形品を得るのに適したポリエステル系シート、詳しくは結晶性および容器成形性に優れかつ成形時の金型汚れを低減した多層ポリエステル系シート、およびその成形品に関する。

【従来の技術】
家庭用の電子レンジ、オーブンの広範な普及により、高温での使用に耐えうる食品用トレーが必要とされている。特に半調理済み冷凍食品用のトレーとしては、調理時の高温条件のみならず保存時の冷凍条件での使用、すなわち約−20℃〜約200℃といった広い温度範囲での使用に耐えうる必要がある。現在、上記特性を有する食品用トレーとして、主としてポリエチレンテレフタレート樹脂(以下PETと記す)からなるポリエステル系シートを容器成形時に結晶化させて得られた結晶化樹脂トレーが実用化されている。

しかしながら、PETからなるポリエステル系シートは、容器を熱成形する際その結晶化に時間を要するため、容器生産時の成形サイクルが比較的長いことが問題とされていた。さらに、かかるPETからなるトレーは充分な耐熱性を有するものの耐衝撃性は充分とはいえず、衝撃による容器破損が著しいという欠点をも有していた。

上記問題を解決するために、PETに少量のポリオレフィンを添加した樹脂(以下C−PETと記す)からなるポリエステル系シートが提案されている。C−PETシートは熱成形時の結晶性がPETシートに比して向上しており、比較的成形性に優れることが知られている。また、C−PETシートから得られた容器の耐衝撃性はPETシートからなる容器のそれよりも良好であることも知られている。

しかし、C−PETからなる容器においても低温における耐衝撃性は充分とはいえず、冷凍温度での移動中に衝撃が加わった場合に容器が一部破損してしまうという欠点は解決されてはいない。さらに近年のライフスタイルの変化に伴い、簡便に調理可能な冷凍加熱食品の消費量は増加しているため、より優れた耐衝撃性を備えた耐熱容器の必要性はいっそう高まっているのが事実である。

さらに、この種の食品用トレーがシートの熱成形によって生産される場合、予熱時のシートの垂れ下がり量の適正化、金型からの離型性の向上、金型汚れの付着量減少や成形サイクルの短縮といった成形性の改善も必要であるが、上記C−PETでは成形時における金型へのポリオレフィン付着、すなわち金型汚れが著しいことが問題となっており、その早期解決が望まれている。

上記欠点を改良するための方法として、表層にC−PET、内層に非晶性ポリエステルであるPET−Gを用いた多層シート、あるいは、ポリエチレンアイオノマーをポリオレフィンとして用いたC−PET等に関する特許が出願されている。

しかしながら、前者多層シートは耐衝撃性には優れるものの、成形時の金型汚れを解決できていない。また後者C−PETからなる容器は充分な耐衝撃性を有しているとはいえず、加熱とヒートセット時に異臭がある欠点、耐熱性に劣るため変色する欠点をも有するため、実用化には至っていない。

【発明が解決しようとする課題】
前述の通り、現行のポリエステル系シートおよびそのシートからなる成形品は、その成形および使用に際する種々の問題を解決することができていない。本発明は以上の背景に基づき、耐熱性、耐衝撃性等の特性を要求されるトレーなどの成形品を得るのに適したポリエステル系シート、詳しくは結晶性および容器成形性に優れ、かつ成形時の金型汚れを低減したポリエステル系シート、およびその成形品を提供することを課題とするものである。

【課題を解決するための手段】
本発明者らは上記問題点を解決するために鋭意検討を重ねた結果、ポリエステル系シートにおいて特定の組成を有する表層および内層からなる多層構造を採用することにより上記の課題が解決されることを見いだし、本発明に到達した。

即ち本発明は以下に示すものである。
1.固有粘度0.70dL/g以上を有するポリエステル系樹脂99重量%以上およびポリオレフィン系樹脂1重量%以下からなる表層と、固有粘度0.70dL/g以上を有するポリエステル系樹脂92〜99重量%およびポリオレフィン系樹脂1〜8重量%から成る内層を有し、内層を構成するポリオレフィン樹脂の一部または全てが変性ポリオレフィン樹脂であり、前記変性ポリオレフィン樹脂がメタクリル酸グリシジル共重合体である多層ポリエステル系シート。
2.多層ポリエステル系シート内層部のポリオレフィン系樹脂の平均分散粒径が3μm以下であることを特徴とする上記1記載の多層ポリエステル系シート。
3.上記1または2に記載のポリエステル系シートからなり、表層の結晶化度が10〜40%である成形品。

以下に本発明について詳細に説明する。本発明における多層ポリエステルシートに用いられるポリエステルは、たとえばポリエチレンテレフタレート(PET)、ポリプロピレンテレフタレート、ポリブチレンテレフタレート、ポリシクロへキシレンジメチレンテレフタレート、ポリエチレンナフタレート、ポリプロピレンナフタレート、ポリブチレンナフタレート、液晶性ポリエステルおよび前記ポリエステルに任意の結晶核剤を添加したものが挙げられるが、特に好ましくは、樹脂の結晶性、成形性、耐熱温度および価格の点から、結晶核剤を添加したPETである。

本発明に用いられるポリエステルは、その固有粘度が0.70dL/g以上、好ましくは0.80dL/g以上である。固有粘度が0.70dL/g以下である場合、得られたシートおよびその成形品は機械的強度に劣り、また容器成形時のシート予熱工程でシート垂れ下がりによる操業不良発生が起こりやすいため、好ましくない。

本発明におけるポリエステルは、その酸成分の一部として、他種芳香族ジカルボン酸、脂環族ジカルボン酸、脂肪族ジカルボン酸を用いても良い。芳香族ジカルボン酸としては、テレフタル酸、2,6−ナフタレンジカルボン酸、イソフタル酸、ヘキサヒドロテレフタル酸、ヘキサヒドロイソフタル酸、ヒドロキシ安息香酸、ジフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸、ジフェノキシエタンジカルボン酸、3,5−ジカルボキシベンゼンスルホン酸、5−ナトリウムスルホイソフタル酸などが挙げられる。脂環族ジカルボン酸としてはシクロヘキサンジカルボン酸、テトラヒドロ無水フタル酸などが挙げられる。脂肪族ジカルボン酸としては、コハク酸、グルタル酸、アジピン酸、アゼライン酸、セバシン酸、ドデカン二酸、ダイマー酸、水添ダイマー酸などが挙げられる。これらは樹脂の融点および結晶性を大きく低下させない範囲で用いられ、その量は全酸成分の20モル%未満、好ましくは10モル%未満である。

本発明におけるポリエステルは、そのグリコール成分の一部として他種のグリコールすなわち炭素数が1〜25のアルキレングリコールを用いることができる。例えばジエチレングリコール、1,2−プロピレングリコール、1,3−プロバンジオール、1,3−ブタンジオール、1,4−ブタンジオール、1,5−ペンタンジオール、1,6−ヘキサンジオール、1,9−ノナンジオール、ネオペンチルグリコール、ジメチロールヘプタン、ジメチロールペンタン、トリシクロデカンジメタノール、ビスフェノールXのエチレンオキサイド誘導体(XはA,S,F)などである。これらのグリコールは各種特性のバランスにより適切な組み合わせで用いられるが、ポリマー中の主となるエステル単位の結晶性を妨げないことが前提であるため、その共重合量は全グリコール成分の20モル%以下であることが望ましい。

Examples 1-4 and Comparative Examples 1-3
Using each of the above resins, a 0.5 mm thick multilayer sheet was obtained with a homemade sheeting machine.
