本発明はコルク単体で十分な強度を持ち、成形性に優れ、かつ踏破弾性に富むコルク床材に関するものである。

【従来技術の内容】
コルク材は天然木の樹皮であって、微細な独立した空気を含む細胞からできているため弾性に富みかつ圧縮性に優れており、建材としては断熱材や振動防止材などに広く使用されるに至っている。
昨今ではその特性の一つである難燃性が着目され、住宅用の建材として壁あるいは床などにコルクからなる板材が広く使用されるようになっている。
特に、住宅の床材としてコルク板を用いる場合には歩行性と耐久性を考慮する必要が有り、一般的には強度のある合板を芯材にしてこれに接着剤を介してコルク板を貼り合わせた複合コルク板が知られている。

このような複合コルク板を構成するコルク板の製造方法としては、角箱形状の金型に接着剤を混合したコルク粒を投入充填し、これを厚さ方向に加熱圧縮して板厚のコルクブロックを成形せしめた後、所望の厚みに漉割り、あるいは切断して求めるコルク板を得るのが一般的であった。

【発明が解決しようとする課題】
前述のようにして得られたコルク板と、ベニヤ板とか削片板などの剛性を有する合板を貼り合わせた複合コルク板は、該合板の剛性による補強作用で十分な強度を有する代わりに重量的、価格的に不利なものとなり、さらに施工性も悪いなど広く一般に普及するに至っていないのが現実である。
勿論、長尺な板材の成形は不可能であり、その必要が生じた時には継ぎ接ぎあるいは着け足し等行なわなければならず、美観を損ねるだけでなく施工箇所を大きく限定するものであった。

一方、コルク板を押し出し機にて連続的に形成する方法としては、例えば特開昭58−224704号などによってその成形方法が公にされており、これによるとコルク粒を押し出して個々のコルク粒が厚み方向に直立に整列したコルク板を連続的に形成する製造方法が示されている。

しかしながら、ここでの押し出し機によるコルク板の連続形成方法では、コルク粒の押し出し成形方法に主眼が有り、建材として利用する方法について充分に検討が加えられているものは考えられない。特に、その施工性とか床材としての重量、弾力性などに重きを置いた建築材料とはなり得ていない。本発明はかかる問題点を解決するため鋭意検討した結果導かれたものであり、本発明の詳細は以下に示すものである。

【課題を解決するための手段】
本発明は天然のコルク材からなるコルク床材であって、図面に基づいて詳しく説明すると図1に示すように、コルク粒に接着剤を混合せしめこれを押し出し機をもってコルク板材1を押し出し成形せしめるが、この押し出すことで充填されたコルク粒のそれぞれが厚み方向に直立して整列し、この状態を保って連続的にコルク板材1が形成される。
このコルク板材1を図1の点線で示すように所望寸法に裁断した後、図2に示すようにそのコルク板材1の押し出し方向へ直角な両端面の小口へ互いに噛み合うさね加工2を施し、コルク床材Aを形成せしめたことを特徴とする。

【発明の実施の形態】
本発明でなるコルク板材1の押し出し成形においては、所望する適当直径(3〜10mm程度)に整粒したコルク粒と接着剤を予め混合攪拌して板状筒の枠型と該枠型内を往復動する板状押し出しピストンとによって押し出し形成し、該枠型にコルク粒を充填するとき求められれば振動などを加えて、上層は比重が軽く、下層は比重が重い層となったコルク板材1を形成する。

このようにして形成されたコルク板材1は、コルク粒のそれぞれが厚み方向に直立に整列した形状をもって一定の厚さ、幅で連続的に押し出し形成され、しかもその上層と下層とが比重を異ならせて形成することができるので弾性と剛性が同時に得られており、住宅あるいは事務所などの床材として用いる時、希望する長さに切断でき、ぴったり収まる歩行感の良好な床材を提供できるものとなる。

ここで形成されたコルク板材1を例えば図1の点線に示すように所望寸法に裁断し、図2に示すようにそのコルク板材1の押し出し方向へ直角な両端面の小口へ互いに噛み合うさね加工2を施して、コルク床材Aを形成せしめる。

このさね加工2にあっては、押し出し方向(図1の矢印)に直角な両端面の小口へさね加工2を施すと、押し出される方向と直角の方向に凹部あるいは凸部を形成することができ、前記のそれぞれのコルク粒がコルク板材1内で厚み方向に直角に整列したこととあいまって密度の高い強い剛性を保有しており、ここに正確な寸法で強い形状維持性を示すさね加工2が実現される。

【実施例】
本発明のコルク板材1の成形において、コルク粒に混合する接着剤としては、熱硬化型接着剤が好ましく、板状筒の枠型内にて接着剤の混合されたコルク粒を押し出しピストンによって圧縮すると同時に加熱(100℃〜180℃程度)して前記接着剤の硬化を促し、これを押し出して連続的にコルク板材1を得る。
この後、適当寸法に切断してその小口へ図2のような細長い突出部と細長い溝のさね加工2を形成してこれらが食い合わせできるよう配置する。
このようにして形成されたコルク床材Aを図3に示すように、互いのさね部が噛み合うよう配置して下地3へ接着剤4をもって固着せしめる。(勿論、釘止めも可能である。)

【発明の効果】
本発明では、コルク板材1を押し出し形成することで従来には得られなかった密度と固着強度を得ており、ここでその小口にさね加工2が施せるものとなっている。そしてそのさね加工2を施すことで無垢のコルク材だけで床材が形成されるものとなり、その重量、施工性、取り扱い性、仕上がり、歩行性、再利用性などのいずれをとっても従来では得られない優れた作用効果を見ることができる。
すなわち、合板等の重量物を芯材にしないので軽量で持ち運びが簡単であって、押し出し方向へ直角な端面にさね加工2を形成することで充分な強度を有するから釘止めなどの仮止めが可能で、コルク材の単体であるので切断が容易なことと下地3との接着剤も一液性のウレタン接着剤が採用でき、また現場での廃材も粉砕して再利用することが可能であるので環境に対する優位性をも有している。
また、上下の層の比重を高・低の二層に形成することができ、その上層では良好な歩行感を得ながら下層では補強材となって上層を支える補強効果を期待できるなど理想的な床材となっている。
