従来技術としては、意匠面の一部を形成すると共にその周縁部が意匠面側から樹脂層を横切って裏面側へ貫通する表皮材と、該表皮材が樹脂層を横切るところの横断部に接合し表皮材で覆われた内側領域で成形される第一の樹脂層と、前記表皮材が樹脂層を横切るところの横断部に接合して表皮材の外側領域で成形される第二の樹脂層とを具備し、該第二の樹脂層は表皮材との接合部分で所定間隔ごとに厚みをもたせた肉厚部を形成しながら大半を薄肉部で形成したことを特徴とする表皮材の部分加飾一体成形品(例えば、特許文献1参照)や、2種類の表皮材の端部同士を挟持する表皮材挟持体とこの挟持体を嵌合する嵌合溝を有する金型を用いて、まず2種類の表皮材の端部同士を重ね合わせて表皮材挟持体に挟持させ、この挟持体を金型内に設けた嵌合溝に嵌合して表皮材を固定し、表皮材と表皮材挟持体を嵌合した側の金型面との間に溶融状熱可塑性樹脂を供給して、熱可塑性樹脂からなる基材の表面に2種類の表皮材を隣接して貼合一体化する多層成形品の製造方法であって、表皮材挟持部に2種類の表皮材のそれぞれの端部同士を樹脂止め板を介して挟持することを特徴とする多層成形品の製造方法(例えば、特許文献2参照)が存在している。

また、特許文献2は、第1の表皮材、第2の表皮材の連結部を挟持体にて挟持して、前記挟持体を雄型に形成した凹部にセットしてキャビティ内において、前記表皮材を保持しつつ、溶融樹脂を充填し、硬化後に離型して2種類の表皮を持つ成型品を製造する方法である。
しかしながら、特許文献1の従来技術では、部品組付の場合に、部品の柄毎にそれぞれを加飾後、その部品同士を組付しなければならず、作業効率が悪いという問題がある。
また、特許文献2の従来技術の成形による場合では、成形工程が煩雑になってしまうという問題がある。
そこで、本発明は、上記の問題を解決するフィルム加工工法を提供することを目的としている。

しかしながら、上記の方法では、作業工程が煩雑であり、2種類の柄の見切り部分の一体性も劣っていた。
そこで、本発明のフィルム加工方法では、2種類の柄の付加された表皮材を1枚使用し、2部品を組み付ける方法を採用した。

図1は本発明のフィルム加工工法の一実施例を示すもので、部材1、部材2は汎用樹脂(ABS等)を射出成形によって成形したものを仮組してスライドできるように構成している。なお、それぞれの部材1、2には、スライド時の案内、及び部材の横ズレを防止するために各々の部材にガイド溝か突起部を1セット以上形成し、さらに間隙部5の有り・無しの状態を保持できるような構成を有する。
表皮材3は、アクリル、またはポリカーボネート等の厚さ約0.2〜0.5ミリ程度のフィルムに、2つの柄を付加しているものである。
フィルム加工方法の一実施例としては、部品1、部品2を仮組みし、完成時の部材の表皮材3より若干長めの2種類の柄(柄A・柄B)が付加された表皮材3を用意し、2種類の柄の境界部4が仮組みした部材の間隙部5に対応するように表皮材3の位置合わせを行う(図1(a)参照)。そして、必要に応じてヒーター等で加熱して軟化し、真空圧空機等によって加飾面を加圧・加飾面の裏面側を減圧することで、間隙部5の下方に設けられた溝6から空気が抜けて、間隙部5に対応する表皮材3が下方へ吸引される(図1(b)参照)。
そして、仮組みした部材1、2に表皮材3が貼着されると、真空圧空の作用により表皮が反表皮側に湾曲するように変形した状態(図1(b)参照)になっているので、仮組みした部材2を間隙部5を無くすように部材2をスライド(スライドするのは当然部材1の方でも良い。)することによって柄の境界部4が、間隙部5内に埋没した状態になり、係止爪によってその状態を維持でき、最後にネジや爪等で本組みすることによって、フィルムの加工が完成する。
