Abstract
【解決手段】ハニカム構造部10を備えるハニカム構造体50である。ハニカム構造部10は、内側の領域である第1領域13と該第1領域13の周囲を取り囲む外側の領域である第2領域15とから構成される。第1領域13における開口率が83%以上であり、隔壁9の気孔率が20〜60%である。第1領域13を構成する隔壁9の厚さt1は、0.11mm以下であり、第2領域15を構成する隔壁9の厚さt2は、隔壁9の厚さt1よりも厚く、第2領域においてハニカム構造部10の最外周から中心に向かう1個目の完全セルを形成する隔壁9の厚さt3と隔壁9の厚さt1との比(t3/t1)が1.2〜1.4であり、隔壁強度指数Aが4.0以上である。

Description
式(1):A=t1 2/Ls2×1000

[但し、式(1)中において、A:隔壁強度指数、Ls:隔壁中央部分長さ(mm)。なお、隔壁の交差部がR形状を有するR形状交差部の場合には、Lsは式(2)により算出される。式(2)中において、p:セルピッチ(mm)、Is:R形状交差部における対角幅(mm)。]
図1〜図3に示されているように、本発明の一実施形態のハニカム構造体50(50a)は、ハニカム構造部10を備える。ハニカム構造部10は、一方の端面である第1端面3から他方の端面である第2端面5まで延びる流体の流路となる複数のセル7を区画形成する隔壁9を有する。さらに、ハニカム構造部10は、セル7の延びる方向(以下、「Z方向」と簡略)に垂直な断面において、内側の領域である第1領域13と該第1領域の周囲を取り囲む外側の領域である第2領域15とから構成される。Z方向に垂直な断面において、複数のセル7のうちでハニカム構造部10の最外周に位置する一部のセル7は、該セル7の断面の外周の一部がハニカム構造部10の外周形状に沿った形状となる不完全セル31である。また、複数のセル7のうちで不完全セル31以外のセル7は、Z方向に垂直な断面において多角形の断面形状である完全セル35である。そして、第2領域15が、ハニカム構造部10の最外周から中心に向けて完全セル35の個数に換算して3セル分の幅を持つ領域、ないし、最外周から中心に向けて完全セル35の個数に換算して20セル分の幅を持つ領域である。ハニカム構造部10の第1領域13における開口率が83%以上である。ハニカム構造部10における隔壁9の気孔率が20〜60%である。さらに、第1領域13を構成する隔壁9の厚さt1は0.11mm以下である。また、第2領域15を構成する隔壁9の厚さt2は、第1領域13を構成する隔壁9の厚さt1よりも厚い。そして、第2領域15においてハニカム構造部10の最外周から中心に向けて1個目の完全セル35を形成する隔壁9の厚さt3と第1領域13における隔壁9の厚さt1との比の値(t3/t1)が1.2〜1.4である。そして、第1領域13において下記式(1)で表される隔壁強度指数Aが4.0以上である。

[但し、式(1)中において、A:隔壁強度指数、Ls:隔壁中央部分長さ(mm)。なお、隔壁の交差部がR形状を有するR形状交差部の場合には、Lsは式(2)により算出される。式(2)中において、p:セルピッチ(mm)、Is:R形状交差部における対角幅(mm)。]
次に、本実施形態のハニカム構造体を製造する方法について説明する。本実施形態の製造方法では、坏土調製工程、成形工程、焼成工程を順次行うことによりハニカム構造体を得る。坏土調製工程は、セラミック原料を含有する成形原料を混合し混練して坏土を得る工程である。成形工程は、坏土調製工程によって得られた坏土をハニカム形状に押出成形し、複数のセルが形成されたハニカム成形体を得る工程である。焼成工程は、ハニカム成形体を焼成してハニカム構造体を得る工程である。
坏土調製工程においては、セラミック原料を含有する成形原料を混合し混練して坏土を得る。
成形工程では、坏土調製工程で得られた坏土をハニカム形状に押出成形してハニカム成形体を得る。このハニカム成形体では、ハニカム成形体を貫通する複数のセルが形成されている。押出成形は、口金を用いて行うことができる。口金に関しては、ハニカム成形体におけるセル形状、隔壁の交差部の形状(例えば、R形状交差部の形状)、隔壁厚さ、セル密度に対応させたかたちで、スリット形状(スリットに取り囲まれたピンの形状)、スリット幅、ピンの密度などを適宜設計すればよい。口金の材質としては、摩耗し難い超硬合金が好ましい。
焼成工程では、上述の成形工程で得られるハニカム成形体を焼成し、ハニカム構造体を得る。こうして得られるハニカム構造体は、流体の流路となる複数のセルを区画形成する隔壁を備えている。また、上述の成形原料に造孔材が含まれている場合、隔壁は、無数の細孔が形成された多孔質となる。
コージェライト化原料として、アルミナ、水酸化アルミニウム、カオリン、タルク、およびシリカを使用した。コージェライト化原料100質量部に、造孔材5質量部、水(分散媒)85質量部、吸水性ヒドロキシプロピルメチルセルロース(有機バインダ)8質量部、および界面活性剤3質量部を添加した。その後、混合、さらに混練して、坏土を得た。
実施例2〜16および比較例1〜15のハニカム構造体については、各条件を表1に示すものとなるように変更した以外は、実施例1と同様に作製した。
ハニカム構造体における気孔率(%)は、水銀ポロシメーター(水銀圧入法)によって測定した。水銀ポロシメーターとしては、Micromeritics社製、商品名:Auto Pore III 型式9405を用いた。
口金から所定の長さの成形体が押し出されるまでの時間を測定し、測定された時間から単位時間当たりの材料押出量を算出した。実施例1〜16、比較例1〜14に関しては、比較例15のハニカム構造体の「単位時間あたりの材料押出量」を基準(100%)とした値を表1に示す。なお、比較例15の単位時間あたりの材料押出量は200kg/hrであった。
アイソスタティック強度の測定は、社団法人自動車技術会発行の自動車規格(JASO規格)のM505−87で規定されているアイソスタティック破壊強度試験に基づいて行った。アイソスタティック破壊強度試験は、ゴムの筒状容器に、ハニカム構造体を入れてアルミ製板で蓋をし、水中で等方加圧圧縮を行う試験である。即ち、アイソスタティック破壊強度試験は、缶体に、ハニカム構造体が外周面把持される場合の圧縮負荷加重を模擬した試験である。このアイソスタティック破壊強度試験によって測定されるアイソスタティック強度は、ハニカム構造体が破壊したときの加圧圧力値(MPa)で示される。
「アイソスタティック強度」が1.5MPa以上かつ「単位時間あたりの材料押出量」が100%より高い(比較例15を基準)場合を「合格」(表1中では丸印で示す)、1.5MPa未満または「単位時間当たりの材料押出量」が100%以下(比較例15を基準)の場合を「不合格」(表1中ではクロス印で示す)と判定した。
Claims (6)
- 一方の端面である第1端面から他方の端面である第2端面まで延びる流体の流路となる複数のセルを区画形成する隔壁を有するハニカム構造部を備え、
前記ハニカム構造部は、前記セルの延びる方向に垂直な断面において、内側の領域である第1領域と該第1領域の周囲を取り囲む外側の領域である第2領域とから構成され、
前記セルの延びる方向に垂直な断面において、前記複数のセルのうちで前記ハニカム構造部の最外周に位置する一部の前記セルは、該セルの断面の外周の一部が前記ハニカム構造部の外周形状に沿った形状となる不完全セルであり、
前記複数のセルのうちで前記不完全セル以外の前記セルは、前記セルの延びる方向に垂直な断面において多角形の断面形状である完全セルであり、
前記第2領域が、前記ハニカム構造部の最外周から中心に向けて前記完全セルの個数に換算して3セル分の幅を持つ領域、ないし、前記最外周から中心に向けて前記完全セルの個数に換算して20セル分の幅を持つ領域であり、
前記ハニカム構造部の第1領域における開口率が83%以上であり、
前記隔壁の気孔率が20〜60%であり、
前記第1領域を構成する前記隔壁の厚さt1は、0.11mm以下であり、
前記第2領域を構成する前記隔壁の厚さt2は、前記隔壁の厚さt1よりも厚く、
前記第2領域において前記ハニカム構造部の最外周から中心に向けて1個目の前記完全セルを形成する前記隔壁の厚さt3と前記隔壁の厚さt1との比の値(t3/t1)が1.2〜1.4であり、
前記第1領域において下記式(1)で表される隔壁強度指数Aが4.0以上であるハニカム構造体。

前記R形状交差部における対角幅Isが前記厚さt1の1.5〜5.5倍である請求項1に記載のハニカム構造体。 - 前記ハニカム構造部の第1領域における開口率が88%以上である請求項1または2に記載のハニカム構造体。
- 前記第2領域が、前記ハニカム構造部の最外周から中心に向けて前記完全セルの個数に換算して3セル分の幅を持つ領域、ないし、前記最外周から中心に向けて前記完全セルの個数に換算して10セル分の幅を持つ領域である請求項1〜3のいずれか1項に記載のハニカム構造体。
- 前記セルの延びる方向に垂直な断面において、前記完全セルの断面形状が、正方形、長方形、菱形、および六角形のうちのいずれかである請求項1〜4のいずれか1項に記載のハニカム構造体。
- 前記ハニカム構造部が、コージェライト、アルミナ、ムライト、窒化珪素、および炭化珪素からなる群から選ばれる1種以上を含有するセラミックス材料から形成されている請求項1〜5のいずれか1項に記載のハニカム構造体。
