【発明が属する技術分野】
本発明は、グラビヤ印刷機によりベタ印刷と柄印刷を施し、合板、パ−チクルボ−ド、中密度繊維板(MDF)などの基材に粘り付けして化粧板となし、建材用あるいは家具用などの表面材に利用するための化粧シ−ト用原紙に関する。

【従来の技術】
従来、含浸紙タイプの化粧シ−トは、印刷後に含浸するアフタ−含浸方式と、含浸紙に印刷するプレ含浸方式の二つの方法が公知である。しかしながら、原紙の抄造と含浸は製紙業者が行うことが多く、流通の簡素化も図れることから、プレ含浸方式での生産が増加している。
かかるプレ含浸方式では、含浸紙の印刷適性が不十分となり易いため、含浸後にス−パ−キャレンダ−により平滑化処理が行われているが、更なる印刷適性の向上のため、塗工手段が検討されてきた。

例えば、特公昭62−28238号公報には、含浸後に顔料コ−トしてス−パ−キャレンダ−処理する方法が提案されている。しかしながらこの方法では、塗工前の表面の凹凸を埋めるのに十分な量を塗工する必要があり、通常5g/m 以上、好ましくは8g/m 以上塗工しないと、ス−パ−キャレンダ−による平滑化効果が不十分となる。
また、特開昭62−190092号公報には、含浸後に樹脂液のみをクリア−コ−トした後に平滑化処理する方法が提案されている。しかしながらこの方法においても、塗工量は5g/m 以上が好ましいことが記載されている。

【発明が解決しようとする課題】
このように、印刷適性を改善するためには、多量の塗工剤を塗工した後、ス−パ−キャレンダ−などによる平滑化が必要であった。そのため、塗工剤によるコストアップや乾燥水分量が多くなることによる乾燥設備費用も高価となるという欠点に加えて、キャレンダ−処理によるキャレンダ−ロ−ルの汚れ対策も必要となるという問題点があった。

【課題を解決するための手段】
本発明者は、かかる課題を解決するため鋭意研究の結果、平滑度200秒以上の含浸紙に、ガラス転移温度が30℃以下のソ−プフリ−エマルジョン樹脂を含有した塗工剤を塗工すると、塗工剤が少量でも印刷適性が良好であることを見いだし、本発明を完成するに至った。
すなわち本発明は、樹脂を10重量%以上含浸した平滑度200秒以上の含浸紙に、ガラス転移温度が30℃以下のソ−プフリ−エマルジョン樹脂と顔料との比率が100:0〜15:85からなる塗工剤を、塗工量1〜5g/m 、平滑度300秒以上となるように塗工した化粧シ−ト用原紙である。

以下、本発明を詳細に説明する。
本発明で用いられる含浸紙は、樹脂を10重量%以上含浸した、平滑度200秒以上のものである。
含浸紙は、パルプを主体として顔料および湿潤紙力剤を内添して抄造した原紙にエマルジョン系樹脂を含浸することにより得られる。含浸方法は抄造後にインラインでサイズプレスなどにより含浸する方法、一旦抄造乾燥巻取り後にオフラインでディップ含浸する方法の何れでも良い。含浸剤としては、アクリル酸エステル系、SBR(スチレン−ブタジエンゴム)系、MBR(メチルメタクリレ−ト−ブタジエンゴム)系のエマルジョン樹脂が挙げられ、単独あるいは混合して用いる事ができる。なかでは、耐光性の点からアクリル酸エステル樹脂エマルジョンが好ましい。 樹脂含浸率は、10重量%以上が必要である。10重量%以下では、塗工樹脂がしみこみ易くなり、少量の塗工量では十分な平滑性が得られないのみならず、紙間強度が弱くなり化粧シ−トとしての品質が不十分となる。また、塗工前の原紙の平滑性が低いと少量の塗工では塗工後の平面性が不十分となるため、平滑度を200秒以上にする必要がある。平滑化はキャレンダ−等により実施される。

本発明で用いられる塗工剤用のエマルジョン系樹脂は、Tgが30℃以下であることが必要である。ソ−プフリ−とは、乳化安定剤として低分子の乳化剤を含まないものである。かかる樹脂として、アクリル酸エステル系、SBR系、MBR系のソ−プフリ−エマルジョン樹脂を挙げることができ、これらは単独あるいは混合して用いることができる。なお、耐光性の点からアクリル酸エステル系エマルジョンが好ましい。
エマルジョン系樹脂のTgが30℃より高いと、印刷適性の改善効果が低下する。

本発明で用いられる顔料としては、通常、顔料塗工に用いられるもので良く、例えばクレ−、カオリン、炭酸カルシウム等を挙げる事ができる。
また、着色が必要で有れば、酸化鉄のような着色顔料あるいは有機顔料等を用いることもできる。

本発明の塗工剤のエマルジョン系樹脂と顔料との比率は、100:0〜15:85である。顔料がこの比率より多くなると、化粧シ−ト用原紙として表面強度が不十分となり好ましくない。

着色顔料、湿潤紙力剤を内添した50g/m の原紙にアクリル酸エステル系エマルジョン(日本ゼオン社製、ニポ−ルLX814)を20重量%含浸後、ス−パ−キャレンダ−にて平滑化処理して200秒の含浸紙を得た。この含浸紙にTgが23℃のスチレン−ブタジエン系樹脂ソ−プフリ−エマルジョン(日本ゼオン社製、ニポ−ルSX1103)を塗工量1g/m になるようにブレ−ドコ−トして、平滑度300秒の化粧シ−ト用原紙を得た。
これにグラビヤ印刷機によりベタ印刷(大日精化製、THB41黄/TH04白=5/1)および諧調印刷(大日精化製、THB13赤)を施し、ハイライト部のミスドットの個数を数えたところ18個/cm であり、グラビヤ印刷での印刷適性は良好であった。
