Description
(A)太陽電池層は、単一の太陽電池を含む太陽電池層と、電気的に相互接続された複数の太陽電池を含む太陽電池層とからなる群から選択され、
(B)太陽電池層は受光面および非受光面を有し、
(C)着色多層ポリマーシートは、1)太陽電池層に隣接してそれと直接接触するように配置される第1表面副層と、2)太陽電池層と接触しないように配置される第2表面副層と、3)場合によって前記2つの表面副層の間に配置される少なくとも1つの内部副層とを含み、その場合、
(i)第1表面副層は、着色されずかつ導電性の着色顔料を実質的に含まず、
(ii)第1表面副層以外の少なくとも1つの副層は、着色されかつ少なくとも1種類の導電性着色顔料を含む。

のような構造である。この場合、着色多層シート(CMS)は、常に、非着色の第1表面副層が太陽電池と直接接触するように配置される。さらに、適切なフルオロポリマーフィルムには、DuPont社のTedlar(登録商標)フィルムの他に、TPT3層フィルムも包含される。
ラミネートの構成要素の層を積み重ねて予備積層アセンブリを形成する。入射層または裏面層としてフィルム層を含有するラミネートの場合は、カバーのガラスシートをフィルム層の全面に載せる。続いて、この予備積層アセンブリを真空バッグの中に入れ、バッグをシールし、真空に引いてバッグから空気を除去する。このバッグを炉内に入れ、真空バッグの真空状態を維持したままで、バッグを135℃に30分間加熱する。続いて真空バッグを炉から取り出し、室温(25±5℃)に冷却する。真空を解除した後、得られたラミネートを真空バッグから取り出す。
ラミネートの構成要素の層を積み重ねて予備積層アセンブリを形成する。外表面層としてのポリマーフィルム層を含有するアセンブリに対して、カバーのガラスシートをフィルム層の全面に載せる。続いて、この予備積層アセンブリを真空バッグの中に入れ、それをシールし、真空を印加して真空バッグから空気を排除する。このバッグを炉内に入れ、約90℃〜約100℃に30分間加熱して、アセンブリ間に含有されるあらゆる空気を除去する。続いて、このアセンブリを、200psig(14.3バール)の圧力の空気オートクレーブ内において140℃で30分間オートクレーブ処理する。空気を冷却し、その際、オートクレーブには別の空気を入れない。20分間の冷却後、かつ空気温度が約50℃より低くなった時に、余分な圧力を排気し、積層されたアセンブリを含有する真空バッグをオートクレーブから取り出す。次に、生成したラミネートを真空バッグから取り出す。
CE1は、2枚の15ミル(0.38mm)厚さの着色(グレー)ポリ(ビニルブチラール)シートから作製された2層シートであり、E1は、1枚の15ミル厚さの非着色ポリ(ビニルブチラール)シート、および1枚の15ミル厚さの着色(グレー)ポリ(ビニルブチラール)シートから作製された2層シートであった。
表2に示すラミネート構造を有する12×12インチ(305×305mm)の一連の太陽電池モジュールを構成し、積層プロセス1(E2〜E8)または積層プロセス2(E9〜E15)のいずれかによって積層した。層として設けられる場合は、層1および層2はそれぞれ入射層および前面のシート封止層を構成し、層4および層5はそれぞれ裏面のシート封止層および裏面層を構成する。さらに、各ラミネート構造においては、各着色多層シート(CMS1〜4)の非着色表面副層が太陽電池層と直接接触している。
2CMS2―(a)PVB2と実質的に同じ非着色組成物を含む10ミル(0.25mm)厚さの第1副層と、(b)PVB1と実質的に同じ着色(グレー)組成物を含む10ミル(0.25mm)厚さの第2副層とを有する2層シート。
3CMS3―(a)PVB2と実質的に同じ非着色組成物を含む15ミル(0.38mm)厚さの第1副層と、(b)PVB1と実質的に同じ着色(グレー)組成物を含む15ミル(0.38mm)厚さの第2副層とを有する2層シート。
4CMS4―(a)それぞれ、PVB2と実質的に同じ非着色組成物を含み、その厚さが15ミル(0.38mm)である2つの表面副層と、(b)PVB1と実質的に同じ着色(グレー)組成物を含む15ミル(0.38mm)厚さの内部副層とを有する3層シート。
5PVB3―DuPont社から入手した20ミル(0.51mm)厚さのBUTACITE(登録商標)B51Vポリ(ビニルブチラール)シート。
6PVB A―100部当たり100重量部(pph)のヒドロキシル価15のポリ(ビニルブチラール)と、48.5pphのテトラエチレングリコールジヘプタノエートとを含む組成物から形成され、かつ、実質的にPCT出願の国際公開第2004/039581号パンフレットに開示されているとおりに調製された30ミル厚さのシート。
7ガラス1―PPG CorporationのStarphire(登録商標)ガラス。
8ガラス2―2.5mm厚さのアニーリング処理された清澄なフロートガラスプレート。
9太陽電池1―ガラス基板上に支持される12×12インチ(305×305mm)のa−Si薄膜光起電力装置(米国特許第5,507,881号明細書および米国特許出願公開第2007/0209699号明細書に開示されているもの)。
10太陽電池2―ガラス基板上に支持される12×12インチ(305×305mm)のCIGS薄膜光起電力装置(米国特許第6,040,521号明細書および同第6,258,620号明細書に開示されているもの)。
11太陽電池3―10×10インチ(254×254mm)のCISベースの薄膜太陽電池(米国特許第6,353,042号明細書、第6欄、19行目に開示されているもの)。
12太陽電池4―10×10インチ(254×254mm)の多結晶EFG−成長ウエハから作製されたシリコン太陽電池(米国特許第6,660,930号明細書、第7欄、61行目に開示されているもの)。
Claims (21)
- ラミネート構造を含む太陽電池モジュールであって、そのラミネート構造が太陽電池層および着色された多層ポリマーシートを含み、さらに、
(A)前記太陽電池層は、単一の太陽電池を含む太陽電池層と、電気的に相互接続された複数の太陽電池を含む太陽電池層とからなる群から選択され、
(B)前記太陽電池層は受光面および非受光面を有し、
(C)前記着色多層ポリマーシートは、前記太陽電池層に隣接してそれと直接接触するように配置される第1表面副層と、前記太陽電池層と接触しないように配置される第2表面副層とを含み、前記2つの表面副層の間に配置される少なくとも1つの内部副層とを含んでもよく、
(i)前記第1表面副層は、着色されずかつ導電性の着色顔料を実質的に含まず、
(ii)前記第1表面副層以外の少なくとも1つの副層は、着色されかつ少なくとも1種類の導電性着色顔料を含む、
太陽電池モジュール。 - 前記着色多層ポリマーシートが2層シートの形態であり、前記第2表面副層が着色されかつ少なくとも1種類の導電性の着色顔料を含む、請求項1に記載のモジュール。
- 前記着色多層ポリマーシートが、第1表面副層と第2表面副層と内部副層とを有する3層シートの形態であって、前記内部副層が着色され、第2表面副層は着色されずかついかなる導電性の着色顔料をも実質的に含まない、請求項1に記載のモジュール。
- 前記導電性の着色顔料が、カーボンブラックからなる群から選択され、かつ、前記着色副層中に、その副層の全重量を基準として、重量基準で約50〜約100ppmの濃度で存在する、請求項1に記載のモジュール。
- 前記各副層が、エチレンビニルアセテートコポリマー、ポリ(ビニルアセタール)、ポリウレタン、ポリ塩化ビニル、ポリエチレン、ポリオレフィンブロックエラストマー、α−オレフィンおよびα,β−エチレン性不飽和カルボン酸エステルのコポリマー、α−オレフィンおよびα,β−エチレン性不飽和カルボン酸のコポリマー、α−オレフィンおよびα,β−エチレン性不飽和カルボン酸のコポリマーのアイオノマー、シリコーンエラストマー、エポキシ樹脂、およびこれらの混合物からなる群から選択されるポリマーを独立に含む、請求項1に記載のモジュール。
- 前記着色多層ポリマーシートの各副層がポリ(ビニルブチラール)および可塑剤を含む、請求項1に記載のモジュール。
- 前記着色多層ポリマーシートの全厚が約15〜約90ミル(0.38〜2.28mm)であり、前記各副層の厚さが約3〜約60ミル(0.076〜1.52mm)である、請求項1に記載のモジュール。
- 前記着色多層ポリマーシートが、前記太陽電池層の非受光面と接触するように配置されると共に裏面の封止層である、請求項1に記載のモジュール。
- 前記太陽電池層の受光面に積層された前面封止層であって、酸のコポリマー、アイオノマー、エチレンビニルアセテートコポリマー、ポリ(ビニルアセタール)、ポリウレタン、ポリ塩化ビニル、ポリエチレン、ポリオレフィンブロックエラストマー、α−オレフィンおよびα,β−エチレン性不飽和カルボン酸エステルのコポリマー、シリコーンエラストマー、エポキシ樹脂、およびこれらの混合物からなる群から選択されるポリマーを含む前面封止層をさらに含む、請求項8に記載のモジュール。
- 入射層をさらに含み、前記入射層はモジュールの1つの最外層であって太陽電池層の受光面に配置される、請求項1に記載のモジュール。
- 裏面層をさらに含み、前記裏面層はモジュールの1つの最外層であって太陽電池層の非受光面に配置される、請求項1に記載のモジュール。
- 前記太陽電池が、結晶シリコン(c−Si)および多結晶シリコン(mc−Si)に基づく太陽電池からなる群から選択されるウエハベースの太陽電池である、請求項1に記載のモジュール。
- 前記太陽電池モジュールの前面の受光面からの位置的な順序で、(i)入射層と、(ii)前記太陽電池層の受光面に積層された前面封止層と、(iii)前記太陽電池層と、(iv)前記太陽電池層の非受光面に積層された裏面封止層と、(v)裏面層とから本質的に構成され、さらに、前記裏面封止層は請求項1に記載される着色多層シートである、請求項12に記載のモジュール。
- 前記太陽電池が、アモルファスシリコン(a−Si)、微結晶シリコン(μc−Si)、テルル化カドミウム(CdTe)、セレン化銅インジウム(CIS)、二セレン化銅インジウム/ガリウム(CIGS)、光吸収色素、および有機半導体に基づく太陽電池からなる群から選択される薄膜太陽電池である、請求項1に記載のモジュール。
- 前記太陽電池モジュールの受光面からの位置的な順序で、(i)前記太陽電池層と、(ii)請求項1に記載される着色多層シートを含む裏面封止層と、(iii)裏面層とから本質的に構成され、さらに、前記太陽電池層は、薄膜太陽電池が蒸着された表板を含み、前記表板は、前記太陽電池層の受光面側におけるモジュールの最外層であるように配置される、請求項14に記載のモジュール。
- 太陽電池モジュールの製造方法であって、(i)請求項1に記載される構成要素の層を含むアセンブリを用意するステップと、(ii)太陽電池モジュールを形成するためにそのアセンブリを積層するステップとを含む、方法。
- 前記アセンブリが、請求項13に記載されるすべての構成要素の層を含む、請求項16に記載の方法。
- 前記アセンブリが、請求項15に記載されるすべての構成要素の層を含む、請求項16に記載の方法。
- 前記積層するステップを、前記アセンブリに熱を加えることによって行う、請求項16に記載の方法。
- 前記積層するステップが、前記アセンブリに真空または圧力をかけるステップをさらに含む、請求項19に記載の方法。
- 太陽電池モジュールの製造方法であって、
(A)位置の順に、
(1)太陽電池層と、
(2)着色されずかついかなる導電性着色顔料をも実質的に含まない第1ポリマーシートと、
(3)着色されかつ少なくとも1種類の導電性着色顔料を含む第2ポリマーシートと、を含むアセンブリであって、さらに、
(i)前記太陽電池層は、単一の太陽電池を含む太陽電池層と、電気的に相互接続された複数の太陽電池を含む太陽電池層とからなる群から選択され、
(ii)前記太陽電池層は受光面および非受光面を有し、
(iii)前記非着色第1ポリマーシートが前記太陽電池層の非受光面と直接接触する、アセンブリを用意するステップと、
(B)太陽電池モジュールを形成するためにそのアセンブリを積層するステップと、
を含む方法。
