背景技术
通常,电缆必须是阻燃的以用于密闭空问,如汽车、船舶、建筑物、和工业车间。往往通过从阻燃添加剂和聚合物材料的共混物制备电缆绝缘层或外护套达到电缆的阻燃性能。

用于聚烯烃基组合物的阻燃添加剂包括金属氢氧化物和卤代化合物。有用的金属氢氧化物包括氢氧化镁和氢氧化铝,有用的卤代化合物包括十溴二苯醚。
由于阻燃添加剂在聚烯烃基组合物中的量可直接影响组合物的阻燃性能,因此通常必须在组合物中使用高含量的阻燃添加剂。例如,电线电缆组合物可包含多至75wt%的无机填料或25wt%的卤代添加剂。令人遗憾的是,高含量阻燃添加剂的使用可能是昂贵的,并且会劣化组合物的加工以及劣化绝缘或护套层的电学,物理和机械性能。因此,有必要针对成本、加工特性和其它性能来平衡阻燃性能。显著地,高含量的金属氢氧化物可明显地和不利地影响组合物的粘度,从而限制金属氢氧化物的有用水平。
公开了金属氢氧化物在聚乙烯基组合物中的使用的参考文献的例子包括美国专利系列Nos.5,317,051,5,707,732和5,889,087。这些参考文献没有一个能在增加金属水合物的浓度和保持所需的机械性能的同时适当地解决加工性能的问题。
显著地,美国专利系列No.5,317,051公开了包括如下物质的组合物:(a)聚烯烃树脂,(b)由不饱和羧酸改性的聚烯烃,(c)阻燃剂,和(d)防增白剂。防增白剂选自(1)矿物油、蜡或石蜡,(2)高级脂肪酸或其酯、酰胺或金属盐,(3)硅氧烷,(4)多元醇的部分脂肪酯或脂族醇-、脂肪酸-、脂族氨基-、脂肪酸酰胺-、烷基苯酚-,或烷基萘酚-环氧乙烷加合物,和(5)氟弹性体。申请人公开了硅油,硅氧烷低聚物,硅橡胶,和硅树脂作为用于它们发明的硅氧烷的例子。由高级脂肪酸改性的硅油被认为是最优选的。
美国专利系列No.5,707,732公开了包括如下物质的组合物:(a)乙烯聚合物的共混物,其中聚合物中的一种由不饱和脂肪族二酸酐改性,和(b)金属氢氧化物。专利进一步公开了一系列常规添加剂,它们可用于本发明要求保护的组合物中。
美国专利系列No.5,889,087描述了包括如下物质的组合物:(a)乙烯聚合物的共混物,其中乙烯聚合物中的一种由有机官能团改性,(b)无机阻燃剂,和(c)硅油。硅油的粘度在25℃下可以为0.65-1,000,000厘沲,优选是5,000-100,000厘沲,和最优选10,000-100,000厘沲。申请人没有公开使用高分子量聚硅氧烷所能得到的任何益处。
欧洲专利系列No.1 116 244B1的专利权人强调了与从乙烯聚合物和金属水合物制备的聚合物组合物或包含乙烯聚合物和金属水合物的聚合的组合物相关的加工性能问题,其中一些乙烯聚合物包含不饱和脂肪族二酸酐。当对比可水解硅烷基团的效果与不饱和脂族二酸酐效果时,专利权人观察到可水解硅烷基团促进了所需的聚合物组合物的机械性能和天然填料与聚合物基体的相容性。此外,专利权人注意到不饱和脂肪族二酸酐会不利地影响聚合的组合物的加工性能(即,在熔融聚合物混合物中粘度会发生不希望的增加)。,专利权人将注意力集中到包含可水解硅烷基团的聚合物上,而没有解决使用包含不饱和脂肪族二酸酐的乙烯聚合物时存在的问题。
需要这样的聚合的组合物:其具有所需加工特性和优于常规组合物的成本优势,同时保持所需的阻燃性能。
发明内容
本发明的阻燃组合物包括(a)第一乙烯聚合物;(b)密度小于0.95克/立方厘米和由不饱和脂肪族二酸酐改性的第二乙烯聚合物;(c)阻燃剂;和(d)超高分子量聚硅氧烷。
作为术语在此使用的第一乙烯聚合物是乙烯均聚物或乙烯和少量含有3-12个碳原子,和优选4-8个碳原子的一种或多种α-烯烃,和非必要地二烯烃的共聚物,或所述均聚物和共聚物的混合物或共混物。混合物可以是机械共混物或原位共混物。α-烯烃的例子是丙烯、1-丁烯、1-己烯、4-甲基-1-戊烯和1-辛烯。另外,第一乙烯聚合物可以是乙烯和不饱和酯如乙烯基酯(例如,醋酸乙烯酯或丙烯酸酯或甲基丙烯酸酯)的共聚物或乙烯和乙烯基硅烷(例如,乙烯基三甲氧基硅烷和乙烯基三乙氧基硅烷)的共聚物。
第一乙烯聚合物的密度可以为0.860-0.950克每立方厘米,和优选密度为0.870-0.930克每立方厘米。
乙烯聚合物的熔融指数也可以为0.1-50克每10分钟。如果乙烯聚合物是均聚物,它的熔融指数优选为0.75-3克每10分钟。熔融指数按照ASTM D-1238,在条件E下测定的并在190℃和2160克下测量的。
由乙烯和不饱和酯组成的第一乙烯聚合物的共聚物是公知的,并可以由常规高压技术制备。不饱和酯可以是丙烯酸烷基酯、甲基丙烯酸烷基酯或羧酸乙烯酯。烷基可含有1-8个碳原子,并优选含有1-4个碳原子。羧酸根基团可含有2-8个碳原子和优选含有2-5个碳原子。以共聚物的重量计,属于酯共单体的共聚物部分可以为5-50wt%,并优选是15-40wt%。丙烯酸酯和甲基丙烯酸酯的例子是丙烯酸乙酯、丙烯酸甲酯、甲基丙烯酸甲酯、丙烯酸叔丁酯、丙烯酸正丁酯、甲基丙烯酸正丁酯和丙烯酸2-乙基己基酯。羧酸乙烯酯的例子是醋酸乙烯酯、丙酸乙烯酯和丁酸乙烯酯。乙烯/不饱和酯共聚物的熔融指数可以为0.5-50克每10分钟,并优选是2-25克每10分钟。
由乙烯和乙烯基硅烷组成的第一乙烯聚合物的共聚物也是公知的。合适的硅烷的例子是乙烯基三甲氧基硅烷和乙烯基三乙氧基硅烷。这样的聚合物典型地使用高压方法制备。当需要可湿气交联的组合物时,需要使用这样的乙烯乙烯基硅烷共聚物。非必要地,可湿气交联的组合物可以通过使用在自由基引发剂存在下由乙烯基硅烷接枝的乙烯聚合物来获得。当使用含硅烷的乙烯聚合物时,也可能需要在配制剂中包括交联催化剂(如二月桂酸二丁基锡或十二烷基苯磺酸)或另一种路易斯酸或布朗斯台德酸或碱催化剂。
优选地,第一乙烯聚合物选自(i)密度小于0.92克/立方厘米,峰值差示扫描量热计(″DSC″)熔点大于90℃,和多分散性指数(″Mw/Mn″)大于3的乙烯聚合物,(ii)密度小于0.90克/立方厘米和多分散性指数小于3的乙烯聚合物,和(iii)(i)和(ii)的混合物。
作为术语在此使用的第二乙烯聚合物是(1)乙烯均聚物或乙烯和少量含有3-12个碳原子的一种或多种α-烯烃,和非必要地二烯烃的共聚物,和(2)由不饱和脂族二酸酐改性。α-烯烃的例子是丙烯、1-丁烯、1-己烯、4-甲基-1-戊烯和1-辛烯。当第二乙烯聚合物是乙烯和一种或多种α-烯烃的共聚物时,α-烯烃优选含有4-8个碳原子。第二乙烯聚合物也可以是所述均聚物和共聚物的混合物或共混物。混合物可以是机械共混物或原位共混物。优选地,第二乙烯聚合物由不饱和脂肪族二酸酐通过接枝或共聚反应改性。
第二乙烯聚合物的密度可以小于0.95克每立方厘米,熔融指数为0.1-50克每10分钟。
无论术语是表示第一或第二乙烯聚合物,乙烯聚合物可以是均匀或不均匀的。均匀乙烯聚合物的多分散性(Mw/Mn)通常为1.5-3.5,并具有基本均匀的共聚单体分布,特征为具有如由差示扫描量热计测量的单一的和相对低的熔点。不均匀乙烯聚合物的多分散性(Mw/Mn)通常大于3.5并缺乏均匀的共聚单体分布。Mw定义为重均分子量,Mn定义为数均分子量。
低或高压工艺可生产第一或第二乙烯聚合物。它们可以在气相工艺中或在液相工艺(即,溶液或淤浆工艺)中由常规技术生产。低压工艺典型地在小于1000磅每平方英寸(″psi″)的压力下进行,而高压工艺典型地在大于15,000psi的压力下进行。
制备这些乙烯聚合物的典型催化剂体系包括镁/钛基催化剂体系、钒基催化剂体系、铬基催化剂体系、金属茂催化剂体系、和其它过渡金属催化剂体系。许多这些催化剂体系通常称为齐格勒-纳塔催化剂体系或菲利普斯催化剂体系。有用的催化剂体系包括在二氧化硅-氧化铝载体上使用氧化铬或氧化钼的催化剂。
有用的乙烯聚合物包括由高压工艺制备的乙烯的低密度均聚物(HP-LDPEs)、线性低密度聚乙烯(LLDPEs)、非常低密度聚乙烯(VLDPEs)、超低密度聚乙烯(ULDPEs)、中密度聚乙烯(MDPEs)、高密度聚乙烯(HDPE)和金属茂共聚物。
高压工艺典型地是自由基引发的聚合反应,并在管式反应器或搅拌的高压釜中进行。在管式反应器中,压力为25,000-45,000psi和温度为200-350℃。在搅拌的高压釜中,压力为10,000-30,000psi和温度为175-250℃。
VLDPE或ULDPE可以是乙烯和含有3-12个碳原子和优选3-8个碳原子的一种或多种α-烯烃的共聚物。VLDPE或ULDPE的密度可以为0.870-0.915克每立方厘米。VLDPE或ULDPE的熔融指数可以为0.1-20克每10分钟,并优选是0.3-5克每10分钟。以共聚物的重量计,属于乙烯以外的共聚单体的VLDPE或ULDPE部分可以为1-49wt%,优选是15-40wt%。
可以包括第三共聚单体例如,另一种α-烯烃或二烯烃如亚乙基降冰片烯、丁二烯、1,4-己二烯或二环戊二烯。乙烯/丙烯共聚物通常称为EPR,乙烯/丙烯/二烯烃三元共聚物通常称为EPDM。以共聚物的重量计,第三共聚单体的存在量可以为1-15wt%,优选存在的量为1-10wt%。优选的共聚物包含了包括乙烯在内的两种或三种共聚单体。
LLDPE可包括VLDPE,ULDPE和MDPE,它们也是线性的,但通常密度为0.916-0.925克每立方厘米。它可以是乙烯和含有3-12个碳原子,和优选3-8个碳原子的一种或多种α-烯烃的共聚物。熔融指数可以为1-20克每10分钟,和优选是3克每10分钟到8克每10分钟。
优选地,以第一和第二乙烯聚合物计,总聚合物含量是1wt%-35wt%。
优选地,阻燃剂是金属氢氧化物,存在的量为50wt%-75wt%。有用的金属氢氧化物包括氢氧化铝(也称为ATH或三水合铝)和氢氧化镁(也称为氢氧化镁)。其它阻燃金属氢氧化物是本领域技术人员已知的。这些金属氢氧化物的使用也认为是在本发明的范围内。
金属氢氧化物的表面可以采用一种或多种材料涂覆,该材料包括硅烷、钛酸酯、锆酸酯、羧酸、和马来酸酐接枝的聚合物。平均粒度可以为从小于0.1微米到50微米。在一些情况下,可需要使用具有纳米级粒度的金属氢氧化物。金属氢氧化物可以是天然生成的或合成的。
阻燃组合物可包含其它阻燃添加剂。其它合适的非卤代阻燃添加剂包括碳酸钙、红磷、二氧化硅、氧化铝、二氧化钛、滑石、粘土、有机改性粘土、硼酸锌、三氧化二锑、硅灰石、云母、麦羟硅钠石、有机改性麦羟硅钠石、硅氧烷聚合物、磷酸酯、受阻胺稳定剂、八钻钼酸铵、膨胀化合物、和可膨胀石墨。合适的卤代阻燃添加剂包括十溴二苯醚、十溴二苯基乙烷、亚乙基-双(四溴邻苯二甲酰亚胺)、和1,4:7,10-二甲烷并二苯并(a,e)环辛烯、1,2,3,4,7,8,9,10,13,13,14,14-十二氯-1,4,4a,5,6,7,10,10a,11,12,12a-十二氢-)。

在优选的实施方案中,阻燃组合物的限制氧指数(″LOI″)为至少37。
在本发明的另一个实施方案中,设计了制备合适的电线电缆构造物的各种方法,这些方法对本领域技术人员是显然的。例如,常规挤出工艺可用于通过在电线或电缆上施加阻燃组合物作为涂覆来制备阻燃电线或电缆构造物。
可以通过在电线或电缆上施加涂覆而制备的合适的电线电缆构造物包括:(a)铜电话电缆、同轴电缆、和中和低电压动力电缆的绝缘和护套和(b)光纤缓冲和芯管。合适电线电缆构造物的其它例子描述于ELECTRIC WIRE HANDBOOK(J.Gillett & M.Suba,eds.,1983)和POWER AND COMMUNICATION CABLES THEORY ANDAPPLICATIONS(R.Bartnikas & K.Srivastava eds.,2000)中。此外,合适的电线电缆构造物的另外例子对本领域技术人员是很清楚的。任何这些构造物可以有利地由本发明的组合物涂覆。

实施例
如下非限制性实施例说明本发明。
所有例示的化合物采用乙烯聚合物的共混物制备并包含(a)10wt%DEFA-1373非常低密度乙烯/丁烯共聚物,该共聚物含有0.3wt%马来酸酐接枝,密度为0.899克/立方厘米,熔融指数为3.3克/10分钟,(b)0.20wt%购自Great Lakes Chemical Corporation的二硬脂基-3-3-硫代二丙酸酯,和(c)0.20wt% Irganox 1101TM四[亚甲基(3,5-二-叔丁基-4-羟基氢化肉桂酸酯)]甲烷。Irganox 1010购自Ciba SpecialtyChemicals Inc。
用于例示化合物的聚合物包括(a)包含28wt%醋酸乙烯酯和熔融指数为6克/10min的乙烯醋酸乙烯酯共聚物(″EVA-1″);(b)包含9wt%醋酸乙烯酯和熔融指数为2克/10min的乙烯醋酸乙烯酯共聚物(″EVA-2″);(c)Attane 4404TM聚乙烯;和(d)AffinityEG-8200TM聚乙烯。Attane4404TM聚乙烯是熔融指数为4.0克/10分钟,密度为0.904克/立方厘米,峰值DSC熔点为124℃和多分散性指数大于3的乙烯/辛烯共聚物。AffinityEG-8200TM聚乙烯是熔融指数为5.0克/10分钟,密度0.87克/立方厘米和多分散性指数小于3的乙烯/辛烯共聚物。4404TM聚乙烯和AffinityEG-8200TM聚乙烯两者均购自Dow Chemical Company。
所述化合物的混合物的制备在260-立方厘米Brabender混合机中在175℃的最大熔体温度下进行。在混合之后,将复合物压缩模塑成0.125英寸试片用于LOI或UL-94垂直燃烧测试。V0的UL-94等级是可能的最好等级,并能说明材料自身快速熄灭而在燃烧的同时不释放燃烧液滴。对于裤形撕裂(trouser tear)、拉伸强度和伸长测试,将所述混合物压缩模塑成试片或挤出成带。
对于包含超高分子量聚二甲基硅氧烷的例示材料,聚二甲基硅氧烷浓度是表中所示量的一半。将超高分子量聚二甲基硅氧烷作为50%母料的一部分加入,其中稀释剂是低密度聚乙烯,从Dow ComingCorporation以MB50-002TM母料购得。聚二甲基硅氧烷是具有>15百万厘沲的乙烯基封端聚二甲基硅氧烷。
对比实施例1-5:没有超高分子量聚硅氧烷
制备对比实施例1-5,使总聚合物含量为37.60wt%,包括DEFA-1373非常低密度聚乙烯。每种例示的化合物也包含62.0wt%氢氧化铝。

Claims (23)
1.一种聚合的组合物,所述组合物包括:
(a)第一乙烯聚合物;
(b)密度小于0.95克/立方厘米和由不饱和脂族二酸酐改性的第二乙烯聚合物;
(c)阻燃剂;和
(d)超高分子量聚硅氧烷。
2.根据权利要求1所述的聚合的组合物,其中所述第一乙烯聚合物选自乙烯均聚物、乙烯/α-烯烃共聚物、乙烯/不饱和酯共聚物或乙烯/乙烯基硅烷共聚物。
3.根据权利要求1所述的聚合的组合物,其中所述第一乙烯聚合物选自
(i)密度小于0.92克/立方厘米,峰值差示扫描量热计(″DSC″)熔点大于90℃,和多分散性指数(″Mw/Mn″)大于3的乙烯聚合物;
(ii)密度小于0.90克/立方厘米和多分散性指数小于3的乙烯聚合物;和
(iii)(i)和(ii)的混合物。
4.根据权利要求1所述的聚合的组合物,其中所述第二乙烯聚合物通过接枝或共聚反应改性。
5.根据权利要求1所述的聚合的组合物,其中所述第二乙烯聚合物在改性之前选自乙烯均聚物或乙烯/α-烯烃共聚物。
6.根据权利要求1所述的聚合的组合物,其中所述缩合阻燃剂是金属氢氧化物。
7.根据权利要求6所述的聚合的组合物,其中所述的金属氢氧化物选自氢氧化铝或氢氧化镁。
8.根据权利要求6所述的聚合的组合物,其中金属氢氧化物存在的量为50-75wt%。
9.根据权利要求1所述的聚合的组合物,其中所述的聚硅氧烷是聚二甲基硅氧烷。
10.根据权利要求1-9所述的聚合的组合物,其中所述组合物的限制氧指数(″LOI″)为至少37。
11.一种聚合的组合物,所述组合物包括:
(a)选自如下的第一乙烯聚合物:
(i)密度小于0.92克/立方厘米,峰值差示扫描量热计(″DSC″)熔点大于90℃,和多分散性指数(″Mw/Mn″)大于3的乙烯聚合物,
(ii)密度小于0.90克/立方厘米和多分散性指数小于3的乙烯聚合物,和
(iii)(i)和(ii)的混合物;
(b)密度小于0.95克/立方厘米和由饱和脂族二酸酐改性的第二乙烯聚合物;
(c)金属氢氧化物是选自氢氧化铝或氢氧化镁;和
(d)超高分子量聚二甲基硅氧烷,
其中所述组合物的限制氧指数(″LOI″)为至少37。
12.一种电缆,所述电缆包括一个或多个导电体或通信介质,或两个或多个导电体或通信介质的芯,每个导电体、通信介质或芯由阻燃组合物包围,所述组合物包括:
(a)第一乙烯聚合物;
(b)密度小于0.95克/立方厘米和由不饱和脂族二酸酐改性的第二乙烯聚合物;
(c)阻燃剂;和
(d)超高分子量聚硅氧烷。
13.根据权利要求12所述的电缆,其中所述第一乙烯聚合物选自乙烯均聚物、乙烯/α-烯烃共聚物、乙烯/不饱和酯共聚物或乙烯/乙烯基硅烷共聚物。
14.根据权利要求12所述的电缆,其中所述第一乙烯聚合物选自:
(i)密度小于0.92克/立方厘米,峰值差示扫描量热计(″DSC″)熔点大于90℃,和多分散性指数(″Mw/Mn″)大于3的乙烯聚合物,
(ii)密度小于0.90克/立方厘米和多分散性指数小于3的乙烯聚合物,和
(iii)(i)和(ii)的混合物。
15.根据权利要求12所述的电缆,其中所述第二乙烯聚合物通过接枝或共聚反应改性。
16.根据权利要求12所述的电缆,其中所述第二乙烯聚合物在改性之前选自乙烯均聚物或乙烯/α-烯烃共聚物。
17.根据权利要求12所述的电缆,其中所述阻燃剂是金属氢氧化物。
18.根据权利要求17所述的电缆,其中所述金属氢氧物选自氢氧化铝或氢氧化镁。
19.根据权利要求17所述的电缆,其中所述金属氢氧物存在的量为50-75wt%。
20.根据权利要求12所述的电缆,其中所述聚硅氧烷是聚二甲基硅氧烷。
21.根据权利要求12-20所述的电缆,其中所述阻燃组合物的限制氧指数(″LOI″)为至少37。
22.一种从阻燃组合物制备或包含阻燃组合物的制造制品,所述阻燃组合物包括:
(a)第一乙烯聚合物;
(b)密度小于0.95克/立方厘米和由不饱和脂族二酸酐改性的第二乙烯聚合物;
(c)阻燃剂;和
(d)超高分子量聚硅氧烷。
23.根据权利要求22所述的制品,其中所述制品选自延伸的或热成形的板材、注塑制品、涂覆织物、建筑材料或汽车材料。
