Abstract
An insulated frame member comprises a first elongate extruded frame component 10, a second elongate extruded frame component 12 and a cured resin element 18 solely interconnecting the first and second extruded components, 10, 12. The frame member is manufactured using a first and second support member 22 24 for holding the first and second frame members in place and an additional support 26. Each of the first and second supports comprises a continuous belt 28 which has a series of perforations along its length (see Figure 3). This forms a vacuum in chamber 34 which holds the frame members in place. Resin is poured into the space 18 and allowed to cure and the additional support member is then removed.
Description
Insulated Frame Member and Manufacture Thereof This invention relates to
an insulated frame member and to a method and apparatus for use in the manufacture thereof. In particular, the invention relates to a thermally insulated frame member for use in the manufacture of; for example, window or door frames.
It is known to manufacture window and door frames from extruded lengths of aluminium. In order to improve the thermal properties of such frames, the frame members used often comprise an outer extruded element, an inner extruded element and a thermal break located therebetween. The thermal break is typically provided by interconnecting the inner and outer elements using a thermally insulating bridge component, the inner and outer elements and the bridge component together defining a channel into which a resin is poured, the resin being allowed to cure. Another technique involves forming the inner and outer elements as a single extrusion defining a channel into which resin is poured, a connecting region ofthe extrusion which interconnects the inner and outer elements subsequently being milled away so that the elements are interconnected only by the resin.
The methods are relatively time-consuming, and it is an object of the invention to provide a frame member and associated manufacturing method and apparatus which permit large scale manufacture in a simple and convenient manner.
According to the present invention there is provided an insulated frame member comprising a first elongate extruded frame component, a second elongate extruded frame component and a cured resin element interconnecting the first and second extruded components, wherein the cured resin element is the only integer interconnecting the first and second components.
By using only cured resin to interconnect the frame components, a good level of thermal insulation can be achieved. Further, manufacture can be simplified as no additional steps of interconnecting the frame components using separate bridge pieces is required.
The invention also relates to a method of manufacturing such a frame member comprising supporting the first and second components in their desired relative positions, providing an additional support member which, with parts of the first and second components, defines a channel, introducing a resin material into the channel, allowing the resin material to cure and removing the frame member from the additional support member.
The invention further relates to an apparatus for use in the manufacturing method, the apparatus comprising a first support for supporting the first frame component, a second support for supporting the second frame component, and an additional support member serving to define, in use, with the first and second frame components, a channeL The first and second supports conveniently comprise vacuum supports.
The first and second supports and the additional support member are preferably adapted to allow the first and second frame components to move, longitudinally, so as to allow the manufacturing method to be performed continuously or substantially continuously.
The first and second supports preferably each comprise at least one vacuum chamber and a continuous belt entrained around pulleys or the like, the belt being perforated. One or more of the pulleys is conveniently driven. The first and second supports are conveniently controlled so as to be driven at the same speed, for example from a common motor. The additional support member preferably comprises a further continuous belt entrained around pulleys or the like arranged to be driven at the same speed as the first and second supports.
The invention will further be described, by way of example, with reference to the accompanying drawings, in which: Figure 1 is a view illustrating a frame member in accordance with an embodiment of the invention Figure 2 is a diagrammatic view illustrating manufacture of the frame member, and Figure 3 is a diagrammatic view illustrating part of an apparatus for use in the manufacture of the frame member.
Referring firstly to Figure 1 there is illustrated an end or sectional view of an insulated frame member comprising a first frame component 10 and a second frame component 12. The first and second frame components 10, 12 are both of elongate form and both comprise aluminium extrusions. Although specific profiles for these components are illustrated, it will be appreciated that depending upon the application in which the insulated frame member is to be used, other profiles or sections may be used. Further, different materials may be used. Each of the components 10, 12 is shaped to include a region defining a re-entrant recess 14, 16, the recesses 14, 16 theing one another.
The first and second frame components 10, 12 are interconnected by means of an element 18 in the form of a suitable cured resin material, the element 18 forming a thermal break between the first and second components 10, 12 such that, in use, a frame manufactured from lengths of the insulated frame member can have an inner surface and an outer surface which are thermally insulated from one another. It will be appreciated that a door or window frame manufactured from this material is thereofof relatively good thermal insulating properties.
As described hereinafter, the element 18 is cured in situ and forms the only integer which interconnects the first and second frame components 10, 12, securing the components 10, 12 to one another as well as forming the thermal break therebetween.
Referring next to Figures 2 and 3, there is illustrated an apparatus 20 for use in the manufacture of the frame member illustrated in Figure 1. The apparatus comprises first and S second supports 22,24 arranged to support, in use, respective ones of the first and second components 10,12. The apparatus 20 further comprises an additional support member 26.
Each of the first and second supports 22, 24 comprises a continuous belt 28 entrained around a respective pair of pulleys 30. Each belt 28 is provided with a series of perforations 32 along its full length (although only part of the length of one of the belts 28 is illustrated as being perforated). Although Figure 3 illustrates the perforations as extending over the full width of the belt 28, depending upon the application in which the invention is to be used, the number and locations of the perforations may be modified.
It will be appreciated that with each belt 28 entrained around a respective pair of pulleys 30, each belt 28 will define an inner belt run 28a and an outer belt run 28b. Adjacent each inner belt run 28a is located a respective vacuum chamber 34 connected to a suitable vacuum generating device (not shown). The chambers 34 each have openings 36 located such that in use air is drawn through the perforations 32 located adjacent the openings 36 thereby serving to hold the respective components 10, 12 against the outer surface of the adjacent part of the inner run 28a by means of the applied vacuum.
Some of the pulleys 30 are arranged to be driven through a suitable motor (not shown) to cause the belts 28 to move, such movement causing axial movement of the first and second components 10, 12. A suitable control arrangement is provided to ensure that the belts 28 are moved at the same speed as one another so that there is no relative movement between the components 10, 12, in use. This could be achieved by having the pulleys 30 driven from a common drive source through a suitable gear arrangement.
However, this need not always be the case, and the pulleys 30 could be driven independently, a suitable control arrangement being provided to ensure that they are driven at the same speed.
The additional support member 26 comprises a further continuous belt 38 entrained around suitable pulleys 40, one or more of which is driven so that the belt 38 moves at substantially the same speed as the belts 28.
In use, the first and second components 10, 12 are fed into one end of the apparatus so as to engage against the inner runs 28a of the belts 28. The action of the vacuum serves to hold the components 10,12 in position whilst the movement of the belts 28 draws the components 10, 12 through the apparatus 20. The manner in which the components 10, 12 are introduced is such as to position the components 10, 12 with their recesses 14, 16 facing one another, the formations defining the recesses 14, 16 resting upon the additional support member 26 so that a shallow channel is defined by the additional support member 26 and the adjacent parts of the components 10, 12.
As the components 10,12 are drawn through the apparatus, resin is poured into the shallow channel, the resin entering the recesses 14, 16. The resin cures to form the element 18, and it will be appreciated that the shapes of the recesses 14, 16 form mechanical interlocks between the components 10, 12 and the element 18.
The resin s fairly fast curing with the result that it has at least partially cured by the time the frame member exits the apparatus 20, at which point the belt 38 passes around its associated pulley 40 and so moves away from the resin material, and the belts 28 move around pulleys 30 away from the surfaces of the components 0,12.
In order to allow various shapes and sizes of frame member to be manufactured, the belts 28 may be moveable, both vertically and horizontally. The belt 38 may also be movable vertically. The positions of the vacuum chambers 34 may also be adjustable. To form an apparatus ofrelatively great length a number of supports may be arranged in end-toend configuration, all driven to move at the same speed. The locations of the joins between adjacent supports may be staggered, if desired.

Claims (9)
1. An insulated frame member comprising a first elongate extruded frame component, a second elongate extruded frame component and a cured resin element interconnecting the first and second extruded components, wherein the cured resin element is the only integer interconnecting the first and second components.
2. A method of manufacturing a frame member comprising supporting first and second components in their desired relative positions, providing an additional support member which, with parts of the first and second components, defines a channel, introducing a resin material into the channel, allowing the resin material to cure and removing the frame member from the additional support member.
3. An apparatus for use in the manufacturing of a frame member, the apparatus comprising a first support for supporting a first frame component, a second support for supporting a second frame component, and an additional support member serving to define, in use, with the first and second frame components, a channeL
4. An apparatus according to Claim 3, wherein the first and second supports comprise vacuum supports.
5. An apparatus according to Claim 3 or Claim 4, wherein the first and second supports and the additional support member are adapted to allow the first and second frame components to move, longitudinally, so as to allow the manufacturing method to be performed continuously or substantially continuously.
6. An apparatus according to any of Claims 3 to 5, wherein the first and second supports each comprise at least one vacuum chamber and a continuous belt entrained around pulleys or the like, the belt being perforated.
7. An apparatus according to Claim 6, wherein one or more of the pulleys is driven.
8. An apparatus according to Claim 7, wherein the first and second supports are controlled so as to be driven at the same speed.
9. An apparatus according to any of Claims 6 to 8, wherein the additional support member comprises a further continuous belt entrained around pulleys or the like arranged to be driven at the same speed as the first and second supports.
