Abstract

背景技术
本发明涉及包括至少一个聚乙烯层的各向异性聚乙烯膜,其中惰性气体例如二氧化碳、氮、或者二氧化碳与氮的混合物被引入到聚合物熔体中以增强可加工性。单层膜或多层膜的制造在本发明和技术的范围内。所述膜可以用于广泛的应用,例如垃圾袋、杂货袋、食品包、真空包装、自立袋、宠物食品袋、表面保护和液体包装。
由于聚合物膜的商业意义,因此改善膜产品的特性是必要的。更具体地,机械特性可以通过各种方法,例如操纵树脂的结构或利用特定添加剂来改善。在吹膜工艺中,通常在机器方向(machine direction,MD)上的撕裂强度由于聚合物链的取向而劣化。
为了改善机械特性,并且更具体地,改善膜的撕裂强度,交联是一种选择;然而,它增加了过程的成本和复杂性并产生不可回收的产品。传统上,将高熔融指数(高MI)的线性低密度聚乙烯(LLDPE)与广泛用于吹膜生产线的低密度聚乙烯(LDPE)共混以改善拉伸强度、断裂伸长率和在机器方向上的撕裂强度。另一方面,高MI LLDPE表现出相对差的熔体强度,熔体强度是稳定吹泡的关键因素。出于这个原因,高MI LLDPE树脂的使用被限制为与LDPE的共混物中的小部分。由于在加工和实现良好表面品质方面的困难,在吹膜工艺中使用分数熔融指数(fractional melt index)LLDPE或低MI LLDPE通常不令人感兴趣。
薄膜的表面品质和平滑度以及吹泡取决于几个因素,包括模具几何形状、树脂的分子量和分子量分布、流量和聚合物的结构。挤出不稳定性首先表现为在挤出物的表面上或在沿机器方向的截面中存在的任何不均匀性,定义为熔体破裂,这导致膜的外观和表面品质差。对于许多线性聚合物例如HDPE和LLDPE,观察到鲨鱼皮熔体破裂。然而,包括LDPE的大多数商购的支化聚合物表现出严重的熔体破裂,其在与鲨鱼皮熔体破裂开始发生时的剪切应力相比高得多的壁面剪切应力下发生。膜上的印刷品质由基于印刷方法的几个重要参数决定,所有参数均相互依赖于膜的表面平滑度以使得均匀的油墨覆盖在膜的表面上。
专利US6696166公开了在吹膜挤出生产线上使用拟均相(pseudohomogeneous)LLDPE树脂制备的塑料膜。本发明中使用的LLDPE必须具有0.915g/cm3至0.919g/cm3的基础树脂密度和3至9的共聚物/均聚物(COHO)比率。膜必须在特定挤出条件下使用特定环形挤出模具制备。本发明的膜具有大于600克/密耳的落镖冲击强度和大于350克/密耳的机器方向撕裂强度。
专利US9587093公开了由两种高密度聚乙烯共混物组分的共混物和高性能有机晶体成核剂制备的阻隔膜。当两种共混物组分的熔融指数的比率大于10/1时,在成核剂的存在下观察到膜的水蒸气透过率大大降低。
专利US9126269A公开了多层吹膜,其包含具有高熔融指数比(MIR)的茂金属聚乙烯(mPE)、包含具有低MIR的mPE的层和包含HDPE和/或LDPE的层。
发明内容
本发明涉及各向异性多层膜,其中至少一个层包含聚乙烯。
根据TAPPI T 538,膜的表面的平均谢菲尔德(Sheffield)平滑度可以小于100。
根据ASTM D2582,膜的抗穿刺扩展撕裂性(puncture propagation tearresistance)可以大于650g/密耳。
在一个方面中,提供了各向异性多层膜,其中至少一个层包含聚乙烯。根据TAPPIT 538,膜的表面的平均谢菲尔德平滑度可以小于100。
在另一个方面中,提供了各向异性多层膜,其中至少一个层包含聚乙烯。根据ASTMD2582,膜的抗穿刺扩展撕裂性可以大于500g/密耳。
在另一个方面中,提供了制造多层膜的方法。所述方法包括:在挤出机中对包含聚乙烯的聚合物材料的第一流体流进行加工;以及在挤出机中对第二聚合物材料的第二流体流进行加工。所述方法还包括将第一流体流和第二流体流通过环形模具共挤出以形成包括聚乙烯层和包含第二聚合物材料的层的多层膜。超临界物理起泡剂被引入到挤出机中的第一流体流和/或第二流体流中,并且根据TAPPI T 538,多层膜的平均谢菲尔德平滑度可以小于100。
在一些实施方案中,可以将在超临界状态下的作为起泡剂的惰性气体,例如氮、或二氧化碳、或二氧化碳与氮的混合物引入到至少一个层中。起泡剂可以在非常高的注射压力下引入到挤出机中以形成单相聚合物/气体混合物,这改善了聚合物的加工能力。
在一些情况下,所使用的树脂可以为LLDPE的富共混物,所述LLDPE具有如根据ASTM D1238所确定的在0.2克/10分钟至2克/10分钟的范围内的分数熔融指数或非常低的熔融指数,以及在0.915克/cm3至0.935克/cm3的范围内的密度。
所述膜可以用于在包装中的广泛应用,例如整理收缩、袋、层合品、宠物食品袋、表面保护、垃圾袋、杂货袋、食品包、托盘包裹物、收缩膜、标签和用于FFS包装的袋。单层膜的制造在本发明的范围内。

术语“各向异性”是指膜的某些特性根据测量该特性所沿的方向而不同。出于本公开的目的,对彼此垂直的两个方向(流入方向或机器方向(MD)、以及横流方向或横向方向(transverse direction,TD))测量特性。
通常,薄膜的期望应用决定了膜的基本物理特性和机械特性,这些特性随后得出用于加工的最好树脂或几种树脂和添加剂的共混物。此外,加工特性是材料选择中的关键因素。更具体地,在由于非常窄的间隙而导致头压高的本发明的吹膜工艺中,应避免熔体破裂,树脂应具有良好的热稳定性和足够高的熔体强度。在挤出加工中,起泡剂的引入(其导致在加工期间不同的熔体粘度行为)可能影响聚合物的熔体破裂,因此改善膜的表面品质。
在具有非常窄的间隙的吹膜生产线中对具有分数(fractional)熔融指数或非常低熔融指数的富共混物或纯LLDPE进行加工以及生产具有平滑表面的膜是非常具有挑战性的。使用这样的聚合物共混物背后的原理是利用可以通过廉价且商购的LLDPE和mLLDPE(更特别是具有非常低的熔融指数的牌号)提供的良好机械特性,这是我们最感兴趣的并且是本发明的目的之一。
我们可以从向聚合物熔体引入惰性气体中受益。所溶解的起泡剂的增塑效果(其改变树脂的粘度)使我们能够通过非常窄的间隙加工低熔融指数树脂。通过窄的间隙进行操作产生高挤出压力,其可以保持气体溶解在聚合物中,直到模具离开。由少量的溶解气体(例如,小于0.5重量%)引起的粘度改变可阻碍或延迟鲨鱼皮熔体破裂的发生并产生非常平滑的表面。
在一些实施方案中,本文所述的制造多层膜的方法包括:在挤出机中对包含聚乙烯的聚合物材料的第一流体流进行加工;在挤出机中对第二聚合物材料的第二流体流进行加工;以及将第一流体流和第二流体流通过环形模具共挤出以形成包括聚乙烯层和包含第二聚合物材料的层的多层膜,其中超临界物理起泡剂被引入到挤出机中的第一流体流和/或第二流体流中;在一些实施方案中,所述方法可以制造包括大于2个层(例如,3个层、5个层、6个层、7个层、8个层或9个层)的多层膜。在一些实施方案中,本文所述的制造多层产品的方法可以制造包括3至14个层的层的任意组合。
在一些实施方案中,本文所述的制造多层膜的方法包括:在多个挤出机(例如,2至9个挤出机)中对聚合物材料的多个流体流(例如,2至9个流)进行加工,以及将流体流通过环形模具共挤出以形成多层膜(例如,3至14个层),其中超临界起泡剂可以被引入到挤出机内部的流体流中的至少一者中。
在一些实施方案中,可以在本发明的吹膜工艺中或至少在本文所述的产品的一个层中使用各种热塑性塑料,例如聚乙烯(PE)、聚丙烯(PP)、聚苯乙烯(PS)、乙烯乙酸乙烯酯(EVA)、乙烯乙烯醇(EVOH)、聚氯乙烯(PVC)、聚偏二氯乙烯(PVDC)、聚酰胺(PA)、聚氨酯(PU),或者已知为TPE家族的任意树脂,例如但不限于丙烯-乙烯共聚物、热塑性烯烃(TPO)、热塑性聚氨酯(TPU)。在另一个实施方案中,本文所述的产品中使用的LLDPE共聚物可以包含α-烯烃共聚单体,例如丁烯、己烷或辛烯。
在一些实施方案中,多层膜的至少一个层包含PE,从而包括LDPE、和/或HDPE、和/或LLDPE、和/或mLLDPE中的任意者、或它们的混合物,其各自的熔融指数可以为例如0.1g/10分钟至100g/10分钟。
在一些实施方案中,本文所述的产品可以具有包含具有高的氧阻隔特性的热塑性聚合物(例如,EVOH)和/或相对低的水蒸气透过率(例如,HDPE)的至少一个层。
材料的选择可以基于加工要求、产品特性和材料规格以不同的方式确定。在吹膜工艺中的加工要求决定使用高熔体强度树脂的以得到稳定的气泡。与HDPE相比,低密度聚乙烯(LDPE)相对容易在较低的加工温度下加工树脂。由于长链支化的存在,所有LDPE牌号均表现出相当高的加工熔体强度。因此,可以用其中大部分为LDPE的PE共混物检查具有相对低的霜线高度的完全稳定的气泡。此外,LDPE表现出拉伸增稠行为,这可以进一步增加熔体强度并可以导致应变硬化。另一方面,通常LDPE呈现出相当低的沿机器方向(MD)的撕裂强度。
通常,膜制造商利用LDPE和高MI LLDPE的共混物,而所述共混物在许多情况下为不混溶的共混物,其中LDPE改善加工能力和延展性,而LLDPE增强模量和强度。在常规的吹膜生产线中,由于加工中的大量困难,因此大多避免由LLDPE生产膜。其最重要的是使用表现出差的熔体强度的高MI LLDPE来形成稳定的气泡。在一些实施方案中,我们使用具有非常低熔融指数或分数熔融指数的LLDPE,其可以提供与LDPE的MD撕裂强度、气体和水分渗透特性相比增强的MD撕裂强度、改善的气体和水分渗透特性,好得多的抗环境应力开裂性以及增强的屈服拉伸强度。
在吹膜挤出中,当通过窄的模口间隙加工LLDPE时,通常发生鲨鱼皮熔体破裂。此外,提供改善韧性的具有低熔融指数的LLDPE表现出比高MI LLDPE更高的熔体破裂趋势,具有比常规LLDPE更窄的分子量分布的茂金属催化树脂(mLLDPE)也是如此。在本发明中,将非常少且精确量的超临界气体作为加工助剂和起泡剂在高压(例如,大于34巴,在一些实施方案中大于70巴,在一些实施方案中大于240巴,以及在一些另外的实施方案中大于380巴)下注入到作为挤出机筒的延伸部的高效且有效的混合器(例如,腔传递式混合器)内部的熔融聚合物中。例如,本发明中所使用的超临界起泡剂可以为氮、二氧化碳、或者氮与二氧化碳的混合物。混合器的温度可以精确地控制在±1℃内。非常少量气体的引入可以在吹膜挤出中提供几个重要的优点。首先,它可以降低背压,这允许以较高生产量(throughput)加工以及使任何气泡不稳定性延迟。因此,熔体破裂可以显著减少。其次,使用具有窄分子量分布的非常低熔融指数的LLDPE(包括茂金属α-烯烃共聚物)的可能性对于加工而言变得可行,从而改善膜特性。
如通过ASTM D1238所确定的,在一些实施方案中,树脂的LLDPE组分的熔融指数在0.1g/10分钟至1.2g/10分钟的范围内,在一些另外的实施方案中,熔融指数大于1.2g/10分钟。在一些实施方案中,树脂的LLDPE组分的密度可以为0.915g/cm3至0.935g/cm3。在一些情况下,对应于100重量百分比,聚乙烯树脂可以由70重量百分比至90重量百分比的共聚物和30重量百分比至10重量百分比的均聚物组成。在一些实施方案中,树脂的LLDPE组分可以为包含以下中的一种或更多种α-烯烃的共聚物:1-丁烯、1-己烯、4-甲基-1-戊烯和1-辛烯。在另一种情况下,聚乙烯树脂可以为51重量百分比至99重量百分比的LLDPE和1重量百分比至49重量百分比的LDPE的共混物,所述LLDPE具有如根据ASTM D1238确定的在0.2g/10分钟至1g/10分钟范围内的非常低的MI。在一些情况下,聚乙烯共混物可以包含高至10重量百分比的可以改善共混物的混溶性的HDPE。此外,例如,树脂的LLPDE组分可以为mLLDPE和LLDPE的共混物。在另一个实施方案中,本文所述的多层膜具有包含约10重量百分比至100重量百分比的熔融指数为0.2g/10分钟至2g/10分钟的LLDPE的至少一个层。
在一些实施方案中,本文所述的多层膜可以具有包含具有低熔融指数(例如,小于5,在一些实施方案中小于2,以及在一些实施方案中小于1)的热塑性树脂(例如,PE、PP、PA、PET、EVOH)的至少一个层。在另一个实施方案中,多层膜的至少一个层包含离聚物或马来酸酐。
在一些情况下,膜的至少一个层具有0.05重量百分比至15重量百分比的无机添加剂、有机添加剂、或无机添加剂和有机添加剂的混合物。在一些另外的情况下,各层的聚合物组合物可以包含一些适量的其他添加剂以包括颜料、抗静电剂、UV稳定剂和抗氧化剂。在另一个实施方案中,至少一个层包含小于1重量百分比、在一些实施方案中小于0.5重量百分比、在一些实施方案中小于0.1重量百分比、以及在一些实施方案中小于0.05重量百分比的澄清剂。

据申请人所知,在一些实施方案中,与现有技术的膜制品相比,使用本发明在吹膜工艺中制造的多层膜具有多组显著改善的物理机械特性,如特别地,根据ASTM D2582,抗穿刺扩展撕裂(PPT)性可以大于650g/密耳,在一些实施方案中可以大于950g/密耳,以及在一些实施方案中可以大于1200g/密耳。
在一些实施方案中,根据TAPPI T 538,本文所述的产品的平均谢菲尔德平滑度小于100,在一些实施方案中小于70,在一些另外的实施方案中小于50,在一些实施方案中小于30,以及在一些实施方案中小于10。
本发明中所使用的所有设备对本领域技术人员而言是熟知的并且在文献中被很好地标记和广泛地描述。在一些情况下,膜可以通过使用模口间隙为0.45mm至1.3mm的环形模具和范围在2:1至3.5:1的吹胀比的吹膜工艺来生产。较高的吹胀比可以引起更平衡的MD/TD取向,这改善了整体膜韧性。在一些情况下,模具几何形状和规格可以根据申请号为US2012/0228793Al的专利来制造。
如前面所解释的,非常少量的在超临界条件下的物理起泡剂可以以非常精确的控制速率(例如,小于0.5%)注入到具有非常有效的分布和分散元件的混合器内部的熔融树脂中,然后进入环形模具。将该单元控制为精度为±1℃且气体注射压力变化低于1%的单独的温度区域。气体的增塑效果引起熔融树脂(例如,前述的低MI PE树脂)的粘度变化,这可以增强树脂在与常规使用的加工温度相比更低的温度下的可加工性。这也可以有利于并帮助人们操纵树脂的结晶动力学以改善一些特性。
在一些实施方案中,由于聚乙烯的整体高比热容,气泡的横向拉伸可以被延迟直到膜变得较冷,这增强了气泡稳定性和霜线高度。这引起在较低的温度下和较短时间内发生横向方向上的气泡膨胀,这在增加横向方向上的分子取向方面是非常有效的,因此,改善了MD撕裂强度。
在一些另外的实施方案中,本文所述的多层膜可以通过吹膜工艺、流延膜工艺或本领域已知的任意方法来生产。
在一些实施方案中,多层膜可以使用常规的双泡或三泡吹膜生产线来制造。在一些实施方案中,可以使用本领域任意已知的方法对多层膜进行双轴拉伸。
在一些情况下,多层膜包括大于一个实心(即,非泡沫)层。例如,聚乙烯层可以为实心层。在一些情况下,多层膜的所有层均为实心层。
在一种情况下,多层膜包含发泡倍率(expansion ratio)小于1.2的至少一个泡沫层。
Claims (35)
1.一种各向异性多层膜,其中至少一个层包含聚乙烯,并且根据TAPPI T 538,所得膜的表面的平均谢菲尔德平滑度小于100。
2.一种各向异性多层膜,其中至少一个层包含聚乙烯,并且根据ASTM D2582,所得膜的抗穿刺扩展撕裂性大于500g/密耳。
3.根据任一前述权利要求所述的多层膜,其中在一个或更多个层中引入有超临界物理起泡剂。
4.根据任一前述权利要求所述的膜,其中所使用的超临界起泡剂为氮、二氧化碳、或者氮与二氧化碳的混合物。
5.根据任一前述权利要求所述的膜,其通过吹膜工艺、流延膜工艺或本领域已知的任意方法生产。
6.根据任一前述权利要求所述的膜,其中至少一个层包含0.05重量百分比至15重量百分比的无机添加剂、有机添加剂、或无机添加剂和有机添加剂的混合物。
7.根据任一前述权利要求所述的膜,其中至少一个层包含一些适量的其他添加剂以包括颜料、抗静电剂、UV稳定剂和抗氧化剂。
8.根据任一前述权利要求所述的膜,其中至少一个层为发泡倍率小于1.2的泡沫层。
9.根据任一前述权利要求所述的膜,其中根据TAPPI T 538,所述膜的平均谢菲尔德平滑度小于10。
10.根据任一前述权利要求所述的膜,其通过吹膜工艺、流延膜工艺或本领域已知的任意方法生产。
11.根据任一前述权利要求所述的膜,其中根据ASTM D2582,所述膜的抗穿刺扩展撕裂性大于950g/密耳。
12.根据任一前述权利要求所述的膜,其中所述膜的PE组分包括LDPE、和/或HDPE、和/或LLDPE、和/或mLLDPE中的任意者、或它们的共混物。
13.根据任一前述权利要求所述的膜,其中所述LLDPE或所述mLLDPE为乙烯与以下中的一种或更多种α-烯烃的共聚物:1-丁烯、1-己烯、4-甲基-1-戊烯和1-辛烯。
14.根据任一前述权利要求所述的膜,其中任意树脂的熔融指数为0.1克/10分钟至100克/10分钟。
15.根据任一前述权利要求所述的膜,其中所述膜的厚度为0.4密耳至100密耳。
16.根据任一前述权利要求所述的膜,其中所述膜的每单位面积的质量为5(克/m2)至950(克/m2)。
17.根据任一前述权利要求所述的膜,其中所述LLDPE的固体密度为0.915g/cm3至0.935g/cm3。
18.根据任一前述权利要求所述的膜,其中至少一个层包含10重量百分比至100重量百分比的熔融指数为0.2g/10分钟至2g/10分钟的LLDPE。
19.根据任一前述权利要求所述的膜,其中所述LLDPE的熔融指数为0.5g/10分钟至1g/10分钟。
20.根据任一前述权利要求所述的膜,其中对应于100重量百分比,至少一个层包含70重量百分比至90重量百分比的共聚物和10重量百分比至30重量百分比的均聚物的共混物。
21.根据任一前述权利要求所述的膜,其中对应于100重量百分比,至少一个层包含小于10重量百分比的HDPE的共混物。
22.根据任一前述权利要求所述的多层膜,其中所述膜具有包含以下的至少一个层:HDPE,LDPE,LLDPE,mLLDPE,PP,PET,PA,PVC,EVOH,TPU,PVDC,PVOH,乙烯-辛烯共聚物,烯烃共聚物或互聚物,或者已知为TPE家族的任意树脂,例如但不限于丙烯-乙烯共聚物、热塑性烯烃(TPO)、热塑性聚氨酯(TPU)。
23.根据任一前述权利要求所述的多层膜,其中至少一个层包含小于1重量百分比的澄清剂。
24.一种共挤出的和/或层合的多层膜,包括至少一层根据任一前述权利要求所述的膜。
25.根据任一前述权利要求所述的膜,其中所述膜为单层膜。
26.一种使用根据任一前述权利要求所述的膜制备的制品。
27.根据任一前述权利要求所述的膜,其中所述膜用作垃圾袋、杂货袋、食品包、托盘包裹物、收缩膜、标签、用于FFS包装的袋、整理收缩、自立袋、层合品、宠物食品袋、土工膜、农业膜、表面保护膜、阻隔膜、盖膜、固体食品包装、液体食品包装、气调包装、整理收缩和通用包装。
28.一种制造多层膜的方法,包括:
在挤出机中对包含聚乙烯的聚合物材料的第一流体流进行加工;
在挤出机中对第二聚合物材料的第二流体流进行加工;
以及将所述第一流体流和所述第二流体流通过环形模具共挤出以形成包括聚乙烯层和包含所述第二聚合物材料的层的多层膜,
其中超临界物理起泡剂被引入到所述挤出机中的所述第一流体流和/或所述第二流体流中,并且根据TAPPI T 538,所述多层膜的平均谢菲尔德平滑度小于100。
29.根据权利要求28所述的方法,来制造任一前述权利要求中所述的制品或所述的膜。
30.根据权利要求28至29中任一项所述的方法,其为吹膜工艺、流延膜工艺或本领域已知的任意方法。
31.根据权利要求28至30中任一项所述的方法,其中使用模口间隙为0.45mm至1.3mm的挤出模具。
32.根据权利要求28至31中任一项所述的方法,其中所述方法为使用环形挤出模具和2:1至3.5:1的吹胀比的吹膜工艺。
33.根据权利要求28至32中任一项所述的方法,其中超临界物理起泡剂在加工期间被引入到所述挤出机的混合段内部的熔融树脂中。
34.根据权利要求28至33中任一项所述的方法,其中所使用的超临界起泡剂为氮、二氧化碳、或者氮与二氧化碳的混合物。
35.根据权利要求28至34中任一项所述的方法,其中所述超临界起泡剂在大于34巴的注射压力下被引入到所述挤出机的混合段内部。
